In order to explore the influence of different materials on the performance of automobile steering wheel skeletons, optimize steering wheel lightweight design and Noise, Vibration and Harshness (NVH) performance, this paper systematically analyzes the application of materials such as steel, aluminum alloy, magnesium alloy, Carbon Fiber Reinforced (CFRP) in automobile steering wheel skeletons, compares advantages and disadvantages of those materials in term of performance. In addition, finite element simulation technology is adopted to analyze the influence of different materials on steering wheel skeleton modal frequency. The research results indicate that CFRP features the highest modal frequency, followed by magnesium alloy and aluminum alloy, steel has the lowest modal frequency. Finauy,combined with vehicle types and usage scenarios, differential suggestions on material selection are proposed.

为探究不同材料对汽车转向盘骨架性能的影响,优化转向盘轻量化设计与噪声、振动与声振粗糙度(NVH)性能,系统分析了钢、铝合金、镁合金、碳纤维复合材料在汽车转向盘骨架中的应用情况,对比了各材料的性能优劣势与制造工艺特点,同时利用有限元法仿真模拟技术开展不同材料对转向盘骨架模态频率的影响分析,研究表明,碳纤维复合材料模态频率最高,镁合金与铝合金次之,钢材最低。最后,结合车辆类型与使用场景,提出了差异化选材建议。

为探究不同材料对汽车转向盘骨架性能的影响,优化转向盘轻量化设计与噪声、振动与声振粗糙度(NVH)性能,系统分析了钢、铝合金、镁合金、碳纤维复合材料在汽车转向盘骨架中的应用情况,对比了各材料的性能优劣势与制造工艺特点,同时利用有限元法仿真模拟技术开展不同材料对转向盘骨架模态频率的影响分析,研究表明,碳纤维复合材料模态频率最高,镁合金与铝合金次之,钢材最低。最后,结合车辆类型与使用场景,提出了差异化选材建议。

In order to explore the influence of different materials on the performance of automobile steering wheel skeletons, optimize steering wheel lightweight design and Noise, Vibration and Harshness (NVH) performance, this paper systematically analyzes the application of materials such as steel, aluminum alloy, magnesium alloy, Carbon Fiber Reinforced (CFRP) in automobile steering wheel skeletons, compares advantages and disadvantages of those materials in term of performance. In addition, finite element simulation technology is adopted to analyze the influence of different materials on steering wheel skeleton modal frequency. The research results indicate that CFRP features the highest modal frequency, followed by magnesium alloy and aluminum alloy, steel has the lowest modal frequency. Finauy,combined with vehicle types and usage scenarios, differential suggestions on material selection are proposed.

在全球“双碳”目标与严苛燃油经济性法规驱动下,节能减排成为汽车产业技术革新的核心方向,轻量化设计通过减轻整车质量减少能耗与排放量,是实现这一目标的主要方向[1],同时,材料的合理应用是平衡轻量化与车辆优良综合性能的关键。
噪声、振动与声振粗糙度(Noise, Vibration and Harshness,NVH)性能是衡量汽车品质的重要指标,直接影响驾乘体验和产品的市场竞争力。其中,转向盘作为人机交互的关键部件,是驾驶者最容易感知的部位,其异常振动直接影响整车NVH水平[2]和驾乘舒适性,严重时影响行车安全。
转向盘骨架是转向盘总成的核心承载部件,其刚度和质量决定了模态频率,随着材料技术的快速发展,钢、铝、镁合金及碳纤维增强复合材料等在骨架制造中得到了广泛应用,其性能表现各有差异。本文从制造工艺、模态频率、材料特性等维度对4种骨架材料进行分析,以期为NVH性能提升与轻量化设计提供参考。
全钢骨架凭借优异的强度、硬度和良好的韧性,在结构承载方面具备优势,但高硬度使其难以采用单纯的压力加工工艺成型,通常需采用轮缘、轮辐与轮毂焊接的复合制造方法。该工艺不仅对操作人员的技术水平要求较高,且存在加工精度低、规模化生产难度大的问题。此外,钢材密度较大、减振系数较低,与汽车轻量化的发展趋势相悖。因此,钢骨架转向盘在乘用车领域的应用较少,但在重型汽车等对结构强度要求较高、工作环境复杂恶劣的车型中,全钢骨架能够满足极端工况下的承载需求,具有广泛的应用空间,其结构形式如图1所示。
铝合金材料具有高强度与耐腐蚀等优异性能,相较于钢材,铝合金的密度小,在同等受力工况下,铝合金产生的应力更小,有助于优化结构设计。但铝合金材料的减振系数较小,减振性能较差,在动态载荷作用下对振动和噪声的抑制能力不足,难以满足NVH性能要求。减振性能较差是制约铝合金转向盘骨架在高性能乘用车领域应用的关键技术瓶颈,其结构形式如图2所示。
镁合金密度较小,仅为钢材的1/4、铝材的2/3,具备良好的减振、降噪性能。在转向盘上使用镁合金骨架符合汽车轻量化和节能化的发展趋势。同时,镁合金的安全性能优异,在碰撞工况下,镁合金转向盘骨架能够通过塑性变形吸收更多能量,提升安全防护水平,相较钢、铝合金等传统转向盘骨架材料具备显著的性能优势,目前,镁合金骨架已成为主流。
然而,镁合金材料存在固有的应用局限性,其化学活性强,在潮湿环境下易发生电化学腐蚀与氧化,表面防护要求较高。同时,相较于铝合金等材料,镁合金成本较高,限制了其在经济型车型中的应用,其结构如图3所示。
碳纤维复合材料具有高强度、高模量的优势[3],在汽车零部件制造领域极具应用潜力,同时具备耐磨损、耐腐蚀和抗疲劳性能,其密度较低,为汽车轻量化提供有力支撑。碳纤维复合材料的生产过程较复杂,涉及预浸料制备、铺层设计、固化成型等工艺,成本较高,且制造过程中易出现微裂纹等缺陷。目前,碳纤维复合材料在转向盘骨架的规模化应用尚未普及,但凭借其科技质感与外观优势,已逐步在转向盘外饰部分应用,结构如图4所示。
钢材硬度高,难以通过单一压力加工成型,当前,钢材转向盘骨架多采用将轮缘、轮辐和轮毂复合焊接工艺,如图5所示,该工艺涉及多道工序协同,对工人的操作熟练度与经验要求较高,焊接参数的微小偏差可能导致尺寸误差与结构缺陷,进而影响制造精度。同时,受限于手工操作占比较高、自动化集成度不足等因素,该工艺在规模化量产方面存在瓶颈。
铝合金和镁合金骨架多采用压力铸造成型,其工艺流程如图6所示,包含模具预热、金属熔炼、高压充填型腔、冷却凝固及脱模后处理等工序。其原理为在高压作用下,使液态或半液态合金以较高速度注入压铸模型腔中,在高压下凝固成型。压铸件产品表面质量好、生产效率高、成本低,但对于凹凸不平、结构复杂的铸件,压铸成型较为困难,因此,骨架设计需避免结构过于复杂。
碳纤维材料可加工性好,可根据设计需要调节铺层厚度与设计成型结构,且无需复杂的大型设备,多次加工不会损伤内部结构[4],工艺过程如图7所示,首先,进行预浸料制备,采用树脂浸润剂浸渍碳纤维丝束,使树脂均匀地附着在碳纤维表面,形成浸料,过程中需要精确调控树脂含量、浸渍速率以及温度参数,保障碳纤维与树脂之间的界面结合强度。随后,采用模压成型技术,按骨架结构设计要求将预浸料铺设于模具内,在高温、高压工况下完成塑形。塑性完成后进入固化阶段,通过严格控制温度、压力和时间,促使成型后的碳纤维骨架树脂完全交联固化,形成高强度的碳纤维复合材料。最后,对固化后的碳纤维制品进行修边、打磨等后处理,确保尺寸精度与表面质量。
在汽车运行工况下,转向盘持续承受路面不平度激励、发动机振动传递及车身动态响应等多源载荷,若转向盘模态频率与激励频率接近,会引发共振效应导致振动响应显著放大。因此,模态频率是衡量转向盘动态性能的关键指标,需精准控制。此外,转向盘骨架的扭转强度、弯曲疲劳性能、耐腐蚀特性等均为衡量转向盘骨架性能的重要指标。
本文基于数值仿真技术,运用仿真分析工具对转向盘模态开展仿真分析对比。
采用有限元法构建转向盘动力学仿真模型,该模型整合车身结构、仪表板加强梁、转向管柱及转向盘总成,各部件形貌结构统一通过有限元网格模拟表征,仿真模型架构如图8所示。
固有模态频率作为结构动力学的核心参数,是部件的固有属性,其数值主要由部件质量和刚度决定。其中,部件质量由结构拓扑构型、材料密度共同决定,而材料刚度受弹性模量、泊松比影响。由于材料参数在实际生产过程会受到原材料纯度、成型温度场分布、加工工艺参数等因素影响,存在一定波动范围,本文基于工程实践中实测的材料性能数据,对4种转向盘骨架材料进行对比,具体参数如表1所示。
表1可知,钢材密度最大,为7.8 g/cm³,碳纤维复合材料密度最低,为1.6 g/cm³,铝、镁合金密度介于二者之间。弹性模量对比显示,碳纤维因取向增强特性呈现显著优势,为320 GPa,钢材次之,为205 GPa,铝、镁合金相对较低。4种材料的泊松比差异较小。
本研究聚焦材料属性对转向盘模态性能的影响,固定转向盘结构参数,仅改变骨架材料类型进行对比分析。仿真结果着重考察转向盘上、下与左、右2个主振型方向的模态频率特性,典型振型形态如图9图10所示。
不同材料骨架转向盘模态频率对比如表2所示。
表2可知,钢材骨架转向盘模态频率最低,易产生振动问题,铝、镁合金骨架转向盘在上、下与左、右振型方向的模态频率较钢材分别提高6~8 Hz,有效改善了低频振动响应。碳纤维复合材料骨架凭借高比刚度特性,其模态频率比钢材提高8~10 Hz,展现出最优的振动抑制性能,有利于控制转向盘振动。铝合金与镁合金在模态频率的表现上较为接近,均显著优于钢材骨架。
基于模态频率优化与工程应用场景的综合考量,转向盘骨架材料的优先选择顺序为碳纤维复合材料、镁合金、铝合金、钢材,尽管现阶段碳纤维材料受限于制造成本与工艺复杂性,但随着技术进步和应用领域的拓展,碳纤维有望得到大范围应用[5]
在实际工程选型中,应依据车辆类型与使用需求制定差异化选材策略:轻型载货汽车、重型载货汽车、客车等大型车辆转向力矩较大,其转向系统负载大、工况严苛,对骨架材料的强度与可靠性要求更高,转向盘骨架可选用制造工艺成熟、高承载能力的钢材;家用乘用车转向力矩小、舒适性要求高,可选用密度低、减振性能良好及已规模化应用的镁合金骨架,目前,镁合金已广泛应用于家庭乘用车,高端豪华车型可选用碳纤维复合材料实现产品品质升级与品牌溢价,但需期待碳纤维技术的综合性能提升及成本降低。
综上所述,转向盘骨架材料的选择是多目标优化过程,需权衡材料密度、制造成本、成型工艺复杂度及动态性能等关键指标,结合具体应用场景制定科学合理的选材方案,方能实现车辆性能与经济性的最佳平衡。
