In order to compare the lubrication properties of the four pre-lubricants, this paper studies the influence of friction coefficient on the material thinning rate in the bulging process by numerical simulation. The results show that under the same other conditions, the smaller the friction coefficient is, the smaller the sheet thinning rate is, that is to say the better the lubrication effect is in the bulging test, the smaller the forming limit height of the sheet. Based on the numerical simulation results, four kinds of pre-lubricants are used to carry out bulging test to compare the lubrication properties. The results show that lubricating oil A has the best lubrication properties, followed by lubricating oil D and B, and lubricating oil C has the worst lubrication properties. In addition, it is found that lubricating effect of lubricating oil B weakens with the increase of coating amount, whereas that of lubricating oil C and D increases first and then decreases with the increase of coating amount.

为对比4种润滑油的润滑性能,以数值模拟的方式研究了胀形试验中摩擦因数对材料减薄率的影响,结果表明,在其他条件相同的情况下,摩擦因数越小,板料的减薄率越小,即润滑油的润滑效果越好,板料的成形极限高度越小。基于数值模拟结果,分别使用4种润滑油进行了不同涂覆量的胀形试验以对比润滑性能,结果显示,润滑油A的润滑性能最好,其次是润滑油D和润滑油B,润滑油C的润滑性能最差。此外,研究发现,润滑油B的润滑效果随着涂覆量的增加而减弱,润滑油C和D的润滑效果均随着涂覆量的增加呈现先上升后下降的趋势。

为对比4种润滑油的润滑性能,以数值模拟的方式研究了胀形试验中摩擦因数对材料减薄率的影响,结果表明,在其他条件相同的情况下,摩擦因数越小,板料的减薄率越小,即润滑油的润滑效果越好,板料的成形极限高度越小。基于数值模拟结果,分别使用4种润滑油进行了不同涂覆量的胀形试验以对比润滑性能,结果显示,润滑油A的润滑性能最好,其次是润滑油D和润滑油B,润滑油C的润滑性能最差。此外,研究发现,润滑油B的润滑效果随着涂覆量的增加而减弱,润滑油C和D的润滑效果均随着涂覆量的增加呈现先上升后下降的趋势。

In order to compare the lubrication properties of the four pre-lubricants, this paper studies the influence of friction coefficient on the material thinning rate in the bulging process by numerical simulation. The results show that under the same other conditions, the smaller the friction coefficient is, the smaller the sheet thinning rate is, that is to say the better the lubrication effect is in the bulging test, the smaller the forming limit height of the sheet. Based on the numerical simulation results, four kinds of pre-lubricants are used to carry out bulging test to compare the lubrication properties. The results show that lubricating oil A has the best lubrication properties, followed by lubricating oil D and B, and lubricating oil C has the worst lubrication properties. In addition, it is found that lubricating effect of lubricating oil B weakens with the increase of coating amount, whereas that of lubricating oil C and D increases first and then decreases with the increase of coating amount.

冲压成形工艺具有生产效率高、材料利用率高和成本低的优点,是当前应用最广泛的金属板材成形技术。汽车零部件中冲压件的数量占比高达60%~70%[1]。实际生产中,需在冲压成形前为板料与模具涂覆拉延油增强润滑性,改善板料冲压时的流动状态,有利于提高产品合格率[2]。钢板出厂时所附带的润滑油(预涂润滑油)可满足板料成形过程中的润滑需求,省去冲压前的清洗、涂油等工序,提高生产效率、降低生产成本。
胀形试验常用于评价板料的成形极限,而润滑油的润滑性能对板料的成形极限有很大影响[3]。试验过程中,在锁止筋的限制下,压边圈和凹模之间的板料无法向模具内流动,只有与凸模接触区域的板料可以流动,而润滑油正是通过改变板料的流动状态进而影响板料的成形极限。因此,影响胀形试验中板料成形极限的因素只有润滑油。
本文进行胀形试验并将板料成形极限作为评价指标对比4种润滑油的润滑性能。首先通过数值模拟研究胀形过程中不同摩擦因数对板料成形极限的影响规律,然后分别对不同种类的润滑油进行胀形试验,比较各组试验的板料成形极限高度,总结不同种类润滑油的润滑效果以及润滑油涂覆量对润滑效果的影响规律。
以胀形试验使用的模具为原型,建立有限元分析模型,如图1所示。在数值模拟过程中,为还原胀形试验的真实场景,将压边力设为300 kN并保持不变,使用锁止筋以限制拉延筋以外的材料向内流动。成形开始前将压边圈顶起60 mm,即板料的极限成形高度为60 mm,通过比较板料的减薄率,判断摩擦因数对胀形试验中板料成形极限的影响。
为使试验结果贴近实际生产,本文选择拉延工艺中常见的St16钢板为试验对象,板料厚度为1.0 mm,密度为7 850 kg/m3,弹性模量为210 GPa,泊松比为0.3。
在数值模拟过程中将摩擦因数分别设为0.05、0.10、0.15和0.20,模拟不同种类润滑油的润滑效果。摩擦因数越小,则润滑油的润滑效果越好,反之则润滑效果较差。
摩擦因数为0.15的润滑油数值模拟分析结果如图2所示,由图2可知,板料胀形过程中,减薄率最大的位置在板料与凸模的接触区,该区域在胀形过程中受到的主应力最大,最容易产生局部减薄,发生颈缩或开裂。
图3为摩擦因数分别为0.05、0.10、0.15和0.20时润滑油的数值模拟分析结果,板料的最大减薄率与摩擦因数的关系如图4所示。
图3可知,板料的最大减薄率均出现在与凸模的接触区。在胀形至同等深度的前提下,随着摩擦因数的增大,板料的最大减薄率逐渐减小,这是由于板料与凸模的接触区域在胀形过程的开始阶段受到的主应力最大,该区域的板料最先发生减薄,而较小的摩擦因数促使该部分板料向未与凸模接触的区域流动,从而使此区域板料更易发生减薄,同时也最先发生开裂。
图5所示,采用BCS-1000A板材成形试验机,按照GB/T 15825.8—2008《金属薄板成形性能与试验方法 第8部分:成形极限图(FLD)测定指南》进行胀形试验,试验使用的模具尺寸与数值模拟建立的几何模型相同,所使用的板料与数值模拟保持一致,即厚度为1.0 mm的St16钢板,初始板料尺寸为180 mm×180 mm,同样采用锁止筋限制拉延筋以外的材料向内流动,试验过程中将压边力设置为300 kN。
试验开始前,将润滑油均匀涂覆于板料与凸模发生接触的区域,之后将涂有润滑油的板料对中放置于压边圈上,启动试验程序后凹模快速下行与板料接触并与压边圈一同将板料锁死后,以5 mm/min的速度带动板料向下匀速运动。在与凸模接触后,板料局部区域开始减薄,最终出现颈缩直至开裂。当试验机检测到成形力突然下降时,自动停止运动,试验结束,得到的试验件如图6所示。试验件开裂位置为与凸模接触的区域,与数值模拟结果相同。
试验结束后,可获得试验力最大值对应的位移,其数值为板料胀形的极限高度。在胀形过程中,润滑油的润滑性能越好,与凸模接触区域的材料更易向未接触区流动,从而发生减薄,越早地出现颈缩和开裂,板料胀形的极限高度越小。
为比较不同种类润滑油的润滑效果,试验开始前分别将A、B、C、D 4种润滑油均匀涂覆于各试验钢板表面的指定区域,涂油量均为25 g/m2,比较各种润滑油的润滑性能。此外,为比较不同润滑油不同涂覆量对润滑效果的影响,将B、C、D 3种润滑油分别按照5 g/m2、25 g/m2和55 g/m2的涂覆量涂覆于各钢板表面进行试验。以上每种试验设置3组,取平均值,试验方案如表1所示。
对比不涂覆润滑油与分别涂覆A~D 4种不同种类润滑油且涂油量均为25 g/m2的5组胀形试验,总结出成形极限高度与有无润滑油涂覆以及润滑油种类之间的关系,如图7所示。由图7可知,与不涂覆润滑油相比,涂油后的成形极限均有所提升。其中,涂覆润滑油A的板料成形极限高度最小,为155.6 mm,表明润滑油A的润滑的效果最好,润滑油D次之,其板料成形极限高度为155.8 mm,润滑油C的润滑效果最差,极限高度为156.6 mm。
图8为B、C、D 3种润滑油的不同涂覆量与板料成形极限高度的关系。由图8可知,润滑油B的涂覆量与板料成形极限高度呈线性关系,当涂覆量为5.0 g/m2时,润滑油B的成形极限高度最小,为155.84 mm,仍大于润滑油A的成形极限高度。而涂覆润滑油C和润滑油D时,板料的成形极限高度均随着涂覆量的增加呈先上升后下降的趋势,试验中,润滑油D的成形极限高度均小于润滑油C,当润滑油D的涂覆量达到55 g/m2时,其板料成形极限高度达到最低,为155.43 mm,但过高的涂覆量会提高生产成本。
a. 本文通过数值模拟的方式研究了胀形过程中摩擦因数对板料减薄率的影响。结果表明,在其他条件相同的前提下,随着摩擦因数的增大,板料的最大减薄率逐渐减小,说明润滑油的润滑效果越好,胀形试验中板料的成形极限高度越小。
b. 通过胀形试验对比4种润滑油的润滑性能,结果表明,在涂覆量相同的前提下,润滑油A的润滑效果最好,其次是润滑油D、润滑油B,润滑油C的润滑效果最差。
c. 通过胀形试验对比了润滑油涂覆量对润滑效果的影响。结果表明,在其他条件均相同的前提下,润滑油B的润滑效果随涂覆量的增加而降低,润滑油C和润滑油D的润滑效果均随着涂覆量的增加呈先上升后下降的趋势,当涂覆量相同时,润滑油D的润滑性能均优于润滑油C。
