To address the issue of inaccurate test results caused by unstable clamping and leakage in the airtightness testing tooling for electric vehicle battery box, a force analysis is conducted on the fixture, and a self-locking verification of the clamping mechanism is performed. This proves that sufficient and stable clamping is the necessary and sufficient condition for the fixture to achieve sealing and thereby conduct accurate testing. Based on this finding, this paper proposes an optimized fixture design. The verification resules shows that the design can significantly improve the fixture’s sealing performance and accuracy of airtightness testing.

为解决因电动汽车电池箱体气密性检测工装夹紧不稳定、泄漏等导致的检测结果不准确的问题,通过对工装进行受力分析,并进行夹紧自锁验证,证明工装能够实现密封进而准确检测的充要条件是足够的稳定夹紧,据此提出了一种工装优化方案,验证结果表明,该方案能显著提高工装的密封性和气密检测的准确性。

To address the issue of inaccurate test results caused by unstable clamping and leakage in the airtightness testing tooling for electric vehicle battery box, a force analysis is conducted on the fixture, and a self-locking verification of the clamping mechanism is performed. This proves that sufficient and stable clamping is the necessary and sufficient condition for the fixture to achieve sealing and thereby conduct accurate testing. Based on this finding, this paper proposes an optimized fixture design. The verification resules shows that the design can significantly improve the fixture’s sealing performance and accuracy of airtightness testing.

新能源电动汽车电池包的性能至关重要,电池箱体的气密性是电池包的关键性能之一[1]。箱体气密性不足可能导致外界的水汽、粉尘等渗透进入电池包,引发电芯短路等故障,最终造成电池热失控或自燃[2]。因此,箱体的气密性检测是箱体制造过程中的关键工序。
现有的箱体气密性检测工装存在诸多问题,例如,工装结构或机构设计不合理导致夹紧失效等,这些问题直接影响气密性检测结果[3]。当气密性检测条件等存在较大变化时,会提高检测过程中的不确定性[4]
为解决上述问题,本文分析了现有检测工装的缺陷,提出了解决方案,以提高箱体的气密性检测准确性,缩短检测时间,提升生产效率。
常见箱体的气密性检测工装有3种,即四连杆式、转角下压式和框架下压式,如图1~图3所示,其检测原理相同,具体检测步骤为:首先将箱体倒扣在工装托板的密封胶圈上,压臂压紧箱体背面;然后侧堵机构密封箱体侧面接插口;最后气密仪在一定时间内向箱体内充入一定压强的气体,保压一定时间后,在一定时间内检测箱体的泄漏量,与此同时,检测人员通过在箱体焊缝上涂抹气泡液来观察泄漏处的情况,结合气密检测值,判断箱体是否合格,若合格则箱体流转下序,若箱体不合格,则标记泄漏位置并返工,重新进行气密性检测。
当前所用的工装存在一些缺陷,如压臂压紧箱体不稳定、工装的零部件易变形、工装的操作空间不足等。这些缺陷大幅降低了检测准确度,不便于观察焊缝和发现漏气点,导致部分箱体需重复检测。气密检测工序的生产节拍缓慢,成为瓶颈工序,严重影响产能。
根据生产经验发现,同一个箱体在同一次装夹的情况下,存在第1次气密性检测不合格、第2次气密性检测合格,或第1次合格、第2次却不合格的情况。而这些箱体的IP68级[5]沉水试验结果均满足密封性能要求。另外,对气密检测仪进行重复精度标定,确定气密仪正常。因此,气密性检测结果稳定性差与箱体和气密仪无关,而与工装有关,推测与工装对箱体的夹紧密封有关,为此,对工装进行装夹受力分析。
以某下压式气密工装为例,其沿箱体周围一圈均匀布置有17个压臂组件,采用罗门压板夹紧方式,转角缸提供下压力,压臂一端通过尼龙压块压紧箱体,另一端通过螺柱支撑在气缸的支撑板上,如图4图5所示。箱体受压臂的下压夹紧力,同时受到箱体内空气压强产生的上提力,如图6所示。
当箱体与工装上的硅胶圈在接触处密封时,如图7所示,硅胶圈受到压力F作用,其与下压夹紧力Fj和上提力Fk存在如下关系:
F=Fj-Fk
接触力学理论表明,具有不同表面粗糙度和不同弹性性质的2个固体之间的接触,其有效模量E *如下[6]

式中:E1为接触体1的弹性模量,E2为接触体2的弹性模量,V1为接触体1的泊松比,V2为接触体2的泊松比。
箱体和硅胶圈的材质、弹性模量及泊松比如表1所示。
在接触前,硅胶圈的横截面近似为半圆状,如图8中虚线所示,接触后其截面如实线所示。硅胶圈外形尺寸及所围面积与箱体的接近,如图9所示。硅胶圈各个尺寸及其数值如表2所示。
随着不断挤压,接触面因2种材质发生相互接触渗透,接触面产生密封效果。此时,接触半径R、压缩量δ和均方根粗糙度斜率ξ关系如下[6]

当硅胶圈在与箱体的接触处正好达到密封状态时,硅胶圈所受压强为临界压强P0,其与有效模量E *和均方根粗糙度斜率ξ的关系如下[6]

临界压强对应的压力为临界压力F0,由压强原理可知,硅胶圈受到的临界压力F0与压强P0、接触宽度B和硅胶圈周长L的关系如下:
F0=P0BL
同理可知,箱体受到的上提力Fk与箱体内充气压强P1和作用面积S(硅胶圈所围面积)的关系如下:
Fk=P1×S
压缩空气站的正常气体压强通常为0.75 MPa,由GB 50029—2014《压缩空气站设计规范》[7]可知,压缩空气压强有0.05 MPa的波动为正常情况。因此,通过计算可验证在正常气压值及最大波动气压值2种条件下工装对箱体的密封效果差异性。
当气缸回路中空气压力正常时,由杠杆原理可知,箱体受到的夹紧力Fj与转角气缸数量n、单个气缸压力Fg、压紧力臂L1和支撑力臂L2的关系如下:

当气缸回路中空气压力存在压降波动时,气缸压力减小。同理可知,箱体受到的夹紧力F${}_{j}^{\text{'}}$与转角气缸数量n、单个气缸压力F${}_{g}^{\text{'}}$、压紧力臂L1和支撑力臂L2的关系如下:
${F}_{j}^{\text{'}}=n\times {F}_{g}^{\text{'}}\times \frac{{L}_{2}}{({L}_{1}+{L}_{2})}$
表3为工装和气缸的各个参数及具体数值。本例中所使用的气缸型号为亚德客QCKR63×10夹紧气缸[8],当气压为0.75 MPa时,夹紧力为Fg,当气压为0.70 MPa时,夹紧力为${F}_{g}^{\text{'}}$
由式(1)~式(7),经计算可得F=3 267 NF0=2 566 N
由此可知,当工装夹紧气缸气路的气压压强为正常水平时,硅胶圈的夹紧力大于临界压力,硅胶圈能够实现密封。
由式(1)~式(8),经计算可得:${F}^{\text{'}}=2 536 N{F}_{0}=2 566 N$
由此可知,当工装夹紧气缸气路的气压压强低于正常水平时,硅胶圈的夹紧力小于临界压力,硅胶圈不能实现密封。
综上所述,当工装气缸气路中的压强存在波动时,气缸的夹紧力不足,工装的密封性不稳定,导致气密检测结果不稳定,与气密检测结果稳定性统计结果相符,如表4所示。
以某框架下压式工装为例,其采用10个缸径为80 mm的气缸来压紧箱体,如图10所示。同上,按3.1节相关公式进行计算,结果表明:当压缩空气压强波动的下限为0.70 MPa时,单个气缸的压力为3 520 N,总夹紧力为35 200 N[7]。由式(6)可知,气压对箱体的上提力为7 650 N。由式(1)可得,硅胶圈受到压力为27 550 N,远大于密封时需要的临界压力2 566 N,因此,采用框架下压式工装不存在密封问题。
由实际使用效果可知,框架下压式工装存在气密检测结果不稳定的问题,即足够的夹紧力未能使工装达到稳定密封状态。原因分析如下:由工装的受力分析结果可知,足够的夹紧力仅为工装密封的必要条件。当气缸气路中的压缩空气压强波动时,夹紧力下降,硅胶圈回弹或工装变形,硅胶圈与箱体的接触界面上发生细微泄漏,工装呈现非密封状态;当气缸气路中的压缩空气压强稳定时,夹紧力稳定,硅胶圈与箱体的接触界面不存在泄漏,工装呈现密封状态。箱体在气密检测时,受压缩空气波动影响,工装在密封和非密封状态之间切换,最终气密性检测结果表现为不稳定。因此,稳定夹紧的状态是工装能够密封的充分条件。
在框架下压式工装上对不同箱体进行夹紧验证。装夹箱体到位后,将所有压紧气缸的进/出气口阀门关闭,即气缸夹紧自锁,再对箱体进行重复气密性检测,如图11所示。由统计验证结果可知,3个不同箱体的所有一次性测试值均小于标准值,一次性测试结果均合格,如表5所示,说明检测工装测试结果相对稳定,未出现合格与不合格同时存在的矛盾情况,说明以上的理论计算及分析正确。
其中,第1#、2#和3-1#为不同箱体,各重复测试3次,每组测试数值的最大偏差为4.40 mL/min,相对于要求值的最大误差为29.3%,如图12所示。3-1#、3-2#和3-3#为同一个箱体在不同情况下各测试3次,每组测试数值的最大偏差为4.40 mL/min,相对于要求值的最大误差为29.3%,如图13所示。因此,考虑每次检测时手动关闭接头存在较大误差,与现有工装相比,本次验证的气密性检测重复精度较高,能达到稳定夹紧的效果。
工装夹紧自锁对提升气密性检测稳定性效果显著,据此,设计了一种利用带自锁功能的气缸实现夹紧箱体的气密性检测工装方案,如图14图15所示。该方案配置有14个夹紧力矩为537 N·m的亚德客JCK气缸[8],力臂长度为167.5 mm。同样地,参考3.1节中的受力分析,经过计算可知,所有气缸的总夹紧力远大于密封所需的临界夹紧力。气缸内部有四连杆自锁机构,能够在夹紧时实现自锁。
利用带自锁功能的肘夹制作简易的夹紧工装进行验证。工装配置有19个肘夹,其中,夹紧力可达7 000 N[9],力臂比为1∶2,如图16所示。经计算,所有肘夹的总夹紧力远大于密封所需的临界夹紧力。利用该简易工装进行了约150台次的稳定气密性检测后,仅当肘夹产生塑性变形而发生夹紧失效时,工装的气密性检测结果出现合格与不合格同时存在的现象。因此,试验结果表明解决方案真实有效。
经过理论计算及分析可知,箱体的气密检测工装能够实现密封的充要条件是其密封胶圈受到稳定且足够的夹紧力,夹紧验证证实了该充要条件是成立的。同时,提出了一种气密工装的解决方案,并进行实物验证,结果表明该方案真实有效。
后续可在以上解决方案的基础上,设计压紧和定位等标准化组件,可在平台上自由布置,实现一套气密性检测工装能适配不同尺寸箱体[10],达到柔性化生产,缩短产品开发周期,降低工装开发成本。另外,可设计开发一套气密检测流水线设备[11],包含有上下料系统、装夹系统、检测系统和检漏系统等,可连续作业,将大幅提高箱体气密检测的作业效率。
