At present, the automotive market is reshaped with the coexistence of pure electric and hybrid models, and the automotive factories are facing higher quality requirements and faster manufacturing response for flexible manufacturing, equipment sharing, personalized customization. By combining work practice and benchmarking global benchmark automakers, this paper provides key manufacturing factors for adapting multi-energy vehicle assembly processes for efficient co-production through the application of strategic approaehes to advanced teehnology sector including lean production mode, digital simulation, user experience, and carbon neutrality, which can be used as reference for the construction of future highly efficient hybrid assembly factories.

在技术发展、政策引导、用户需求等因素共同作用下,新能源乘用汽车市场渗透率不断提高,产销量高速增长。市场驱动及技术驱动成为主要驱动力,纯电动车型、混动车型不断发展,同时燃油车仍然有较长生命周期,乘用车多种能源并行发展成为主要趋势。结合实际工作并对标全球标杆主机厂,重点分析多能源乘用汽车总装工艺规划在精益生产、数字化、用户体验、碳中和等领域的前沿规则。
前期工艺顶层规划设计时,工厂的生产效率、组织模式、兼容生产车型能源形式、车型市场需求情况对工艺规划有着较大影响,呈现出极致效率和极致柔性战略。
只有实现极致效率生产,才能具备规模优势,实现制造成本下降。2019年前,业内一般按照中低节拍30 JPH、45 JPH、60 JPH、65 JPH规划工厂。以特斯拉上海工厂为代表的车企通过创新高效生产模式,达到80 JPH以上超高节拍,激发其他制造商对于效率和成本的关注。
特斯拉工艺规划中贯彻精益生产中的极佳定律,将第一性原理作为底层逻辑,将工厂作为一个产品打造,从产品到工厂进行垂直一体化改造,多种途径提升效率。上海工厂一条产线只生产一款车型,合车线等工装夹具只需一种规格,减少切换时间,如图1所示。主线采用了直线型设计,大幅减少上下、转弯次数,并取消缓冲区冗余设计,制造效率大幅提升[1]
图2所示,在物流效率提升上,特斯拉采用独特的轮上仓库物流系统。在车间或厂区内不建设仓库,卡车运送载满物料的集装箱到车间,直接将集装箱卸在车间外部“凿”出的“码头”(Dock)上。车间外的“码头”一字排开,每次运送过来的物料直接运到相应工段,内部物流距离接近于0。用流动仓库代替固定仓库,流动的集装箱仓库直接省却了几乎所有的仓储面积,但对物流管理的要求也同步提升。
追求极致效率的工厂产品结构较为单一,生产的产品在对应市场的预测销售能力较高。当市场剧烈变化或产品竞争力下降时,柔性化程度较低,产能难以适配。
汽车产品技术迭代越来越快,为了满足客户越来越高的期望并符合越来越严的政策法规,部分车企工艺规划时致力于打造全架构、多能源、全车系的极致柔性生产线。以柔性为第一原则,用快速、灵活、经济、柔性的产线来满足多种产品共线生产。
柔性化工艺规划时需考虑兼容产品能源形式(主流为内燃机驱动、纯电动、插电式混合动力、增程式混合动力)、架构及平台。总装车型需重点考虑合车线影响。如图3所示为某主机厂合装线燃油车型合车,图4所示为该主机厂合车线同时兼容纯电动汽车线。工厂以灵活的生产架构和出色的集成能力,高效地制造多动力驱动系统。高柔性化意味着可以充分利用工厂产能,应对不同驱动形式、不同平台车型的需求而进行生产。
传统主机厂总装产线工位较为固定,主输送线多为刚性输送,多能源共线工序间差异较大。图5所示为某主机厂部分主线用自动导向车(Automated Guided Vehicle,AGV)实现无轨自动运输,并与自动拣货、物料系统匹配。这种形式不仅可以保证大规模生产,也可避免装配过程中过于固定的工位,等同于一条生产线上可以灵活生产多种不同的车型。AGV主线输送载具数量可以根据市场需求随时扩充和缩减。
通过创新的制造工艺和柔性化的模块化架构降低汽车研发成本和制造成本,提高生产和更新换代的效率,实现规模化竞争良性优势。
a.从工艺制造角度加强零部件的模块化设计和集成供货程度。将前端、顶棚、仪表总成、门、底盘模块化集成供货运用,可大量减少零部件数量,减少工厂生产线长度和工位,降低设备和人员成本。
b.紧跟新能源汽车的发展趋势。完善企业自身的模块化架构平台和标准化制造平台,运用车身一体化铸造工艺,配合总装的电池车身一体化(Cell to Body,CTB)产品模块架构。可以去除工厂生产线中不需要的制造部分和工艺流程。
c.推行设备自动化和智能化。先将生产工艺中不必要的部分和流程去除,再推进自动化,可以有效提高生产效率和生产节拍。
d.新建的工厂规划提前做好适应CTC架构(非承载式车身结构+线控转向+线控制动+动力电池+电机+底盘等一体化的集成技术)带来的制造变革。CTC与滑板底盘技术集成的落地,会带来极致的车型柔性化快速开发和高效率生产制造、极低的产品开发成本、极短的开发周期,以及更低的制造成本。
在规划及生产中使用数据科学、人工智能和数字化虚拟化技术,以提升规划质量和产品质量。
随着AI技术进步,数字化规划软件平台快速发展。设计前期便完全在虚拟环境下进行规划与模拟,基于工厂数据透明化,精准映射由设备、系统等构成的物理世界工厂,打造数字孪生工厂。从厂区规划、生产线布局到建筑设计,乃至于工艺设备调试到物流集成,全部创建数字孪生模型并进行模拟。用“元宇宙”技术模拟工厂,减少了建设执行环节中产生的返工次数,直接降低了成本,显著提高了工厂建设效率,缩短建设周期。
图6所示,某主机厂对合车线进行全流程数字孪生设计,完全在虚拟空间进行规划和模拟。通过实时变化、直观呈现的数字孪生,规划人员能够了解整个合车系统中发生的所有情况,校核工序排布、工装设备布局、生产节拍、工位高度、人机操作、物流规划等。发现2D图纸中不易发现的问题,显著提升规划质量。虚拟世界与现实世界的融合实现了跨地域、跨时区的协作规划与调试。
工厂使用生产管理系统和实时位置跟踪技术,在车辆装配过程中提供即时、透明的信息,并通过移动终端和智能程序实时呈现给工人。生产的不同阶段被严密“跟踪”,用工业物联网连接起每一件产品、每一个流程和每一位员工,以确保从首道工序到最终车辆下线的产品质量。
近年来,随着光学测量系统、大数据、云计算、人工智能技术的发展,质量控制从“经验驱动”转换为“数据驱动”。如图7所示为某主机厂采用几何光学测量系统对整车进行完整扫描,是整车质量数字化控制的典范。利用人工智能计算机视觉系统对整车进行扫描,将白车身测试与整车测量合二为一。对质量相关的数据进行深入测试和分析,并快速解决问题。对白车身的检测更加高效(减少3~4 h),并提供更全面、更准确的检测结果[2-3]
在多能源时代,讨论汽车产业变革和产品、营销、工厂规划变革时,都要更加注重用户体验。
在工厂规划中,也将“人”放到了所有工厂要素的核心。厂房设计上,空间更加通透,通过顶棚设计,使得生产线可以充分利用自然光照明,创造愉快的工作氛围。每个工位设置便携式平板电脑,工位任务、培训更加直观,日常工作流程全部通过手持终端完成。通过灵活的工作时间模型、愉悦的工作环境、最佳的人体工程学工位等使操作更加轻松高效。图8为某主机厂采用旋转吊具优化底盘装配时的人机作业[3]
对于无法到达工厂现场的外部用户,开发如图9所示的某主机厂工厂漫游体验程序,用户进入游戏就能“亲身”体验汽车生产全流程,“云参观”工厂。通过虚幻、Unity等游戏引擎构建的内部环境来模拟汽车制造,将先进的汽车制造工艺以3D游戏的形式呈现。
总装车间是重要的窗口单位,对于能够到达工厂的外部客户,在总装车间设置如图10所示的参观通廊,开展媒体专访及工业旅游,进行工艺流程、质量控制展示。
实现制造工厂的碳中和目标,推动碳排放降低,并积极推广可再生清洁能源的落地。首先是自制能源,如图11所示为某主机厂,几乎所有建筑的顶部都装有太阳能光伏板,总面积近22×104 m2,年发电总量达3.8×107 kW·h,相当于6 400人的年用电量。其次是节约能源,对重点耗能线体、设备进行工艺、设备参数优化。此外,还可通过增加厂区绿化面积、循环包装、无纸化办公等生产工艺创新,以及从可再生能源和/或使用替代燃料的燃料电池中获得电力,助力产品生命周期实现碳中和[4]
a.汽车是最为典型的规模化产业,通过创新的制造工艺、柔性化的模块化架构,可以显著降低汽车研发成本和制造成本,提高生产和更新换代的效率,实现规模化竞争良性优势。
b.采用数字化规划软件平台可以在设计前期在虚拟环境下进行工厂规划与模拟。从厂区规划、生产线布局到建筑设计,乃至于工艺设备调试到物流集成,减少了建设执行环节中产生的返工次数,直接降低了成本,显著缩短建设周期[5]
c.用户体验指标需融入产品研发、营销、工艺规划等全流程开发中。
