Regarding the issue of the assembly torque of the aluminum alloy bushing of the subframe and the connecting bolts to the body of a certain model exceeding the upper limit of the monitoring window and triggering an alarm, through the analysis of the bolt assembly curve, it is found that the reason for alarm is that when the assembly torque reaches the upper limit of the monitoring window, the bolt tightening has not reached the process angle yet (this position is assembled by using the torque angle method). The comparison results between the bolt states of normal assembly and alarm show that the anti-slip teeth under the bolt head of assembly alarm is embedded in the gasket, while the anti-slip teeth of the gasket of the normal assembly bolt is embedded in the aluminum alloy bushing. The anti-slip teeth embedded in the gasket under the bolt head of the assembly alarm will drive the gasket to rotate, resulting in an increase in the friction diameter, friction coefficient of the bolt head, and assembly torque, thereby causing the assembly curve alarm. The embedding of anti-slip teeth under the bolt head into the gasket is due to insufficient heat treatment of the gasket, resulting in a softer hardness that is lower than the design required value.

针对某车型副车架铝合金衬套与车身连接螺栓装配扭矩超过监控窗口上限报警的问题,通过对螺栓装配曲线进行分析,发现报警的原因为装配扭矩达到监控窗口上限时,螺栓拧紧还未达到工艺角度(该位置为扭矩-转角法装配)。装配正常和报警的螺栓状态对比结果表明:装配报警的螺栓头下防滑齿嵌入垫片,装配正常螺栓的垫片防滑齿嵌入铝合金衬套;螺栓头下防滑齿嵌入垫片会带动垫片发生跟转,导致螺栓头部摩擦直径、摩擦因数和装配扭矩增大,进而导致装配曲线报警;螺栓头下防滑齿嵌入垫片的原因是垫片热处理不充分,硬度低于设计要求值。

针对某车型副车架铝合金衬套与车身连接螺栓装配扭矩超过监控窗口上限报警的问题,通过对螺栓装配曲线进行分析,发现报警的原因为装配扭矩达到监控窗口上限时,螺栓拧紧还未达到工艺角度(该位置为扭矩-转角法装配)。装配正常和报警的螺栓状态对比结果表明:装配报警的螺栓头下防滑齿嵌入垫片,装配正常螺栓的垫片防滑齿嵌入铝合金衬套;螺栓头下防滑齿嵌入垫片会带动垫片发生跟转,导致螺栓头部摩擦直径、摩擦因数和装配扭矩增大,进而导致装配曲线报警;螺栓头下防滑齿嵌入垫片的原因是垫片热处理不充分,硬度低于设计要求值。

Regarding the issue of the assembly torque of the aluminum alloy bushing of the subframe and the connecting bolts to the body of a certain model exceeding the upper limit of the monitoring window and triggering an alarm, through the analysis of the bolt assembly curve, it is found that the reason for alarm is that when the assembly torque reaches the upper limit of the monitoring window, the bolt tightening has not reached the process angle yet (this position is assembled by using the torque angle method). The comparison results between the bolt states of normal assembly and alarm show that the anti-slip teeth under the bolt head of assembly alarm is embedded in the gasket, while the anti-slip teeth of the gasket of the normal assembly bolt is embedded in the aluminum alloy bushing. The anti-slip teeth embedded in the gasket under the bolt head of the assembly alarm will drive the gasket to rotate, resulting in an increase in the friction diameter, friction coefficient of the bolt head, and assembly torque, thereby causing the assembly curve alarm. The embedding of anti-slip teeth under the bolt head into the gasket is due to insufficient heat treatment of the gasket, resulting in a softer hardness that is lower than the design required value.

螺纹连接因可靠性高、可拆卸的优点广泛应用于汽车零部件装配。但因零件质量波动、生产过程异常等因素,也会出现螺栓断裂[1-3]、滑牙[4]、松动[5]、无法正常拧紧[6]等失效模式。
紧固件装配方法主要有扭矩法拧紧、扭矩转角法拧紧和屈服点法拧紧。螺纹紧固件装配的扭矩和角度是影响质量的重要工艺参数。为了保证螺纹连接质量,在螺纹紧固件的装配过程中,需要对扭矩和角度进行监控[7]。合理地设置装配的扭矩和监控窗口角度,可以有效识别装配过程的异常问题[8]。当监控窗口出现报警时,需要对问题进行排查分析[9],如果因零件质量不合格或装配过程异常导致报警,需要对零件和装配过程进行整改。如果零件和装配过程正常,应合理的调整监控窗口。因此,设置监控窗口是控制并保证装配质量的重要手段[10-11]。保证螺纹连接点装配质量,一方面是通过在装配的终紧阶段设置扭矩和角度监控窗口,当装配曲线的扭矩和角度超出监控窗口时报警,可以有效识别装配中的过程问题、零件问题等;另一方面是通过残余扭矩的检测,识别螺纹连接中的扭矩衰减。残余扭矩的检测方法有再拧紧法、检测扭矩法、剩余扭矩法、拧松法和超声波测量法,目前应用较广泛的是再拧紧扭矩法,该方法是在拧紧螺栓上进一步拧紧较小的角度获得螺栓开始发生转动的扭矩(螺栓从静摩擦到动摩擦的转化点),拧紧角度一般为10°~15°,无需破坏连接副,操作便利。
本文从螺栓摩擦因数、螺栓硬度、螺栓结构、被连接件硬度等维度,测试和分析导致铝合金衬套螺纹连接装配曲线报警的原因,并通过模拟装配试验和整车路试评估连接点的风险。
某车型副车架铝合金衬套与车身连接的螺栓在装配时,部分连接螺栓最终装配扭矩超过监控窗口上限报警(装配工艺为扭矩转角法:150 N·m+180°,最终扭矩监控范围:186~380 N·m)。
该螺栓基本信息如下:螺纹大径为M14,螺距为1.5 mm,长度为63 mm,等级为10.9级,表面处理采用锌铝涂覆加润滑,摩擦因数控制范围为0.08~0.16。如图1所示,该螺栓为法兰组合螺栓,螺栓头下防滑齿和垫片防滑齿为防松设计,其原理是垫片防滑齿嵌入被连接件铝合金,螺栓头下与垫片发生旋转摩擦。
图2所示为车间装配扭矩-转角曲线,其中图2a为装配报警的拧紧曲线,拧紧至150 N·m后再转动124°即达到监控扭矩的上限380 N·m,因此被判定为不合格曲线。参考装配曲线的变化趋势作延长线,该螺栓拧紧至150 N·m+180°的最终扭矩可达480 N·m。图2b所示为装配合格的拧紧曲线,螺栓拧紧至150 N·m+180°的最终扭矩为244 N·m,扭矩值在监控范围186~380 N·m之间。
观察垫片在螺栓装配时产生的受力痕迹,如图3所示。发现装配报警的螺栓头部接触面均为压痕,而与副车架接触面存在磨痕,且磨损严重,说明装配时螺栓头部下端面的防滑齿嵌入垫片中,带动垫片跟转,相对转动发生在垫片与铝合金衬套间。
图3b所示,对于装配正常的螺栓,垫片与螺栓头部接触的面存在磨痕,垫片与副车架接触的面存在压痕,说明装配时垫片的防滑齿嵌入铝合金衬套中,相对转动发生在螺栓与垫片之间。
相比垫片不跟转,当垫片发生跟转时,具有更大的有效支撑面摩擦直径Dkm。而且垫片的润滑涂层被磨损时,使得头部摩擦因数增大,头部消耗扭矩增加,导致总扭矩超过监控窗口上限。
总摩擦系数为:

式中:MA为拧紧扭矩,FV为夹紧力,P为螺距,d2为螺纹中径。
图2和式(1)估算出2种状态下的摩擦因数如表1所示,其中总摩擦因数标准值为0.08~0.16。
装配不合格曲线的终紧总扭矩为480 N·m,该数值为按原装配曲线趋势的估计结果。
根据表1,可以估算出装配不合格螺栓的摩擦因数为0.17~0.21,超出标准值0.08~0.16的要求。装配合格螺栓的摩擦因数为0.09~0.12,满足标准的要求。
螺栓垫片跟转可能的原因为:垫片防滑齿的高度较低;硬度过低导致防滑齿难以嵌入铝合金衬套中防止跟转。
图4所示,采用三丰精密量仪器(上海)有限公司的SV-C3100型轮廓仪进行垫片内圈和外圈防滑齿高度测试。测试结果如表2所示,内圈高度满足设计要求,外圈高度低于标准值要求,但装配合格螺栓的防滑齿高度也存在低于标准值的情况,因此,防滑齿高度不足并非垫片跟转的主要原因。
按照设计要求,螺栓和垫片的硬度相当,副车架铝衬套的硬度较低。所以装配时垫片的防滑齿可以嵌入副车架铝合金衬套内,防止垫片跟转,连接情况如图5所示。
采用 Wilson UH750 型万能硬度机进行零件硬度测试,测试结果如表3所示。实测螺栓和副车架的铝合金衬套硬度均合格,装配未出现报警的螺栓垫片硬度合格,而装配出现报警的螺栓垫片硬度低于标准值,垫片的硬度明显低于螺栓硬度。因此,在装配时螺栓头下的防滑齿先嵌入垫片,最终带动垫片跟转。垫片的硬度低是导致装配扭矩超监控窗口报警的主要原因。
采用蔡司Axiovert 200MAT型显微镜对装配报警和未报警的螺栓垫片进行金相测试。测试结果如图6所示,硬度较低的垫片热处理不充分,组织中仍有较多的铁素体,该组织为热处理后的非正常组织。硬度合格的垫片金相组织为回火索氏体,该组织为热处理后的正常组织。
为判断垫片热处理不充分的原因,螺栓制造商调取了该批次生产过程监控录像,发现该批次垫片违规中途加料,堆料过高,使垫片在热处理中未充分热透,最终导致垫片组织不正常,硬度偏低。
问题分析导图如图7所示,部分垫片未热透,硬度则较低,在装配过程中,螺栓的头下防滑齿嵌入垫片,而垫片的防滑齿无法嵌入铝合金衬套。因此垫片在装配过程中跟转,导致螺栓有效支撑面直径和头部摩擦因数增大,并最终导致头部扭矩和总扭矩增加,扭矩超上限报警。
(a)由于拧紧枪监控设备设置了扭矩和角度监控窗口,可以有效识别异常的装配零件,因此总体风险可控。
(b)实验室采用了偏软的垫片(硬度165~185 HV10)进行模拟装配测试,拧紧至工艺扭矩150 N·m+180°,未发现垫片有明显的弯曲变形。
(c)使用偏软垫片(硬度165~185 HV10)的螺栓装配至实车上,共2台。经过10 000 km道路试验后螺栓未出现松动,残余扭矩(通过再拧紧扭矩法测试)均大于预紧扭矩的80%。详细测试结果如表4所示,扭矩衰减比例低。
以上分析和验证结果表明,采用该批次螺栓垫片的风险较低。
为避免问题再次发生,一方面应加强员工作业标准化的培训;另一方面应在热处理炉口增加红外线限高感应器连接设备报警系统,防止堆料过高。
a.铝合金衬套螺栓装配(拧紧工艺为150 N·m+180°)出现扭矩超过监控窗口(186~380 N·m)报警的原因为螺栓头下防滑齿嵌入垫片,装配正常螺栓为垫片防滑齿嵌入铝合金衬套。螺栓头下防滑齿嵌入垫片会带动垫片发生跟转,导致螺栓头部摩擦直径增大、摩擦因数增加和装配扭矩增加,最终导致终扭矩超监控窗口上限报警。
b.螺栓头下防滑齿嵌入垫片为异常过程,导致的原因为垫片硬度不足,组织中仍有较多的铁素体。通过调查发现,由于垫片堆料过高导致热处理不充分,螺栓垫片出现非正常金相组织。
c.通过整车路试评估,装配硬度偏软垫片的螺纹连接位置残余扭矩均大于预紧扭矩的80%,螺栓未出现松动;通过模拟装配分析,扭矩衰减比例为7.3%~12.9%;总体评估装配该批次螺栓垫片的风险较低。
综上,本文通过对螺纹连接装配曲线的报警分析,找出了导致拧紧失效的根本原因,通过整车路试评估了连接位置松动的风险。
