Using the Pugh Matrix Analysis, the study compares solutions such as enhanced rivet materials, modified rivet structures, and optimized riveting/spot welding parameters based on factors including joint strength, weld nugget diameter, and cost efficiency, ultimately selecting steel-aluminum spot welding as the optimal strategy. Subsequently, the Taguchi Method and orthogonal experiments are employed to study the influence of welding current, welding pressure, welding time, and electrode cap diameter on joint strength of steel-aluminum spot welding. Finally, a set of optimal welding parameters are selected from the perspective of maximizing shear strength, and steel aluminum spot welding and shear tests are conducted to verify their effectiveness and robustness.

This paper primarily introduces research on the process optimization of steel-aluminum spot welding joint performance and the robust design of welding parameters. Using the Pugh Matrix Analysis, the study compares solutions such as enhanced rivet materials, modified rivet structures, and optimized riveting/spot welding parameters based on factors including joint strength, weld nugget diameter, and cost efficiency, ultimately selecting steel-aluminum spot welding as the optimal strategy. Subsequently, the Taguchi Method and orthogonal experiments are employed to study the influence of welding current, welding pressure, welding time, and electrode cap diameter on joint strength of steel-aluminum spot welding. Finally, a set of optimal welding parameters are selected from the perspective of maximizing shear strength, and steel aluminum spot welding and shear tests are conducted to verify their effectiveness and robustness.

研究表明,整车质量每减轻10%,传统燃油车能耗可减少5%~8%,纯电动车型续驶里程可提升12~13 km,而我国2025年新能源汽车渗透率预计突破50%,轻量化技术对突破续航瓶颈具有关键价值。在此驱动下,铝合金凭借其低密度(2.7 g/cm³,仅为钢的1/3)、高比强度及循环利用特性,成为轻量化材料体系的核心支柱。当前,单车用铝量从2016年的100 kg攀升至2025年的180 kg,复合增长率达8.5%,并在动力电池壳体、电驱系统等关键部件实现规模化替代。
然而,铝合金与钢材的物性差异催生了钢铝混合车身的连接技术挑战。钢铝异质材料界面易产生电化学腐蚀与热应力集中,传统焊接工艺难以满足结构可靠性要求。为此,自冲铆接(Self-Piercing Rivet, SPR)、流钻螺钉(Flow Drill Screw, FDS)与胶接复合技术快速发展,通过多物理场耦合优化连接界面强度,使钢铝混合白车身减重率达25%~40%,同时保障碰撞安全性与NVH性能。虽然SPR和FDS能确保钢铝之间的高强度机械连接[1-4],但是技术专利垄断和生产设备的大量投入导致工艺成本较高且通用性受限。并且,SPR尾部形成约2~3 mm的凸起“铆扣”, FDS钉头钉尾凸起、反面刺破,这些凸起影响装配精度与美观性,以及与其他部件空间干涉、FDS的热软化、降低连接点疲劳强度的风险。
本文设计一种新型汽车用钢铝连接的点焊技术,对选择合适钢铝点焊工艺方案的原则和方法进行介绍,并研究焊接工艺参数对连接性能的影响。
该钢铝点焊连接的具体实施步骤为:
a.铆嵌互锁结构:通过自动化输送系统将特制钢铆钉精准导入铆模工位,通过钢铆钉和铆模的协同作用,在铝板预连接区域完成无预制孔冲压,最终将钢铆钉嵌铆入铝板,并将冲孔废料排出,实现稳定的铆嵌机械互锁结构,如图1所示;
b.胶接防腐协同:在钢板预连接面定量喷涂结构胶,抑制钢铝界面电偶腐蚀,并提高连接强度(后续经电泳烘房烘烤,使结构胶固化,实现其连接强度提高的作用);
c.钢铝点焊:配置自适应电阻点焊系统,在钢铆钉和钢板界面完成点焊,形成焊核,实现铝钢连接,如图2所示。
图3所示,该钢铆点焊完成后主要产生3个连接功能区:钢铆钉头部与下层钢板的焊接熔核区、钢铆钉杆与铝板之间的形成的铆接锁止区以及钢板、铝板和结构胶之间形成的胶接增强区。Intelligence Welding (IW)为自研的新型钢铝连接方式命名。
参考钢铝混合车身已广泛应用的连接方式SPR和FDS,对比在相同钣材和料厚条件下的连接强度和失效位移。文中引入的钢铝点焊工艺更适合应用于受剪切载荷的区域,对比3种连接工艺在剪切试验下的最大剪切载荷和对应的剪切失效位移,剪切试验方法如图4所示。钣材和板厚按照最常用的组合选取:上层铝板选取5xxx系,料厚1.4 mm;下层钢板选取CR340,料厚1.0 mm。
图5图6可知:1.4 mm铝板和1.0 mm钢板的SPR连接剪切载荷均值为12 596.01 N,平均失效位移为3.78 mm;1.4 mm铝板和1.0 mm钢板的FDS连接剪切载荷均值为12 980.25 N,平均失效位移为3.92 mm。
因此,要求IW的剪切强度不低于SPR和FDS,失效位移不高于SPR和FDS,制定钢铝点焊连接的工程评判标准如表1所示。
图7所示钢铆钉主要特征尺寸包括:铆杆长度A,铆头长度B,法兰盘直径L,铆头直径N
首先,采用普氏矩阵方法比较钢铝点焊工艺方案,其核心思想是通过对比备选方案与基准方案的差异,量化分析各方案,最终实现最优决策或方案融合。
基于现有设计,可提升连接性能的备选方案如表2所示,主要是增强铆钉材料、增强铆钉结构、优化冲铆和点焊工艺参数。
从连接强度、焊核直径、成本、外观质量、制造柔性、开发周期等维度,针对各方案比较分析,结果如表3所示。标准“+”代表优于基准,“-”代表差于基准,“S”代表与基准相当,“∑”代表求和。每个方案的得分是通过简单地在每一列中加上加号和减号的数量得到的。净得分最高的产品概念被认为是首选的产品概念。
其中,铆钉材料强度提升,剪切强度基本一致;铆钉法兰盘增大,外观质量下降;铆钉法兰盘增大,设计空间减小,成本高,开发周期长;增强结构导致冲铆后铝板出现凸起;焊接工艺参数优化可使焊核增大,连接强度增大。由表3可见,P5在连接强度、焊核直径、制造柔性和开发周期方面均具有优势,净得分为4,故最终选择优化点焊工艺参数作为研究方案。
应用田口法的非动态响应进行提高钢铝点焊连接性能的研究[5],模型如图8所示。
控制因子选取钢铝点焊连接工艺在实际生产可操作调整的4个参数:焊接电流、焊接压力、焊接时间和电极帽直径。为简化试验,每个控制因子选择3个水平,如表4所示;噪声因素是指影响系统响应但不受控制的因素,选择电极帽位置度为噪音因子N,选择2个水平,如表5所示。
为获取最优解,采用正交试验方法,根据L9(34)正交列表试验模型,N1和N2的剪切强度通过正交试验获得,如表6所示。
分别计算剪切强度均值M和信噪比S/N,结果如表6所示。根据表6中试验数据,分别绘制剪切强度均值响应点图及信噪比响应点图,如图9图10所示。
本系统响应连接剪切强度望大,最佳控制因子选取原则为:选择最大化影响均值和信噪比的因子设定。由图11图12可知:B和D因子对均值和影响最大,A和C因子影响其次;从均值和信噪比最大化考虑,最佳参数组合选择A2、B2、C2、D2。
按照选定的最佳参数组合进行钢铝点焊试焊和剪切试验:
a.连续焊接500点,每50个点抽取1个点进行破检试验,测量焊核尺寸,如图11所示,结果显示均大于4 mm,满足目标要求;
b.剪切强度均值达到13.9 kN,剪切失效位移为3.76 mm,如图12所示,均满足设定的工程指标要求。
对比基准组合方案,稳健性确认结果如表7所示。
稳健性评估分析:
a.最佳组合方案的剪切强度均值预测值增加了685.2 N,相比于基准组合提升了5.20%,均值试验值增加了686.8 N,相比于基准提升了5.20%;
b.最佳组合方案的剪切强度信噪比预测值增加了0.5 dB,减少了约5.61%的变化,信噪比试验值0.7 dB的增加等于减少约7.77%的变化,系统更加稳健。
本文最终选择的优化点焊工艺参数使焊核直径更大、综合连接强度更高、制造柔性更大且可操作性强,开发周期更短,符合项目对钢铝点焊的要求。在选定参数范围内,焊接压力和电极帽直径对剪切强度影响最大,焊接电流和焊接时间其次。最佳组合方案的试验结构显示,钢铝点焊连接性能均满足设定的工程指标要求,系统更加稳健。本文钢铝点焊工艺方案选择和研究工艺参数对连接性能稳健性影响的思路和方法,也可为其他零件提供参考。
