To reduce the raw material cost of automobile painting shop, this paper proposes a plan to reduce the material consumption of electrophoretic coating, weld seam sealant, lacquer, varnish, polystyrene foam, wax, etc. Taking PVC material consumption reduction of a paint shop as an example, this paper, by analyzing the source of material waste, proposes the methodology of material waste reduction by increasing the utilization of material per bucket in aspects of equipment, process, quality, etc., reducing the manual glue application when changing bucket and reducing glue application amount of robot during production, which reduces the material consumption per vehicle significantly and reduces material cost.

为降低汽车涂装车间原材料成本,针对电泳漆、焊缝密封胶、色漆、清漆、发泡胶、蜡等原材料提出耗量节约方案,以某涂装车间聚氯乙烯(PVC)材料消耗量降低为例,通过分析材料浪费的来源,从设备、工艺、质量等方面提出增加单桶材料利用率、降低更换胶桶时手工排胶量及生产过程中机器人排胶量等减少材料浪费的方法,大幅降低了单车材料耗量,降低了材料成本。

To reduce the raw material cost of automobile painting shop, this paper proposes a plan to reduce the material consumption of electrophoretic coating, weld seam sealant, lacquer, varnish, polystyrene foam, wax, etc. Taking PVC material consumption reduction of a paint shop as an example, this paper, by analyzing the source of material waste, proposes the methodology of material waste reduction by increasing the utilization of material per bucket in aspects of equipment, process, quality, etc., reducing the manual glue application when changing bucket and reducing glue application amount of robot during production, which reduces the material consumption per vehicle significantly and reduces material cost.

在汽车涂装工艺过程中,聚氯乙烯(Polyvinyl Chloride,PVC)胶主要用于焊缝密封,具有防止车身漏水、铝铁材料接触面防腐、总装零件安装面摩擦等功能,靠近主地板尾部的PVC胶还具有防石击的作用。
PVC材料按照应用位置可划分为车身胶、车底胶和顶沟胶。PVC材料在生产过程中的消耗主要包括正常工艺喷涂和浪费。PVC工艺由机器人涂胶、手工涂胶、手工刷胶3个 部分组成,其中,机器人涂胶和手工涂胶会造成PVC材料的消耗,手工刷胶是为保证PVC密封性及外观等质量要求,在机器人涂胶或手工涂胶的基础上进行的必要人工操作,不会产生额外的材料消耗。PVC浪费主要表现在胶桶底部余胶、换胶过程手工排胶和机器人排胶[1],应减少PVC浪费以降低材料消耗量。
PVC胶供胶系统采用双级增压方式运行,其中,一级增压泵直接作用于胶桶内部PVC胶。由于PVC胶相对黏度较电泳漆、面漆、清漆、蜡等原材料高,当胶桶内部PVC胶即将用尽时,压盘与PVC之间存在一定量的空气,空气随材料进入供胶系统,导致一级及二级增压泵空打,影响产品质量的同时降低了设备的使用寿命。因此,需要设置合理的余胶量,同时降低成本并保证设备运行状态稳定[2]
当胶桶中PVC胶即将用尽时,胶桶液位传感器对胶桶最低液位进行识别,供胶系统触发切泵动作,新胶桶启用。新胶使用前需排净罐装材料过程中混入的空气,因此,需要手工排出胶桶上表面PVC胶约30 kg,以避免空气混入供胶系统造成增压泵空打或气泡随材料经过机器人喷涂至车身造成焊缝密封不良、外观不良或气泡炸枪。
为防止PVC材料在制造过程中混入杂质或某组分聚集成较大颗粒堵塞机器人枪嘴,在较长时间停机后,PVC机器人在喷涂车身前需进行排胶,单次排胶量平均约为40 g。单次排胶量由排胶程序设定的排胶流量和单次排胶时间决定。为避免排胶量过少堵塞枪嘴,可在单次排胶时间不变的情况下,降低排胶流量以降低成本。
PVC生产线分别由3组供胶系统提供车身胶、顶沟胶和车底胶。3组供胶系统均向机器人和手工工位同时供胶,由于机器人系统存在材料循环过程,因此,3组供胶系统均设有机器人输胶管路和回胶管路。而手工系统不存在材料循环过程,因此,3组供胶系统仅有手工输胶管路。3组供胶系统均具有一级增压泵,且每组系统一级增压泵均为一用一备,可保证连续稳定生产。
车身胶供胶系统如图1所示,材料通过一级增压泵后分别进入车身机器人二级增压泵和车身手工二级增压泵。相比于车底区域,车身区域机器人数量较少,手工工位数量较多,因此,车身供胶系统中机器人二级增压泵比车底供胶系统少,而手工二级增压泵比车底供胶系统多。
顶沟胶供胶系统如图2所示,其与车身胶及车底胶供胶系统的主要区别是没有二级增压泵,这是由于顶沟胶相对黏度较低,如果经过双极增压会加剧材料剪切变稀特性,导致相对黏度进一步下降,存在流挂或干涉等质量问题。应用顶沟胶的机器人和手工工位均比车身胶及车底胶少。
车底胶供胶系统结构与车身胶供胶系统相似,如图3所示。
为减少生产过程中胶桶底部剩余胶量,在PVC车身和车底胶泵房进行胶桶压盘最低位置优化测试。其中,车身胶、顶沟胶和车底胶各2个胶桶参与测试,测试的主要目的是在不造成设备及质量问题的前提下尽可能降低压盘最低位置,最大程度减少切泵后胶桶中的残余胶量。具体测试方法为每隔5 mm降低压盘最低位置,每次调整压盘最低位置后在原胶桶切换新胶桶前对供胶系统一级增压压力、二级增压压力、各机器人枪嘴出胶压力进行测量,如表1所示。
表1可知,随着供胶系统压盘最低位置的不断降低,车身胶、顶沟胶、车底胶的一级增压压力和二级增压压力升高,枪嘴压力降低。以车身胶供胶系统为例,在正常生产过程中,压盘最低位置为50 mm,对应的一级增压压力为5.0 MPa,二级增压压力为14.7 MPa,枪嘴压力为8.4 MPa。当压盘最低位置下降至25 mm时,一级增压压力为6.3 MPa,超过设备允许的最大值6.0 MPa,二级增压压力为18.6 MPa,超过设备允许的最大值18.0 MPa.枪嘴压力为3.1 MPa,低于设备允许的最小值4.0 MPa。因此,当压盘高度降低至25 mm时,系统供胶压力已不在设备允许范围内,长期运行会造成设备损坏。因此,车身胶供胶系统的压盘最低位置应为30 mm。顶沟胶供胶系统仅有一级增压,设备允许的一级增压压力最大值为19.0 MPa,枪嘴压力最小值为3.0 MPa,因此,顶沟胶供胶系统的压盘最低位置应为25 mm。车底胶供胶系统与车身胶供胶系统结构相似,设备允许的一级增压压力、二级增压压力和枪嘴压力范围与车身胶相同,因此,车底胶供胶系统压盘最低位置应为30 mm。
除供胶系统外,还应对PVC喷涂质量进行测试,保证压盘位置下降后输出质量合格的产品,具体测试方法为每隔5 mm降低压盘最低位置,每次调整压盘最低位置后在切换新胶桶前考核车身喷涂质量,每个压盘位置选取连续20台车进行涂胶完整性、密封性、外观、残胶、胶泡等质量考核,如表2所示。
表2可知,随着供胶系统压盘最低位置的不断降低,车身胶、顶沟胶、车底胶的密封不良、外观不良、残胶、胶泡百车缺陷数量(Fault Per Hundred vehicle,FPH)升高。以车身胶供胶系统为例进行说明,随着压盘最低位置的逐渐降低,供胶系统内产生空气层的可能性逐渐提高,这是由于泵桶内剩余的PVC胶量越少,与压盘接触的最上层PVC胶的表面形态越不稳定,主要表现为表面平整程度变差,易在压盘与PVC胶之间形成空气层,另外,最上层的PVC胶先于下层PVC胶进入供胶管路,从而造成部分空气随PVC胶从供胶管路进入机器人内部,再由机器人枪嘴喷涂在车身上。混入空气的PVC胶会降低胶条有效厚度,密封性能变差,易产生密封不良。在空气的作用下,机器人涂胶开关枪位置会产生炸枪现象,即涂胶压力突然变化引起胶条宽度、厚度和平顺度异常,在机盖和后盖等可见区域,炸枪产生的胶条外观不良格外突出。炸枪还会导致胶条开关枪位置残胶飞溅增多,当残胶落到外观可见区域或总装安装区域时,会产生PVC外观及干涉问题。当四门两盖的PVC内部存在空气层时,湿胶状态下目测无法识别质量缺陷,在经过PVC烤箱烘烤后,存在空气层的PVC胶条产生的胶泡数量和尺寸均显著增加。PVC胶泡产生的根本原因是装焊折边中存在空气,经过PVC烤箱后空气膨胀挤压PVC胶条形成胶泡[3]。PVC胶内部的空气同样会在PVC烤箱中受热膨胀,与折边中存在的空气共同促进胶泡的产生。当压盘高度降低至20 mm时,密封不良百车缺陷数由0上升至5,超出了目标控制值4,外观不良百车缺陷数由5上升至10,超出了目标控制值8,残胶百车缺陷数由5上升至10,超出了目标控制值8,胶泡百车缺陷数为1 432,超出目标控制值1 200。因此,为保证产品质量,车身胶供胶系统压盘最低位置为25 mm。通过试验可知,顶沟胶供胶系统压盘最低位置为25 mm,车底胶供胶系统压盘最低位置为25 mm。
结合设备试验和质量试验的结果,可得胶桶底部余胶节约的具体实施方案:通过降低供胶系统压盘最低位置充分利用泵桶中PVC胶,减少桶底余胶,压盘最低位置需同时保证设备正常运行和产品质量,压盘最低位置如表3所示。
减少新胶桶启用过程中手工排胶量是降低PVC胶消耗量的主要手段之一。为避免降低手工排胶量对设备和质量的不利影响,需分别进行排胶量降低的设备压力测试和产品质量测试。目前,车身胶、顶沟胶和车底胶的新胶桶手工排胶量分别为30 kg、10 kg、30 kg,设备压力测试的具体方法为逐渐降低手工排胶量进行测试,每次降低2 kg,每次开始应用新胶桶涂胶后对供胶系统一级增压压力、二级增压压力、各机器人枪嘴出胶压力进行测量,如表4所示。
表4可知,在满足供胶系统一级增压压力、二级增压压力、各机器人枪嘴出胶压力要求的前提下,车身胶供胶系统、顶沟胶供胶系统、车底胶供胶系统允许的单桶最小排胶量分别为24 kg、8 kg、24 kg。
除进行设备试验外,还需进行质量试验,对供胶系统允许的单桶最小排胶量进行测试。质量试验需逐渐降低手工最小排胶量,每次降低2 kg,在应用新胶桶开始涂胶后,对喷涂的前100台车进行涂胶完整性、密封性、外观、残胶、胶泡等考核,如表5所示。
表5可知,在保证涂胶质量的前提下,车身胶供胶系统、顶沟胶供胶系统、车底胶供胶系统允许的单桶最小排胶量分别为22 kg、6 kg、22 kg。
结合设备试验和质量试验结果,可获得新胶桶启用过程中手工排胶量节约的具体方案:通过减少手工排胶量,充分利用泵桶中PVC胶,同时保证设备正常运行和产品质量,最低手工排胶量如表6所示。
按照喷涂位置不同,PVC涂胶机器人可分为车身机器人、顶沟机器人和车底机器人。为保证枪嘴涂胶压力正常并尽可能减少枪嘴喷涂过程中的堵塞现象,需对各机器人枪嘴进行排胶,具体排胶时机及频次如表7所示。
为提升降本增效的效果,改进了PVC胶生产过程,提高了材料熟化过程的真空度,有效减少了材料体系中的空气。通过提高对搅拌时间和搅拌温度的控制精度,使PVC树脂及填料以较小的颗粒均匀分散在材料体系中,减少了PVC机器人枪嘴堵塞。
为降低机器人排胶量,同时保证设备运行的稳定性和产品质量,需采用降低机器人单次排胶流量而单次排胶时间和排胶频次不变的方式进行试验,具体测试方法是机器人排胶流量每次降低2 mL/s,对不同排胶流量下的机器人枪嘴压力、百吨材料堵枪次数、涂胶完整性、密封性、外观质量、残胶数量进行统计,从而确定各机器人最小排胶流量,如表8所示。
以车身机器人为例对机器人最小排胶流量进行分析。随着机器人排胶流量的降低,枪嘴压力逐渐增大,这是由于供胶系统中材料内部的杂质没有及时排出,部分杂质堵塞枪嘴。枪嘴压力标准范围为4~25 MPa,因此,当排胶流量下降至3 mL/s时,枪嘴压力达到26.4 MPa,超出了压力上限。机器人枪嘴堵枪会产生严重的质量风险,堵枪导致机器人喷涂的胶条变窄或胶条中央分叉。胶条变窄会导致涂胶位置偏离焊缝,形成密封不良。胶条中央分叉会在可见区域产生外观问题,在总装安装位置产生干涉。当排胶流量下降至3 mL/s时,密封不良百车缺陷数量、外观不良百车缺陷数量、残胶百车缺陷数量均超过质量目标上限,因此,从设备运行和质量控制的角度出发,车身机器人排胶流量最小值为5 mL/s。同理,可确定顶沟机器人排胶流量最小值为8 mL/s,车底机器人排胶流量最小值为9 mL/s。
根据各种类PVC胶单车消耗量、全年生产数量和材料单桶质量计算全年消耗桶数,如表9所示。
根据各种类PVC密度、泵桶半径、优化前后桶底余胶高度和全年消耗桶数,可计算出各种类PVC胶全年节约桶底余胶质量,如表10所示。桶底余胶高度优化前、后各种类PVC 胶全年桶底余胶质量对比数据如图4所示。
根据优化前、后PVC胶新胶桶启用后单桶手工排胶质量和全年消耗桶数,可获得PVC胶全年手工排胶节约质量,如表11所示。单桶PVC手工排胶质量优化前、后PVC胶全年手工排胶质量对比数据如图5所示。
PVC涂胶机器人全年排胶量与全年生产时长密切相关,以双班生产模式为例,全年生产52周,每周生产6天,计算获得全年排胶次数,如表12所示。
根据优化前、后PVC涂胶机器人单次排胶流量、单次排胶时间、全年排胶次数、密度,可计算出全年排胶节约质量,如表13所示。单次排胶流量优化前、后年排胶质量对比如图6所示。
通过对PVC泵桶底部余胶质量、PVC新胶桶启用过程手工排胶质量以及PVC机器人排胶质量优化,可获得车身胶共节约27.288 t/年,顶沟胶共节约0.497 t/年,车底胶共节约63.175 t/年。以PVC材料采购成本22 000元/t计算,全年可节省PVC材料采购成本200.112万元。
PVC材料消耗量降低显著降低了涂装车间生产成本,在充分利用设备潜能并保证合格产品质量的条件下提高了PVC材料利用率。未来,可考虑在满足质量要求的前提下减少PVC胶的喷涂量。在机器人程序设计方面,可考虑降低机器人喷涂单条PVC的体积及多条PVC的搭接面积,减少不必要的叠枪喷涂。在材料方面,可引入低密度PVC胶进行喷涂,进一步降低PVC材料的使用量。
