For the instrument panel beams made mainly of steel, aluminum-magnesium alloy, and composite material, this paper compares the instrument board beams of different processes in terms of lightweight, accuracy, and cost, studies and analyzes the use scenarios and application trends of instrument panel board, and compares the technical defects and process restrictions of different types of instrument panel beams. The study believes that with the general use of composite material beams, the cost advantage of steel beams and the lightweight advantages of aluminum-magnesium alloy beams will no longer be significant, while composite material beams will become the mainstream trend of process manufacturing.

针对以钢制、铝镁合金、复合材料为主要材料的仪表板横梁,从轻量化、精度、成本3个方面分析仪表板横梁的使用场景和应用趋势,对比不同形式仪表板横梁的技术缺陷和工艺限制。研究认为,随着复合材料横梁的普遍使用,钢制横梁的成本优势和铝镁合金横梁的轻量化优势将不再显著,复合材料横梁将成为趋势。

The study believes that with the general use of composite material beams, the cost advantage of steel beams and the lightweight advantages of aluminum-magnesium alloy beams will no longer be significant, while composite material beams will become the mainstream trend of process manufacturing.

仪表板作为驾驶室内部的重点关注区域,是内饰评价的关键部分。汽车仪表板的整体质感直接决定了内饰造型设计成功与否,仪表板横梁是仪表板整体质感保证的前提,其制造精度直接决定了内饰仪表台的间隙面差是否满足尺寸技术规范(Dimensional Technical Specification, DTS)要求,进而提升整个汽车内饰的精致感知水平。
钢制仪表板横梁质量可达15 kg,如何寻找性能更优、质量更轻的替代产品,成为每个汽车主机厂轻量化应用研究的重点,下面介绍不同种类的仪表板横梁及其应用趋势[1-3]
目前,汽车用仪表板横梁通常采用钢管和钢板冲压件组合焊接制造,此类钢制仪表板横梁总成的零件数量多,然而冲压单件的回弹变形和焊接后的产品热变形使产品总成难以进行有效的尺寸控制。另外,钢制仪表板横梁还需要满足严苛的结构刚度/强度、疲劳耐久、碰撞和模态等要求,造成总成整体质量偏大,不符合轻量化理念。
钢制仪表板横梁设计过程中,通常根据不同产品的质量、受力、刚度以及模态等要求,在满足使用需求的前提下,在相应的位置采用不同厚度和材料的金属冲压件与不同直径的主梁拼焊,以降低仪表板横梁的总成质量。如图1所示为常见的钢制仪表板横梁。
焊接和加工过程对仪表板横梁尺寸精度的影响是不可避免的,钢制仪表板横梁尺寸精度的提升主要通过焊接工装、焊接机器人的应用来保证工艺的稳定性,也可优化仪表板横梁与车身的安装定位关系。近年也有针对重力作用下的零部件变形开展进一步的影响分析并进行相应的优化设计的研究[4],但在现有工艺水平下,工装的应用、工艺的提升或结构的优化,对尺寸精度的提升有限。
钢制仪表板横梁的结构设计和仿真分析技术发展最为成熟,易达到安全性能和防撞等方面的要求,且产品成本低,因此,在传统燃油车上应用最广泛。但是,产品的防锈和系统尺寸精度提升依然是钢制仪表板横梁的问题点,需在产品性能和成本之间进行平衡,钢制仪表板横梁常见的表面防锈处理工艺有电泳和涂防锈油2种,2种防锈工艺的工作原理和使用效果不同,对仪表板横梁的单件成本增加也有不同程度的影响。因此,汽车主机厂通常会依据车型价格的定位来确定产品的成本,进而选择不同型材和防锈工艺进行组合使用。图2所示为生锈的仪表板横梁。
轻量化不仅考虑整车质量目标的实现,还要衡量对整车性能的影响,对新结构、新工艺、新材料的使用提出了更高的要求。
铝合金作为一种轻质合金,具有良好的力学性能,密度仅为钢材的1/3,采用铝合金材料制造仪表板横梁可大幅降低系统的总成质量。铝合金按照加工方法可分为变形铝合金和铸造铝合金,变形铝合金可分为冲压铝合金和挤压铝合金。
对于零件形状截面相同的零件,如仪表板横梁主梁、转向管柱安装支架,通常采用挤压成形工艺,对于零件形状截面不规则的零件,如空调安装支架、乘员侧安全气囊安装支架等,通常采用冲压成形工艺[5]。如图3所示为铝合金仪表板横梁。
与钢材相比,铝合金延伸率低,在室温下冲压成形的成形性差,容易出现破裂现象[6]。针对铝合金难以良好成形的问题,在结构设计过程中,需根据其料厚合理控制板材翻边根部圆角的大小和翻边高度。在对铝合金产品折弯之前需进行热处理,以避免圆角处出现裂纹或发生断裂,进而影响产品的综合性能。
仪表板横梁组成部件较多,需要多零件拼接、焊接而成[7]。由于铝合金熔点低(550~660 ℃),在焊接过程中易在表面生成高熔点氧化膜(熔点温度2 040 ℃),使焊接难以持续进行,焊接产品不易熔合,焊接部位易产生气孔,直接影响产品质量。铝的膨胀系数约为钢的2倍,热量输入导致热影响区强度柔化,加大了工件内应力和变形,增加了裂纹的敏感度。因此,铝合金仪表板横梁的应用并不广泛。如表1所示为常见的铝合金连接技术。
自2019年特斯拉发布一体压铸成形车身技术以来,以新能源车企为主力的多数汽车企业开始了一体式压铸技术的探索和规划。与传统汽车零部件压铸相比,一体式压铸采用较大吨位的压铸机将原有的几十个零件整合成为一个大型零件,极大地减少零部件的数量和种类。一体式压铸技术不仅解决了铝合金焊接技术的问题,在提高生产效率、降低零件成本、提升精度和减轻整车质量方面同样有明显的优势。某新能源车型采用一体式压铸工艺,单车零件数量减少159个,整车扭转刚度较传统车身提升50%,极大提升了车辆的安全性能[8-10]图4所示为一体式压铸车身零件。
镁合金是以镁为基材加入其他元素组成的合金材料,其特点是密度小(1.74 g/cm³),压铸镁合金的密度仅为铝合金的2/3、铁的1/4;镁合金还有利于减振和降噪,在35 MPa的应力水平下,镁合金AZ91D衰减系数为25%,铝合金仅为1%,这使得镁合金压铸件因环境温度和时间变化所造成的尺寸不稳定性极大降低[11],有利于保证产品精度。
汽车工业通常采用AM系镁合金和AZ系镁合金,常见的镁合金主要有AM60B和AZ91D,其中AM60B镁合金中铝含量较低,随着铝含量的降低,材料的韧性逐渐增高;AM60B具有和AZ91D同样优良的耐蚀性能,但韧性和塑性更好[12]。与A380铝合金相比,镁合金耐蚀性更加优秀。如图5所示为镁合金仪表板横梁。
铸造是镁合金的主要成形方法,包括砂型铸造、金属型铸造、重力铸造、熔模铸造、消失模铸造、永久模铸造和压铸等在内的多种铸造方法均可用于镁合金成形,其中压铸是最成熟、应用最广的工艺方法,目前在欧美、日本等地已有相当规模。压铸分为热室铸造和冷室铸造,前者是镁合金较为常用的方法,但压铸件不宜过大,通常用于生产质量不大的薄壁件,如英国Kirt precision公司用热室压铸生产AZ91HP镁合金自行车架;冷室压铸系统常用来生产厚壁件和大铸件,如美国通用汽车公司用冷室压铸生产汽车仪表板横梁。镁合金室温塑性成形能力差;高温时,由于产生孪晶滑移,塑性成形能力有所提高; 同时成形过程中变形速率和应力状态也是重要的考虑因素。目前,镁合金的塑性成形过程主要为锻造和挤压,少量为轧制成形。结合目前国内技术实力与供应商现状,压铸成形是目前镁合金仪表板横梁的最佳选择。
与传统钢制仪表板横梁相比,镁合金仪表板横梁具有轻量、减振吸能、集成度高、尺寸稳定性好等优点,并具有良好的耐腐蚀性,采用适当的表面处理方式可有效解决长久困扰仪表板横梁的生锈问题。由于汽车智能化和智能座舱概念的深入探索,车载电器的种类日益增多,受布置位置和空间结构限制等多方面因素的影响,仪表板系统内的电器增加,对仪表板横梁上的支架数量和布置提出了更高的要求。受工艺和成本的限制,镁合金仪表板横梁并未广泛应用。
轻量化材料替代、结构优化设计、先进制造工艺是轻量化管梁设计的3个重要途径,其中铝镁合金加强梁、复合材料加强梁已成为各厂家使用的新思路及主要趋势。然而,国内汽车在轻量化技术方面与国外先进水平相比存在较大差距,除了基本延续传统制造工艺和技术的先进高强钢外,铝镁轻金属、复合材料由于制造工艺均在一定程度上不同于原有的汽车零部件制造工艺,甚至存在颠覆性的改变,在国内相关产业还未形成较大规模。
与传统燃油车相比,新能源汽车的市场应用问题通常受到续驶里程的制约,在相同电池容量的条件下,整车质量越小,续驶里程越长。新能源汽车的跨越式发展加快了行业技术迭代,铝塑、钢塑等复合材料新形态仪表板横梁逐渐进入大众视野。如图6所示为铝塑仪表板横梁。
复合材料仪表板横梁综合了钢制横梁的经济性能,又融入了铝镁合金仪表板横梁的轻量化性能和防锈性能,不断增加实际应用中的比例。张小敏等[13]利用有限元分析软件,通过模拟实际工况下仪表板横梁的约束与载荷,分析了聚丙烯/玻璃纤维材料与合金组合结构的仪表板横梁的静刚度及模态,仿真分析结果表明,其符合使用工况要求。从理论上验证了关键部位使用合金、一般部位使用玻璃纤维的混合结构的设计可行性,在满足技术条件要求的前提下,最大限度实现系统的轻量化。
复合材料仪表板横梁的最大优势为精度高,分析表明:铝塑仪表板横梁的安装点精度可实现±0.5 mm,总成模态频率可达130 Hz以上,完全满足现阶段汽车内饰的品质需求和强度要求。图7为铝塑仪表板横梁的位移云图。
与其他形式的仪表板横梁不同,复合材料仪表板横梁对注塑模具提出了新的要求,设计开发过程中必须考虑模具成本进行综合分析。表2为不同材质的仪表板横梁综合性能对比情况分析。
现阶段,商用车的仪表板横梁结构设计大多通过改变仪表板横梁的横截面形状和不同厚度的钣金支架来平衡轻量化和强度[14-15],但奔驰某商用车钢制仪表板横梁的总成质量仍然达到34 kg。由于安装方式和装配顺序与乘用车存在差异,商用车的仪表板横梁也存在全塑的状态,通过几个独立的塑料支架与前围本体连接,仪表板系统的其他零件在散装到前围本体上。图8为奔驰某款商用车的仪表板塑料支架,这类支架与乘用车的传统概念的仪表板横梁存在较大的差异:无法满足高要求的仪表板间隙面差要求,也就导致了无法达到乘用车级别的内饰品质。
伴随着汽车品质的不断提升,在满足操纵性和安全性的基础上,汽车内外饰的外观品质逐渐受到消费者重视。品质工作的提升离不开零部件的尺寸精度保证,工程师在选择零件用材与成形工艺时必须考虑后期的质量保证,如何平衡质量和成本,仍是工作的重点。作为汽车架构件的关键部分,产品精度直接决定内饰品质,复合材料仪表板横梁借助其成本、轻量化、精度方面的优势,将成为未来横梁制造工艺的主流。
