In order to improve the accuracy, stability and flexibility of the vehicle chassis geometric parameter detection system, a vehicle chassis geometric parameter measurement system consisting of LED type 3D surface measurement sensors is designed based on stereo photogrammetry, using a structured LED light source to form a “spatial measurement area” based on the entire wheel side surface and wheel cover edge. By using 3D photography technology to obtain point cloud data under dynamic measurement, and combining with x-line software, a 3D wheel hub model is established to analyze and calculate the front toe camber angle of the chassis, the linearity and repeatability of the measurement system. The results show that linearity error of this measurement system is 1.528', repeatability error of front toe angle and camber angle are ±0.03' and ±0.05' respectively, verifying stability and reliability of the measurement system.

为提高车辆底盘几何参数检测系统的精度、稳定性及灵活性,以立体摄影测量技术为基础,使用结构化发光二极管(LED)光源,基于车轮侧表面和轮罩边缘形成空间测量区,设计了由LED式三维表面测量传感器组成的汽车底盘几何参数测量系统,动态获得车轮的点云数据,结合x-line软件建立轮毂三维模型,分析并计算底盘前束角、外倾角的线性度和重复性,结果表明,该测量系统的线性度误差为1.528',前束角、外倾角的重复性测量误差分别为±0.03'、±0.05',具有稳定性和可靠性。

In order to improve the accuracy, stability and flexibility of the vehicle chassis geometric parameter detection system, a vehicle chassis geometric parameter measurement system consisting of LED type 3D surface measurement sensors is designed based on stereo photogrammetry, using a structured LED light source to form a “spatial measurement area” based on the entire wheel side surface and wheel cover edge. By using 3D photography technology to obtain point cloud data under dynamic measurement, and combining with x-line software, a 3D wheel hub model is established to analyze and calculate the front toe camber angle of the chassis, the linearity and repeatability of the measurement system. The results show that linearity error of this measurement system is 1.528', repeatability error of front toe angle and camber angle are ±0.03' and ±0.05' respectively, verifying stability and reliability of the measurement system.

底盘参数是车辆下线前的必检项,一般在四轮定位台上完成,主要检测参数包括前、后轮的前束角、外倾角、主销内倾角等[1-2]
目前,国内外较前沿的底盘参数测量方法是在四轮定位台上集成三维激光及双目立体摄影测量技术,由激光发射器发出20~40道激光束到车轮,形成矩形激光覆盖区域,激光发射器上方和下方的双目相机对激光束区域内轮胎的同一个点进行拍照,通过多位置取点,搭建车轮立体模型,建立车辆底盘坐标系统,得到前、后轮的前束角、外倾角,并计算出主销外倾角[3-6]。程旭等[5]提出在四轮定位仪上采用电荷耦合器件(Charge Coupled Device,CCD)相机与激光传感器相结合的测量技术,但由于激光发射的环境稳定性差、测量范围受限[6-15],立体表面激光测量传感器的采购和维护成本均较高,提高了车辆下线检测成本[16-17]
基于以上背景,本文提出一种基于发光二极管(Light Emitting Diode,LED)式三维表面测量技术的汽车底盘几何参数方法,采用LED光源代替激光束,配合立体摄影测量技术[8-10],开发动态测量条件下的径向取点建模方式并搭建三维轮毂模型,实现底盘几何参数的稳定、可靠测量。
LED式三维表面测量基于面测量技术,通过将结构化LED光源投射到车辆轮毂上,结合立体照相测量技术,利用2个照相机对轮胎上同一点进行拍照并获得该点的空间坐标,积累大量的点云数据后,可以获得车轮空间测量表面,进而搭建三维轮毂模型。LED式三维表面测量传感器由LED光投射仪(内置集成评价单元)、上部照相机及下部照相机组成,如图1所示。
测量在车轮的侧表面进行,相较于激光束测量方式可获得大量数据信息,并可根据对测量范围的关注程度调整所需分辨率。针对轮胎胎面的凸起,可提高点云密度以提升轮胎轮廓测量的准确度。其工作原理如图2a所示,由获得的点云搭建的三维轮胎模型和二维轮胎图形如图2b所示。
沿轮胎中心截面进行测量,胎面上的截面轮廓线在整个车轮上均为圆形且轮胎的径向截面相同,因此,可以沿轮胎圆周采用相同的算法精确地确定胎面最高点。系统可通过自适应调节满足13~24英寸(330.2~609.6 mm)轮毂的测量需求。测量和评估用径向线如图3所示。
轮罩边缘评估通过选择轮胎表面数据中关注的边缘区域完成,局部点云也可加密。该方法测量精确,尤其是对于复杂车身形状和车轮轮罩,无需增加额外的硬件。
车辆底盘几何参数计算可由测试系统自动完成,前束角、外倾角的计算原理如图4所示。其中,αFLαFRαRLαRR分别为左前轮、右前轮、左后轮、右后轮前束值,αFL_calαFR_calαRL_calαRR_cal分别为左前轮、右前轮、左后轮、右后轮前束角计算值,αDRC为车辆行驶轴角度校正值,αSC为转向角的校准值,βFLβFRβRLβRR分别为左前轮、右前轮、左后轮、右后轮外倾角,βFL_calβFR_calβRL_calβRR_cal分别为左前轮、右前轮、左后轮、右后轮外倾角计算值,θSD为底盘对称轴角度校正值。前束角、外倾角测量完成后,测试系统自动进行轮胎高度测量(即测量轮罩边缘相对于车轮中心的高度)。相关计算方法如下:
a. 底盘对称轴角度为车辆行驶方向与其对称平面之间的角度,其计算方法为:

式中:θS为底盘对称轴角度,YRL_calYRR_cal分别为左、右后轮轮毂中心点Y坐标的校正值,YFL_calYFR_cal分别为左、右前轮轮毂中心点Y坐标的计算值,bw为轮距。
b. 车辆行驶轴角度定义为后轮对称平面与底盘对称平面的夹角,其计算方法为:

式中:αDR为车辆行驶轴角度。
c. 车辆行驶方向的计算方法为:
αDF=(αFL-αFR)/2
式中:αDF为前轴行驶方向角。
d. 转向角校正值的计算方法为:
αSC=αS/r
式中:αS为转向角,r为转向比。
测试过程由杜尔公司测试试验台及装有x-line软件的计算机共同执行,其中,x-line可对图像进行处理和分析,对得到的轮毂三维模型进行定幅修剪、二值化处理、轮毂轮廓边缘提取及相应像素值计算等。LED式三维表面测量系统的控制系统如图5所示。
标准量规是三维表面测量系统中的标定装置,用于精度验证,由铝合金焊接而成,可描述系统在理想环境(即车辆行驶轴无偏差)条件下的测量能力。本文使用的标准量规已经高精度测量机(如三坐标测量仪)校准,刚性满足所应用领域的环境要求,可用于对测量系统进行线性度分析并保证测试结果的准确性。标准量规的样式如图6所示。
标准量规具有基准坐标系及已知的测量点、测量平面,使用这些测量点分别为每个三维表面传感器计算并存储6个变换参数(3个旋转参数、3个平移参数),校准后,传感器的所有测量值均可变换至基本坐标系。变换参数由每个传感器的单个量规辅板上的特定轮廓(即图6中3个特定角度组成的辅板)确定。标准量规的校正精度及重复性参数如表1所示。
标准量规测试系统基于测量系统分析(Measurement Systems Analysis,MSA)方法,即每个测量系统或设备的系统、程序和特定值都相同。只有当系统以高斯方式运行时,MSA方法才有效[18-20]
使用特定值表示测量系统最重要的2个特性:重复性,如标准量规、测量系统的重复性精度CgCm,以及测量程序的重复性精度Cp;准确性,如标准量规、测量系统的准确性CgkCmk,以及测量程序的准确性Cpk
一次校正流程必须包含至少25个单独的值/测量,所有验证测量系统能力的程序都以相同的方式工作,对每个测量值(测量次数N>25次)进行一系列测量,所有测量值均可并行记录,然后计算平均值$\overline{{M}_{v}}$、标准偏差σ和计算范围R

考虑到标准量规是一个理想的测量目标,本文提出的LED式三维表面测量系统取10次数据进行分析,并将所有公差除以10。具体数值为:

式中:T为公差,即允许的测量值与标准值间的绝对偏差。
将标准量规放置在集成有三维表面测量传感器测试系统的四轮定位试验台上,启动三维表面测量传感器完成测量,如图7所示。
以后轴底盘几何参数测量为例,测量结果如图8所示。
根据表1中标准量规前束角测量精度要求,将误差约为0.1'的标准量规放置于测量系统中进行系统校准,按照标准量规重要点(量规支架的安装孔位)的间隙误差均处于允许误差的最大值的情况计算,即校准量规支架中Y方向的间隙(适用于H7/g6,Φ20 mm)为±0.02 mm,校准量规支撑点之间的最小距离为900 mm,此间隙对应的角度误差为0.153'。
行业标准对螺栓配合公差的要求为±0.2 mm,因此,假设车轴螺栓连接间隙为±0.2 mm,后轴支撑点之间的Y向距离为900 mm,此间隙对应的角度误差为1.528'。
由上述间隙角度误差计算可得测量系统的总误差为1.535'。
标准量规支撑点间的间隙误差将导致1.528'的总间隙,与整个测试过程相比,这一误差可忽略不计。由此可判断三维表面测量传感器组成的测量系统具有较为理想的线性度,线性度误差为1.528'。
对于测量结果的重复性精度验证,可通过同一辆车在同一测试系统下多次测量进行比较。车辆在不同条件下的对中精度不同、轮胎气压浮动变化、现场照度变化等会对测量结果产生影响,为解决此类问题,可采用加工精度高、依据标准尺寸设计制作的转动样架模拟实际样车进行试验。转动样架需通过三坐标测量仪测量,考虑到轮胎制造公差对外倾角测量的影响、轮辋宽度对轮胎高度测量的影响,该测量应在转动样架未安装轮胎的条件下开展。转动样架样式如图9所示,其技术参数如表2所示,其中前束、外倾参数以转动样架的行驶方向为基准。
采用MSA方法,利用下线车辆在测量系统中的实测公差计算CmCmk,对测量系统进行评估,CmCmk必须分别大于1.67和1.33(可以使用75%的公差)。测量数据的正态分布曲线如图10所示。
按照正态分布取值,正态分布概率如表3所示。

式中:µ为测量结果在正态分布下的平均值。
杜尔测量系统中,Cm=1.67时,60%的公差数据可使用,Cmk=1.33时,75%的公差数据可使用。
任意取常见的标准尺寸轮胎安装在转动样架上,并测得该转动样架前束、外倾参数作为标准,测量公差如表4所示。
在控制软件x-line中执行转动样架重复性测试,对样架按顺时针方向转动测量25次,测试结果如图11所示。
图11可知,前束角的重复性测量误差为±0.03',外倾角的重复性测量误差为±0.05',根据表1,标准量规在动态测量条件下,前束角的重复性测量精度为±0.4',外倾角的重复性测量精度为±0.8',由此可知,测量系统重复性精度较高。
轮眉高度测量结果如图12所示,车轮中心高度重复性测量误差为±1.5 mm。测量系统体现了较高的重复性和精度。
本文提出一种由LED式三维表面测量传感器组成的测量系统,用于进行汽车底盘几何参数测量,为验证系统可靠性和稳定性,通过使用标准量规,利用x-line软件搭建三维车轮模型,对前束、外倾和轮眉高度进行测量,分析可知,测量系统具有较为理想的线性度。对转动样架在四轮定位设备上的前束和外倾测量结果表明,测试系统具有较高的测试精度和重复性精度。
