To address the issue of cooling water leakage in resistance spot welding, this paper analyzes the interface between the electrode cap and the electrode arm. Through microstructural analysis and hardness gradient analysis of the adhesive material on the electrode arm, it is found that for copper alloys of different materials under the combined action of electric fields and pressure, the copper alloy with lower strength undergoes strengthening. This strengthening phenomenon leads to adverse effects in the application of automotive BIW welding.

为解决电阻点焊冷却水泄漏问题,针对电极帽与电极臂的接口进行分析,通过对电极臂粘连材料进行显微组织分析和硬度梯度分析,发现不同材质的铜合金在电场和压力的复合作用下,强度较低的铜合金发生强化,该强化现象导致在白车身焊接应用场景中产生不良。

To address the issue of cooling water leakage in resistance spot welding, this paper analyzes the interface between the electrode cap and the electrode arm. Through microstructural analysis and hardness gradient analysis of the adhesive material on the electrode arm, it is found that for copper alloys of different materials under the combined action of electric fields and pressure, the copper alloy with lower strength undergoes strengthening. This strengthening phenomenon leads to adverse effects in the application of automotive BIW welding.

铜合金是常用的焊接电极材料。在白车身制造中,焊接工艺应用较多,包括电阻点焊、激光焊、熔化极惰性气体保护焊、螺柱焊、凸焊、阿普拉斯焊等。上述焊接工艺在控制端需要大量铜合金导电机构,在执行端需要大量铜合金损耗件,如电极臂、电极帽、导电嘴、夹头等,其中,电阻点焊电极应用最广泛。电阻点焊电极是电阻点焊中向焊件传输焊接电流、施加焊接力并消散焊接区热量的部件,在工作中承载压力和电流循环载荷。在焊接过程中,电极在高温和高压下,不断与工件接触,要求电极具备较高的高温强度和硬度、抗氧化性和良好的导电性能[1]
铜合金电极材料在满足导电性能的同时,还需满足特定的力学性能要求。热处理强化是提高铜合金高温强度的有效方法,通过热处理和冷变形加工,添加少量析出强化合金元素进行合金化,可在不明显降低电导率的同时,显著提高合金的强度和使用温度[2]。弥散氧化物铜基合金广泛应用于电极材料,氧化物具有较高的硬度和良好的化学稳定性。在铜基体中引入热稳定性高、呈弥散分布的氧化物粒子,可阻碍位错运动、抑制再结晶,使其力学性能,尤其是高温力学性能大幅提高[3]。抗拉强度高于600 MPa的铜合金多为固溶时效强化型合金,是高强度、中等电导率的电极材料,该类材料的铸件通过适当的热处理可具备接近锻件的力学性能,常用材料有铍钴铜、镍铍铜。同时,也出现了专用性能铜合金,如合金硬度很高的铍铜,要求高硬度及软化温度的钨铜、铜-碳化钨烧结材料[4]
高强度高电导率铜合金按合金成分可分为CuFeP、CuCrZr、CuNiSi、CuNiSn等[5-10]。其中,CuCrZr系列合金具有良好的力学性能和导电性能,如图1所示。在CuCrZr电导率达到纯铜电导率的80%的情况下,其抗拉强度超过500 MPa。CuNiSn合金强度虽然很高,但电导率较低。CuZn合金和CuFeP合金的强度和电导率表现较好,但均低于CuCrZr合金,使CuCrZr合金作为焊接电极时有明显的强度和电导率优势。当然,铜合金在加工成电极后,微结构也会发生变化,导致力学性能产生变化,如拉拔成型和冲压成型会拉长铜合金晶粒,形成条状织构,车削加工的材料表面会形成细碎晶粒等。
在汽车焊装设备中,Cu-CrZr、CuNiSi和CuAl2O3等铜基合金应用较为广泛,需根据零件所需的力学和导电性能选用相应的材质。由于部分器件同时承受压力和电负荷,而不同材质的铜合金在相同负荷下产生的力学行为不同,铜合金的强度、硬度、熔合和断裂方式等会直接影响器件的使用寿命。目前,不同材质铜合金在压力和电场下的力学行为研究较少,当不同材质的铜合金配合使用时需考虑异种材质的不同力学行为所产生的影响。
在汽车生产中,铜合金电极材料应用广泛。除变压器、逆变器等电气元件外,导电桥、大臂、汇流排、电极臂、电极帽等导电部件均采用铜合金。其中,电极臂和电极帽在焊接时不仅承受电负荷,同时承受压力负荷,因此,电极材料的导电性能和力学性能的可靠性非常重要。以某汽车生产线为例,根据所焊接板材厚度,设置电阻点焊的焊接电流为7~10 kA、焊接压力为2~6 kN。焊接中的电流和压力通过电极臂和电极帽传递至焊点。
电阻点焊是通过在金属板材之间施加压力和电流,使电极之间的金属板材发生熔合的焊接方式。金属板材发生熔化的能量可用焦耳定律Q=I2RT计算。在焊接过程中,焊接电流和焊接时间根据需要设定,焊接电阻主要包括电极与板材之间的电阻Rew、板材自身电阻Rw和板材之间的电阻Rc。电极帽承受的热量主要包括电极帽与板材之间的电阻Rew产生的热量和板材之间熔化传导至电极帽的热量,如图2所示。电极臂内通过循环冷却水降低电极温度,避免电极臂与电极帽在焊接过程中过热粘连,如图3所示。
由于电极帽直接与焊点接触,在使用过程中会产生磨损和氧化,焊接一定点数之后需进行修磨,即清除电极帽表面的氧化物和脏污,同时将磨损的电极帽端面修整为标准形状。电极帽在修磨一定次数后需更换,通常1对电极帽可焊接约3 300个焊点。当焊接点数达到设定值时,需使用专用扳手更换电极帽。电极臂可长期使用,电极臂的使用寿命通常在90天以上,部分可达150天。
在某车型自动化生产线上,电极臂材质原为CuCrZr,变更为CuSiNi后,电极臂漏水问题频发,导致其使用寿命大幅降低,电极臂的失效模式均为冷却水泄漏,泄露位置为电极帽和电极臂结合面,如图4所示。
经考察,其他工厂使用同材质的电极臂均未发生类似漏水问题。经统计,当CuCrZr电极帽与CuSiNi电极臂配合使用时,电极臂使用寿命为0.5~2天,当CuCrZr电极帽和CuCrZr电极臂、CuAl2O3电极帽与CuSiNi电极臂配合使用时,电极臂平均使用寿命超过90天,如表1所示。电极臂频繁漏水导致耗材成本增加,除此之外,由于机器人岛内电路复杂,冷却水泄漏易产生短路风险。对高效稳定的自动化生产线而言,冷却水泄漏后的电极臂更换以及后续工艺验证和调整会造成大量停机时间,大幅降低生产效率。
鉴于CuCrZr电极帽和CuSiNi电极臂配合使用时出现冷却水泄露问题,本文对其成分和力学性能进行测试。
电阻点焊焊枪电极臂材料主要为CuCrZr、铍铜、CuSiNi等铜基合金。电极臂材料的选择主要考虑使用寿命和成本。本文中电极臂材质为CuSiNi,具体成分如表2所示,硬度如表3所示。
测量电极臂硬度后发现,电极臂硬度较高,5次测量平均值为242.8 HV1。电极臂采用高硬度铜合金,降低了磨损量,提高了使用寿命。同时,降低了电极帽更换时外力导致的端面变形,提高了电极臂的稳定性。
白车身由多种板材焊接而成,包括镀锌板、高强钢板、相变诱导塑性钢、烘烤硬化钢、热形成钢等。为提高电极材料的焊接适用性,CuAl2O3和CuCrZr成为电极帽使用最广泛的材料。CuAl2O3与CuCrZr的常温硬度接近,CuAl2O3具有更高的软化温度[3]。本文所述的漏水问题中,所用电极帽的材质为CuCrZr,成分如表4所示,硬度如表5所示。
CuCrZr电极帽的硬度明显低于CuSiNi电极臂,理论上,这2种硬度的材质配合使用较为理想。电极帽作为消耗件,需定期更换,低硬度可降低电极臂的磨损。低硬度材质在受外力后,更易贴合高硬度材质,提高了界面结合的严密性,降低了漏水风险。
电极帽安装在电极臂上,电极帽内壁与电极臂端面贴合,当二者接合面贴合不良时,冷却水会从空隙泄漏。对漏水的电极臂端面和电极帽内壁进行分析,从外观来看,与电极帽接触的表面附着数圈粘连材料,如图5所示。在电极帽侧与电极臂接触的表面发现数圈凹槽,如图6所示。
直观来看,电极帽内壁的材料易脱落,粘连在电极臂端面上,使电极臂端面变得粗糙。由于电极帽是损耗件,更换电极帽后会造成电极帽内壁与电极臂端面贴合不良,导致冷却水泄漏。将电极臂和电极帽纵切,分析电极臂粘连位置和电极帽材料脱落位置的金相、硬度和成分,研究异种铜基合金在电场和压力作用下发生材料粘连的原因和机理。图7中红圈内为发生粘连导致冷却水泄漏的位置。
金相试验采用重铬酸钾2 g、硫酸(比重1.84)8 mL、饱和氯化钠溶液4 mL、水100 mL组成的腐蚀剂,在使用前加入5滴盐酸,腐蚀10 s。图8所示的金相照片中,电极臂发生粘连位置下部浅色区域为电极臂,上部深色区域为粘连的电极帽材料。
经测量,电极臂粘连长度为942.67 μm,最大处高度为80.23 μm。由金相可知,电极臂和电极帽材质有明显区别。电极臂材料晶粒清晰可见,电极帽材料呈细碎组织状态,很难分辨晶界,该特征大多由大量形变或机械加工导致晶粒破碎形成。2种材料大部分保存有原有界面,但2种界面已完全熔合成一体,中间没有分裂。其中,在图8红圈区域处,2种材料的晶粒已经发生侵入,晶界不再明显,2种晶粒已熔合。
2种硬度不同的材料熔合后,在外力作用下分离,通常硬度低的材料先断裂。如图9所示,电极帽的凹槽部位发现明显断裂和变形痕迹。发生断裂的位置晶粒破碎,无法分辨原有晶界。而电极帽基体材料的晶界清晰,与断裂位置有明显区别。
从金相可判断,CuSiNi电极臂与CuCrZr电极帽在配合使用时,在电场和压力复合作用下,2种不同的铜基合金发生熔合,在更换电极帽时,熔合位置断裂,断裂位置为硬度相对较低的电极帽侧。安装新电极帽后,电极帽内壁平整,与表面凸起的电极臂外表面贴合不良,导致冷却水从电极臂与电极帽的间隙漏出。
电极帽材料发生断裂的位置取决于电极帽的强度梯度和应力状态。当电极帽未发生熔合时,基本趋于均质材料,平均硬度为171.4 HV1。当发生熔合后,由于压力和热量的作用,电极帽材料的微结构和力学性能均发生变化。
分别测量电极帽和电极臂纵切面的硬度,测量位置如图10黄色箭头所示,电极臂侧为负向,电极帽侧为正向,电极臂和电极帽贴合界面为0点。
从电极臂基体向表面依次测量硬度,由表6硬度分布可知,从-60 μm处到-10 μm处,电极臂的硬度分布均匀,平均硬度为246.5 HV0.25。电极帽粘连在电极臂上的材料,即表6中10 μm处到40 μm处,硬度明显低于电极臂,且均匀分布,平均值为207 HV0.25。
从电极帽表面向基体测量,不同深度的硬度如表7所示,距表面50 μm处硬度为206 HV0.25,与电极臂上的粘连材料硬度基本相同。随着测量位置越来越向基体深入,从75 μm处到200 μm处,硬度逐渐降低。当深度超过225 μm后,硬度开始趋向均匀,直至深度300 μm,硬度无明显变化。
电极臂和电极帽的硬度梯度如图11所示,红线为电极帽断裂位置,黄线为电极帽与电极臂材料分界线。由图11可知,电极帽表面产生强化,但硬度依然明显低于电极臂,且向基体方向硬度逐渐降低,直至降至基体硬度。
CuCrZr电极帽与CuSiNi电极臂的熔合与强化,在工程应用中产生了不良影响。当2种材质熔合后,电极帽与电极臂之间的界面消失,电极帽与电极臂接触面材质发生强化,晶粒变得更细碎,强度变得更高。由于电极帽是损耗件,当与电极臂熔合且表层被强化后,在拆卸过程中,分离面必然偏向电极帽侧,会有一定厚度的电极帽材料粘连在电极臂上。粘连的厚度与强化后的强度分布和电极帽材料承受的扭力分布有关。当新电极帽安装后,光滑的电极帽内壁与有一定厚度粘连材料的电极臂外壁的配合出现间隙,电极臂内的冷却水会从间隙漏出产生冷却水泄漏。
针对电极材料在工程应用中出现的冷却水泄漏问题,通过显微组织分析、显微硬度梯度分析等方法,研究在CuCrZr和CuSiNi的配合使用过程中,2种不同铜基合金之间的材料粘连现象。粘连原因为CuCrZr和CuSiNi在电场和压力复合作用下产生熔合,且使CuCrZr表面晶粒细碎化,强度提高。2种零件在外力下作用分离时,在CuCrZr电极帽基体发生断裂,断裂位置与电极帽的强度分布和扭力分布有关。CuCrZr电极帽发生强化的深度为225 μm,当超过225 μm后,基本趋于电极帽基体硬度,被强化区域的硬度最高为209 HV0.25,低于CuSiNi电极臂基体的平均硬度。电极帽上发生断裂位置的深度约为50 μm,该厚度的材料附着在电极臂端面,足以使其在与新电极帽配合使用时产生冷却水泄漏。
当电极帽采用CuAl2O3材料时,与CuSiNi电极臂配合使用时未出现熔合断裂行为。由于自动化生产线实际产能很大程度上取决于综合设备利用率,而发生停机故障会直接降低综合设备利用率,所以在电极臂和电极帽设计时,需充分考虑材料特性,避免CuCrZr电极帽和CuSiNi电极臂配合使用。
