In order to solve the problem of poor welding quality and frequent falling off of aluminum studs for a vehicle, this paper simulated the magnetic field and electromagnetic force generated in the welding process by ANSYS software, and confirmed the cause was magnetic blowing generated by the deviation of the welding arc caused by the influence of ferromagnetic substances during the welding process. Test confirmed the measures of reducing welding current to reduce magnetic blowing and put into practice. The results show that reduction of welding current can effectively solve the problem of welding stud falling off, relevant rules are summarized, which provide reference for welding stud welding of subsequent vehicle models.

为解决某车型部分位置铝螺柱焊接质量较差、掉落较为频繁的问题,通过ANSYS软件对焊接过程中产生的磁场及产生的电磁力进行模拟,确认原因为焊接过程中焊接电弧受到铁磁物质的影响偏离,产生了磁偏吹现象,经过试验确认了降低焊接电流从而减小磁偏吹的措施并实施。结果表明:减小电流能够有效解决焊钉掉落问题,并总结相关规律为后续车型焊钉焊接提供参考。

In order to solve the problem of poor welding quality and frequent falling off of aluminum studs for a vehicle, this paper simulated the magnetic field and electromagnetic force generated in the welding process by ANSYS software, and confirmed the cause was magnetic blowing generated by the deviation of the welding arc caused by the influence of ferromagnetic substances during the welding process. Test confirmed the measures of reducing welding current to reduce magnetic blowing and put into practice. The results show that reduction of welding current can effectively solve the problem of welding stud falling off, relevant rules are summarized, which provide reference for welding stud welding of subsequent vehicle models.

螺柱焊接是目前应用于金属螺柱的一种较为普遍的连接方式。电弧螺柱焊技术于1918年诞生至今,已成功与计算机技术和机器人技术等结合,实现了螺柱焊接的自动化,从而得到大规模普及。据统计,日本每年螺柱焊焊接数量可达6 000万个[1]。在使用此项技术的连接金属中,钢铁类材质占比较大,铝合金螺柱焊接占比次之,例如某车型白车身铝螺柱焊焊接数量为32个,钢螺柱焊焊接数量为352个,铝螺柱焊接仅占总量的8%,这是由于铝合金类螺柱焊焊接完成后强度较低,承接扭矩普遍为3~6 N·m,钢类螺柱焊焊接后承接扭矩为4~22 N·m。另外,铝合金在整车材料中占比较钢铁类低,例如某车型白车身中铝合金占比为18%,但随着汽车轻量化的发展,铝合金在白车身中占比逐步提高[2]
铝合金表面存在氧化膜,氧化铝熔点为2 050 ℃,铝合金的熔点为660 ℃[3],需要采用交流电焊接,去除表面的氧化膜。
某车型前机舱内部某铝螺柱焊钉在项目前期掉落频繁,百车掉落率为2%,影响总装生产节拍及后续质量。焊钉在总装打紧扭矩为6 N·m,与装焊抽测检测数值相同,焊钉承受扭矩较小。同种类型的焊钉在前机舱其他部位采用相同的焊接参数不存在掉落问题。基于以上事实对此掉落问题进行分析处理,降低后续在总装的返修量。
铝螺柱焊焊接过程分为4个阶段,接触、起弧、拉弧、下落,如图1所示。
问题焊钉焊接过程采用图2所示的螺钉,螺钉焊接部位直径为8 mm,焊钉长度为23 mm,在目前车身中属于焊接部位较为宽大的焊钉种类。
焊接设备采用Tucker TF21-TH510/G,焊接参数如表1所示。
首先,怀疑熔深未达到设定标准导致连接强度不足,统计焊接设备收集的熔深数据,与其他位置相同类型焊钉采用相同焊接的参数相比,熔深平均小0.2~0.3 mm。由于熔深与焊接电流、焊接时间正相关,为了增大焊接熔深,将负向电流增大10~20 A,焊接时间提高2 ms进行焊接试验,发现增大电流和焊接时间造成了更大的焊接飞溅,相应的焊接熔深未达到预期,试验车到达总装后掉钉率未降低。
观察发现,此位置铝合金焊接过程中经常出现焊接飞溅,焊钉与板材连接部位焊接熔池与焊接飞溅方向较为固定,焊接熔池偏移如图3所示。
焊接熔池的偏移会降低焊接熔深,由于焊接熔池的偏移方向较为固定,焊钉垂直板材的角度与焊接熔池直接相关。手动运行机器人程序未发现明显的焊钉偏斜,为调整熔池偏移,进行了焊接角度偏移试验,焊接角度向偏移的反方向偏移3°,结果显示,熔池偏移的方向和大小未发生变化,焊钉熔深未发生明显变化,试验车到达总装后掉钉率没有明显降低。
确定焊接熔池与焊接角度无关后,通过观察焊接熔池偏移的方向和其他位置相类似的焊钉,发现此问题焊钉熔池偏移方向朝向其最近的铁板,且铁板距离焊钉位置仅31 mm,而其他位置铝焊钉距离铁板均大于150 mm,因此,怀疑焊接铝钉距离铁板较近,影响了焊接过程中起弧的位置。铝焊钉材质为非铁磁性物质,不受电磁场和电流场影响,但由于电弧是一种气体放电现象,是带电粒子通过两电极之间的导电过程,电弧容易受电磁场影响发生方向的变化,导致熔池偏移,螺柱焊接位置与焊钉竖直中心不重合,进而影响了熔池的偏移,数值模拟能够快速确定相关电磁场的分布,因此,采用数值模拟确定焊接过程中电磁场的状态。
应用ANSYS软件进行数值模拟,模拟电磁场的状态,确定模型及相关参数,再根据数值模拟状态进行参数优化。
根据螺柱焊的形状和结构确定数值模拟模型采用二维面对称模型,网格划分及计算数据较小,可以缩短计算时间,但对结果精度影响不大。二维图结构如图4所示。
因计算电磁场需要使用材料的相对磁导率和电阻率,所列的材料属性如表2所示。
依据焊接属性,选择棱边单元法进行数值模拟,依据铝焊接参数选择2-D谐波磁场分析,忽略材料的磁滞效应和集肤效应。
选择PLANE 233单元,此单元为8节点四边形单元,自由度包括电流、电压、电磁场等,单元内参数选项选择面对称[4]。在材料中选择材料选项,增加4种相关材料并添加相关参数。依据上述CAD模型进行ANSYS内建模。在ANSYS中建立的二维模型如图5所示。
将相关单元和材料赋予二维图,进行网格划分,空气单元网格可以比焊接区域大些。经过处理后的网格划分结果如图6所示,计算模型单元数量为3万个。将空气单元的边界划定为磁力线平行,并耦合焊钉焊接端单元电压,按照实际状态在焊钉端点处加载电流。
电磁计算的理论基础是宏观电磁理论高度概括的麦克斯韦方程组,目前所有的仿真软件求解即为求解给定边界条件和初始条件的麦克斯韦方程组,连续性数学模型转化为离散型数学模型,得到相关的离散方程组,求解得到相关数学模型的离散数值解。麦克斯韦方程组及积分表达式[5]为:

式中:$\nabla \times $为旋度算子,$\nabla \bullet $为散度算子,H为磁场强度矢量,J为电流密度矢量,D为电位移矢量,t为时间,E为电场强度矢量,B为磁感应强度矢量,$\rho $为体电荷密度。
选择数值模拟结果,显示磁力线状态,模拟结果如图7所示,由于铁板铁磁性物质的存在,数值模拟的磁力线向靠近铁板的位置偏移,越靠近铁板,磁力线偏转形状越接近铁板,因此,磁力线将穿过铁板。
作为对比,将铁板更换为非铁磁性类物质,将铁板相对磁导率降为1,其他边界条件和参数不变,即将铁板更换为铝材质。数值模拟结果如图8所示,磁力线无任何变化,左右两侧形状基本相同,右侧因接近空气单元的边界稍有区别,初始设定的磁力线边界平行导致磁力线在此处小范围内较为密集,如增大空气单元,磁力线将以螺柱焊钉位置为中心对称。
取焊钉焊接端左右两侧节点制作X轴,a节点焊钉左侧节点为X轴0点,b节点为焊钉右侧节点,计算X轴上电离层所受电磁力分布情况,模拟获得的X轴及起始点和终点位置如图9所示。
模拟结果如图10所示,由于磁力线的方向相反,两端电磁力的数值相反,但由于左侧铁磁性物质的存在,导致电磁力在焊接端0.38 mm处发生方向偏转,并且左右两端电磁力数值相差近14倍,左侧节点所受电磁力明显大于右侧。
将铁板属性更换为铝板属性后,计算相关电磁力进行对比,结果如图11所示。电磁力左右两侧相差较小,同时左侧电磁力方向没有发生偏转,这表明相关电磁场的分布是对称的。非铁磁性物质对焊接电流产生的电磁场基本无影响。
基于以上分析,可知由于铁板较为接近焊接过程中的焊钉,导致焊接过程中产生的电弧发生偏转,使电弧靠近铁板一侧,铝板熔化部位本应为焊钉竖直中心,但因为电弧偏转,导致熔池发生偏移,偏移的方向同样为靠近铁板侧,如图12所示。
由于该位置焊钉不可移动,且车身材质不可更改,为了降低磁偏吹的影响,需要从现场焊接设备及焊接参数入手。电磁力与焊接电流正相关,因此,需要降低焊接电流或者缩短焊接时间,同时考虑降低焊接强度,需要进行相关试验[6]。正交试验表明,当负向电流降低到1 050~1 100 A,焊接时间为28~30 ms时,相关磁偏吹和焊接强度均达到最佳,总装掉钉率降为0.1%。如有可能,需要从车型设计角度入手,如不可避免磁偏吹,则需要考虑数模上焊接位置预留倾斜角度,偏斜方向为电弧靠近铁磁区,利用熔池的重力影响以及电弧与铁磁区的角度,减弱电磁力对熔池造成的偏移[7]。消除焊接磁偏吹的理想角度为焊钉焊接电弧垂直于铁磁区,如图13所示,同时焊接磁偏吹受与铁磁区的距离和焊钉直径的直接影响,设计过程中可依据试验确定相关倾斜角度。
铝螺柱焊接过程中焊接点附近有铁磁性物质存在时需要考虑磁偏吹的影响,焊接熔池会受到电磁力的影响产生偏移,导致焊接熔池与焊钉不垂直,造成焊接强度下降。如需减弱或消除磁偏吹的影响,可在设计过程中将焊接板材的表面设计为斜面,减弱电磁力的影响。也可以综合考虑后续焊钉使用强度,采用焊接直径较小的焊钉,减少焊接熔池。如设计已完成,对生产过程造成了影响,则可以采用降低电流或缩短焊接时间的方式减弱磁偏吹的影响。
