This study systematically investigates the pressure-bearing capacity and failure mechanism of air suspension reservoirs through numerical simulation, burst testing, and theoretical calculation. Based on nonlinear material constitutive relations, numerical simulations reveal that when the cylinder wall thickness increases to 2.3 mm, the maximum equivalent plastic strain reaches 6%, demonstrating sufficient strength to withstand the design pressure of 6 MPa. Burst tests show the actual pressure-bearing of the 2.3 mm thick reservoir reaches 7.29 MPa, with failure consistently occurring at the nozzle-joint area, correlating perfectly with high-stress zones identified in simulations. Fracture surfaces exhibit continuous tearing morphology, confirming typical ductile fracture characteristics. Comparative theoretical calculation indicates the mean diameter formula achieves merely 2.2% deviation from experimental results, significantly outperforming the Faupel formula, thus validating its superiority for burst pressure prediction in thin-walled reservoirs.

通过数值模拟、爆破试验及理论计算,系统研究了空气悬架储气罐的承压性能与失效机理,基于非线性材料本构关系,模拟发现筒体壁厚增至2.3 mm时最大等效应变为6%,可承载6 MPa设计压力。爆破试验显示,2.3 mm壁厚储气罐实际承压达7.29 MPa,失效位置集中于气嘴接头区域,与仿真高应力区一致,断口呈现连续撕裂状形貌,为典型韧性断裂。理论计算对比表明,中径公式计算结果与试验值(7.29 MPa)偏差仅2.2%,优于Faupel公式,表明薄壁储气罐宜采用中径公式进行爆破压力估算。

This study systematically investigates the pressure-bearing capacity and failure mechanism of air suspension reservoirs through numerical simulation, burst testing, and theoretical calculation. Based on nonlinear material constitutive relations, numerical simulations reveal that when the cylinder wall thickness increases to 2.3 mm, the maximum equivalent plastic strain reaches 6%, demonstrating sufficient strength to withstand the design pressure of 6 MPa. Burst tests show the actual pressure-bearing of the 2.3 mm thick reservoir reaches 7.29 MPa, with failure consistently occurring at the nozzle-joint area, correlating perfectly with high-stress zones identified in simulations. Fracture surfaces exhibit continuous tearing morphology, confirming typical ductile fracture characteristics. Comparative theoretical calculation indicates the mean diameter formula achieves merely 2.2% deviation from experimental results, significantly outperforming the Faupel formula, thus validating its superiority for burst pressure prediction in thin-walled reservoirs.

空气悬架系统曾长期应用于高端豪华车型。随着新势力车企将空气悬架作为核心配置推向大众市场,该领域进入快速发展期[1]。该系统通过实时调节底盘高度、车身姿态及阻尼系数,显著提升舒适性与智能化水平,其核心部件包括独立式空气弹簧、车身加速度传感器、空气弹簧减振器总成、空气悬架控制器(Electronic Control Unit,ECU)、储气罐、供气系统、分配阀和悬架高度传感器等,集成了底盘系统调校、电子控制和橡胶工艺。
空气悬架储气罐作为系统的“气压枢纽”,承担压缩空气存储与动态分配功能,其性能直接影响悬架响应速度与可靠性。设计需平衡容积、耐压性及环境适应性,其中爆破压力是安全设计的核心参数[2]。当前面临薄壁储气罐缺乏标准化设计方法、爆破压力预测模型精度不足和失效机理的系统性研究欠缺等问题。针对上述问题,建立“仿真-试验-理论计算”多维研究框架,以期为储气罐安全设计提供量化依据。
采用有限元分析软件HyperMesh,如图1所示建立有限元模型,并导入储气罐总成几何数据,进行网格划分。其中筒体和支架采用Shell单元,储气罐进气接头采用四面体实体网格,网格大小均为2 mm,支架与筒体通过焊接单元共节点连接,储气罐进气接头与筒体之间采用Tie方式连接。在Materials选项中定义材料弹性参数,包括弹性模量、泊松比、密度等,通过Property定义单元类型(如Shell单元、实体单元),设置材料壁厚,并与材料和对应零件关联,零件材料及性能参数如表1所示。
对螺栓安装孔创建 Washer,在1D 面板中选择 Rigid 类型为 REB2,并将螺栓安装孔建立REB2刚性连接,在连接点创建SPC,约束6个方向自由度,如图2a所示,在筒体内侧面施加压力载荷,如图2b所示。
材料应力-应变性能对于预测储气罐在极限压力载荷下的耐压性能有着重要的作用,而通过拉伸试验获得的工程应力-应变曲线以试样初始截面积(A0)和初始标距长度(L0)为基准计算,未考虑试样在变形过程中截面积和长度的实时变化,仅反映名义应力应变值,故也称为名义应力-应变曲线,其计算公式如下:

式中,σeεe分别为名义应力和名义应变,A0为试样初始截面积,L0为初始标距长度,L1为拉伸试验结束后标距长度,ΔL为试样拉伸试验前、后标距长度变化量。
在进入塑性变形阶段后,随时间的变化,样件会发生颈缩,实际承载能力下降,横截面积也急剧减小,故需引入真实应力和真实应变,其考虑了变形过程中截面积的收缩(泊松效应)和长度的真实变化,能够反映材料瞬态力学行为[3],从而可以更加准确地分析储气罐的极限承载能力。根据塑性变形体积不变的假设,真实应力和应变公式计算如下:

式中,σtεt分别表示真实应力和真实应变。
真实应力-应变曲线表征材料加工硬化效应,可准确描述塑性变形过程中材料强度的动态提升,避免工程曲线因忽略截面收缩导致的应力低估,通过输入真实应力-应变曲线模拟储气罐的局部屈服、应变累积直至整体失稳的过程,为爆破压力计算提供理论支撑。将HyperMesh软件中建立的模型导出,并在ABAQUS中添加筒体、支架、进气接头材料非线性性能,如图3所示,随后进行静态非线性计算。
该储气功能需要承载的最大工作压力为2.0 MPa,爆破压力为设计压力的3倍以上,即6.0 MPa。通过ABAQUS非线性计算,并通过HyperView后处理得到不同筒体壁厚的储气罐在6 MPa压力载荷下的等效塑性应变分析结果。等效塑性应变(Equivalent Plastic Strain,PEEQ)是用于量化材料在塑性变形过程中累积应变的标量参数,基于Von Mises屈服准则,可综合反映多向应力状态下的塑性变形程度[4]。如图4所示,可以看出当筒体壁厚为2.1 mm和2.2 mm时,最大等效塑性应变分析结果分别为16%和9%,均超过筒体材料6061的断后延伸率7%要求,而当筒体壁厚达到2.3 mm时,最大等效应变分析结果降为6%,说明筒体可承受6 MPa压力载荷。PEEQ的累积速率受材料真实应力-应变曲线控制,相同压力载荷下PEEQ值越低,筒体承载压力潜力越大,因此通过分析不同壁厚下筒体的等效塑性应变可以预测筒体壁厚达到2.3 mm时,满足爆破压力需求。
图5给出了筒体壁厚为2.3 mm、筒体内侧承载压力载荷为6.0 MPa时,不同分析步下的Mises应力分布云图,由图5a可以看出,初始阶段最大应力首先出现在气嘴接头座和筒体连接区域,筒体其他位置应力均较小,此时结构还未发生塑性变形。随着分析步长增大,筒体两端封头R角过渡区域应力逐渐增大,并超过材料的屈服强度240 MPa,此时R角过渡区域材料逐渐达到屈服发生塑性变形,如图5b图5c所示。储气罐受内压作用时,筒体与封头的连接处同时承受轴向拉力和环向拉力的复合载荷[5],若R角设计过小会引发附加弯曲应力,使该区域成为高应力危险点。当分析完成时,可以看出整个筒体大部分区域均发生塑性变形,且最大Mises应力为256.52 MPa(图5d所示),低于材料的抗拉强度,实际由于加工硬化作用,材料的真实抗拉强度会有所提高,进一步说明在筒体壁厚为2.3 mm时可满足6.0 MPa爆破压力要求。
本试验将筒体壁厚为2.3 mm的储气罐水平放置在爆破试验箱中,如图6a所示,试验温度为室温条件,确保罐体与加压系统连接密封性达标,初始以0.15 MPa/min的速率匀速充入压力,实时监测压力变化。当压力达到6 MPa时停止加压,进入保压阶段,保压时间为15 min,保压结束后,以相同的速率继续加压直至储气罐发生破裂,记录最终爆破压力,并采集破裂形态数据。加载压力随时间变化曲线如图6b所示,可以看出储气罐能够承受最大的压力为7.29 MPa,且爆破失效的位置靠近气嘴接头与筒体连接区域,与仿真分析预测的最大应力位置一致(如图5d所示)。当储气罐承受压力超过材料屈服极限时,筒体发生显著塑性变形,最终在薄弱区域形成裂纹,随后裂纹沿最大切应力方向扩展,形成无明显分叉的连续撕裂状断口。若储气罐存在焊接残余拉应力、冷加工残余应力或局部材料韧性不足,在超压作用下易形成应力集中区,加速裂纹萌生并呈现撕裂形态,且扩展路径受残余应力方向主导,该爆破试验结果也反映了储气罐在内压逐渐增大直至破裂失效模式为典型的韧性断裂特征[6]
在计算容器爆破压力时,福贝尔(Faupel)通过多组压力容器进行试验,研究并总结了承受内压圆筒形容器的爆破压力计算公式[7]

代入储气罐参数,壁厚为2.3 mm的储气罐筒体能够承受最大的爆破压力为8.19 MPa,结合试验结果可以看出,福贝尔公式计算的爆破压力高于实际储气罐所能承受的最大压力。
根据径比K≤1.2,满足此条件时,说明壁厚远小于直径,储气罐满足薄壁容器要求,也可采用中径公式计算爆破压力[8]

代入储气罐参数,壁厚为2.3 mm的筒体能够承受爆破压力为7.13 MPa,结合试验结果可以看出,中径公式计算的爆破压力与实际储气罐所能承受的最大压力相对接近。
福贝尔公式和中径公式均基于理想塑性假设,未考虑材料的实际应变硬化效应和局部塑性失稳,导致预测值可能高于实际值,实际上薄壁筒体易发生屈曲或裂纹扩展,而非均匀塑性失效,且6061-T6筒体材料属于低硬化材料,当材料硬化不足时(${\sigma }_{b}/{\sigma }_{s}$=1.08<1.2),福贝尔公式误差较为显著。
本文通过数值模拟、试验验证和理论计算相结合的方法,研究了空气悬架储气罐的承压性能与失效机理,主要结论如下:
a.基于非线性本构关系建立的储气罐有限元数值模拟结果表明:当筒体壁厚为2.1 mm和2.2 mm时,最大等效塑性应变分别为16%和9%,均超过6061铝合金7%的断裂延伸率阈值;而当壁厚增至2.3 mm时,最大等效塑性应变降至6%,满足材料塑性变形要求,证实该壁厚结构可安全承载6 MPa设计压力。
b.壁厚2.3 mm储气罐的爆破试验结果显示:实际爆破压力达7.29 MPa,失效位置出现在气嘴接头与筒体连接区域,与仿真预测的最大应力分布区域具有空间一致性,验证了数值模型的可靠性。
c.爆破失效断口形貌分析结果表明:储气罐破裂呈现连续撕裂特征,无明显脆性断裂分叉现象,证实了储气罐失效模式为典型韧性断裂,符合内压渐进累积至塑性失稳的特征。
d.理论公式对比显示:中径公式计算结果(7.13 MPa)与试验值(7.29 MPa)偏差仅2.2%,而Faupel公式预测值(8.19 MPa)相对误差达10.9%,表明低硬化材料的薄壁储气罐宜采用中径公式进行储气罐爆破压力估算。
