To explore the application value of topological optimization design method based on additive manufacturing in the field of commercial vehicle lightweighting, this paper proposes 2 types of optimization schemes through the optimization process of topological calculation, geometric reconstruction and print simulation analysis taking the commercial vehicle post processor bracket as the test object, and the Selective Laser Melting (SLM) process is utilized to complete the physical additive manufacturing. Finally, both schemes pass the verification of the 8 000 km enhanced road bench test, the results indicate that the topology optimization design method based on additive manufacturing fulfills the design and performance requirements.

为探究基于增材制造的拓扑优化设计方法在商用车轻量化领域的应用价值,将商用车后处理器支架作为试验对象,通过拓扑计算、几何重构、打印仿真分析等优化流程,提出了2种材料的优化方案设计,利用选区激光熔化(SLM)工艺完成实物增材制造。最终,2种方案均通过了8 000 km强化路台架试验验证,结果表明,基于增材制造的拓扑优化设计方法满足设计及性能要求。

To explore the application value of topological optimization design method based on additive manufacturing in the field of commercial vehicle lightweighting, this paper proposes 2 types of optimization schemes through the optimization process of topological calculation, geometric reconstruction and print simulation analysis taking the commercial vehicle post processor bracket as the test object, and the Selective Laser Melting (SLM) process is utilized to complete the physical additive manufacturing. Finally, both schemes pass the verification of the 8 000 km enhanced road bench test, the results indicate that the topology optimization design method based on additive manufacturing fulfills the design and performance requirements.

在商用车领域的诸多技术发展路线中,整车轻量化不仅是实现节能减排的有效途径[1-2],还能提升能源利用效率,降低整车使用成本[3]
在众多轻量化设计方法中,拓扑优化设计因其高效、创新的优势已广泛应用于航空航天、汽车工业、生物医学等诸多领域[4]。增材制造(3D打印)技术具有高自由度的工艺优势,能最大程度地满足拓扑优化复杂的制造需求。孟亮等通过拓扑优化设计实现了航空发动机外部系统支架质量降低15%、结构刚度提升20%的增益效果,并运用增材制造完成装配结构一体化制造,提升了航空发动机装配质量与效率[5];李英杰等结合拓扑优化设计与增材制造技术,完成一体化多功能轻量化机载雷达结构的制造,在满足质量要求的同时大幅提升散热性能[6];李超等采用拓扑优化设计,得到满足一定性能要求并减重15%左右的商用车底盘车架结构,计划采用增材制造加以实现[7]。综上所述,拓扑优化设计与增材制造工艺相结合有望实现产品的最佳轻量化效果。
本文的拓扑优化以提升汽车轻量化效果为目标,在满足载荷工况、工艺约束等条件下,计算出最优的材料分布方案,作为模型重构与迭代的参考,并结合性能分析,完成零件的拓扑优化设计。
后续增材制造应用选区激光熔化(Selective Laser Melting,SLM)工艺来实现,该工艺通过高功率激光束将金属粉末逐层熔合成型,具有精度高、性能强、结构自由度广的优点。基于增材制造的拓扑优化设计流程如图1所示。
考虑到SLM的工艺特点以及未来量产的需要,选择结构成熟、工况复杂、尺寸≤400 mm的商用车功能类结构件作为试验对象。本文选用商用车后处理器支架开展设计及制造验证。由于铸造工艺限制,其在结构设计方面已不具备轻量化空间,如图2所示。该支架尺寸为300 mm×145 mm×55 mm,材料为QT550-6,质量为3.248 kg。
该支架与其附支架是将后处理器总成固定在车架纵梁上的主要连接件,共同承载后处理器总成运动过程中产生的冲击力,具体装配形式如图3所示。后处理器总成质量为121 kg,结合前期路试试验结果,得出其在各工况下的疲劳载荷,如表1所示。
拓扑优化计算前,应明确划分支架的设计域与非设计域。设计域是指需进行拓扑计算的初始结构,而非设计域不参与优化、材料分布不发生改变。为充分发挥拓扑优化的潜力,保证约束及载荷准确、有效地传递到结构上,对设计域进行最大化处理,即设计域扩展为在实际装配和运动中与其他零件不发生干涉的最大设计轮廓[8]。通过拓扑计算,得到支架的最佳材料分布方案,零件的制造和装配工艺性也要作为约束条件,避免生成的全新材料分布无实用价值,失去重构与迭代的意义。
鉴于支架与车架纵梁、后处理器之间的装配关系,支架的装配孔位划分为非设计域,最大化设计域,方案如图4所示。
为验证基于增材制造的拓扑优化设计方法的普遍有效性,考虑到SLM与传统工艺在材料应用上的差异,本文选择316L不锈钢与TC4钛合金2种材料进行支架的优化及制造,分别设为优化支架1和优化支架2,具体材料性能对比如表2所示。
根据零件具体装配关系构建空间拓扑计算模型,用“质量点”的形式替代后处理器总成,同时完成载荷定义,具体如图5所示。
明确边界条件后,将后续打印及后处理的工艺便捷性、形状控制、轻量化效果和性能参考价值作为约束条件,计算目标设定为最大化刚度。
计算后,以安全系数作为衡量指标,对计算结果进行分析,判断依据为安全系数小于1的区域不超过整体的30%,即为满足重构参考的要求,结果有效。
优化支架1和优化支架2的计算结果均有效,如图6所示。
根据拓扑优化的计算结果,完成数模的几何重构,该过程保证重构的结构不超过最大设计域,避免出现薄壁、细棒、尖角等特殊结构影响后续打印。
对安全系数较低或较高的区域,合理地进行增加或删减,最终的优化结构如图7所示。对比初始支架,优化支架1质量为2.77 kg,降低14.7%,优化支架2质量为1.81 kg,降低44.3%。
几何重构后,对优化结构进行性能分析,评估指标为安全系数、屈服应力与米塞斯等效应力的比值,当2项指标均≥1时,支架性能达标。安全系数计算如下:

式中:n为安全系数,σu为极限应力,[σ]为许用应力。
本文分析过程中,将米塞斯等效应力视为许用应力,屈服应力视为极限应力,两者比值也作为评价性能的参考。观察支架在各工况下的安全系数、米塞斯等效应力,若所有位置的安全系数大于1或所选材料的屈服应力大于米塞斯等效应力则视为满足零件的性能要求。
综上,分析结果如下:
a. 各工况下的安全系数如图8所示,优化支架1的安全系数最小值为1.124,优化支架2的安全系数最小值为1.418,均满足性能要求。
b. 各工况下的米塞斯等效应力如图9所示,优化支架1的米塞斯等效应力最大值为369.8 MPa,316L的屈服应力400 MPa,比值>1,优化支架2的米塞斯等效应力最大值为915.5 MPa,TC4的屈服应力为930 MPa,比值>1,均满足性能要求。
c. 综合安全系数与米塞斯等效应力的比值结果分析,当垂直工况载荷为-6.5 g时,目标支架稳定性最差,且2种优化支架均在此工况下产生最大位移,分别为1.395 mm与4.336 mm,如图10所示,有一定的失效风险,还需结合CAE仿真软件进行安全系数分析。如图11所示,其安全系数最小值分别为1.13和3.39,均满足性能要求。
零件性能分析完成后,通过SLM工艺实现零件的制造。为保证零件打印质量、实现设计与制造的一致性,打印前进行仿真分析。
设定最小化单层切片面积、零件平行于成形方向2条工艺要求为方案约束条件,并结合成本、质量等维度选择最佳打印方案。
4种方案依据45°摆放原则,具体支撑及摆放形式如图12所示:优化支架1横向摆放的支撑质量约为0.33 kg,纵向摆放的支撑质量约为0.15 kg;优化支架2横向摆放的支撑质量约为0.135 kg,纵向摆放的支撑质量约为0.068 kg。
对上述4种工艺方案进行打印仿真分析,具体分析结果如图13所示,变形集中区域均已标注。图13a所示的优化支架1横向摆放整体变形幅度区间为-0.59~0.42 mm(负值代表该区域向内收缩,正值代表该区域向外扩张);图13b所示的优化支架2横向摆放整体变形幅度区间为-1.81~1.14 mm;图13c所示的优化支架1纵向摆放整体变形区间为-0.55~0.40 mm;图13d所示的优化支架2纵向摆放整体变形区间-1.27~0.93 mm。结果表明,2种优化支架纵向摆放仿真的变形幅度与极值的绝对值比横向摆放小,且大部分区域变形较为规律,更易控形。
结合上述分析,优化支架1、优化支架2均采用纵向摆放进行打印,实物如图14所示。
本文基于某车型开展试验场强化路载荷谱采集,选取后处理器总成的相关测点布置传感器,采集实车在试验场强化路行驶过程中的响应信号,作为台架试验的期望响应。后经滤波、去除毛刺及趋势项等数据处理后得到台架试验的期望响应,作为台架系统模拟迭代的目标信号。
当优化支架在台架上产生的振动响应信号与目标信号的误差值达到模拟迭代精度要求时,生成的台架驱动信号可作为台架耐久性验证的最终驱动信号,驱动台架进行耐久性验证。
本文利用总成多轴加载试验系统,搭建后处理器总成支架6通道多轴加载道路模拟试验台架,并参考实车装配关系将后处理器总成及后处理器支架搭载在模拟车架上,如图15所示。
通过系统模拟迭代获取台架的驱动信号,驱动台架对优化的后处理器支架进行耐久性试验,对每种支架模拟强化路里程8 000 km。优化支架1、优化支架2均通过了当量8 000 km的强化路台架试验验证且过程中均未损坏,因此,判定为试验通过。试验后的支架如图16所示。
本文通过基于增材制造的拓扑优化设计方法,在保证零件性能、功能要求的基础上,完成了2种商用车后处理器支架的轻量化优化设计,相比于初始支架,质量分别减轻14.7%、44.3%。
基于增材制造的拓扑优化设计方法能够合理、高效地实现商用车功能类结构件的轻量化,随着拓扑优化和增材制造技术的不断发展,将在商用车轻量化领域发挥作用。
