白车身制造的尺寸一致性对整车匹配有着重大影响[1],同时其覆盖件装配质量和过程控制水平也关系到成车的产能和尺寸质量,因此尺寸控制也成为车身质量控制的关键[2]。做好新车型的尺寸质量控制工作,可极大缩短开发周期,在不损失质量的前提下实现项目降本[3]
覆盖件的自动装配技术可以在减少装配误差的同时极大提升产能[4]。Best-fit自动装配技术通过多种激光传感器测量以及专业软件计算最终拟合出零件间最佳的匹配位姿[5]完成覆盖件与白车身间的装配。该技术具有高精度、高稳定性、高柔性的特点,在提升生产节拍、提高装配效率以及装配标准化方面有着极大的优势[6]
虽然该技术体系在白车身制造中较为先进,但还没有相对完善的标准和调试策略。基于某前驱车项目,结合各车型尺寸的控制经验,提出了一套完整的Best-fit技术调试流程和后期投产质量标准以解决装配尺寸控制问题。
几何尺寸不仅影响车身制造和装配过程,还影响产品的功能[7]。因此Best-fit系统会利用带有传感器的机械抓手对白车身覆盖件的几何尺寸进行测量与计算,最终将工件置于与车身匹配的最佳位置。
为实现这一目标,借助于接收到的传感器信号(距离传感器、光线传感器及视觉传感器),系统会持续调整机器人位置。
在开始运行前,Best-fit系统须以一个参照物进行设置,如图1所示小矩形代表机器人抓取的待安装部件,大多边形表示车身。该系统通过距离传感器在4个点测量2个部件之间的距离,将待安装部件正确放置在车身上的训练位置(Training Position),此时的传感器测量结果为标称值。
Best-fit系统设置的下一步是设定机器人初始位置(Training),在该过程中,机器人沿着每个坐标移动一小段距离,将部件移动到目标位置,同时传感器的测量值相应变化会被记录并存储在灵敏度矩阵中。系统将这些结果重新计算成雅可比矩阵。利用雅可比矩阵,可以追踪待安装部件的位置变化,调整机器人的位置,以便将其移动到与车身匹配的正确相对位置。如图2所示,使用4个现有的传感器,可以沿着3个坐标进行调节,2个平行自由度XZ,以及一个旋转自由度B
当传感器的标称值设置完成,并且初始位置设定完成后,Best-fit系统完全设置完成,可以投入使用。Best-fit系统运行工作过程如图3所示,机器人抓手抓取零件首先到达车身的初始位置(左图),然后激活最佳匹配位置控制,传感器测量零件与车身之间的距离,Best-fit系统计算当前位置与目标位置的相对关系,数据结果传递给机器人,机器人沿着指定的方向移动,完成位置修正。
综上,Best-fit系统工作循环为:
a.捕获传感器测量值;
b.计算校正位置并将结果传递给机器人;
c.机器人向新的位置移动并不断修正方向。
如果由传感器测量值计算出的位置校正值始终较小,则Best-fit系统自动终止位置校正最终状态下,所有传感器值都是标称值,待安装部件已达到与车身相对的正确位置。
图4所示,车身已被移动。因此,在装配控制开始后,情况如左图所示。待安装的部件也将修正并移动到相对车身的正确位置。
如果车身明显偏离理论位置,待安装部件则会自动远离初始位置,为避免机器人不可预见的移动,最大控制距离会被限制,达到控制极限后,机器人停止移动,同时出现相应的错误提示。
图5所示为形状稍有偏差的零件的位置控制。此时一旦实际值和标称值之间的偏差均匀分布在所有传感器上,控制即停止,Best-fit系统根据计算结果将待安装部件放置在最佳位置。
对于具有形状偏差的车身,Best-fit最佳拟合的过程与有形状偏差的部件的装配过程类似。
图6所示为距离传感器调整界面。调整距离传感器时,根据软件显示的数值和现场实际情况不断移动传感器位置,使软件显示数值不断减小,当在平行状态下,软件显示与零件的距离为“0”时,调整即完成(此时传感器与零件的实际距离约为20 mm)。
首先应确认抓手上所有传感器的理论位置是否正确,因此首先在待安装部件上找到并标识出传感器理论位置,以Z177车型后门抓手调试为例,如图7所示。将Z177后门进行三坐标测量标注所有抓手传感器的理论位置,划线记录,然后将已划好线的后门放入上件工装夹具,定位夹紧,之后令机器人抓手运行到抓件位置,调整传感器位置使其光束与划线重合,记录并保存数据结果。
首先对整车所有传感器测量点划线,划线时对覆盖件在整车上的位置精度要求很高,需要将所有定位基准点(Reference Point System,RPS)调整到±0.1 mm以内,包括有一些Best-fit系统会测量的特殊测量点,然后划线标识。之后将划线车导入装配工位,将抓手运行到考核测量位置,调整所有传感器位置使其光束与划线重合,如图8所示,最后记录并保存数据结果。
图9a所示,首先将机器人运行到传感器集成支架 (Sensor tree)的预设位置上,按照传感器的编号有序调整。调整时,所有传感器的位置不动,只通过调整传感器集成支架上的校验块位置,使传感器的光束与目标校验块重合,如图9b,最后将与校验块相关的所有转接位置锁紧。
距离传感器的校验块调试稍有不同,目标是将光束调整到与校验块凹槽中突起的圆柱位置重合,如图9c所示。
校验块实体位置调整完成后,还需要在软件中进一步调整传感器位置。线传感器在保持光束与校验块重合的情况下,需将软件中的传感器显示位置调整到如图10所示的位置,此时为最佳位置。
距离传感器在保持光束与校验块凹槽中突起的圆柱位置重合的情况下,将传感器与校验块的距离调整到0时为最佳位置(此时传感器与校验块实际距离约为20 mm)。
传感器稳定性直接关系整个测试结果是否准确可靠[8],因此,传感器的调试工作全部完成后,为确定传感器测量的重复性精度,必须进行传感器系统的静态稳定性测试,即抓手携带待安装部件移动到考核测量位置。检具检测能力以cg表示,机器人抓手携带零件移动一个4 mm×4 mm×4 mm的立方体,在每个位置测量100次,如果每个传感器的70个测量值满足cg≥1.33的要求,则认为稳定性测试(Mean Failure Units,MFU)通过。需要注意的是,由于铰链和零件之间没有足够的空间移动4 mm,对于点传感器的Y方向的立方体试验,该值调整为1 mm×1 mm×1 mm。以Z177后门为例,MFU测试700次的测量结果如图11所示,测量结果为通过。
MFU测试通过后,需要对同一零件进行多次重复性装配,验证其结果的稳定性。使用同一个白车身、同一个车门、同一对铰链,在相同的装配过程下,对装配结果进行测量并记录数据。对比数据结果的稳定性。如果变化量Δ<0.3,则稳定性通过。如果Δ>0.3,则需要逐步排查问题原因,主要从2个方面分析:一是车门装配到白车身的过程,抓手是否有问题、拧紧过程是否不稳定,二是铰链装配到车门和装配到车身的过程,铰链角度是否有变化、铰链抓手是否稳定、车门工装胎定位块是否有松动、电动垫片是否稳定、拧紧过程是否稳定等,逐一排查并消除问题后重复装配稳定性测试,直到Δ<0.3时,稳定性测试通过,并将测试结果在如图12所示的 MFU测试结果记录单中体现。
图13所示,稳定性测试都通过后,开始设置Best-fit系统的初始位置,然后调整设置装配位置(Mounting Position),将抓手运行到装配位置,并将此时的终补偿(Final Offset)值更改为0,即可针对实际的装配情况,通过更改终补偿值调整车门姿态尺寸。
图14所示,为保证Best-fit装配测量结果的准确性,必须定期将Best-fit测量结果与三坐标测量报告进行数据对比校正。
在某车型右前门的装配稳定性测试过程中,传感器测量的结果波动非常大,稳定性测试一直不能通过。
为了分析问题的根本原因,对装配过程中的每一步进行了详细检查:
a.上件检查:检查各定位面是否有效接触;检查夹紧顺序是否正确、各夹紧头是否松动。
b.拧紧检查:检查拧紧前铰链与车门钣金是否有间隙,拧紧过程铰链是否有位移;
c.装配检查:检查装配过程各位置是否完全到位。
d.测量检查:检查传感器连接是否松动,传感器测量的程序是否存在错误。
经详细排查,最终发现2个导致稳定性测试不能通过的根本原因。一是工装夹紧顺序错误,优化前的夹紧顺序为电动垫片(E-shim)、气缸(Cylinder)、夹具(Clamp)(图15b所示方向),导致车门在被夹紧后有位置移动。因此将夹紧顺序调整为夹具、气缸、电动垫片(图15c所示方向),即将气缸深处变为车门夹紧顺序的最后一步。
二是传感器测量工作开始过早,在与传感器相连的气缸还没有到位的情况下,已经开始测量,导致数据波动,稳定性差。如图16所示,解决方法为优化传感器测量程序,将测量时间延后3 s,待传感器气缸到达停止位后再开始测量。
问题逐一解决后,再次测试车门的装配稳定性结果明显改善,测试通过。MFU稳定性测试结果对比如图17所示。
项目初期156车型调整线(手动装配)的规划与Z177车型(Best-fit装配)大体相同,调整线为8人/单班(未包括装配线的车门调整4人),完成线共有10人,调整线及完成线人员配比如图18所示。
Z177车型开始量产(Start of Production, SOP)后,Z177线项目前期调整线共有10人/单班(如果除去4人车门调整,共6人),调整线相比于X156线人员较多,项目初期车门自动装配的合格率较低,车门区域返修量较大,调整线工作量较多。经逐渐优化后Best-fit线车门区域自动装配逐渐稳定,人员优化状态如图19所示。
Z177车型SOP后2个月内,车门区域的一次性装配合格率稳步上升,调整线ST30工位优化2人/单班,继续4个月优化后,Best-fit线车门一次装配合格率进一步提升,人员状态如图20所示。
其中调整线ST40工位优化2人/单班,目前调整线为6人/单班,从 SOP后6个月期间内调整线共优化4人,共节省168万元/年。
经过逐步优化,Best-fit线装配一次合格率逐渐上升,达到80%以上,单点稳定性良好,80%以上过线车辆不需在装焊车间内部进行任何人工干预,装配质量优秀。Best-fit线合格率爬坡图如图21所示。其中PT3均值为SOP前最后一个试装周期平均值。
装焊车间Bestfit线的交付状态直接决定了成车在总装车间的状态,经过不断优化,输入到总装车间的车身尺寸状态越来越稳定,总装调整量及一致性有显著提升,至总装车间的成车一次合格率可达95%以上。
同时,Best-fit线会根据白车身与零件匹配状态进行调整。装焊车间与总装车间制定了《外饰间隙平顺度标准》,用于指导装焊白车身尺寸与的调整与优化方向以及与总装零件的匹配关系。
本文对Best-fit技术应用项目经验进行了提炼和总结,提出了一套完整的Best-fit技术标准调试流程和质量评价标准,此方案已在MFA2项目中得到了全面应用,效果显著。
将Best-fit技术原理及特点,通用调试流程与方法,投入产出优势及装焊总装质量状态评价等方面进行了论述,同时对应用情况及相关成本优势进行了探讨。
