In order to address the issue of low automation and digitalization of the automotive body wax filling process, this paper discussed feasibility of total process automation from production, inspection to repair in automobile wax filling, and proposed an automatic solution of automobile wax filling. In the production process, the body wax filling was realized through technological transformation by the application of low cost automation. In the inspection process, visual identification technology was used instead of manual inspection to capture and identify the wax mist on the vehicle body and reduce the body defect outflow rate. In the repair process, through the analysis of the wax defects, the auto body bottom plate purge device was designed to eliminate the wax overflow on the premise of meeting the performance requirements of the vehicle. In addition, the paper also proposed the data interconnectivity scheme. The results show that the production efficiency and cost have been greatly improved through the application of automation.

为了解决车身灌蜡工序自动化和数字化程度低的问题,对汽车灌蜡工序中生产、检查和返修全过程进行分析,提出汽车灌蜡的自动化方案。在生产环节,应用低成本自动化技术,通过技术改造实现车门灌蜡自动化;在检查环节,利用视觉识别技术代替人工检查,捕捉和识别车身上的蜡雾,降低车身缺陷流出率;在返修环节,通过对灌蜡缺陷分析,在满足整车性能要求的前提下,设计车身底板自动吹扫装置,清除车身溢蜡,同时提出数据互联互通方案。结果表明:通过自动化技术的应用,生产效率和成本均有极大改善。

In order to address the issue of low automation and digitalization of the automotive body wax filling process, this paper discussed feasibility of total process automation from production, inspection to repair in automobile wax filling, and proposed an automatic solution of automobile wax filling. In the production process, the body wax filling was realized through technological transformation by the application of low cost automation. In the inspection process, visual identification technology was used instead of manual inspection to capture and identify the wax mist on the vehicle body and reduce the body defect outflow rate. In the repair process, through the analysis of the wax defects, the auto body bottom plate purge device was designed to eliminate the wax overflow on the premise of meeting the performance requirements of the vehicle. In addition, the paper also proposed the data interconnectivity scheme. The results show that the production efficiency and cost have been greatly improved through the application of automation.

汽车行业正朝着自动化、数字化、智能化方向发展[1-2],自动化和数字化成为提高生产效率、产品质量和管理效率的有效手段。涂装车间车身灌蜡工序的自动化和数字化程度较低,以某主机厂为例,车身灌蜡工序除底板灌蜡为自动化工序外,车门灌蜡、检查和返修依旧采用人工的方式,生产效率和产品质量有待提升。因此,本研究为实现灌蜡工序自动化制定解决方案,利用自动化手段和工业工程(Industrial Engineering,IE)分析工具[3],结合视觉识别技术,深入挖掘生产过程质量提升要素,从生产制造、检查和返修3个维度制定方案,实现生产工序自动化和生产数据的初步融合[4-5],达到提升灌蜡质量、提高工作效率并降低生产成本的目的。
涂装车间共7道主要工序,车身灌蜡是涂装车间最后一道工序,如图1所示,灌蜡后的车身将直接输送至总装车间进行零部件的组装生产。
灌蜡为车身提供均匀、致密的蜡膜,起到车身防腐作用,相较无灌蜡的车身防腐性能更加优越。如图2所示,某主机厂灌蜡工序分为车身四门手工注蜡、车身底板灌蜡和车身残蜡擦净3步。
车身底板灌蜡工序已经实现自动化,其余2道工序均为人工操作,整体自动化程度低,且存在3个方面的问题:一是手工岗位工人工作负荷高,工作任务繁重;二是手工注蜡采用的液体蜡气味较大,对工人不友好;三是车身残蜡擦净岗位存在车身温度高、地面滑等问题,有一定的安全风险。
将灌蜡工艺拆分为生产端(四门手工注蜡)、检查端(车身擦净前)和返修端(车身擦净)3个部分,分别提出解决方案,解决方案工艺实现路径如图3所示。在生产端,应用低成本自动化,使用自动灌蜡设备取代四门手工注蜡工艺,实现生产端的自动化及液体蜡到固体蜡的切换;在检查端,应用视觉识别技术[6],自研算法,利用摄像头捕捉车身残蜡,并反馈捕捉的信息,实现检查端自动化;在返修端,通过对车身溢蜡特性及位置分析,设计底板自动擦蜡设备,实现车身底板擦蜡的自动擦净,实现返修端的自动化。
基于以上3个方面,最终实现灌蜡生产端、检查端和返修端的自动化,以解决上述问题。
车门汽车四门注蜡是通过机械的方式,使蜡附着在车门内腔底板上,形成一层均匀致密的蜡膜,起到车身防腐作用。某主机厂当前四门注蜡为人工方式,效率较低、质量不稳定,同时手工灌蜡使用的液体蜡会对固体蜡产生污染,氧化硬化后不可回收再利用,形成较多危险废弃物,需增加额外处理成本,工人的工作负荷也相对繁重。
总体思路是利用现场工作环境,通过增加全自动车门自动灌蜡装置,如图4所示,将液体蜡切换为固体蜡,实现车门灌蜡的自动化,取消人员操作。通过低成本自动化,增加柔性车门灌蜡卡具,如图5所示,并接入现有电气控制设备,在实现全车型车门自动注蜡的同时,最大限度控制项目投入,实现最优产出比。
注蜡采用可180°旋转的简易机械手臂实现对车门底板区域的全覆盖;同时选用高温供蜡零件以适应注蜡间的高温环境,考虑到停产期间的温度变化,需要通过相应的保险措施来避免机械部件松动,一些单元要用销子固定以免发生歪曲。同时对传统的管路喷嘴进行改良,使喷出的扇面更大,能够覆盖车门底板,保证质量要求,达到防腐性能标准;考虑到喷嘴的开关可能延时造成过喷现象,设计了回蜡软管,使其在关闭的瞬间,利用空气吸力吸附多余蜡,避免蜡污染。采用更经济、环保的固体蜡代替液体蜡,可进一步降低车身蜡消耗。
四门自动灌蜡的应用,从根本上优化了汽车灌蜡工艺流程,取消了人工灌蜡,实现了车间灌蜡工艺的自动化,提升了汽车灌蜡工艺的自动化率。同时,自动化的应用能够自动获取生产数据,为后续生产的互联互通提供了条件。在生产材料方面,实现了蜡材料的统一,彻底取消了液体蜡,降低了材料成本,提升了固体蜡回收效率,为实现灌蜡工序危废零排放提供了条件。
在车身自动灌蜡过程中会产生多余的蜡,在通风及加热系统的作用下,在灌蜡室内形成蜡雾,粘附在车身表面。粘附在车身表面的蜡雾如果不及时处理会对总装工序的粘接和拧紧产生影响,影响车身整体性能。根据统计,在总装车间,蜡雾的抱怨率为0.1%,缺陷率相对较高,图6图7所示为典型车型的车身蜡滴抱怨。
随着人工智能技术的兴起,视觉识别技术迅速发展,与生产制造各个环节结合更加紧密[6],其工作示意如图8所示。可以选择利用视觉识别技术检查车身蜡雾。通过标准图象录入,设定标准数据模型,自研算法,将标准图像与实际图像对比,智能识别车身缺陷状态,以替代工人检查。
由于蜡雾的低可视性,在日光情况下,目视并不明显,给视觉识别带来困难。为解决该问题,采用德国最新的紫光视觉识别摄像系统,在紫外光的照射下,设备能对蜡雾进行清晰成像,有效捕捉。为有效指导现场工作,识别出的缺陷将在现场大屏幕进行展示,工人只需要根据提示,准确找到缺陷位置处理即可,无需花费时间检查,有效节约人员工时。由于该项技术还处于前期探索阶段,为了验证其有效性,根据蜡雾在车身上的分布特点,优先选择车身前盖作为切入点,以点带面,逐步推进。
视觉识别设备将捕捉到的信息与标准样件进行比对和计算,确定缺陷车辆并报警。该方案可以减少工人检查车身前盖的时间约15 s/辆;后续经过稳定试验和扩展,可应用到车身全部三盖范围,极大降低人员工时,最终实现优化单班次1人。同时,视觉识别结果的数据将回传至涂装车间中控台,形成灌蜡数据库,用于车身质量的精准分析及质量改善决策。
在车身灌蜡过程中,喷溅或沥出的蜡液附着在车身底部工艺孔、装配面、螺柱等位置,影响总装车间的装配及溢蜡抱怨,如图9所示。为解决该问题,当前安排专人对后纵梁装配面、螺纹孔等位置进行手动擦净。但人工操作存在擦净质量波动,后道工序时常对底板溢蜡产生抱怨,抱怨率约为0.3%。
擦净岗位为高温职业危害岗位,擦蜡过程中存在高温蜡滴烫伤、吊具磕伤的安全隐患。基于目前的问题进行专项攻关,解决质量波动和现场安全危险隐患。
在视觉检测的基础之上,对所有车型所需擦净点进行核对,应用工业工程知识和低成本自动化技术,设计了一套灌蜡车身底板清扫设备,对车身底部工艺孔、装配面、螺柱等位置进行清扫,处理残蜡,达到质量标准,吹扫设备的结构如图10所示。
吹扫设备布置如图11所示,包括自动控制阀门,根据车身驶入或驶出位置,自动进行设备起停、自动调整吹扫压力和滚刷高度,即来车时进行清扫,无车时自动关闭或自动调小压力。
吹扫设备每个出风口的位置及喷嘴能根据全部车型底板情况单独设计,以达到更好的清扫效果。同时风嘴的位置可沿X/Y/Z方向调整,以便适应不同的生产及质量状态。
底板自动吹扫设备可实现如下效果:
a. 降低总装对车身残蜡的抱怨率,从0.3%下降至约0.1%;
b. 提高灌蜡的自动化率,优化人员;
c. 取消高温危害岗位,提升员工的满意度。
通过上述一系列案例的实施,涂装灌蜡工序实现自动化并达到了如下成果:
a. 缺陷流出率方面,车身蜡雾的流出率由0.1%下降至0;
b. 成本方面,通过液体蜡切换方案,实现成本优化;
c. 效率方面,通过应用视觉识别技术,节省检查时间,极大地降低人员负荷;
d. 人员方面,除了降低人员负荷之外,通过该项目的实施完成了人员数量优化;
e. 环境方面,项目的实施,有效解决了员工抱怨的液体蜡气味,同时设置固体蜡回收装置,实现了灌蜡危废零排放。
随着汽车行业的数字化的发展,生产数据将成为重要的生产资料。本研究进行了涂装灌蜡工序的自动化的探索,并形成了一套简易的方案,同时考虑后续自动化获取的数据导入车间控制中台,形成数据生产资料规整化,指导生产和返修,实现全过程数据互联互通。
基于生产端、检查端和返修端3个维度对灌蜡工序自动化率和检查返修环境差的问题进行分析和研究,利用低成本自动化和机器视觉识别技术,极大地提升了灌蜡工序自动化率。
后续会按照原定计划,扩大视觉识别技术的应用范围,对数据进行深层次分析,继续迭代优化。
