In this paper, corrosion properties of 3 heat treatment-free die casting aluminum alloys to 2 typical integrated die casting die steels are studied through dynamic rotary immersion test in molten aluminum alloy. The results show that after 20 min rotary immersion test, die steel samples in 1# molten aluminum alloy has the smallest corrosion area and mass loss. As a result, 1# aluminum alloy has the smallest die soldering tendency. Therefore, in the application of new heat treatment-free material, it is important to choose a die material which fits well with this heat treatment-free die casting aluminum alloy to obtain the smallest corrosion mass loss, and ensure the service life of die.

通过将模具钢浸入熔融铝合金液中并进行动态旋转熔损试验,研究了3种大型一体压铸用免热处理铝合金材料对2种典型压铸模具钢的侵蚀作用。结果表明:经20 min旋转熔损试验后,1#铝合金液中的模具钢表面侵蚀面积最小、质量损失最小、对模具钢的侵蚀最轻,因此,3种免热处理压铸铝合金中,1#铝合金的粘模倾向最小。应用新型免热处理材料时,应选择与该免热处理材料粘模适配性好的模具材料,以获得最小的侵蚀质量损失,保证模具寿命。

In this paper, corrosion properties of 3 heat treatment-free die casting aluminum alloys to 2 typical integrated die casting die steels are studied through dynamic rotary immersion test in molten aluminum alloy. The results show that after 20 min rotary immersion test, die steel samples in 1# molten aluminum alloy has the smallest corrosion area and mass loss. As a result, 1# aluminum alloy has the smallest die soldering tendency. Therefore, in the application of new heat treatment-free material, it is important to choose a die material which fits well with this heat treatment-free die casting aluminum alloy to obtain the smallest corrosion mass loss, and ensure the service life of die.

传统中小型压铸结构件一般采用热处理铝合金材料达到高强高韧性能,而大型一体压铸结构件往往采用免热处理铝合金材料以避免热处理过程带来的巨大变形。免热处理铝合金材料的铸造工艺性能关系着量产应用的可行性,对于应用企业至关重要。
对于压铸而言,铸件性能涉及抗热裂性、流动性、粘模性和表面质量[1]。压铸时高温铝液对模具型腔产生熔蚀和冲刷,形成一种“粘模-冲刷脱落-再次粘模”的模式[2],模具表面因粘模、冲刷脱落而受到侵蚀并产生质量损失,最终导致模具使用寿命缩短。针对这一问题,已有研究可分为3类,分别为模具材料、模具热处理、模具表面处理、脱模剂应用等[2-6]的研究,传统压铸铝合金的粘模表现研究[7-8]和一体压铸免热处理材料的综述[9],而针对一体压铸用免热处理铝合金对模具钢侵蚀的研究较少。本文通过将模具钢浸入熔融铝合金液中并进行动态旋转熔损试验,研究3种Al-Si系免热处理铝合金对2种典型大型压铸用模具钢的侵蚀作用,进而得出3种免热处理铝合金材料对模具钢的粘模倾向性。
零件压铸过程有多重因素影响模具的侵蚀,为避免零件结构设计、模具表面防护等因素影响并缩短试验周期,采用经过3次淬回火热处理而未进行表面处理的模具钢试棒在熔融铝合金液中进行动态旋转熔损试验,加速模拟模具侵蚀过程,以期得到3种免热处理铝合金材料对模具钢的侵蚀性,从而得到3种材料对模具钢的粘模倾向性。试验模具钢试棒尺寸及试验装置如图1所示。试验用铝合金液温度为700 ℃,样品转速为100 r/min,在铝液中的旋转浸入时间为20 min。试验前进行试棒称重,旋转熔损试验后,用饱和NaOH溶液去除试样表面粘铝,经超声波清洗、烘干后再次称重,得到熔损质量,同时使用体式显微镜观察试验后样品表面侵蚀宏观形貌。试棒试验端随夹持装置旋转时直接冲击铝液的矩形平面称为迎铝面,另一矩形面称为背铝面。
选用3种Al-Si系免热处理铝合金材料,化学成分见表1。模具钢材料采用2种大型压铸常用模具钢,并热处理处理成压铸应用状态,化学成分见表2
试验后模具钢试棒粘铝严重。对粘铝试棒进行饱和NaOH溶液除铝、超声波清洗、烘干后,试棒表面留下明显的侵蚀坑,如图2所示为小点蚀坑、大块片状腐蚀坑和光亮的沟槽状腐蚀坑,此外,试棒表面有多处黑色疏松层片状物质以及黑色疏松层片脱落后的光亮侵蚀表面。体式显微镜下,所有试棒迎铝面侵蚀均较背铝面严重,说明高速旋转带来的冲击加剧了侵蚀。如图3所示为B模具钢试棒试验端中间段的背铝面腐蚀形貌照片,1#铝合金液侵蚀后,B模具钢背铝面仅局部存在小片块状腐蚀坑,2#铝合金液侵蚀后,B模具钢背铝面原始表面全部被侵蚀,3#铝合金液侵蚀后,B模具钢背铝面留下部分小点蚀坑和大块片状腐蚀坑。所有试棒整体侵蚀程度由轻到重排序依次为1#铝合金液试棒、3#铝合金液试棒、2#铝合金液试棒。
采用电子天平称量试验前及试验除铝清洗烘干后的试棒质量,得到试棒质量损失。如图4所示,A模具钢在3种铝合金液中的侵蚀表现相当,B模具钢在3种铝合金液中的侵蚀存在明显差异。1#铝合金液中的B模具钢试棒质量损失最小,2#铝合金液中的B模具钢质量损失最大,质量损失结果与体式显微镜形貌观察结果相符。因此,在大型一体压铸零件开发过程中,除分别研究如何提升免热处理材料的机械性能、热裂性、流动性和大型一体压铸模具材料性能等,还应研究免热处理材料与压铸模具材料的粘模适配关系,尽力避免质量损失较大的组合出现在实际应用中。
试样质量损失称量后,在所有试棒试验端的最下方垂直迎铝面和背铝面方向切取7 mm 长的小样块,在扫描电镜下观察熔损腐蚀形貌。对各小样块进行了形貌和EDS能谱分析,发现所有样品腐蚀形貌可分为3类,如图5所示,以1#铝合金液侵蚀后的B模具钢样块为例,P1为未侵蚀基体,P2为体式显微镜下的光亮的腐蚀沟槽,P3为体式显微镜下的黑色疏松片层。对P1、P2、P3位置进行扫描电镜下的EDS点扫描分析,得到3处的化学成分,如表3所示。其中C含量异常,对多个样品多个位置进行点扫描,C质量分数均在20%~55%,远超模具钢成分范围[10],因此C元素不作考量。P3位置氧含量最高,P2位置次之,P1位置未检测到氧含量,3处Fe含量均较高,因此推测黑色疏松片层物质为模具钢被高温铝液冲蚀氧化而生成的富Fe氧化物。此外,Mn、Si主要富集在疏松片层中,说明该高温氧化反应还有Mn、Si的参与。而从Al含量、O含量的分布看,均是由样品表面疏松片层向光亮腐蚀表面再到钢棒基体含量依次减少,因此推测侵蚀后的区域先形成黑色疏松片层,在样品旋转冲击过程中,由于片层疏松,部分位置的黑色片层掉落,留下了光亮腐蚀沟槽或光亮平面。
因试验前、后的硬度变化可反映模具材料的热稳定性,而热稳定性直接影响模具寿命[11],因此,本文也测量了试验前、后各模具钢的HRC硬度值,试验加载载荷为1 471 N,保载时间为12 s,结果如表4所示。试验前A模具钢硬度高于B模具钢,试验后A模具钢的硬度仍然高于B模具钢。可以看出,在3种高温铝合金液中进行20 min旋转侵蚀后,模具钢硬度均大幅下降,A模具钢下降幅度相同,B模具钢的下降比例存在差异,且高于A模具钢的下降比例。因此,本试验中的A模具钢表现出更好的热稳定性。同时,对比前述侵蚀形貌与质量损失结果,发现硬度下降比例与前两者成正相关,但试验前初始硬度高的A模具钢在侵蚀过程中表现出更好的热稳定性,对不同铝合金的抗侵蚀性表现也相对一致,因此,在选择大型一体压铸模具钢时,在满足其他性能需求的前提下,应尽量选择初始硬度更高的材料。
a. 3种免热处理铝合金材料中,1#铝合金材料对模具钢的侵蚀性最小,2#铝合金材料对模具钢的侵蚀性最大;
b. 所有试验样品的迎铝面侵蚀程度较背铝面更严重,高速旋转带来的冲击加剧了侵蚀;
c. A模具钢在3种铝合金液中的侵蚀表现相当,B模具钢在3种铝合金液中的侵蚀存在明显差异;
d. 模具钢在熔损试验后的硬度下降程度与侵蚀失重未表现出相关性,但初始硬度高的模具钢表现出更好的热稳定性,在各铝合金中的熔损相对稳定;
e. 不同免热处理材料对同一模具钢的侵蚀表现可能存在较大差异,同一免热处理材料对不同模具钢的侵蚀表现也可能存在较大差异,应选择免热处理材料与模具材料粘模适配性好的应用组合,即侵蚀质量损失最小的应用组合,以保证模具寿命。
