In order to solve the problem of difficulty in Computer Aided Engineering (CAE) evaluation of forming failure of small fillet feature line, for a door outer panel with such feature, AutoForm was used to control the material inflow by adjusting the drawbead, and four kinds of door outer panel models with different forming states are obtained. Meanwhile, the forming condition and practical stamping condition with and without thickness stress are analyzed respectively. The results show that the forming limit of small size fillet feature line is reduced due to the influence of thickness stress, and uneven plastic deformation will occur in further forming, so the traditional formability CAE evaluation method is not suitable for small size fillet feature lines. Finally, a CAE method for evaluating the formability of small fillet feature lines combined with slippage is proposed, that is, when the slippage is less than 5mm and the thickness reduction rate and maximum nonlinear failure value meet the requirements, it can be considered that there is no formability risk of small fillet feature lines.

为解决小尺寸圆角特征线成形失效计算机辅助工程(CAE)评估困难的问题,针对存在该特征的某车型门外板,利用AutoForm,通过调节拉延筋控制材料流入量获得特征线区域存在不同成形状态的4种门外板模型,分别分析了考虑厚向应力和不考虑厚向应力的成形情况和实际冲压情况,结果表明,厚向应力使小尺寸圆角特征线的成形极限降低,进一步成形会发生不均匀的塑性变形,导致传统的成形性CAE评估方法不适用于小尺寸圆角特征线。最后,提出了结合滑移量的小尺寸圆角特征线成形性CAE评估方法,即当滑移量不超过5 mm且减薄率和最大非线性失效值均满足要求时,认为小尺寸圆角特征线不存在成形性风险。

为解决小尺寸圆角特征线成形失效计算机辅助工程(CAE)评估困难的问题,针对存在该特征的某车型门外板,利用AutoForm,通过调节拉延筋控制材料流入量获得特征线区域存在不同成形状态的4种门外板模型,分别分析了考虑厚向应力和不考虑厚向应力的成形情况和实际冲压情况,结果表明,厚向应力使小尺寸圆角特征线的成形极限降低,进一步成形会发生不均匀的塑性变形,导致传统的成形性CAE评估方法不适用于小尺寸圆角特征线。最后,提出了结合滑移量的小尺寸圆角特征线成形性CAE评估方法,即当滑移量不超过5 mm且减薄率和最大非线性失效值均满足要求时,认为小尺寸圆角特征线不存在成形性风险。

In order to solve the problem of difficulty in Computer Aided Engineering (CAE) evaluation of forming failure of small fillet feature line, for a door outer panel with such feature, AutoForm was used to control the material inflow by adjusting the drawbead, and four kinds of door outer panel models with different forming states are obtained. Meanwhile, the forming condition and practical stamping condition with and without thickness stress are analyzed respectively. The results show that the forming limit of small size fillet feature line is reduced due to the influence of thickness stress, and uneven plastic deformation will occur in further forming, so the traditional formability CAE evaluation method is not suitable for small size fillet feature lines. Finally, a CAE method for evaluating the formability of small fillet feature lines combined with slippage is proposed, that is, when the slippage is less than 5mm and the thickness reduction rate and maximum nonlinear failure value meet the requirements, it can be considered that there is no formability risk of small fillet feature lines.

外观特征线是汽车造型的重要特征,其风格复杂多变,其中,小尺寸圆角特征线提升了冲压成形计算机辅助工程(Computer Aided Engineering,CAE)仿真和工艺制造的难度。何星明等[1]以车门为例,对覆盖件小特征线的滑移线缺陷产生机理进行了分析,认为滑移位移量和接触压力是现有CAE判定滑移线严重程度的2种方法,建议在同步工程阶段进行滑移线评估并制定预防措施。关来德等[2]利用AutoForm对某侧围外板进行模拟分析,对存在开裂风险的圆角区域采取调整产品结构、压边力等措施降低开裂风险。综上,小特征线的成形问题主要是滑移线缺陷导致的面品问题[3-6]和超过材料成形极限所带来的成形失效,即开裂[7-8]
本文针对某具备小尺寸圆角特征线的门外板成形问题,利用有限元分析方法,并结合实际生产情况,对小尺寸圆角特征线的成形问题进行分析,并修正CAE分析设置及成形失效评估方法。
某车型的前门外板造型如图1所示,该门外板上部区域存在圆角半径尺寸极小的主特征线。通过在特征线上作距离相等的系列法向平面,测量法向平面与产品数据的交线位置的夹角α和圆角半径R,具体位置共9处,见图1。测量结果如表1所示,α在134°~139°范围内变化,R在1.6~1.9 mm范围内变化,特征线非常锐利,根据过往经验,该小尺寸圆角特征线存在冲压成形开裂风险,需通过CAE进一步分析评估。
该前门外板所用材料为GX220BD-ZF镀锌钢板,料厚为0.7 mm,力学性能如表2所示。此类普通软钢在进行有限元仿真分析时,其硬化模型采用Hill准则:

式中:σ为真应力,σ0为屈服应力,K为强度因子,ε为真应变,n为硬化因子。
仿真分析时,屈服模型采用Hill48模型。
根据前门外板的造型特点,建立拉延工艺有限元分析模型,如图2所示。由于压料面落差较大,压边圈在-Y方向采用定位销,如图2a所示,以避免重力状态下材料发生无规则窜动。压边圈行程设置为95 mm,压边力设置为2 200 kN。拉延筋的布置形式如图2b所示,拉延筋采用自适应三维模型,考虑过筋减薄效应。同时,X方向采用锁死筋,避免材料流入;Y方向采用双筋,用于调整Y向材料流入,针对该门外板特点,-Y方向通过双筋锁死,避免材料流入,+Y方向按满足成形性和提升材料利用率的原则,允许部分材料流入。
由于特征线圆角半径尺寸较小,为提升仿真准确性,需要减小网格单元尺寸,但会增加接触处理和矩阵求解的时间[9],因此,对有限元软件的网格单元分析参数进行适当调整,如表3所示。
模型的分析结果如图3所示,该门外板在常规的拉延方案下,根据过往的成形性及刚性评估标准,最大非线性失效值<0.8、减薄率<25%、主应变>0.03均满足要求。
在模具加工调试阶段,一般通过提高模具研合率并按CAE分析工艺参数调试,使实际生产与CAE分析状态一致,避免因实际误差使实际成形与理论成形结果不匹配。调试阶段的匹配率越高,零件的成形性与理论情况越接近,越能保证产品质量。
该前门外板的模具需要保证下模特征线的硬度高于45 HRC,上模特征线处采用避空加工方案[10]。在冲压调试时,需控制实际材料流入量与前期CAE分析结果的偏差。图4所示为相同工艺条件下冲压过程材料实际流入量与CAE分析结果,两者相差不超过5 mm,满足要求。
图5所示为上述拉延工艺的实际冲压结果,可以看出特征线处发生开裂,与CAE分析结果存在差异。
金属薄板成形在求解时通常仅考虑平面应力的作用,如弯曲应力与拉伸应力,而厚度方向上应力的影响可忽略不计[11]。但小尺寸圆角特征线在板料成形过程中可能会由于小面积的接触形成不可忽视的正应力(即厚向应力)[12],孙利等[13]研究认为模具圆角半径减小会明显增加板料-模具界面接触压力。阎昱等[14]对TRIP780钢和304钢进行了研究,结果表明,考虑厚向应力的材料成形极限曲线与试验数据吻合度更高,且当厚度方向为拉应力时,成形极限值更低,即材料的成形性变差。所以,上述方案与实际冲压结果不一致,可能为未考虑厚向应力所致。
为进一步研究小尺寸圆角特征线实际成形状态与CAE分析结果不一致的原因并获得更为准确的失效评估方法,本文在上述参数的基础上,分别分析考虑厚向应力及未考虑厚向应力的情况。
同时,通过调整图2b中±Y方向的拉延筋阻力系数,控制±Y方向的材料流入量,获得了不同成形结果的方案,其流入量测量位置为图1中测点1~测点9,测量结果如表4所示。其中:方案1为基准方案,即上述常规方案;方案2在方案1的基础上,减小-Y方向第二段拉延筋阻力;方案3在方案1的基础上,减小±Y方向拉延筋阻力,整体降低减薄量;方案4在方案1的基础上,加大+Y方向拉延筋阻力。
图6所示为不考虑厚向应力的前门外板测点1~测点9处的减薄率和最大非线性失效的CAE分析结果。根据标准,减薄率低于25%、最大非线性失效值不高于0.8则产品无失效风险,4种方案特征线区域的成形性有较高的裕度,不存在失效风险。
图7所示为考虑厚向应力的减薄率和最大非线性失效的CAE分析结果。与图6相比,特征线区域的减薄率和最大非线性失效值均明显提高。其中,方案1和方案4按标准判断均存在失效风险,方案2和方案3则处于安全区域。
针对上述CAE方案同步进行实际冲压调试,模具的研合率、材料流入量以及工艺参数严格按上述要求进行,结果如表5所示。相比于CAE分析结果(图7),实际冲压结果仅方案2特征线处无失效。说明当CAE分析考虑厚向应力时,CAE分析结果仍存在与实际不相符的情况。
如前所述,考虑厚向应力条件下的小尺寸圆角特征线成形时,板料在圆角部位受到厚向应力σn和圆角根部的拉伸应力στ的作用,如图8所示。在圆角部位厚向应力的作用下,材料发生显著的加工硬化,成形极限降低,而圆角外区域仍接近原板料状态,2个区域的力学性能产生差异[15-16]。当圆角区域的板料滑出圆角根部时,在拉伸应力的作用下,圆角附近区域的板料由于力学性能的差异发生显著的不均匀塑性变形,当板料流动量达到一定程度时,板料提前发生失效。力学性能的差异导致CAE分析与实际冲压不同,因此,过往的经验指标并不适用于小圆角成形失效评估,板料滑出圆角的距离也是需要衡量的指标。
进一步测量4种方案特征线处的材料流动量(滑移量),结果如图9所示。除方案3外,各方案特征线处的滑移量均小于5 mm。由图7可知,在考虑厚向应力的情况下,方案3的减薄率和最大非线性失效值均最低,但其滑移量最大,大于5 mm,因此,可认为当滑移量大于5 mm时,该区域的变形量超过了材料成形极限,造成开裂。
综上所述,存在小尺寸圆角的门外板在进行CAE成形分析时,需要进行网格细化,并考虑厚向应力,在进行CAE分析结果评估时,需要结合滑移量大小综合判断。以门外板材料为例,在减薄、最大非线性失效均满足成形性的前提下:当滑移量不超过5 mm时,可认为特征线的成形性满足要求,滑移量越小,安全裕度越高;若滑移大于5 mm,则特征线存在成形失效风险。
存在小尺寸圆角的门外板产品在冲压成形时,特征线处的厚向应力会导致板料产生加工硬化,降低板料成形极限,当板料滑动出圆角时,会产生不均匀的塑性变形,出现失效。
对于存在小尺寸圆角门外板产品的成形性判断,在CAE分析时应进行网格细化且考虑厚向应力的影响,在对结果进行成形性评估时,应综合分析减薄率、最大非线性失效值以及滑移量。在减薄、失效均满足成形性的前提下,滑移量不超过5 mm时特征线的成形性满足要求,滑移量大于5 mm时特征线存在成形失效风险。
上述评估方法针对常用的门外板材料分析研究获得,由于其他材料的材料力学性能,特别是加工硬化效应存在差异,滑移量的影响会存在一定差异,需要进一步分析研究。
