In order to achieve the connectors docking of automatic charging robots for elevtric vehicles under Low-precision conditions, a connector flexible docking mechanism with 4 degrees of freedom has been designed. Through tolerance analysis, the flexible mechanism can satisfy the requirement of operation range when the positioning deviation is 10 mm and angle deviation is 5°. Force analysis determines the adjustement of design parameters to reduce insertion and extraction force. Simulation analysis and actual experiment prove that the insertion and extraction force is under 140 N which satisfies the requirement specified by standard.

为在低精度条件下实现电动汽车自动充电机器人连接器对接,设计了具有4自由度的连接器柔性对接机构。通过公差分析,确定了该柔性机构满足定位偏差为10 mm,角度偏差为5°时应达到的活动范围的要求。通过受力分析,明确了减小插拔力的设计参数调整方向。通过对接仿真分析和实际插拔力测试,证明其插拔力满足标准规定小于140 N的要求。

In order to achieve the connectors docking of automatic charging robots for elevtric vehicles under Low-precision conditions, a connector flexible docking mechanism with 4 degrees of freedom has been designed. Through tolerance analysis, the flexible mechanism can satisfy the requirement of operation range when the positioning deviation is 10 mm and angle deviation is 5°. Force analysis determines the adjustement of design parameters to reduce insertion and extraction force. Simulation analysis and actual experiment prove that the insertion and extraction force is under 140 N which satisfies the requirement specified by standard.

电动汽车自动充电相较于人工充电有较大优势:在舒适性方面,由于枪线较重,自动充电机器人减轻了人在充电过程中的费力动作;在安全方面,自动充电机器人将人与高压大电流设备完全隔离;在自动驾驶方面,自动充电机器人使自动驾驶实现完整闭环。现有的充电机器人通常采用高精度的视觉定位系统[1-4],搭配高精度的协作机器人实现电动汽车自动充电,但成本较高。另一种技术路线采用低成本、低精度的定位系统[5-7],如采用超声波定位系统,搭配连接器柔性机构[8]实现对接,但在充电对接过程中,难以补偿该类型定位系统带来的误差。
机械臂刚度较高,采用视觉等高精度定位方案也会存在轻微定位偏移,对接动作往往会带来连接器的非正常磨损。通过柔性机构的调节,可减轻连接器的磨损,大幅提高自动充电的可靠性。现有的柔性机构主要以力及力矩反馈的方式实现[3,8-9],通过安装在连接器后的六维力传感器推断连接器间碰撞的状态,通过反馈控制,对机械臂发送指令,控制机械臂避开碰撞位姿实现最终对接。此类方案的缺点是传感器价格昂贵、控制方法复杂、开发困难、整体成本较高。
为解决上述问题,提出了被动式柔性机构方案,依靠柔性机构的误差补偿功能,补偿超声波等低精度定位系统引入的误差,从而在降低自动充电方案成本的同时,降低硬插拔对车辆充电口的磨损。
本文通过分析机构的尺寸链,设计满足容差范围要求的柔性对接机构,通过刚体受力分析获得减小对接插拔力的方法,通过Solidworks Motion进行受力和活动范围的仿真验证,并制作样件开展活动范围及插拔力的试验验证。
本文提出的自动充电柔性对接机构依靠带导向的连接器与柔性对接机构配合完成柔性对接。如图1所示,设计了专用的带导向结构的连接器,以引导连接器逐渐进入正确的姿态,从而完成最终对接。导向斜面可设计为分段斜面,更方便实现柔性对接。
在连接器公头后方,安装如图2所示的柔性对接机构。
本文的柔性机构主要由水平移动滑台、竖直移动滑台、万向节组成:水平移动滑台安装在机械臂上;竖直移动滑台安装在水平移动滑台上,可相对于水平移动滑台作水平移动;万向节安装在竖直移动滑台上,可相对于竖直移动滑台作竖直移动。连接器公头安装在万向节另一端,可沿偏航角(图2中沿x轴转动方向)和俯仰角(图2中沿y轴转动方向)方向转动。所有移动副、转动副均通过弹簧来保证对中,具体结构可参考文献[10]。连接器公头可通过柔性机构相对于机械臂产生错位,最终适应充电座实际位置,完成对接。
万向节、水平移动滑台和竖直移动滑台均采用中空式的结构设计方案,使连接器的导线可以从柔性机构的背部穿出。
现有低精度定位技术对充电口的定位精度一般为±10 mm[11-16]。根据GB/T 20234.1—2023《电动汽车传导充电用连接装置 第1部分:通用要求》规定,直流充电连接器最大插拔力为140 N。
根据相关汽车停车位置模拟,车辆停车偏航角度误差一般为±5°。同时,不同车型充电口俯仰角度大多分布在±5°的区间内。综合考虑,将容许的柔性机构补偿角度设为偏航角±5°、俯仰角±5°。
机构需要补偿定位带来的偏差、机械臂定位误差、柔性机构自身制造误差等,因此,需建立尺寸链进行分析,以确定该机构水平滑动及竖直滑动需满足的距离要求。最终建立如图3所示的尺寸链,该尺寸链建立于机械臂处于预对接姿态时的状态。
图3中:A为万向节目标位置,位于机械臂通过定位系统测得的枪座开口位置的正前方,即最终对接前机械臂需使万向节移动到的位置;B为超声波探头测得的充电座中心;C为实际车端充电座中心;D为机械臂坐标中心;E为柔性机构底座中心;F为柔性机构万向节中心实际位置。
根据定位测量误差、机加工精度和机械臂精度等,得到各尺寸的公差值,如表1所示。
尺寸AB的最大偏差ΔAB由超声波角度测量误差引起,计算如下:

式中:dpredocking为连接器位于预对接姿态时,万向节中心位置到插座中心的垂直距离,为机械臂对接程序设定值。
分别采用极值法和统计法计算柔性机构水平滑移装置或竖直滑移装置需补偿的误差:

式中:ΔAB为万向节目标位置到测量的充电座中心的最大偏差,ΔBC为测量的充电座中心到实际车端充电座中心的最大偏差,ΔCD为实际充电座中心到机械臂坐标中心的最大偏差,ΔDE为机械臂坐标中心到柔性底座中心的最大偏差,ΔEF为柔性底座中心到万向节实际位置的最大偏差,ΔAF为极值法计算出的柔性机构需补偿的平移误差绝对值,ΔAF'为统计法计算出的柔性机构需补偿的平移误差绝对值。
为达到最好的使用效果,本方案中的水平或竖直滑动距离以极值法计算的结果ΔAF为准,滑动距离设定为±19.5 mm。
按相关标准要求,直流充电连接器插拔力需小于140 N,为此,建立该机构受力模型,主要分析存在水平位置偏差及偏航角的情况下的连接器及柔性机构受力,以分析影响受力的结构设计因素,竖直方向同理。
首先,将柔性机构拆分为2个部分,第1部分为万向节及连接器部分。第2部分为滑动平台平移部分,第1部分受力如图4所示。根据力平衡方程及力矩平衡方程可得:

式中:Fcontact为连接器间的接触力,包含正压力及摩擦力;FS1FS2分别为万向节两侧的弹簧力;F1为万向节中心轴对充电连接器的力;dcontactFcontact到万向节旋转轴的力臂;d1d2分别为FS1FS2到万向节旋转轴的力臂。
移动平台受力如图5所示,根据力平衡方程及力矩平衡方程可得:

式中:${F}_{1}^{\text{'}}$${F}_{S1}^{\text{'}}$${F}_{S2}^{\text{'}}$分别为${F}_{1}^{\text{'}}$${F}_{S1}^{\text{'}}$${F}_{S2}^{\text{'}}$的反作用力,F3为水平弹簧作用在滑台上的力,${F}_{2}^{\text{'}}$为机械臂作用在滑台的力,dF1${F}_{1}^{\text{'}}$对水平直线轴承中心处的力臂,${d}_{1}^{\text{'}}$${d}_{2}^{\text{'}}$为万向节两侧弹簧弹力到动平台直线轴承中心的力臂,T为滑台在直线轴承处所受的弯矩。
式(4)、式(6)相加,式(5)、式(7)相加后,反作用力及反作用力矩相互抵消,可得:

由式(8)、式(9)可得机构最终受力,如图6所示。
由式(8)可知,滑台上的水平弹簧弹力FS3和机械臂轴向推力F2的合力与连接器的接触力Fcontact大小相等、方向相反。在接触状态不变的情况下,可认为Fcontact与平移导轨间的夹角α不变,因此,在同等工况下,机械臂的推力F2大小与水平弹簧的弹力大小成正比,即:

为降低推进阻力,可尽量降低平移弹簧的刚度。同时,接触角度α对对接力的影响较大,柔性机构设计过程中,需考虑连接器导向斜面的斜度,必要时需分段设计。竖直弹簧情形类似。
由于本结构方案涉及静力及摩擦,存在接触面多次变换、材料属性各不一致和最大接触力发生时连接器相对状态难以确定的问题,因此,上述理论计算作为设计参考,难以定量计算。为获取较为准确的结果,并对机构进行优化设计,需进行仿真计算。
采用Solidworks Motion对柔性机构进行刚体动力学仿真分析,主要分析连接器在对接前存在偏航角、俯仰角以及上、下、左、右偏位的情况下,插拔力是否超过标准容许值、机构活动范围是否超过最大容许活动量。另外,根据仿真情况,优化连接器导向口结构设计等参数,以尽量减少柔性对接带来的额外插拔力。需优化的参数包括导向斜面角度、导向口分段数、连接器前端圆角,以及柔性机构水平方向、竖直方向和万向节处的支撑弹簧弹性系数等,模型如图7所示。
该仿真模型在对应接触面设置接触对,设置摩擦因数为0.25、枪头运动速度为10 mm/s。
经过多轮优化,选取了合适的导向口引导角度及分段数等,最终仿真结果显示,在图2所示的坐标系下,充电座在水平方向偏差为+10 mm、充电口偏航角为-5°的情况下,即图3中万向节目标位置A到实际车端充电座中心C的偏差在水平方向上最大时,仍可实现对接。对接后状态如图8所示。
在如图8所示的仿真工况下,柔性机构水平方向弹簧变形量及峰值推力如图9所示。由图9可知,竖直滑台基座相对于水平滑台的最大移动量为15.36 mm,机构允许的位移量为19.5 mm,满足设计要求。另外,轴向推力峰值为93 N,满足相关标准关于对接力的要求。
竖直方向充电座偏差+10 mm、俯仰角偏差+5°的情况下,即图3A万向节目标位置到C实际车端充电座中心位置偏差在竖直方向上最大时,连接器同样可顺利对接,如图10所示。
图10所示的仿真工况下,柔性机构竖直方向弹簧变形及峰值推力如图11所示。由图11可知,万向节相对于竖直滑台的最大位移量为10.28 mm,小于机构允许的位移量19.5 mm,满足设计要求。另外,轴向推力峰值为84 N,满足相关标准关于对接力的要求。
为尽量覆盖极端工况,对插拔力的仿真设置了相应的对照组。超声波定位误差在图2所示的XOY平面上呈近似圆形分布,为轴对称区域,可认为其受力工况也呈对称分布。假设O为充电座中心位置,可截取其枪头相对于充电座处于XOY平面第一象限时的对接受力工况,代替整个圆形误差范围内的受力工况。
分析可知,图3中万向节目标位置A与实际车端充电座中心C偏差越大,则枪座与枪头位置偏差越大,更容易卡死。由于超声波测量误差在XOY平面上近似圆形分布,呈中心对称状态,因此,可认为位置A和位置C沿坐标轴存在最大偏差的工况为恶劣工况。比如,工况1,枪头在水平方向(y方向)偏移+10 mm、偏航-5°(Rx方向),或工况2,枪头在竖直方向(x方向)偏移+10 mm、俯仰+5°(Ry方向),机构处于恶劣工况。更极端地,在工况1下枪头俯仰+5°,或在工况2下增加偏航角-5°,使机构处于更恶劣工况。最极端地,水平、竖直方向均偏移+10 mm、俯仰+5°、偏航-5°,达到最极端的工况。
最终整理的插拔力仿真分析结果如表2所示。
从以上仿真结果可以看出,插拔力随枪头与枪座间偏距和偏角的增大有增大的趋势,但并未呈严格的比例关系。推测原因为枪头与枪座对接过程中,接触面、接触角度、受力角度多次变换,各工况均不同。机构水平及竖直方向上容许的位移量在存在10 mm定位偏差、5°角度偏差时仍满足对接范围的要求,同时其插拔力均满足国家标准中小于140 N的要求。
为验证该机构能否真正实现对接,搭建了柔性机构测试平台,如图12所示。
测试平台主要分为连接器公端和母端。公端可沿直线前后移动。母端相对于整个机构底部可调整水平位置、上下位置、偏航角及俯仰角。在公端移动部分尾端装有拉压力传感器,用于测量插拔力。
试验采用多次测量求平均值的方式,每个位姿测10次取平均值。试验组的偏角及偏距的设置与仿真分析的偏角偏距一致,以便比较两者结果的差异,测量结果如表3所示。
表2表3的结果显示,刚体动力学仿真结果与试验测试结果均符合国家标准GB/T 20234.1—2023关于直流充电连接器插拔力不大于140 N的要求,两者之间存在一些误差,在偏航+5°,且左、右偏距+10 mm工况下差异为34.8%,在俯仰+5°,且上、下偏距+10 mm工况下差异为33.9%。造成差异的原因主要有连接器制造误差、摩擦因数、弹性塑性接触材料设置与实际的差异等。偏距、偏角增大的情况下,整体插拔力增大,但不严格按比例增加,与仿真结果相似。
试验结果同时表明,枪头与枪座存在各种位置角度偏差时,机构允许的枪头最大位移量满足使用工况要求,未出现机构内部干涉现象。
该柔性对接机构存在尺寸过大,甚至远大于枪头的缺点,因此,有待进一步改进。后续可考虑将对应滑块两端的弹簧相互错开不共轴,使弹簧行程部分重叠,从而缩小机构尺寸,或采用拉绳和滑轮转变弹簧拉动方向的方式缩小机构尺寸。
为使低精度定位方式在自动充电上获得应用,降低自动充电的成本,设计了一种电动汽车自动充电机器人连接器上的柔性对接机构。通过公差分析,确定了在满足定位偏差±10 mm、角度偏差±5°的情况下,柔性对接机构自身的活动范围。通过受力分析,明确了设计过程中降低插拔力的参数改进方向。仿真计算及实际插拔力测试结果证明,其插拔力满足标准中小于140 N的要求,且机构活动范围满足定位误差±10 mm、角度偏差±5°时仍实现对接的要求,同时大幅降低自动充电设备的成本。
