Through-type tail lamp of a vehicle type cracks and fails during road test and it is confirmed by analysis of the cracking position that the failure is a kind of interface fatigue cracking. To address this issue, the paper confirms that mismatch between thermal expansion coefficient of Heterotropic material and mechanical properties is the cause of failure cracking. Stress distribution of lampshade is calculated by CAE software combined with sun exposure test, which shows that the stress distribution location is consistent with physical lampshade cracking. In combination of the evaluation of stress result by means of S-N curve, it rationally explains the seasonal pattern of cracking. This method is used to evaluate through-type tail lamp with different materials, colors and structures, the results shows that the highest risk of cracking appears in through-type tail lamp made from black styrene, ASA and transparent Polymethyl Methacrylate (PMMA), which is consistent with the law of after-sales statistics data.

某车型路试阶段出现了贯穿尾灯开裂失效,通过失效部位分析确定是界面疲劳开裂。为解决该问题,通过查阅文献将开裂诱因锁定为异性材料的热膨胀系数和力学性能的失配。结合阳光暴晒试验,使用计算机辅助工程(CAE)软件计算灯罩的应力分布,应力集中位置与实物开裂位置一致。结合材料应力-寿命(S-N)曲线评估应力结果,合理解释了开裂的季节性规律。利用该方法对不同材料、颜色、结构的贯穿尾灯进行评估,结果表明,使用黑色苯乙烯、丙烯腈和丙烯酸酯类橡胶体共聚合(ASA)和透明色聚甲基丙烯酸甲酯(PMMA)的贯穿尾灯开裂风险最大,与售后统计数据规律一致。

某车型路试阶段出现了贯穿尾灯开裂失效,通过失效部位分析确定是界面疲劳开裂。为解决该问题,通过查阅文献将开裂诱因锁定为异性材料的热膨胀系数和力学性能的失配。结合阳光暴晒试验,使用计算机辅助工程(CAE)软件计算灯罩的应力分布,应力集中位置与实物开裂位置一致。结合材料应力-寿命(S-N)曲线评估应力结果,合理解释了开裂的季节性规律。利用该方法对不同材料、颜色、结构的贯穿尾灯进行评估,结果表明,使用黑色苯乙烯、丙烯腈和丙烯酸酯类橡胶体共聚合(ASA)和透明色聚甲基丙烯酸甲酯(PMMA)的贯穿尾灯开裂风险最大,与售后统计数据规律一致。

Through-type tail lamp of a vehicle type cracks and fails during road test and it is confirmed by analysis of the cracking position that the failure is a kind of interface fatigue cracking. To address this issue, the paper confirms that mismatch between thermal expansion coefficient of Heterotropic material and mechanical properties is the cause of failure cracking. Stress distribution of lampshade is calculated by CAE software combined with sun exposure test, which shows that the stress distribution location is consistent with physical lampshade cracking. In combination of the evaluation of stress result by means of S-N curve, it rationally explains the seasonal pattern of cracking. This method is used to evaluate through-type tail lamp with different materials, colors and structures, the results shows that the highest risk of cracking appears in through-type tail lamp made from black styrene, ASA and transparent Polymethyl Methacrylate (PMMA), which is consistent with the law of after-sales statistics data.

贯穿式汽车尾灯具有更高的辨识度、更佳的视觉延展效果。2012年,林肯MKZ车型引发了贯穿式尾灯的审美热潮,奥迪A8、保时捷MACAN、雷克萨斯UX、红旗H9等配备贯穿式尾灯的车型相继推出,截止到2023年,贯穿式尾灯的市场渗透率已经超过了45%。
贯穿式尾灯的开裂一直是困扰主机厂及灯具配套厂家的问题,由尾灯开裂带来的行业损失高达5 500万元/年。经过多年的技术发展,贯穿式尾灯常见的磕碰开裂、应力(溶剂)开裂问题已有较成熟的解决方案,但目前针对界面开裂失效研究甚少。
某车型的贯穿尾灯在路试过程中出现了20起界面疲劳开裂。本文将该产品作为研究对象,从机理上解释界面开裂原因,并给出解决方案。
本文研究的尾灯如图1所示,长度约为1.184 m,灯罩采用双色注塑,一色为黑色苯乙烯、丙烯腈和丙烯酸酯类橡胶体共聚合(Acrylonitrile Styrene Acrylate,ASA)材料,二色为透明的聚甲基丙烯酸甲酯(Polymethyl Methacrylate,PMMA)材料。
经确认,贯穿式尾灯开裂如图2所示,具有如下规律:
a.位置固定:20起开裂全部发生在组合面上尖角的区域;
b.时间范围:开裂全部集中在夏季的高温期间;
c.失效模式:失效现象全部为灯罩出现双色分层与剥离。
开裂的尾灯均为经过路试一段时间后,在灯罩双材料的边界出现分层开裂,通过分析开裂区域的剖面可知,断面有明显的疲劳波纹,可确定该失效属于界面疲劳开裂,如图3所示。
由2种不同性质的材料沿界面组合成一体的材料称为“双材料”。沿界面出现的裂纹为界面裂纹,研究这种裂纹形成和扩展的规律即界面断裂力学,如图4所示。
亢一澜等[1]利用云纹光栅,证实了由于材料间的力学性能失配,异质材料产品在温度变化或外加载荷后会在界面区域产生较大的应力,该载荷的反复作用会导致沿界面的分层失效。
针对贯穿尾灯的应力进行分析,灯罩存在注塑残余应力、焊接残余应力、车身安装应力,3种应力均为静载产生,一般不高于5 MPa,远小于许用范围;随机振动虽具备往复性,但产生的应力位置为定位区域而非界面区域;只有阳光暴晒循环(日间暴晒升温,夜间降温),即热循环应力具备周期性、反复作用的情况。因此,本文将研究方向聚焦在阳光暴晒产生的热循环应力及弹性模量失配所带来的界面应力。
贯穿式尾灯的热循环应力来源于日间暴晒升温和夜间降温过程,过程中灯罩的体积将周期性膨胀和收缩,如图5所示,而由于异种材料线性膨胀率的失配,使膨胀或收缩不能自由且平衡地发生,结构中会出现附加的应力,如图6所示。
根据热弹性力学的基本方程可求解弹性体的温度应力,计算如下:

式中:${\sigma }_{x}$${\sigma }_{y}$${\tau }_{xy}$分别为主应力及剪应力,α为弹性体膨胀系数,T为温度,E为材料的弹性模量,μ为泊松比,弹性体变形分量为($\frac{\partial u}{\partial x},\frac{\partial v}{\partial y},\frac{\partial v}{\partial x}+\frac{\partial u}{\partial y}$)。
弹性模量等为材料固有属性,确认产品温度和尺寸后即可通过仿真获得。本文使用能量为1 200 W/m2的模拟太阳光谱,照射距离为1.5 m,并测量贯穿尾灯的灯罩温度和尺寸,如图7所示。
经测量,黑色ASA层的温度达到了78 ℃,透明PMMA层在覆盖区域的温度为76 ℃,非覆盖区域的温度为55.5 ℃。PMMA层的温度不均衡以及ASA的热膨胀被抑制共同在界面产生了应力。
将阳光暴晒试验的结果作为边界条件,在ANSYS中进行仿真计算,应力状态如下:最大应力出现位置与路试开裂的位置吻合,最大应力达到了22.9 MPa,如图8所示。
PMMA和ASA材料在弹性模量和泊松比上的失配导致界面区域的应变增大,如表1所示。
亢一澜等[2]利用显微云干涉研究了力矩作用的异质材料块体结构在界面区域的应变分布和应力,结果表明,距离界面0.4 mm处开始出现应力集中。因此,可使用一个表示应力强度的因子K和应力奇异性阶数λ描述界面端部的应力分布性质,$(\gamma,\theta )$为极坐标系下的位置坐标,界面端部应力场的主项${\sigma }_{ij}\left(\gamma,\theta \right)$可表示为:

式中:${f}_{ij}\left(\theta \right)$为与角度有关的函数。
将式(2)两侧取对数,可得:

在一条指定$\theta $角的射线上,在端部区域的一定范围内,H为常数,$log{\sigma }_{ij}$$log\gamma $为线性关系,直线的斜率即奇异性阶数$\lambda $。在极坐标下的应力结果${\sigma }_{ij}$和到角点距离$\gamma $取对数后存在线性关系,其直线斜率${\lambda }_{shi}$为0.42,应力强度因子的计算如下:

可得${K}_{shi}={\sigma }_{\gamma shi}\left(\gamma \right){\gamma }^{0.42}$,通过试验法测得其数值为3.2 MPa·mm。
由于车身和产品的尺寸公差,在装配过程中尾灯会受到矫形影响并产生应力,在界面区域出现应力集中。云纹光栅法并不适用于结构复杂的贯穿尾灯[3],本文先使用仿真软件计算灯罩扭曲下的应力,将距离界面2 mm处的应力放大8倍,等效为界面位置的应力,如图9图10所示。
ASA+PMMA材料组合式贯穿尾灯灯罩从2021年开始工业应用,双材料的疲劳寿命曲线对于贯穿尾灯界面开裂的风险评估至关重要,因此,需要进行标准样片的疲劳寿命测试,试样如图11所示[4]。试样采用光滑平板,名义厚度为3 mm,按照HB/Z 112—1986《材料疲劳试验统计分析方法》进行,分别在-40 ℃、-25 ℃、18 ℃、60 ℃、90 ℃的温度条件下,采用成组法试验获得指定寿命N1×104 次的疲劳曲线,如图12所示。
试验表明,材料的疲劳性能随温度的升高而大幅降低。根据测试结果,当温度由-40 ℃升高至90 ℃时,疲劳强度由69.8 MPa下降至27.1 MPa,这与贯穿尾灯界面开裂高发期在夏季的规律相吻合。
根据前文计算,尖角区域的叠加应力高达33.8 MPa,阳光暴晒下表面温度高达78 ℃,由应力-寿命(S-N)曲线可知,循环寿命在0.2×104 次内,与路试阶段出现开裂的现象吻合。
考虑到贯穿尾灯灯罩在材料、结构、颜色上存在多种不同的组合方案,为评估每种组合方式的开裂风险,对每种组合进行应力仿真[5],计算结果如表2所示。
由仿真结果可知:双材料灯罩由于热膨胀系数和弹性模量的失配,导致界面区域的应力集中[6];由于透明色灯罩带来温差,界面区域的应力情况更加严重。使用透明PMMA+黑色ASA组合的贯穿尾灯更易出现界面开裂,与售后故障情况相吻合,而包裹式端面结构能够将部分热膨胀时产生的剪切力转换为轴向力,从而降低开裂风险[7-10]
为进一步验证该评估方法,本文选择表2中的量产尾灯进行阳光老化测试。试验工况如图13所示:环境温度为42 ℃,使用能量密度为1 200 W/m2的模拟太阳光谱,照射距离为1.5 m,照射时间为8 h,期间使用浓度为60%的酒精溶剂喷洒产品进行降温(由于开裂过程缓慢,使用酒精溶剂进行应力催化);随后在温度为10 ℃的环境中放置3 h。累计30个循环,观察试验过程中界面是否出现分层开裂。
阳光老化试验的测试结果表明,仿真分析手段获取的应力结果与阳光老化测试结果和售后表现相吻合,如表3所示。
针对路试出现开裂的尾灯,由于材质、造型定义的约束,最终选择更改端面结构,即选择用二色PMMA完全在剪切方向包裹住一色的ASA层,如图14所示。更改后的产品在台架上进行阳光老化测试和整车路试,未出现界面分层的开裂失效。
a.通过对某贯穿式尾灯路试阶段出现开裂的问题进行分析,锁定该开裂是由于3种材料力学、热膨胀系数失配产生的界面开裂。
b.本文通过对尾灯应力来源分析,发现阳光暴晒产生的热应力和弹性模量失配是尾灯灯罩界面开裂的关键应力,仿真计算结果与实物的规律吻合。
c.使用仿真手段可在设计阶段有效评估开裂风险,阳光老化试验也能在项目阶段有效评估,结果均与售后统计规律吻合。
d.通过对不同材料、颜色、结构的贯穿尾灯进行分析,结合材料的S-N曲线进行风险判断。结果表明,采用黑色ASA+透明PMMA、端面覆盖式的尾灯开裂风险最高。
