In this study, taking the sealing structure of oil pump flanges as the research object, a rough peak contact model and a parallel flat plate leakage model are further established to calculate the leakage rate of the sealing surface based on the contact pressure distribution on the sealing surface obbtained by finite element mechanical analysis. At the same time, the time-temperature equivalent model of rubber performance is established by rubber accelerated aging test so as to predict rubber sealing life. Finally, the rubber sealing life is verified by seal leakage rate bench test, proving that the test result is basically consistent with the prediction result.

以油泵法兰密封结构为研究对象,在有限元力学分析得到密封面接触压力分布的基础上,进一步建立粗糙峰接触模型和平行平板泄漏模型计算密封面的泄漏率。同时通过橡胶加速老化试验建立橡胶性能的时温等效模型,从而预测橡胶的密封寿命,最后通过密封泄漏率台架试验进行验证,试验结果与预测结果基本一致。

以油泵法兰密封结构为研究对象,在有限元力学分析得到密封面接触压力分布的基础上,进一步建立粗糙峰接触模型和平行平板泄漏模型计算密封面的泄漏率。同时通过橡胶加速老化试验建立橡胶性能的时温等效模型,从而预测橡胶的密封寿命,最后通过密封泄漏率台架试验进行验证,试验结果与预测结果基本一致。

In this study, taking the sealing structure of oil pump flanges as the research object, a rough peak contact model and a parallel flat plate leakage model are further established to calculate the leakage rate of the sealing surface based on the contact pressure distribution on the sealing surface obbtained by finite element mechanical analysis. At the same time, the time-temperature equivalent model of rubber performance is established by rubber accelerated aging test so as to predict rubber sealing life. Finally, the rubber sealing life is verified by seal leakage rate bench test, proving that the test result is basically consistent with the prediction result.

O型橡胶圈密封性能良好、结构简单、成本较低,是发动机中广泛应用的密封元件。但橡胶材料在工作中受到高温、振动等的影响,橡胶分子链会发生断裂或过度交联,引起橡胶性能的改变,进而导致密封失效。目前发动机橡胶密封的设计开发方法主要是依据密封标准设计规范,再结合发动机台架耐久试验进行校核,但该方法试验周期长且无法直接预测密封泄漏率和密封寿命。
国内外学者对橡胶密封分析展开了研究。解欢[1]使用有限元方法分析了橡胶密封圈在不同预压缩率、工质压力和结构参数下的密封特性,其评判橡胶密封性能的依据是密封面的接触压力。包超英[2]基于渗流原理根据经典Kozeny-Carman公式计算渗透率,进而使用达西公式计算了密封端面的泄漏率,并比较了表面粗糙度和膜厚对密封性能的影响。
以某柴油机油泵法兰O型橡胶圈密封结构为研究对象,通过密封结构有限元仿真计算橡胶密封面接触压力分布,通过建立粗糙峰接触模型和平行平板泄漏模型计算泄漏率,以期建立基于泄漏率的柴油机O型橡胶圈密封寿命预测方法,实现橡胶密封结构的长寿命设计。
油泵密封结构由油泵法兰、盖板和O型橡胶圈组成,如图1所示。
装配时首先将O型橡胶圈撑开套在油泵法兰沟槽内,之后油泵法兰通过螺栓与盖板连接,O型橡胶圈在油泵法兰和盖板间形成端面密封,阻止油泵内机油外漏。
考虑到O型橡胶圈为轴对称结构,可以将油泵密封结构简化为二维轴对称模型,如图2所示,其中虚线为旋转轴。
O型橡胶圈材料为氟橡胶,法兰材料为QT450,盖板材料为16MnR,材料的弹性模量、泊松比、热膨胀系数等参数如表1所示。
由于钢和铸铁材料的弹性模量远大于橡胶材料,盖板和沟槽可简化为解析刚体。
橡胶属于超弹性材料,其应力和应变不是线性关系,反映其应力应变关系的模型称为本构模型,目前国内外学者已建立了多种基于不同理论的本构模型[3]。常用的本构模型有Mooney-Rivlin模型、Ogden模型等。
本文根据标准GB/T 528—2009《硫化橡胶或热塑性橡胶 拉伸应力应变性能的测定》和GB/T 7757—2009《硫化橡胶或热塑性橡胶压缩应力应变性能的测定》进行橡胶单轴拉伸-压缩试验获取材料属性。其中拉伸试样为哑铃状,尺寸为50 mm×6 mm×2 mm,压缩试样为圆柱状,尺寸为29 mm×12.5 mm。使用万能试验机测得橡胶材料的拉伸和压缩应力-应变曲线如图3图4所示。
将氟橡胶单轴拉伸-压缩测试应力-应变数据导入ABAQUS软件拟合本构模型,结果如图5所示。从图5中可知,Ogden 3阶模型曲线与测试数据具有较高的重合度。
选取Ogden 3阶模型作为橡胶本构模型,其表达式如下:

式中:U为应变势能;N为Ogden模型阶数;J为橡胶材料的比体积;μi为与变形无关的材料常数;αi为无量纲材料常数;Di为不可压缩参数,用于表示体积变化;λii=1,2,3)为应变张量在3个方向上的主伸长率。
拟合结果如表2所示。
O型橡胶圈工作时两侧最大压差为0.3 MPa,工作温度不超过140 ℃。
计算时O型橡胶圈与盖板及法兰之间首先建立面-面接触。将法兰沟槽、盖板平移,模拟装配工况。装配后在O型橡胶圈高压侧通过压力渗透的方式施加流体介质压力模拟油压,在低压侧施加大气压。最后施加均匀温度场模拟橡胶圈受热膨胀的状态。
由于盖板和法兰设置为刚体,因此只需对O型橡胶圈进行网格划分,网格类型为CAX4RH和CAX3H。O型圈外表面的网格尺寸应尽可能小,从而准确地模拟接触压力分布,而内部网格无需过密。因此网格划分时对O型圈分区处理,内圈网格种子间距设为0.1 mm,外圈加密后种子间距为0.02 mm,共约8 000个单元。网格划分情况如图6所示。
根据O型密封圈力学仿真模型计算得到橡胶圈米塞斯应力分布和密封面接触压力分布,结果如图7图8所示。
调整法兰与盖板之间的间隙,计算得到不同间隙对应的接触应力分布,如图9所示。随着密封间隙的增大,密封端面的最大接触应力不断减小,密封接触有效宽度不断降低,密封效果逐渐变差。
密封面接触压力和接触宽度可用于间接评估密封性能,但准确度不高,没有考虑微观形貌的影响。实际密封过程中,O型圈与配合面(钢板、法兰)表面存在微观粗糙形貌,在压紧力作用下,无法完全填充粗糙表面,会形成微观泄漏通道而产生泄漏。因此需要采用微观接触力学分析计算出泄漏通道的大小,进而求解泄漏率。
设密封面上微凸体的曲率半径为R,微凸体高度为z,且服从高斯分布,d为微凸体平均高度与刚性平面间的分离距离,即泄漏通道平均高度。若忽略微凸体间的相互作用,则根据Hertz接触理论[4],平均接触压力Pc可表示为:

式中:E为橡胶的弹性模量;ν为橡胶的泊松比;η为微凸体面密度;R为微凸体的曲率半径;σ为标准差,即表面均方根偏差。
I为中间变量,计算公式为复杂的积分方程,不便于数值求解,可以简化为:

基于式(2)和式(4)建立的粗糙峰接触模型即可由粗糙峰接触压力分布计算得到泄漏通道平均高度分布。
在密封面上沿泄漏方向将泄漏通道划分为若干个微单元,如图10所示。
机油为不可压缩的黏性流体,遵循体积守恒,根据平行平板模型可以求解体积泄漏率和介质压力分布:

式中:q为体积泄漏率,Δl为微单元通道长度,ΔPi为微单元通道压差,b为通道宽度,hi为通道高度,μ为流体动力粘度。
粗糙峰接触压力Pc、介质接触压力Pf和单元宏观接触压力Psc满足受力平衡:
Psc=Pc+Pf
基于粗糙峰接触模型和平行平板泄漏模型即可求解泄漏率,流程如图11所示:
a.假定介质压力为线性分布,根据上节计算得到的宏观接触压力分布,基于式(6)计算粗糙峰接触压力分布;
b.基于式(2)和式(4),由粗糙峰接触压力计算每个微元的泄漏通道平均高度;
c.基于式(5),由泄漏通道平均高度计算泄漏率和新的介质压力分布;
d.判断介质压力分布是否满足收敛条件,若不满足则基于式(6)重新计算粗糙峰接触压力进行循环,若满足收敛条件则输出最终的泄漏率。
根据上节不同间隙下的宏观接触压力分布,使用泄漏率计算模型,得到不同间隙下的泄漏率如图12所示。从图12中可以看出,密封间隙为0 mm和0.15 mm时,泄漏率非常小;间隙为0.3 mm时,泄漏率明显增大,且随着间隙距离的增大,密封结构的泄漏率逐渐增大。
发动机实际运行时,振动等因素会导致法兰与盖板间的密封间隙增大。上述泄漏率计算结果说明,油泵法兰密封结构在装配条件下不会发生泄漏,在间隙小于0.15 mm的情况下也不会发生泄漏。
随着时间推移,橡胶材料内部的分子链交联结构发生改变,使得密封圈的性能降低,外在表现为硬化、软化、溶胀等,这类现象统称为橡胶老化。老化是橡胶材料的固有特性,不同的外界因素对材料性能的影响也不同。研究表明,氟橡胶在使用加速热氧老化过程等效自然老化过程时,其压缩永久变形与老化时间及老化温度均呈正相关,且均服从于Arrhenius方程。
橡胶压缩永久变形测试依据国标进行,圆柱形试样的压缩永久变形器如图13所示,由压缩板、限位器和紧固件组成。
压缩永久变形的定义式为:

式中,h0为橡胶试样的初始高度,h1为橡胶试样经过压缩永久变形试验并在室温下放置30 min后的高度,hs为限位块高度。
压缩永久变形试样为φ13.5 mm×6.3 mm的圆柱形,即h0=6.3 mm,对应hs=4.7 mm。
加速老化后测量橡胶块的高h1,计算压缩永久变形q,如图14所示。从图14中可以看出,同一温度下压缩永久变形先快速增加后逐渐平缓,说明橡胶件随老化时间的增长会逐渐达到平稳状态。
Arrhenius在研究基元反应问题时通过总结大量试验结果,提出了化学反应速率常数随温度变化关系的经验公式。大量研究结果表明,橡胶老化速率和温度满足Arrhenius方程,该方程的微分形式为:

式中:Ea为活化能,R为摩尔气体常数,T为绝对温度,k为反应速度常数。
对式(8)不定积分:

式中:A为数前因子。
式(9)表明反应速率常数与温度呈指数关系。橡胶材料的回弹参数与老化温度和老化时间之间的计算关系式如下:

式中:B=1-q为性能参数,本文指回弹系数;t为老化时间;α为一常数,取值与压缩永久变形参数及老化时间有关。
将式(10)取双对数可得:

代入压缩永久变形加速老化数据,进行二元线性回归计算,求得参数Ea/Rα
进而建立老化温度与老化时间的时温等效模型:

式中:TATB为不同的老化温度,tAtB为不同的老化时间。
基于式(12)可换算橡胶在工作温度(140 ℃)和加速老化温度(225 ℃)下的等效寿命,结果如表3所示。
基于O型橡胶圈加速老化后所得截面轮廓,使用ABAQUS软件,建立不同老化时间下O型圈的有限元仿真模型,基于第1节所述方法计算不同老化时间下O型圈的接触应力,结果如图15所示。
从图中可以看出,随着老化时间的延长其密封接触应力分布整体呈现减小的趋势。老化3天相比老化1天,O型圈接触应力迅速下降,老化5天相比老化3天,接触应力进一步下降但趋势放缓,趋于稳定。老化5天后最大接触应力已很小,仅0.4 MPa,密封性能较差。
获得接触压力后,基于第2节所述方法计算老化1、3、5天下的泄漏率,结果如表4所示。
老化1天,接触应力仍较大,没有形成泄漏通道,泄漏率为0。老化3天,接触应力大幅下降,出现泄漏。老化5天,接触应力进一步下降,泄漏率进一步增大。
通过差值进一步计算225 ℃下老化2.25天刚开始发生泄漏,基于橡胶时温等效模型,该橡胶密封寿命等效于140 ℃下3 740 h。
搭建零件级橡胶密封泄漏率测试台架以验证密封接触界面泄漏模型的准确性。橡胶密封泄漏率试验台架如图16所示,其主体装置包括静密封结构、传感器、温度压力调节阀、进(出)油口管路、集油杯。静密封结构由法兰及盖板组成空腔,内部用于容纳机油,试验时控制空腔内机油压力和温度,一定时间后测量下方集油杯收集到的机油量。
使用225 ℃下老化1天、3天、5天后O型橡胶圈进行测试,测试结果如表5所示。
老化1天O型圈未发生泄漏,老化3天和5天O型圈均发生泄漏,仿真和试验结果吻合。在老化初期,O型圈密封性能未发生明显的改变,密封测试无泄漏现象,随着加速老化时间的延长,O形圈的密封性能逐渐变差,泄漏率逐渐增大。
本文通过橡胶材料试验建立了橡胶材料本构模型,基于粗糙峰接触模型和平行平板泄漏模型建立了泄漏率计算方法,进而结合橡胶加速老化试验提出了密封寿命预测方法。得出以下结论:
a.通过泄漏率计算可以评估各状态下橡胶密封性能,本文中油泵法兰密封结构在间隙小于0.15 mm的条件下泄漏率为0,不会发生泄漏;
b.通过老化橡胶圈的泄漏率计算可以预测橡胶密封寿命,本文中橡胶密封寿命等效于140 ℃下3 740 h。
