In order to realize the lightweight of auto body, the traditional one-piece BIW dashboard panel is designed into two parts (the upper one and the lower one) with different thickness. According to the typical features of the front dashboard panel, namely the arch shape of the evacuation area of the wheel cover, this paper proposes shallow drawing plus reshaping to simplify stamping process and greatly improve material utilization rate. In order to address the issues of corrugation of dashboard upper panel, insufficient stiffness of single part and poor welding of evacuation area of the wheel cover, the paper verifies the feasibility of shallow drawing plus reshaping through stamping CAE analysis, stamping physical production and welding quality verification. The cost saving advantage of split-type front dashboard panel is confirmed by the cost accounting of the whole process chain (stamping, welding, coating). Finally the low-cost front dashboard panel is put into mass production with shallow drawing plus reshaping process.

为提高车身结构轻量化水平,对汽车白车身前机舱的传统一体式前围板进行了上、下分体不等厚设计。针对前围板上板的典型特点,即左、右两翼轮罩避让区域的拱起形状,提出浅拉延和整形的工艺,简化了冲压生产工序,大幅提升了材料利用率。为解决前围上板的整形起皱、单件刚度不足以及轮罩避让区域的焊接不良问题,通过冲压CAE分析、冲压实际生产、焊接质量检测等验证了分体式前围板上板的浅拉延和整形工艺的可行性。最后通过冲压、焊装及涂装的全工艺生产链收益核算,确认该分体式前围板具有成本优势,同时实现了低成本前围板浅拉延加整形工艺的量产。

为提高车身结构轻量化水平,对汽车白车身前机舱的传统一体式前围板进行了上、下分体不等厚设计。针对前围板上板的典型特点,即左、右两翼轮罩避让区域的拱起形状,提出浅拉延和整形的工艺,简化了冲压生产工序,大幅提升了材料利用率。为解决前围上板的整形起皱、单件刚度不足以及轮罩避让区域的焊接不良问题,通过冲压CAE分析、冲压实际生产、焊接质量检测等验证了分体式前围板上板的浅拉延和整形工艺的可行性。最后通过冲压、焊装及涂装的全工艺生产链收益核算,确认该分体式前围板具有成本优势,同时实现了低成本前围板浅拉延加整形工艺的量产。

In order to realize the lightweight of auto body, the traditional one-piece BIW dashboard panel is designed into two parts (the upper one and the lower one) with different thickness. According to the typical features of the front dashboard panel, namely the arch shape of the evacuation area of the wheel cover, this paper proposes shallow drawing plus reshaping to simplify stamping process and greatly improve material utilization rate. In order to address the issues of corrugation of dashboard upper panel, insufficient stiffness of single part and poor welding of evacuation area of the wheel cover, the paper verifies the feasibility of shallow drawing plus reshaping through stamping CAE analysis, stamping physical production and welding quality verification. The cost saving advantage of split-type front dashboard panel is confirmed by the cost accounting of the whole process chain (stamping, welding, coating). Finally the low-cost front dashboard panel is put into mass production with shallow drawing plus reshaping process.

汽车白车身成本是影响汽车成本的重要指标,为降低整车成本,研究在满足各项整车性能指标条件下的低成本白车身结构和工艺十分必要[1-3]。材料利用率直接影响白车身成本,目前,冲压工艺通过产品优化设计、工艺创新设计、拉延筋设计和合模方案优化等可有效提升材料利用率[4-8]
浅拉延作为材料利用率提升的有效方案之一,目前行业内主要应用于汽车外覆盖件(侧围、翼子板、门外板等)[9-13]。前围板是发动机舱与乘员舱的主要隔离构件,具有隔声、减振、隔热的作用。常规的一体式前围板拉延深度大、冲压开裂多,需采用拉延性能更佳、成本相对更高的深冲钢[14-15],且冲压成形工序多,修边和冲孔需采用斜楔机构,模具结构复杂[16-17],制造成本高,冲压的材料利用率较低。
为此,本文提出一种上、下分体不等厚设计的轻量化前围板结构,并进行浅拉延和整形工艺的研究和应用验证,经过成形CAE仿真分析、冲压成形工艺验证、焊接质量验证,分体式轻量化前围板成功量产,降低了前围板的成本。
图1所示为常规一体式前围板,通常采用厚度为1.0 mm的冷轧钢DC03(或者无间隙原子高强钢HC260Y)或上、下分体激光拼焊板(上、下板厚度分别为1.0 mm、0.8 mm)。一体式前围板存在拉延开裂、材料利用率低和工序多的缺点,如图2所示。
本文所设计的分体式前围板如图3所示,根据车身性能及碰撞需求,其前围上、下板料厚分别为1.0 mm、0.8 mm,可提高车身结构轻量化水平,且由于分体式设计降低了零件成形难度,采用材料成本低于DC03的DC01。
针对分体式前围上板左、右轮罩避让区域的拱起形状特征,即图4a所示的A和B区域,将左、右两侧拱起特征在拉延工序(OP10)进行摊平处理,与主体在同一平面,之后通过OP30工序整形获得拱起形状。图4b所示为前围上板的核心工艺,产品的拉延深度大幅降低,同时拉延工序的工艺补充整体低矮,即产生的废料减少,提高了材料利用率。
图5所示为前围上板的工艺规划,仅3道工序,由于OP20工序修边包含正修和OP30工序的正整形翻边,模具结构得到简化且成本更低,无需复杂的侧整形侧修边的斜楔机构。
按照图5工艺方案进行冲压成形仿真分析,由于该工艺为浅拉延,成形深度低,不存在开裂风险,因此,重点关注起皱风险。图6a所示为OP10浅拉延的CAE分析起皱趋势值(压边力设置为1 250 kN,料片设置为随形T形料),产品本体区域起皱趋势值(Potential Wrikles,PW)<0.01,工艺补充及其压料面PW≤0.03,满足起皱可控的CAE评判标准。图6b所示为OP30翻边整形的CAE分析起皱趋势值(上压料力为1 600 kN,周圈整形翻边力为800 kN),产品轮罩避让区域PW≥0.01,即该区域存在起皱风险,需实际验证其起皱状态。
基于前期同步工程阶段的成形分析,针对分体式前围板常规拉延、一体式前围板拉延分别与分体式前围板浅拉延整形工艺方案进行对比,分析料片尺寸、零件质量、材料利用率等方面的差异。
图7所示为分体式前围上板常规拉延(型面一次压延到位,无整形工序)与浅拉延的工艺补充对比,由关键断面A-A及B-B可知,其工艺补充的高度分别由96 mm、58 mm下降至26 mm、9.6 mm,下降比例超过72%。
板料尺寸及材料利用率的对比如表1所示。分体式前围板常规拉延的板料尺寸为1 740 mm×830 mm,材料利用率为56.19%。由于浅拉延方案工艺补充的大幅降低,其板料尺寸减小为1 720 mm×760 mm,其材料利用率提升为62.08%,板料使用量减少1.08 kg,板料成本降低5.4元/件(以DC01材料单价为5 000元/t为核算基础)。
图8所示为一体式前围板常规拉延与图7b中的分体式前围上板浅拉延的工艺补充对比,由图中关键断面A-A及B-B可知,其工艺补充高度分别由108 mm、88 mm下降至26 mm、9.6 mm,下降比例超过76%,与图7a中的的分体式前围板常规拉延相比,具有更高的工艺补充下降幅度。
表2所示,一体式前围板拉延的板料尺寸为1 922 mm×1 285 mm,板料质量为19.39 kg,材料利用率仅为58.5%。如表3所示,分体式前围板的上板采用浅拉延方案,由于其工艺补充的大幅降低,前围上、下板尺寸分别为1 720 mm×760 mm、1 565 mm×650 mm,总质量为16.65 kg,综合材料利用率提升至62.04%,板料使用量减少约2.64 kg,板料成本降低约20元(以DC01材料单价为5 000元/t,DC03材料单价为5 300元/t为核算基础)。
表2表3可知,与等厚一体式前围板(厚度为1.0 mm)相比,采用分体式前围板(上、下板厚度分别为1.0 mm、0.8 mm)时,质量由11.35 kg降为10.33 kg,同时材料由DC03替换为成本更低的DC01,有效降低了原材料成本。
图9所示,经过冲压成形仿真CAE分析和产品匹配区域焊接搭接情况等综合分析,分体式前围板浅拉延工艺方案存在3项风险需现场实物验证:轮罩区域的冲压整形起皱风险验证;刚性不足验证;轮罩起皱区域焊接质量验证。
针对前围板上板OP30整形翻边工序,选取距离底部20 mm、10 mm、5 mm、0 mm的位置对比实际冲压结果与CAE分析结果,如图10所示。在距离底部20 mm、10 mm位置,前围上板轮罩区域的起皱波浪明显,主要来源于整形翻边圆角处不光顺区域。但随着整形刀具的进一步作用,在距离底部5 mm处,由于产品区域出现加强筋特征,其起皱问题得到缓解,仅存在轻微波浪。
最终在成形时,轮罩区域的起皱基本消除,仅在平坦区域存在部分残留的波浪痕。由于该区域存在与前围横梁的焊接搭接,因此,需进一步验证焊接质量。
图11a图9b所示的冲压CAE分析结果显示,由于前围上板采用浅拉延工艺,其左、右侧翼轮罩避让区大部分区域的变薄率不足3%,存在塑性变形不充分带来的单件刚度不足风险[18-19]
图11b所示,针对现场零件进行人工搬抬及旋转等操作验证,前围板上板的单件刚度不存在变形及严重抖动问题,即单件刚度无问题,满足批量生产要求。
针对4.1节中前围上板轮罩避让区两翼存在的残留波浪痕,由于该区域与前围横梁存在搭接焊点,需对焊接质量进行实物验证。
图12所示为通过破拆检测焊核直径以及超声波无损检测焊点质量,结果均显示该波浪痕迹区域的焊点质量合格,不存在虚焊等焊接不良问题。
对一体式和分体式前围板的冲压、焊装和涂装环节的成本进行分析,获得了2种产品设计的工艺成本。
表2表3所示,针对冲压环节的一体式及分体式前围板进行成本核算,采用分体式后,材料利用率由58.5%提升至62.04%,车身减轻1.02 kg,材料牌号由DC03替换为成本更低的DC01,成本降低约20元/车。
与一体式前围板相比,由于分体式前围板在上、下板连接处增加了点焊、点焊胶和密封胶,因此,需要核算冲压、焊装及涂装全工艺链的成本。
表4所示为一体式与分体式前围板全工艺链的成本信息,采用分体式后,焊装及涂装工艺环节成本增加5.6元/车,以项目企划销量目标30万辆为核算基础,冲压模具的工装降低成本与焊装夹具的工装增加成本基本持平,因此,分体式前围板全工艺链预计约降本14.4元/车。
本文选取前围板零件为研究对象,从减料厚、降牌号以及提升材料利用率等方面进行了轻量化和低成本工艺开发与验证,得出如下结论:
a. 分体式前围板上板应用浅拉延及整形工艺,针对CAE分析中存在的起皱、零件刚度不足及焊接质量风险,通过实际冲压及焊接验证,其冲压单件及焊接品质满足要求,确认了该分体式前围上板产品设计的工艺可行性。
b. 针对一体式等厚前围板提出分体式上、下段前围板设计,可降低成本并提高轻量化水平,本案例降低质量1.02 kg,全工艺链综合降本14.4元/车。
