The inner-dash sound insulation pad is an important part of the automobile firewall assembly. This paper studies the influence of different sound insulation pad materials, coverage rate, thickness distribution of soft layer and installation process characteristics of accessories on the sound insulation performance of the firewall assembly. The sound insulation performance of the firewall assembly of a vehicle model is optimized and improved through selecting appropriate material composition and soft layer thickness, improving the coverage rate of the sound insulation pad, and reducing the leakage amount.

This paper studies the influence of different sound insulation pad materials, coverage rate, thickness distribution of soft layer and installation process characteristics of accessories on the sound insulation performance of the firewall assembly. The sound insulation performance of the firewall assembly of a vehicle model is optimized and improved through selecting appropriate material composition and soft layer thickness, improving the coverage rate of the sound insulation pad, and reducing the leakage amount.

汽车的振动噪声性能直接影响消费者的用车体验,因此,主机厂在噪声、振动与声振粗糙度(Noise、Vibration、Harshness,NVH)方面的研发投入日益增加,有统计资料显示[1],各主机厂有近20%的研发费用用于解决NVH问题。
车辆的噪声主要包括空气传播噪声和结构传播噪声,空气传播噪声是指由于空气的振动而产生的噪声:噪声频率通常高于500 Hz;结构传播噪声是指由结构传递的噪声。其中空气传播噪声主要采用吸声和隔声的方式控制。频率高于500 Hz的车内噪声主要来自空气声通道,如通过防火墙传播的发动机噪声,此时的降噪方式主要为隔声[2]
前围内隔音垫是安装在防火墙上的主要内饰件,其隔声性能直接影响整车声学包的隔声性能,由于防火墙钣金过孔的存在和钣金件附件安装及结构形式的限制,存在前围内隔音垫厚度小及覆盖率不足的问题,大幅降低了防火墙总成的隔声水平[3]
本文将理论和仿真相结合,分析前围内隔音垫厚度及厚度分布、覆盖率、材质、防火墙总成过孔率、泄漏对隔声性能的影响,提出优化设计方案,并通过防火墙隔声量测试验证分析结果。
某车型防火墙总成在试制阶段的隔声量测试结果远低于目标值,为达到整车噪声控制要求,需在综合考虑质量、成本、性能的情况下,优化隔声设计。
防火墙总成的隔声量一般用传递损失(Sound Transmission Loss,STL)表示,STL越大,表示隔声性能越好。如图1所示,现有设计的防火墙总成的隔声量全频段低于目标值,为此,对可能影响隔声量的设计因素进行分析,并提出可工程化的优化手段。
通过仿真分别分析各影响因素,以评估当前防火墙总成隔声性能水平及主要影响因素,并提出防火墙总成隔声性能的优化方向,通过试验验证仿真分析结果。
防火墙总成由车身钣金、吸音层、隔音层组成。吸音层选用一定厚度的吸声材料辅助吸收噪声,如聚氨基甲酸酯(Polyurethane,PU)发泡、毛毡、吸音棉等,隔音层采用高致密的隔音材料,如醋酸乙烯酯共聚物(Ethylene Vinyl Acetate,EVA)。吸音层位于车身钣金与隔音层之间,形成隔声效果更好的双层板隔声结构,其自身具有吸声和隔振的作用。如图2所示,声能在传播过程中,部分被反射或吸收,部分透射进入车内[4-6]
统计能量法(Statistical Energy Analysis,SEA)作为中、高频声场分析的主要工具之一,广泛于应用整车声学包优化[7-8]。为寻找合理的提升隔声量方案,首先通过SEA仿真对不同厚度及厚度分布、覆盖率、材料、过孔、泄漏等影响因素进行分析,并进行优化预测,通过仿真分析结果指导工程优化设计。
本文的防火墙总成SEA模型使用VA One软件进行建模和分析。遵循模型简化、载荷分布一致、位置细划的原则,在有限元模型的基础上完成SEA子系统的创建,继而对各区域的声学包材料属性和厚度进行自定义。本文仿真模型钣金主体材料为厚度为0.7 mm的钢板,部分区域附加厚度为1.0 mm的加强板;内饰使用乙烯-醋酸乙烯共聚物(Ethylene Vinyl Acetate,EVA)+聚氨基甲酸酯(Polyurethane,PU)的软硬层组合。其中,PU为吸音层,EVA为隔音层,忽略工艺孔和定位孔,保留转向过孔、空调进风口、空调冷媒管口、线束过孔、制动踏板过孔、离合踏板过孔、油门踏板过孔。分析内饰材料时,采用橡胶密封过孔,以确保仿真结果的准确性。图3为本文所使用的防火墙总成SEA模型。
完成防火墙SEA建模后,在其两侧建立声腔,分别用于模拟混响室和消声室,并在混响室声腔施加大小为1 Pa的声载荷。最后,为所有SEA子系统与2个声腔建立连接。
图4所示,通过调整钣金厚度、钣金刚度、阻尼、吸隔声数据等参数校准模型,所建立的前围子系统隔声量的仿真值与试验值全频段误差均在3 dB以内,其精度满足分析要求,可进行下一步的仿真优化分析。
材料不同,前围内隔音垫的隔声性能不同,如同等厚度(25 mm)的隔音垫,分别采用EVA(4 kg/m2)+PU(25 kg/m3)、双密度毛毡(软毡面密度1 200 kg/m2+硬毡面密度1 400 kg/m2)、毛毡(面密度1 200 kg/m2)3种材料时,防火墙总成的隔声性能不同。本文考虑到吸声的影响,采用噪声降低值来表示隔声量,即声源腔声压级与接受腔声压级的差值(Noise Reduction,NR)分析,分析时将声腔的吸声系数设置为来自内饰噪声控制(Noise Control Treatments,NCT),如图5所示。
图5可知:当覆盖率为100%时,EVA+PU的隔声量最高,其次是双密度毡,最后是普通毛毡;当覆盖率为95%时,双密度毡的隔声能力最好,其次是EVA+PU;当覆盖率为90%时,双密度毡的隔声能力最好,其次是普通毛毡。
综上,随着覆盖率的降低,EVA+PU的隔声性能逐渐下降,因此,EVA+PU材料适合在覆盖率较高的情况下使用,若覆盖率较低或考虑轻量化和降低成本,或前围内隔音垫插入损失要求较低时,建议选用双密度毡或普通毛毡。
泄漏量是影响防火墙总成隔声量的重要因素。对防火墙总成可能存在泄漏的位置(如线束过孔、制动踏板过孔、转向过孔、空调膨胀阀)施加不同大小的泄漏,所得的防火墙隔声性能曲线如图6所示,全密封状态的防火墙总成隔声量约为75 dB,当增加10 mm2的泄漏后,总成隔声量显著下降。当泄漏量由10 mm2增大至25 mm2时,防火墙隔声性能明显降低,尤其是高频隔声性能,当频率为8 000 Hz时,隔声量由10 dB降至25 dB。说明泄漏量越大,高频隔声性能下降越明显,随着泄漏量的增大,隔声性能的衰减向中频扩展。
在设计中要充分考虑泄漏的可能性,如前围钣金的涂胶密封控制(点焊密封胶和焊缝密封胶)、过孔密封处理、过孔零部件的密封处理等,其次应保证各项制造工艺的质量。
在实际样车开发过程中,受三踏板支架、仪表板(Instrument Panel,IP)支架、空调支架等的影响,钣金会出现裸露。为研究钣金的裸露面积对前围内隔音垫隔声量的影响,设置前围内隔音垫的覆盖率分别为99%、98%、97%、96%,分别计算4种覆盖率条件下防火墙总成的隔声量,如图7所示。
图7可知,随着覆盖率的降低,防火墙总成隔声量降低,当覆盖率为99%时,防火墙总成隔声量最高,当覆盖率为96%时,防火墙总成覆盖率最低,因此,设计中要尽量减少钣金裸露。
随着前围内隔音垫覆盖率的降低,防火墙总成隔声性能明显降低,尤其是高频隔声性能。因此,覆盖率越小,高频隔声性能下降越显著,且随覆盖率的减小,隔声性能的衰减逐渐向中频扩展。
插入损失用于表示隔音垫本体的隔声量,即去除钣金后的隔音垫隔声量。在EVA+PU材料相同的情况下,即EVA面密度(4 kg/m2)和PU软层体密度(25 kg/m3)相同的情况下,不同PU厚度的隔音垫隔声性能不同,其插入损失对比如图8所示。由图8可知,随着PU厚度的增加,插入损失增加。面密度为4 kg/m2的EVA+厚度为5 mm的PUR的插入损失最低,面密度为4 kg/m2的EVA+厚度为25 mm的PUR的插入损失最高。但随着厚度的增加,插入损失的增加量逐渐减小,PU厚度为20 mm和25 mm的前围内隔音垫隔声量相差较小,PU软层的厚度在一定范围即可保证前围子系统的隔声量,无需追求高厚度,有利于整车的空间布置和轻量化设计。
基于上述结果,分析不同厚度分布比例对前围内隔音垫隔声量的影响,4种厚度比例分布的隔声量如表1所示。
SEA仿真分析得到的4种厚度下不同比例分配的STL如图9所示,5 mm占比为5%的4#的STL值最高,5 mm占比为10%的1#~3#隔声量差距较小,提高厚度为25 mm的占比,隔声量提高较小。
通过分析不同厚度下不同比例分配的STL可知,5 mm的厚度占比是决定前围内隔音垫隔声量的关键,即总成的隔声量取决于其最薄弱位置的隔声能力。因此,要尽量减小厚度为0~5 mm的PU占比,一般要求软层厚度不低于5 mm。
由于车身线束、制动踏板、离合踏板、油门踏板的装配的影响,导致总成的隔声量降低。经分析,该车型的前围隔音垫过孔隔声贡献量如图10所示。在所有过孔中,离合踏板、制动过孔和IP支架贡献最大,均超过7 dB,左、右线束过孔贡献约为3 dB,过孔隔声不足导致防火墙总成隔声量低(包含泄漏)。
为保证过孔设计满足隔声要求,设定每个过孔的隔声目标,如图11所示。原状态防火墙总成的过孔隔声量较低,不满足目标要求,需要优化以提升各过孔的隔声量,优化后隔声量明显提升。
在SEA前围子系统仿真模型中,对各过孔隔声量进行提升,如图12所示,当过孔隔声量达到目标值后,防火墙总成的隔声量最大可提升10 dB。
因此,防火墙总成的过孔设计要考虑其对隔声量的影响,如线束胶套、制动踏板过孔、空调过孔胶套设计等,避免因过孔本身隔声不足导致防火墙总成隔声量降低。
根据前围内隔音垫厚度及厚度分布、覆盖率、过孔设计、材料、泄漏量对防火墙总成隔声性能的影响,同时考虑成本、轻量化要求以及性能,对该车型的防火墙总成进行设计优化,如表2所示。
在仿真模型中对以上的优化方案进行仿真计算,如图13所示,仿真分析表明,在现有EVA+PU材料的情况下,通过优化厚度及分布、覆盖率、过孔等,可使防火墙总成传递损失(STL)满足目标要求。
参考仿真结果,考虑覆盖率、厚度分布、过孔隔声等对防火墙总成隔声量影响,在消除钣金裸露、减小薄弱点厚度(软层厚度小于5 mm)的占比、过孔优化的情况下,采用现有前围内隔音垫即可达到参考目标要求。为验证仿真的可靠性,对优化后的防火墙总成进行隔声量测试,结果如图14所示,优化后的防火墙总成传递损失仿真结果与测试结果吻合较好。
综上,该车型的防火墙总成SEA分析的仿真方法可靠,仿真值与试验值吻合度较好,可作为改善方案效果预测的有效手段。
本文通过SEA仿真分析前围内隔音垫软层厚度及厚度分布、覆盖率、过孔设计、材质、泄漏对防火墙总成隔声性能的影响,并通过防火墙总成隔声量测试验证仿真分析结果。其中,SEA方法的应用是优化改进的关键,可快速预测不同的方案对防火墙总成隔声性能影响,亦可在项目早期控制影响因素,实现正向开发,减少设计变更成本。
