To avoid the risk of incorrect parts, incorrect positions, incomplete or missed assembly during the production process of automobile final assembly, a final assembly error-proof system is established from 4 dimensions: design, process, logistics, and management. The working principles and application points of error-proof sub dimensions such as product generalization, structural error-proof, color error-proof, identification error-proof, process route error-proof, process card annotation, code scanning error-proof, intelligent tightening system, industrial vision system, SPS logistics mode, intelligent lighting system, BOM management, breakpoint management, etc., are elaborated and illustrated. 个性化的客户需求、激烈的市场竞争和日新月异的汽车技术,使得汽车总装工厂共线生产的车型和配置越来越多,给总装防错体系带来巨大挑战。汽车总装的主要错装类型为装错零件(含制动液、发动机冷却液等化工材料以及紧固件)、装错位置、未装到位和漏装,错装原因有零件结构不合理、物料清单(Bill of Material,BOM)错误、工艺卡错误、物流配送错误、装配疏漏等。
为避免错装,需要从设计、工艺、物流、管理4个维度建立有效的总装防错体系,理想的防错体系应达到无法错装的效果。
产品通用化是产品规划和设计的内在要求,在节省开发费用、缩短开发时间、简化物流配送的同时实现工艺通用并规避装错零件的风险。总装防错相关的产品通用化类型及示例如表1所示。
当零件不对称、而安装点对称分布时,零件绕对称中心旋转一定角度后仍可装配,但此时零件的朝向不符合设计要求。为避免此类错装,可以将安装点进行非对称设计(图1),或增加非对称分布的定位销孔(图2)。
利用零件的外形进行区分也是常用的防错方法。如图3所示,变速器支架设计成“凹”字形,装配时,凹槽侧朝向车头。为保险起见,还在变速器支架上设计了朝向车头的箭头。
型式防错通常用于线束和管路。当线束在同一区域有2个或2个以上插接件时,通常需要将插接件设计成不同的型式用于防错。如图4所示,机舱线束在乘员舱左前侧与仪表板线束、车身线束5个插接件的型式互不相同,从而达到无法错装的目的。
当零件只有一个螺接点或卡接点以及管件插接时,为避免零件转动而偏离设计位置,有必要设计防转结构。
零件单点螺接时,常见的防转动结构有图5所示的钩-孔防转、图6所示的销-孔防转和图7所示的外形防转。采用外形防转时,若紧固件为右旋螺纹,防转结构应能阻止零件顺时针转动,若紧固件为左旋螺纹,防转结构应能阻止零件逆时针转动。零件单点卡接时,通常选用长圆卡扣或钥匙卡扣用于防转。线束、软管等柔性零件,即使多点固定,每个固定点仍要考虑防转。
为限制管件插接时的轴向转动,可以在管件配合部位分别设计一个凹槽和一个凸起。如图8所示,空滤器出气软管的凹槽与空滤器出气硬管的凸起配合,不仅限制了轴向的转动,还通过端面的贴合限制了径向的装入量。
颜色防错常用于线束插接结构。当设计受限,必须在相近位置使用2个及2个以上外形结构相同或相似的插接件时,为防止插错,可以将插接件或线束分支设计成不同的颜色。由于红色常用作不合格品标识,所以不适合用于颜色防错。
零件标识包括整车商标、供应商代码、生产日期、生产流水号、零件号等信息,可以通过打刻、铸造、模压、注塑、喷涂、印刷、贴标签等方式体现在零件上。装配时,零件标识中的零件号通常作为取件凭证或二次确认的依据。
结构对称或相似的左/右件,可以在零件上设计“L”“R”标识进行防错;前/后件,可以设计“F”“R”标识进行防错;左/右/前/后件,可以参照图9的集成式线控制动模块,设计出“LF”“RF”“LR”“RR”标识进行防错。
软管插接至硬管时,通常需要设计装配标识,用于规定软管朝向和卡箍位置。常见的软管装配标识和卡箍位置装配要求如表2所示。为便于操作,装配标识的朝向应易于控制,如正朝上、正朝前、与硬管特征对齐等。卡箍朝向通常与装配标识一致,不一致时朝向应易于控制。
同一车型外形轮廓、安装结构相似的零件可以排布在不同的工位以防止装配时取错零件,图10所示为尿素加热控制单元和预热塞控制单元。对于不同车型外形轮廓、安装结构相似的零件,如座椅、发动机电子控制单元,为了统一工艺,通常排在相同工位,采用标识、扫码、工艺视觉系统识别等方式进行防错。
如果在生产过程中出现了漏装问题,应考虑分解漏装零件的装配工艺,通过多人协作的方式防止漏装。如将水深检测控制器的紧固和插线分解至2个工位,同时增加自检、互检和专检的要求。
为保证零件准确取用,工艺卡中零件的件号和配置应与工艺物料清单(Process Bill of Material,PBOM)保持一致。其中,模块件使用单独的模块编号,颜色件使用含色彩代码的编号,互选性(A/B点)零件需要说明互选信息。
零件的防错要求应在工艺卡中用文字、图片等方式进行说明。图11所示的发电机搭铁线束,两侧用端子的外形进行区分,工艺卡上需注明“端子轮廓为圆形端在发电机侧”。
工艺卡下发后,还需对装配员工进行防错培训,并辅以工艺纪律检查,必要时增加线边显示屏幕,才能达到良好的防错效果。
总装的关重件和易错件在装配取件时可以通过扫描零件条码的方式进行防错和追溯,工作流程如图12所示。当工人按终端显示的零件信息取件扫码后,系统会自动校验,若取件错误,则触发报警。扫码防错也可用于物流区域。
螺纹连接是汽车零件最常用的连接方式,拧紧防错是总装防错的重要一环。智能化拧紧系统工作流程如图13所示。在工艺路线的基础上,选出需要拧紧的零件,按扭矩、转角、转速、数量等参数设置拧紧程序并绑定至相应工位的电动拧紧扳手、拧紧机、套筒等拧紧终端。生产时,系统通过人工扫码或自动读取无线射频识别(Radio Frequency Identification,RFID)标签识别出具体车辆信息,而后匹配并激活相应的拧紧终端,工人拿取拧紧终端放至装配位置后,系统自动完成拧紧。上述过程中,如果取错拧紧终端,系统会锁止拧紧终端并报警,如果系统判断拧紧结果有误,则报警,此时需要返修[1]。1个工位所有拧紧程序执行完成并合格后,才允许车辆流入下一工位。
为防止拧紧终端跨区域作业,可以使用RFID定位技术,将拧紧终端与工作区域绑定,越界后锁止拧紧终端,防止错拧。
制造执行系统(Manufacturing Execution System,MES)与设备控制系统相结合能有效防错,智能化拧紧系统是一个典型案例,与之相似的还有智能化加注系统、智能化玻璃涂胶系统等。
工业视觉系统综合了计算机、图像处理、模式识别、人工智能、信号处理、光机电一体化等技术,本质是利用机器替代人眼作出判断[2]。工业视觉目前主要应用于总装重点工位,在提升自动化装配效率和质量的同时,也有利于取件、装配、检测全过程防错。
例如,当车辆进入装配工位时,工业视觉通过轮廓、尺寸、孔位等特征识别零件并与MES中的车辆信息进行匹配,若不匹配则系统报警。对于连接点有拧紧顺序的零件,可通过视觉系统实时定位拧紧位置,当拧紧位置与智能化拧紧系统定义存在差异时,系统锁止拧紧终端并报警[3]
成套零部件供应(Set Parts Supply,SPS)是指按照车辆上线信息,分拣出整条或部分生产线所需的一台份零部件至SPS小车,而后配送至生产线并与生产线随行的一种物流模式。除大尺寸、大质量零件和紧固件,其余零件均可考虑采用SPS物流模式[4]。SPS物流模式将选取零件的工作从装配区转移到了物流区,由于物流区的工作比装配区单一,在同等防错手段的前提下可以减小出错的概率。
SPS物流模式的工作流程如图14所示。使用SPS物流模式后,工人装配时只需到SPS小车的固定区域直接取件,而不是去线边料架选件,从而避免了取错零件的风险。
智能亮灯系统可有效规避通过标签、外形等特征人工识别零件时产生误判的风险。在SPS分拣区或线边,带智能亮灯系统的料架在接收到MES传递的车辆信息后点亮正确零件所在区域。工人取件后通过手动拨触开关或光栅自动识别的方式反馈取件信息,若取件错误则系统报警[5]
BOM包含零件的各种属性,如件号、层级、配置、用量、扭矩、软件版本、模块标识、工位、工时、配件类型等,是汽车研发、采购、制造和售后的基础,也是企业数字化、信息化、智能化顺利推进的前提。BOM包含工程物料清单(Engineering Bill of Material,EBOM)、PBOM、制造物料清单(Manufacture Bill of Material,MBOM)等多种形式,关系如图15所示。如果上游的BOM出错,错误会逐级传递至出厂车辆。
BOM重构时,需对虚拟件、颜色件、模块件、工艺件等进行处理,不可避免地会产生一些错误,如零件重复、零件缺失、零件父子关系循环、BOM版本差异等[6]。为保证BOM的完整性、准确性和合理性,除严格遵守重构流程外,还需核查BOM一致性,并在工程验证阶段和生产导入阶段进行BOM验证。当提出涉及BOM的工程变更或工艺变更时,变更内容应以更改通知单的形式在BOM、产品数据管理(Product Data Management,PDM)、企业资源计划(Enterprise Resource Planning,ERP)等系统间传递,以保证BOM更改的准确性、及时性和可追溯性。
断点是指工程变更后,零件在生产线上切换的时间节点。断点有4种切换类型:实物无变化立即生效、按时点切换、按指定车辆切换、消耗库存后切换。
断点过程的试装和切换中存在试装件、新状态件与旧状态件混装的风险,需要在零件或料架上张贴标签进行区分。存在关联变更时,关联零件需同步试装和切换。
总装防错体系包括设计、工艺、物流、管理4个维度,其中,设计决定了零件的制造工艺、外形结构和装配结构,在该维度容易实现经济、简便、可靠的防错方案,应优先考虑。另外,由于总装车型配置众多、零件结构多样、物流模式不同、装配场景各异,要达到良好的防错效果,需要4个维度的复合作用。随着自动化、数字化、信息化、智能化技术的发展,信息传递出错的概率越来越小,用机器替代人工进行判断和作业的场景越来越多,将促进总装防错能力的提升。
