To establish an effective electromagnetic radiation simulation prediction and design capability during the vehicle design phase, this paper investigates the generation mechanism of electromagnetic radiation from power cables in the motor drive system based on electromagnetic wave radiation theory, and proposes a vehicle finite element model for electromagnetic compatibility simulation. An electromagnetic interference model is built to simulate and predict the electromagnetic radiation emitted by the power cables. The accuracy of the model is validated by comparing the simulation results with actual measurement data. Utilizing this simulation model, the cable layout is optimized, thereby reducing the intensity of interior electromagnetic radiation. The findings indicate that this approach can identify the electromagnetic radiation risks associated with high-voltage cable routing during the design phase, thus avoiding costly modifications in the prototype testing stage. Furthermore, this method contributes to shortening the vehicle design and development cycle while reducing testing costs.

为在车型设计阶段建立有效的电磁辐射仿真预测及设计能力,基于电磁波辐射理论,研究电机驱动系统中动力线缆电磁辐射产生机理,提出了用于电磁兼容仿真的整车有限元模型。搭建了电磁辐射干扰模型,对动力线缆产生的电磁辐射进行仿真预测,通过实际测量数据与仿真结果的对比分析,验证了辐射仿真模型的正确性,应用该仿真模型优化线缆布置方案降低了车内电磁辐射强度。结果表明,该方法可以在车型设计阶段识别高压线束布置方案电磁辐射风险,并进行设计方案优化,避免试制阶段整改试验,有助于缩短整车设计研发周期以及降低试验成本。

To establish an effective electromagnetic radiation simulation prediction and design capability during the vehicle design phase, this paper investigates the generation mechanism of electromagnetic radiation from power cables in the motor drive system based on electromagnetic wave radiation theory, and proposes a vehicle finite element model for electromagnetic compatibility simulation. An electromagnetic interference model is built to simulate and predict the electromagnetic radiation emitted by the power cables. The accuracy of the model is validated by comparing the simulation results with actual measurement data. Utilizing this simulation model, the cable layout is optimized, thereby reducing the intensity of interior electromagnetic radiation. The findings indicate that this approach can identify the electromagnetic radiation risks associated with high-voltage cable routing during the design phase, thus avoiding costly modifications in the prototype testing stage. Furthermore, this method contributes to shortening the vehicle design and development cycle while reducing testing costs.

电动汽车驱动系统的主要干扰来源于控制器中逆变模块的功率开关器件,在电力电子器件开通和关断的过程中,电压、电流发生跳变,产生变化的电压(du/dt)和变化的电流(di/dt),从而形成变化的电磁场。该电压电流在控制器和电池包的直流线缆间传输,线缆形成发射天线,产生强烈的电磁辐射。随着驱动系统功率逐步提高,电力电子器件开关产生的干扰逐渐增大,构成了电动汽车复杂的电磁环境。目前,整车制造商对整车电磁辐射问题的解决方法主要以测试、整改为主,问题解决周期长、成本高。本文运用电磁辐射原理,针对电动汽车动力系统高压线缆辐射进行研究,提出一种等效电磁辐射仿真模型,结合某车型分析车内外电磁辐射,并进行整车测试,通过对比仿真和测试,验证该方法的可行性与准确性。
目前,电动汽车车内、车外电磁辐射环境均有明确指导标准。2001年,全国汽车标准化技术委员会发布GB/T 18387—2001《电动车辆的电磁场辐射强度的限值和测量方法 宽带9 kHz~30 MHz》,规定了电动汽车对外界的电磁辐射标准,目前已更新至2017版本[1],其规定的电动汽车的电磁辐射强度要求如表1表2所示。
针对电动汽车的人体电磁防护标准GB/T 37130—2018《车辆电磁场相对于人体曝露的测量方法》[2]于2019年开始实施,规定了电磁环境中控制公众曝露的电场、磁场、电磁场(1 Hz~300 GHz)的场量限值,如表3所示。
本文以麦克斯韦(Maxwell)方程组为理论依据开展纯电动汽车动力线缆电磁辐射仿真,通过分析实际问题,结合整车辐射载体对象建立实际电磁模型。
将法拉第电磁感应定律、安培定律以及高斯定律的积分形式变换后即可得到微分形式的Maxwell方程组[3]

式中:H为均匀媒质中任意一点的磁场强度,J为该点的电流密度,D为电位移矢量,E为电场强度矢量,B为磁感应强度,$\rho $为该点的电荷密度。
电磁辐射仿真过程是以Maxwell电磁理论为基础进行的方程组数值计算过程,根据方程不同数学表达形式(微分方程、波动方程、积分方程)对应不同的数值算法,如时域有限差分法(Finite Difference Time Domain,FDTD)、有限元法(Finite Element Method,FEM)、矩量法(Method of Moments,MOM)[4]等。不同的计算方法在时域、频域、模型尺寸、计算内存、计算精度等方面各有优缺点。本文选择的矩量法适用于小尺寸模型,精度较好。
矩量法是一种基于积分方程的数值方法,实际问题解决中要综合考虑几何建模精度、基权函数的选择以及阻抗元素的计算。矩量法需要对几何模型整体进行剖分,定义基函数,建立积分方程,对矩阵方程进行求解即可得到几何目标上的电流分布,几何体的辐射场由该电流分布求得。图1所示为物理模型网格剖分情况,求解每个三角网格电流。电磁场在不同媒质中传播时,磁场强度H所满足的边值条件也不同。在磁导率发生突变的2种媒质的分界面磁场强度H所满足的边值关系为:

式中:n为分界面的法线单位矢量,由介质2指向介质1;H1为介质1中的磁场强度;H2为介质2中的磁场强度;Js为分界面的面电流密度。
如果介质1导电性良好,当频率很高时,由交流集肤效应可知,电磁波主要集中在良导体表面附近的一个薄层内,可近似认为电磁波产生的磁场只存在于导体表面,方向与导体表面平行,即可近似认为介质1的磁场强度为零,则式(5)可变换为:
-nH2=Js
矩量法计算需要考虑几何建模精度,由于电动汽车电驱系统内部结构十分复杂,如果按照三维物理模型建模,对计算内存、仿真时间均有较高要求。所以,针对电动汽车电驱系统电磁辐射的仿真研究需提出几何模型简化方法及辐射载体等效方法。
电磁辐射干扰可分为差模辐射干扰和共模辐射干扰。由电磁辐射原理可知,差模辐射干扰由电路中传送电流的导线所形成的环路产生,共模辐射干扰由电路中非设计的电压降产生[5]。差模辐射和共模辐射原理分别如图2图3所示。
由辐射原理可知:差模辐射是一个环形通电电路围成的环路向外辐射电磁波,因此,可将差模辐射等效为一个环形天线模型。共模辐射是一段包含电压降的直导线,因此,可将共模辐射等效为一个偶极子天线模型。
动力系统电缆中移动的电荷相当于环天线或偶极子天线的电流元,根据基本模型可得到每个电流元产生的电磁场。通过上述方法,可将纯电动汽车动力线缆电磁辐射问题转换为环形天线或长直导线磁场辐射和偶极子天线的电磁辐射问题。
由毕奥-萨伐尔定理得知:电流元Idl在空间某处点P处产生的磁感应强度dB与电流元Idl成正比,与点P和电流元Idl之间的夹角的正弦成正比,与电流元IdlP点距离的平方成反比[6],如图4所示。
P点处产生的磁感应强度B计算公式为:

式中:${\mu }_{0}=4\pi \times {10}^{-7}$为真空磁导率,$\theta $P点所处位置矢量与电流元Idl之间的夹角,rP点到电流元Idl的距离。
可根据载流直导线模型(见图5)推导出磁场强度B

式中:aP点到载流直导线的距离,θ1P点所处位置矢量与载流直导线上端点的夹角,θ2P点所处位置矢量与载流直导线下端点的夹角。
当直导线无限长时,$B=\frac{{\mu }_{0}I}{2\pi d}$,其中,I为通过导线的电流,dP到导线的距离。
偶极子天线的电磁辐射需以电基本振子的辐射研究为出发点,电基本振子是最基本的辐射源。电基本振子电磁辐射原理如图6所示。
将电偶极子Idl置于球坐标原点时,空间任一点处其电磁场的球坐标分量为[7]

式中:$k=2\pi f\sqrt{{\mu }_{0}{\epsilon }_{0}}$为相位常数,f为频率,${\epsilon }_{0}$为自由空间的介电常数$,{\mu }_{0}$为磁导率,r1为观察点到原点的径向距离,$\theta $为观察点的仰角,ϕ为观察点的方位角,$\omega $为角频率,j为虚数单位。
当空间监测点位于远场区时,电场强度E[8]
$E=\frac{4\pi \times {10}^{-7}\times fIL}{{r}_{1}}sin\theta $
式中:I为电偶极子上电流的大小,L为电偶极子的长度。
当监测角度θ=90°时,电流理想分布偶极子辐射电场可进一步表示为:

电动汽车动力系统包含电池包、充配电总成、电驱动控制器、驱动电机和高压线束等,如图7所示。
由3.1节中麦克斯韦方程组求解过程分析可知,电荷和变化的电压、电流会产生电场、磁场。驱动电机控制器逆变电路拓扑如图8所示,通过不断开关的方式产生交流电驱动永磁同步电机,逆变产生的交流波形如图9所示。
由拓扑电路原理可知,控制器通过三桥臂6个绝缘栅极晶体管(Insulated Gate Bipolar Transistor,IGBT)功率开关管实现逆变过程。每个桥臂上管和下管开关状态相反。以第一个桥臂为例进行分析:当上IGBT导通时,其电压近似为0,此时下IGBT关断,其电压近似直流母线电压U;当电机稳定运行时,上、下IGBT不断开通与关断,故电压在0~U之间变换,形成如图10所示的电压波形,在功率器件开关电压、电流变化过程中,产生了du/dt和di/dt,此电压、电流是驱动系统的主要干扰源;对功率器件开关波形进行频域分析,其噪声频谱如图11所示。
根据3.1节的电磁辐射理论、矩量法计算理论,结合电动汽车动力系统实际干扰源,搭建仿真模型需要车体几何模型、动力线缆模型以及IGBT干扰频谱噪声。电动汽车电磁辐射仿真流程大致分为车体模型创建、辐射模型创建、网格剖分、干扰激励、求解设置和仿真计算,如图12所示。
汽车车身采用金属材质,影响车身周围的电磁场传播,因此,把复杂车身三维模型转化为用于电磁辐射仿真的电磁模型,根据3.1节电磁场理论矩量法处理式(1)和式(2),考虑金属结构及趋肤效应,确认模型处理主要原则为:
a.忽略非金属材质,如轮胎、内饰座椅等;
b.忽略结构特征细节,如螺栓小圆孔;
c.忽略钣金厚度,保留表面金属层;
d.保留高压器件金属外壳结构,忽略内部细节;
e.根据仿真计算区域的需要保留关键区域模型。
本文根据以上原则研究布置于底盘下的高压线缆对车外电磁辐射强度和对车内后排乘员舱电磁辐射强度。由于车身金属结构对电磁波向外传播存在影响,故保留车身结构,如图13所示。电磁波向车内传播主要受地板金属屏蔽隔离影响,故仅保留地板金属结构,如图14所示。
根据电磁辐射等效模型理论,本文将电磁辐射源等效为传输电流的高压线缆,建立高压线缆模型及模型激励端。
将如图15所示的高压线缆三维路径坐标导入车体模型中,设置线缆半径及材料属性,常用线缆半径为4 mm,线缆材质为铜,相对介电常数εr=1,电导率σ=5.8×107 S/m,外侧包裹PVC材质绝缘层,如图16所示。线缆两端电路设置如图17所示,靠近电驱总成的端口为激励端口,另一端为负载阻抗端口。
采用与车身模型同样的方法建立车内电磁辐射仿真模型,如图18所示。
由于车内、外电磁辐射测试标准存在差异,其仿真求解方案不同,需分别进行验证。
GB/T 18387—2017《电动车辆的电磁场强度的限值和测量方法》规定车外电磁辐射主要用天线在车身前、后、左、右4个方向的中轴线距离车身3 m处接收整车辐射,图19所示为车辆正前方3 m处的电场接收天线。
动力线缆的激励端口以电驱总成干扰噪声电流作为激励,如图20所示。根据式(9),在该激励下,距离为3 m处的电场理论计算结果如图21所示,通过理论计算初步分析电场在12 MHz频段附近与标准限值较为接近,但理论计算值没有考虑线缆弯曲、车身金属结构的影响,存在误差。
根据图19所示的仿真模型,计算车身各网格在线缆激励电流作用下的表面电流,如图22所示,对表面电流区域进行分析,电驱总成周边车体表面电流最大。根据矩量法计算原理,软件同时得到模型对外的电磁辐射场,在模型天线接收端得到的场强幅频如图23所示,较理论计算低,余量充足,整车电磁辐射风险低。
按GB/T 18387—2017测试环境及方法进行验证测试,如图24所示,其在车辆前端的电场天线测试结果与仿真结果对比如图25所示,可以看到测试与理论计算、仿真结果趋势一致,理论结果没有考虑实际布局的影响,因此结果偏大,仿真结果与实际测试结果较为一致,误差小于6 dB,验证了车外电磁辐射仿真理论和等效模型的准确性。
本文利用模型分析后排乘坐区的电磁辐射强度,在后排空间中XYZ向每间隔100 mm设置磁场监控点。线缆端口激励采用电驱系统工作时的电流波形,如图26所示。
计算后排空间内的磁场分布情况,结果如图27所示。由磁场强度分布可知,求解区域内越靠近高压线缆则磁场强度越大,磁场分布区间为10~600 μT,磁场强度最大点为线缆正上方。频率为50 Hz、150 Hz、20 kHz、60 kHz的频点磁场强度较高,部分超出限值,是需要关注的风险频点结果,如图28所示。按照GB/T 37130—2018进行测试,结果如图29所示,实际高幅值频点与仿真结果一致。
结合电磁辐射等效模型,该线缆辐射是载流直导线磁场辐射模型,由式(8)可知,监测点磁场大小与电流相关,该电流指截面内电流总和。由于现方案线缆电流回路环路面积较大且部分线缆布置于地板上方,导致监测区域的有效电流较大。优化方向为将线缆并行走线,使截面内电流相互抵消,降低有效电流值,并完全布置于地板下方,如图30所示。优化方案仿真结果显示,车内辐射场强明显降低,余量充足,优化后风险低,如图31所示。
按照GB/T 37130—2018的规定对优化后的整车进行验证,结果如图32所示,测试点的车内电磁场强度相比原状态方案明显降低,验证了方案的有效性,同时对比仿真优化结果,整体结果趋势一致,说明该建模仿真方法准确度较高。
本文通过研究电磁辐射原理,针对目前电动汽车高压动力系统的整车电磁辐射问题,提出了一种基于等效模型的电磁辐射仿真方法,并结合实际测试结果,验证了电磁辐射理论和仿真模型的可行性和准确性。电磁辐射理论公式可明确影响辐射的关键参数,仿真模型可在设计初期对整车动力线缆电磁辐射进行风险预测评估,并对关键参数进行设计管控。
