For the car door dissimilar galvanized steel, this paper explores in the conditions without the use of prefabricated protruding point, by adjusting the laser welding power, welding speed, welding pendulum amplitude, to develop a sinusoidal pendulum based new laser welding process, to achieve first-stage welding of the dissimilar galvanized steel sheet. Meanwhile, the paper also explores the rule of influence of different process parameters on weld morphology and mechanical properties of welded joints in the process of oscillating laser welding, to provide theoretical basis and technical support for the development and application of new automotive laser welding process and cost optimization of production line scheme planning.

针对车门用异种镀锌钢板,探究在不使用预制凸点的条件下,通过调整激光焊接功率、焊接速度、焊接摆幅,开发出一种基于正弦摆动的激光焊新工艺,实现异种镀锌钢板的一序焊接。同时探究了摆动激光焊接过程中不同工艺参数对焊缝形貌以及焊接接头力学性能的影响规律,为汽车激光焊接新工艺的开发应用和生产线方案规划的成本优化提供理论基础和技术支撑。

For the car door dissimilar galvanized steel, this paper explores in the conditions without the use of prefabricated protruding point, by adjusting the laser welding power, welding speed, welding pendulum amplitude, to develop a sinusoidal pendulum based new laser welding process, to achieve first-stage welding of the dissimilar galvanized steel sheet. Meanwhile, the paper also explores the rule of influence of different process parameters on weld morphology and mechanical properties of welded joints in the process of oscillating laser welding, to provide theoretical basis and technical support for the development and application of new automotive laser welding process and cost optimization of production line scheme planning.

激光焊接工艺具有能量密度高、焊接速度快、焊接应力变形小、柔性好等优势[1],因而广泛应用于乘用车白车身的焊接[2-3]
在传统的镀锌钢制车门激光焊接时,镀锌钢板焊接受热迅速汽化产生锌蒸气,仅通过一次激光焊接无法使锌蒸气完全逸出,这将导致焊缝处出现缩孔等缺陷[4-5]。针对这一问题,行业通用的方法是首先使用激光点蚀工艺[6],在上层镀锌钢板下表面形成高度约为0.1~0.2 mm的凸点,使两层镀锌钢板之间形成一定的缝隙,从而使激光焊接过程中产生的锌蒸气逸出。随后进行激光飞行焊接,实现2层镀锌钢板的连接,这种方法有利于形成表面状态良好的焊缝[7-8]。但该激光焊接工艺在线体建设先期投入时,1条激光焊线体需要采购2套激光焊设备以满足使用需求,投资成本较高,为降低生产成本,有必要探究异种镀锌钢板的激光焊接新工艺。
本文拟开发一种基于正弦摆动的两次摆动焊接工艺。在首次摆动焊接时,先击穿上层镀锌钢板正反两面的镀锌层,同时对下层镀锌钢板搭接面的油污进行烧蚀清洁。二次摆动焊接时,熔穿上、下两板实现焊核成形。这种2次摆动焊接的方式使得上、下镀锌钢板的镀锌层蒸气能够分2次从熔池上方逸出,而不是传统工艺中从板件之间的间隙逸出,改变锌蒸气的逸出路径,并在第1次摆动焊接时有效清洁板材,以提高焊缝的成形质量。
试验材料分别为车门内板用0.7 mm厚镀锌钢板、窗框用0.9 mm厚镀锌钢板,牌号分别为St04D+Z-50/50和St07D+ZM-35/35。2种镀锌钢板基体的化学成分如表1所示。
试验用镀锌钢板尺寸为100 mm×40 mm。根据车门结构设计,2种不同牌号的镀锌钢板通过搭接方式进行激光焊接,其中牌号为St04D+Z-50/50的镀锌钢板在上,牌号为St07D+ZM-35/35的镀锌钢板在下。
激光焊接设备主要包括Trumpf公司的通快TruDisk6001的激光器系统和普雷茨特YW52150D400ST的激光头,如图1所示。其中最大输出功率为6 kW,配备KUKA机器人。
激光焊接时,采用专用的工装夹具对2块镀锌钢板进行夹紧和固定,以确保板材之间的零贴合。机器人根据50 mm的焊接轨迹进行调试,完成轨迹程序设置后,分别对激光一次摆动和二次摆动焊接工艺参数进行调整,探究焊接工艺参数对一次摆动和二次摆动焊缝成形的影响规律。
异种镀锌钢板激光2次摆动焊接完成后,对焊接接头进行形貌观察分析与力学性能检测。采用电火花数控切割机对焊接接头进行切割,使用型号为OLYMPUS GX71的光学显微镜对焊接接头横截面进行形貌观察。采用数显硬度仪对焊接接头的硬度进行测试,采用型号为MTS-810的电液伺服万能试验机进行焊接接头拉伸性能测试。
激光功率、焊接速度、摆幅是决定激光焊接热输入和焊缝成形的主要工艺参数[9-10]。在焊缝成形试验中,摆动频率设为100 Hz、离焦量设为0 mm,这2个参数均为固定值。
在两次摆动焊接时,首先对一次摆动焊接工艺参数进行确定,根据实际生产设定焊接速度为60 mm/s、摆幅为1.5 mm,再探究不同激光功率对上层镀锌钢板焊缝成形的影响。
图2所示为不同焊接功率下上层镀锌钢板正面与背面的焊缝形貌。由图2可以看出:当焊接功率为1 200 W时,焊缝正面形貌较好,焊接飞溅较小,但背面无印痕,说明热输入不足;当焊接功率为1 800 W时,正面和背面的焊缝成形较好,焊接飞溅较小;当焊接功率进一步增大时,上层镀锌钢板出现过熔化现象,焊缝被击穿,焊缝连续性较差,焊接飞溅增加。因此,在焊接速度为60 mm/s、摆幅为1.5 mm的工况下,一次焊接功率为1 800 W时焊缝成形最好。
焊接功率1 800 W、焊接摆幅1.5 mm工况下,不同焊接速度下上层镀锌钢板正面与背面焊缝形貌如图3所示。当焊接速度为50 mm/s时,焊接线能量较大,上层镀锌钢板正面焊缝形貌较好,但背面镀锌层出现击穿现象,焊接飞溅较大;随着焊接速度的减小,由于热输入量增大,使得上板出现明显的击穿问题;但焊接速度增大又会导致热输入量减少,使得背面镀锌层无法击穿。在焊接功率为1 800 W、摆幅为1.5 mm的工况下,一次焊接速度为60 mm/s时上层镀锌钢板表面焊缝形貌较好,背面焊缝连续且镀锌层被击穿,焊缝整体成形最好。
在实际生产时要求焊接后焊道宽度为1 mm,为避免二次焊接时上层镀锌钢板仍有锌蒸气逸出,因此一次焊接完成后上层镀锌钢板背面的镀锌层击穿宽度均需大于1 mm。焊接功率1 800 W、焊接速度60 mm/s工况下,不同焊接摆幅下上层镀锌钢板正面与背面焊缝形貌如图4所示。由试验结果可知,当摆幅在1.5 mm附近时,正面和背面镀锌层击穿宽度相近且均大于1 mm。当摆幅减小时,焊缝正面和背面镀锌层的击穿宽度随之减小,不满足二次激光摆动焊接前上层镀锌钢板镀锌层被击穿宽度的要求;当摆幅增大时,焊缝正面和背面镀锌层的击穿宽度增大,易出现熔池凹陷。因此,在焊接功率为1 800 W、焊接速度60 mm/s工况下,当一次焊接摆幅为1.5 mm时焊缝成形最好。
在实际生产过程中,焊缝成形受多因素影响,为探究影响一次摆动焊接焊缝成形的主要因素,针对一次摆动焊接的3个工艺参数开展三因素三水平正交试验,共计9组,具体如表2所示。
正交试验结果如图5表3所示,可以看出第2组和第4组焊接参数下背面的镀锌层最小击穿宽度均大于1 mm,合格焊缝长度比率均为100%,其中,合格焊缝长度比率是指背面镀锌层击穿宽度不小于1 mm的长度与焊缝全长的比值。由表4合格焊缝长度比率极差可知,当一次摆动焊接时,对合格焊缝长度比率影响程度最大的是焊接摆幅,其次是焊接功率和速度。其中,K为每因子每水平条件下合格焊缝长度比率的和,Kavg为每因子每水平条件下合格焊缝长度比率的平均值,RKavg的极差。
由一次焊接正交试验结果可知,当一次焊接功率为1 800 W、焊接速度为60 mm/s、摆幅为1.5 mm时,上层镀锌钢板正面和背面可得到成形较好的焊缝,后续在进行二次焊接时,一次焊接采用此工艺参数。
参考实际生产设定焊接速度为80 mm/s、摆幅为0.3 mm,探究不同焊接功率对焊缝成形的影响,结果如图6所示。当焊接功率为1 200 W时,焊接能量密度不足,熔深相对较浅,锌蒸气逸出过程加剧了熔池的不稳定性,容易造成飞溅、背透不连续、焊缝假焊等问题;当焊接功率增大时,由于焊接能量较大,熔池内部压力可以将锌蒸气带出,减小锌蒸气对焊缝成形的影响,但焊接功率过大时会出现焊接飞溅和击穿问题。当焊接功率在1 800 W附近时,下层镀锌钢板背面背透明显,易获得焊接效果较好的焊缝。因此在二次焊接速度为80 mm/s、摆幅为0.3 mm工况下,二次焊接功率在1 800 W附近时焊缝成形较好。
接下来设定焊接功率为1 800 W、摆幅为0.3 mm,探究不同焊接速度对焊缝成形的影响,结果如图7所示。由试验结果可知,当焊接速度约为80 mm/s时,上层镀锌钢板表面焊缝形貌较好,下层镀锌钢板背面背透明显,可获得较好焊的焊缝;焊接速度减小时,焊接线能量较大,焊缝处易出现凹陷和缩孔类缺陷;焊接速度增大时,焊接线能量较小,下层镀锌钢板背面焊缝出现缩孔且背透印痕较浅,无法保证上、下镀锌钢板焊接完整性。因此,二次焊接功率为1 800 W、摆幅为0.3 mm工况下,二次焊接速度约为80 mm/s时焊缝较好。
最后设定焊接功率为1 800 W、焊接速度为80 mm/s,探究不同焊接摆幅对焊缝成形的影响,结果如图8所示。当二次焊接摆幅为0.3 mm时,易获得焊接效果较好的焊缝。随着摆幅的减小,焊道出现缩孔缺陷,摆幅增大时导致焊缝无背透,且成形质量较差。因此在二次焊接功率为1 800 W、焊接速度为80 mm/s的工况下,二次焊接速度在0.3 mm附近时焊缝较好。
针对二次焊接3个工艺参数开展三因素三水平正交试验,共计9组,具体参数如表5所示。由图9表6中的正交试验结果可以看出,第6组和第9组焊接参数条件下背面的镀锌层最小击穿宽度均大于1 mm,合格焊缝长度比率均为100%,有效背透比率为100%,其中有效背透比率是指背面背透总长与焊缝全长的比值。
表7表8分别为合格焊缝长度比率极差和有效背透比率极差,可以看出二次摆动焊接时,对合格焊缝长度比率影响程度最大的是焊接速度,对有效背透比率影响程度最大的是焊接功率。
综上所述,当一次摆动焊接功率为1 800 W、焊接速度为60 mm/s、摆幅为1.5 mm,二次摆动焊接功率为1 800 W、焊接速度为90 mm/s、摆幅为0.2 mm时,可获得成形较为良好的焊缝。
对最终确定的一次、二次摆动焊接参数下的焊接接头进行微观形貌观察,如图10所示。可以看出,上、下镀锌钢板之间形成了符合标准的熔核。上、下镀锌钢板熔融接头的熔深为1.05 mm,工件间隙为0.14 mm。通过对焊接接头进行硬度测试发现,焊缝中心线上侧的平均硬度为94 HV0.2,下侧的平均硬度为92 HV0.2,焊缝中心线的平均硬度为154 HV0.2。
对焊接后的镀锌钢板进行拉伸试验,试验按照GB/T 228.1—2021《金属材料 拉伸试验 第一部分:室温试验方法》进行,其中试样尺寸如图11所示。拉伸试验结果如图12所示,可以看出试样断裂位置均在上层镀锌钢板处,未发生在焊缝连接处,说明焊缝区强度高于上层镀锌钢板的强度。当焊缝区熔深足够,且焊缝没有明显缺陷时,焊接接头均在上层镀锌钢板处发生断裂。
表9所示为拉伸断裂的试样接头峰值失效载荷,可知焊缝熔接接头峰值失效载荷最高为2.377 kN,最高单位宽度承载力为198.1 N/mm。
本文对车门用St04D+Z-50/50和St07D+ZM-35/35镀锌钢板进行激光焊接试验研究,分析了焊缝的表面形貌、焊缝成形和焊接接头力学性能,得到如下结论:
a.通过对一次、二次摆动焊接工艺参数进行正交试验可知,一次摆动焊接时影响合格焊缝长度比率的主要因素是焊接摆幅,次要因素是焊接功率;二次摆动焊接时影响合格焊缝长度比率的主要因素是焊接速度,影响有效背透比率的主要因素是焊接功率。
b.当一次摆动焊接功率为1 800 W、焊接速度为60 mm/s、摆幅为1.5 mm,二次摆动焊接功率为1 800 W、焊接速度为90 mm/s、摆幅为0.2 mm时,可获得成形较为良好的焊缝。
c.通过本次试验,可得到一种异种镀锌钢板焊接新工艺,且焊缝形貌良好满足生产,该方法无需新增激光点蚀焊接设备,达成了降低投资成本的需求。
由于试验资源有限,激光正弦两次摆动焊接方法的工艺参数范围与生产稳定性仍具有进一步研究的潜力。
