Aiming to three cases of premature failure of steel wheels during bending fatigue and radial fatigue tests, this paper analyzes the influence of materials processing technology on wheel fatigue performance using fracture scanning, energy spectrum surface scanning, microstructure, and low magnification experiments. The shows that the aggregation of small-sized inclusions in materials, improper parameters in the synthesis welding of wheel rims and spokes, and incorrect parameters for flash welding of wheel rims all lead to the weakening of wheel fatigue performance.

针对3个钢制车轮在弯曲疲劳和径向疲劳试验过程中提前失效的问题,利用断口扫描、能谱面扫描、显微组织和低倍组织等试验分析了材料和加工工艺对车轮疲劳性能的影响。结果表明,材料中小尺寸夹杂物聚集,轮辋和轮辐合成焊接、轮辋闪光对焊的参数不当均会导致车轮疲劳性能的削弱。

Aiming to three cases of premature failure of steel wheels during bending fatigue and radial fatigue tests, this paper analyzes the influence of materials processing technology on wheel fatigue performance using fracture scanning, energy spectrum surface scanning, microstructure, and low magnification experiments. The shows that the aggregation of small-sized inclusions in materials, improper parameters in the synthesis welding of wheel rims and spokes, and incorrect parameters for flash welding of wheel rims all lead to the weakening of wheel fatigue performance.

车轮作为汽车簧下旋转构件,轻量化节能效果远高于簧上构件。尽管钢制车轮相比于铝合金、镁合金及复合材料等轻质车轮质量较大,但其成本低,安全性能高,因此在商用车中仍占有很大比例[1]。钢制车轮轻量化过程中的重要问题是车轮的疲劳性能。由于高强度车轮钢的应用,车轮的成形、焊接难度增大,影响车轮的强度及疲劳特性。车轮质量减轻、材料厚度减薄,对钢材本身的质量也提出了更为严格的要求。本文针对3个高强度钢制车轮在弯曲疲劳和径向疲劳试验中的失效案例,分析了材料和车轮加工因素对钢制车轮疲劳性能的影响,以期为提升钢制车轮疲劳性能提供借鉴。
钢制车轮疲劳试验标准为GB/T 5909—2021 《商用车 车轮 弯曲和径向疲劳性能要求及试验方法》。该标准包含弯曲疲劳和径向疲劳2个车轮疲劳测试项目。其中,弯曲疲劳试验模拟汽车在载重工况下转弯行驶过程中车轮的受力情况,主要测试轮辐的性能指标。弯曲疲劳试验机存在旋转装置,将车轮安装于试验设备上,可采用2种方式施加动态弯矩:车轮在固定的弯矩作用下旋转,或车轮静止不动,承受旋转的弯矩。车轮也有底部夹紧或顶部夹紧2种固定方式,故钢制车轮弯曲疲劳试验包括4种约束、加载方式,如图1所示。在图1中,F为载荷,L为力臂长度,d为内偏距。
车轮的径向疲劳试验模拟汽车在载重工况下直线行驶时车轮的受力状态,主要检验轮辋的受力特性。图2所示为车轮径向疲劳试验示意。该装置包含一个可被驱动旋转的转鼓和车轮固定座,转鼓转动时带动与其接触的车轮反向旋转,同时可更改转鼓与车轮轴线的间距,调整施加于车轮径向载荷的大小。
选用车轮制造商选定型号的轮胎,根据标准确定轮胎气压,将车轮轮胎总成安装完毕,车轮螺栓拧紧至规定力矩,待完成规定试验循环次数,用渗透法检查车轮裂纹。
某批次钢制车轮进行弯曲疲劳试验抽检,轮辋材质为590CL,轮辐材质为380CL。根据试验要求施加载荷3 550 kg,强化系数1.6,最低循环次数20万次。通常抽检样品的疲劳寿命均在100万次左右,此次抽检的疲劳寿命仅为42.4万次,较之前寿命存在大幅下降。疲劳失效部位在轮辐的螺栓孔部位,如图3所示。
宏观形貌观察裂纹出现在轮辐的螺栓孔处,其沿轮辐的表面和板厚方向扩展。将轮辐螺栓孔开裂部位切割,如图4a所示,裂纹在螺栓孔的上、下表面同时产生,疲劳失效时尚未完全贯穿板材厚度,用力掰开后可见颜色发暗的疲劳断口和颜色发亮的掰开断口。
图4b的断口处可以看到,裂纹源从表面起始,随着疲劳损伤的加大,沿厚度方向向内扩展,依次形成扩展区和断裂区。
该批次轮辐380CL的显微组织和力学性能如图5表1所示,其中d为弯心直径,a为试样厚度。显微组织为铁素体和珠光体的混合组织,晶粒尺寸细小均匀,拉伸及弯曲的性能均满足标准要求。
对开裂部位螺栓孔沿厚度方向的显微组织和夹杂物进行分析,如图6所示。轮辐材料的组织为多边形铁素体和珠光体混合组织,中心部位存在轻微偏析(图6c),其对疲劳性能的影响不大。厚度方向上、下表面由于与螺栓垫块及车轮连接件接触,在载荷作用下发生了塑性变形,形成了厚度约为125 $\mu m$的塑性变形区,裂纹源在此区域产生(如图6a图6e所示)。图6f为下表面裂纹部位的扫描图像,在裂纹周边发现了大量D类夹杂物,尺寸为4~5 $\mu m$,数量众多,电镜能谱扫描显示夹杂物类型基本相同,选取某尺寸为5 $\mu m$左右的夹杂物面扫结果,如图7所示,其夹杂物内核主要是Al2O3和MgO,外层包裹MnS和CaS,为硫化物包裹氧化物的复合夹杂。
数量众多的小尺寸D类夹杂对成形及焊接等一次加工过程影响不明显,但会削弱持续加载的疲劳性能。弯曲疲劳工况下,轮辐的失效模式主要为微动疲劳,即在循环载荷的作用下,表面某一部位与其他接触表面产生小振幅相对滑动而导致部件疲劳强度降低或早期断裂的现象。其是相对静止的2个固体,相互接触的表面在法向压力作用下互相挤压并产生往复的相对滑动,相对滑动幅度为5~400 μm[2]
微动疲劳失效的原理如图8所示,380CL的组织为铁素体和珠光体混合组织,变形能力良好,但内部存在大量环状氧化物类夹杂,夹杂物变形能力差,试验过程中不发生变形,疲劳循环加载过程中,轮辐上、下表面在车轮连接件和螺栓垫块的作用下发生塑性变形,而硬度高的夹杂物不变性,二者变形协调能力差,随着循环次数增加,塑变区会产生大量的位错,变形开始变得困难,而夹杂物的存在会加剧这种效应,并在夹杂物周边形成应力集中,继续加载就会成为裂纹源。同时,由于螺栓孔部位存在几何效应的应力集中,所以裂纹将先在螺栓孔边缘的上、下表面形成,然后沿表面和板厚方向扩展。正常寿命轮辐螺栓孔部位并未检出大量相关夹杂,可见大量小尺寸夹杂的聚集仍然会对车轮的疲劳性能造成损害,钢材生产中应控制小尺寸夹杂物的数量。
轮辋、轮辐分别采用650CL、590CL,分别加工完成后采用气体保护焊进行合成焊接(图9),焊接过程出现焊接气孔,对焊接气孔部位补焊后进行弯曲疲劳台架试验,试验寿命要求大于50万次,实际寿命39万次,未达到标准要求,裂纹出现在轮辋与轮辐合成焊接的焊缝处,如图10所示,焊缝的起弧点或收弧点通常是焊接缺陷最易产生的部位,从图中可以看出,焊缝疲劳失效的裂纹源在补焊的收弧点位置,然后沿着补焊焊缝和原始焊缝分别扩展,宏观形貌看,补焊焊缝部位的裂纹长度更大,说明补焊部位裂纹扩展更深入。
切取焊缝中的开裂部位,将其分成如图11所示的A、B、C三段进行金相显微组织观察,其中A段检测原始焊缝金相组织,B段检测补焊焊缝金相组织。图12所示为补焊部位和原始焊接部位的裂纹宏观形貌,可见补焊焊缝处裂纹已贯穿焊缝,原始焊缝部位则未出现贯穿。图13所示为焊缝处的低倍形貌,原始焊缝为单道焊缝,补焊焊缝为两道焊,补焊焊缝的热影响区较单道焊宽。原始焊缝未出现裂纹,补焊焊缝裂纹起始于焊根,随着疲劳损伤的加大,沿焊层方向向外扩展,依次形成扩展区和断裂区,最终贯穿整个焊缝导致车轮失效。
商用车车轮承载力大、车轮尺寸和板厚也较大,其轮辐和轮辋的合成焊缝多采用满焊结构,而乘用车的轮辋轮辐合成焊接则采用断续焊结构(如四段焊或者八段焊)。对于满焊结构的合成焊缝,实际运行时疲劳裂纹多出现在焊趾处,裂纹萌生后向轮辋扩展,最后,裂纹穿过轮辋出现漏气而使疲劳失效。断续焊实际运行发现,疲劳裂纹多出现在焊缝的起弧点或者收弧点的焊根处,然后向轮辋扩展,待裂纹穿透轮辋导致漏气而失效,如图14所示[3]。补焊焊缝相当于在满焊结构上增加断续焊的工艺,所以其焊接裂纹起始点与断续焊相同,在焊根部位,焊缝的起弧点和收弧点又是最易产生缺陷的部位,所以裂纹起始位置应为补焊焊缝的收弧点焊根处,不同于满焊和断续焊结构裂纹产生后向轮辋扩展的情况,此次失效的焊缝裂纹产生后沿焊缝扩展,并贯穿整个焊缝,这是因为补焊热循环导致原始焊缝的组织及性能恶化,需对其显微组织进一步观察。
图15所示为补焊焊缝与原始焊根处组织对比,可见补焊焊缝的热影响区明显大于原始焊缝,热影响区晶粒尺寸也更大,因而其力学性能会低于原始焊缝,导致疲劳工况下提前产生裂纹。因此,对于焊接过程中出现问题的焊缝,补焊工序需特别慎重。
将厚度为4.5 mm的590CL加工轮辋和厚度11.0 mm的440CL加工轮辐焊接加工完成后安装轮胎进行动态径向疲劳试验,在规定的加载载荷条件下完成50万次试验为合格,实际测试结果为43.5万次,在轮辋的R角部位出现开裂,实物观察裂纹出现在轮辋的闪光对焊的焊缝位置(图16)。为分析开裂原因,选取相同批次试验通过的合格样品进行对比分析。
在失效样品和合格样品的相同部位切取焊缝接头金相样品,如图17所示。
闪光对焊的焊缝接头按组织形貌可大致划分为界面区(FUSION LINE)、粗晶区(CZ)、细晶区(FZ)和部分重结晶区(PZ)4个部分,图17中BM区域为母材。图17中各区的显微组织如图18所示。界面区位于接头中心,焊接热循环峰值温度接近固相线,组织主要为针状铁素体和粒状贝氏体。与界面区相邻的为粗晶区,其热循环峰值温度在1 300 ℃至固相线之间,粗晶区组织与界面区组织类似,主要为粒状贝氏体组织,且在失效焊缝的粗晶区发现少许魏氏组织,这在正常焊缝的粗晶区是不存在的。与粗晶区紧邻的区域为细晶区,其焊接峰值温度在Ac3线至1 300 ℃之间,该区经历快速加热和快速冷却2次重结晶相变,晶粒明显细化,主要组织为细小的铁素体和珠光体。部分重结晶区位于细晶区和母材之间,焊接热循环峰值温度在Ac1线至Ac3线之间,该区部分金属经历重结晶相变,其余仍保持原始组织形貌,相较于母材,带状已基本消除[4]
图17可见失效焊缝的一侧热影响区宽度为7.6 mm,而正常焊缝的一侧热影响区宽度仅为5.8 mm,在材料和板厚相同的情况下,热影响区宽度不同,表明二者的焊接热输入存在差异,失效焊缝的热输入更大。低倍形貌发现裂纹出现于焊接接头的粗晶区,裂纹源起始于轮辋的外侧,沿板厚扩展,最终贯穿整个板厚。
图19a为失效样品粗晶区裂纹形貌,主裂纹比较平直,表现出明显的脆性特征,且主裂纹伴随二次裂纹,在粗晶区的其他部位亦发现开裂的裂纹源(图19b)。
图20a为失效焊缝断口的宏观形貌,可以观察到其裂纹源、扩展区及断裂区。其中断口中的扩展区呈现明显的河流花样,如图20b所示,其为典型的脆性断口。粗晶区存在魏氏组织且呈现明显的脆性,是因为其焊接过程的热输入过大,奥氏体停留过程较长,晶粒更粗大,图21为失效焊缝与正常焊缝的硬度曲线对比,可见失效焊缝的热影响区硬度整体偏高,同时其硬度梯度也更大,过大的硬度梯度会导致某些区域变形不协调而出现应力集中,因此会导致样品提前失效。
通过查看现场生产数据发现,失效样品为焊机调试完成后生产的第一批样品,焊接参数并未处于完全稳定的水平,可见焊接作为影响车轮疲劳性能的关键工序,相比于塑性成形更重要,因为塑性成形中产生的缺陷往往在生产中通过目测和工具测量即可发现,而焊接缺陷更具隐蔽性,此类热影响区粗化导致材料脆性增加的情况很难通过生产检验发现,因此在生产中要重点关注焊机参数的变化,避免此类缺陷的产生。
本文通过3个典型的钢制车轮疲劳失效案例,分析了弯曲和径向加载工况下材料本身夹杂以及闪光焊缝和合成焊缝中缺陷导致的提前疲劳失效问题。应注意材质的纯净度控制,车轮加工过程中对轮辋对焊以及合成焊接工艺参数也要重点关注,材料和加工工艺,尤其是焊接工艺共同决定了车轮疲劳性能的优劣。
