To improve the static comfort of normal family cars, this paper proposes the seat static comfort simulation analysis method including H-point position prediction and seat cushion pressure distribution uniformity based on SAE J826 tooling finite element model and the 50th percentile flexible human body FE model provided by CASIMIR software, and the static comfort performance is improved by HyperStudy optimization tool. The simulation results are consistent with the experiments results.

为提高普通家用轿车的座椅静态舒适性,基于SAE-J826工装有限元模型和CASIMIR软件提供的第50百分位柔性人体有限元模型,提出了包含H点位置预测和座垫压力分布均匀性的座椅静态舒适性仿真分析方法,并利用HyperStudy优化工具平衡和提升了座椅静态舒适性能,仿真结果与试验结果取得了较好的一致性。

To improve the static comfort of normal family cars, this paper proposes the seat static comfort simulation analysis method including H-point position prediction and seat cushion pressure distribution uniformity based on SAE J826 tooling finite element model and the 50th percentile flexible human body FE model provided by CASIMIR software, and the static comfort performance is improved by HyperStudy optimization tool. The simulation results are consistent with the experiments results.

汽车座椅是承载乘员的重要部件,其舒适性直接影响乘员的乘坐体验。座椅舒适性一般包括静态舒适性、动态舒适性和操作舒适性[1],静态舒适性是指在车辆静止状态下,乘员对座椅的舒适程度评价。座椅的自身特性对静态舒适性起决定性作用,如座椅的几何尺寸、轮廓和形状、发泡的软硬程度等[2]
以往,座椅制造商、整车制造商主要通过实物测试进行座椅舒适性优化,研发周期长、成本高,不能满足快节奏的汽车设计开发要求。随机计算机技术和仿真技术的不断进步,国内外学者通过商用仿真软件(Ls-Dyna、MADYMO、PAM-COMFORT等)进行了座椅舒适性的仿真探索,主要包括采用仿真手段预测座椅H点位置是否符合设计目标、刚性假人在座椅上的压力分布均匀程度[3],而真实柔性假人的静态舒适性分析研究鲜有报道。
本文基于CASIMIR软件提供的第50百分位真实柔性假人有限元模型,对开发过程中某车型座椅静态舒适性相关性能(H点位置、压力分布均匀性)进行仿真预测,并通过HyperStudy的优化工具优化平衡座椅的静态舒适性。
座椅静态舒适性仿真的前提是建立准确的座椅有限元模型,本文以某车型驾驶员座椅为例,搭建座椅有限元模型并设定模型的关键参数,即发泡和面套材料特性的标定。
选取合适的座椅组件搭建座椅静态舒适性分析的有限元模型,包括座椅骨架、钢丝弹簧、发泡、面套、塑料件等主要承力件,不含头枕、座椅线束及其连接卡扣、安全带扣等非承力件。其中,座椅骨架在静态舒适性测试条件下变形很小,故在模型中将其简化为刚性体部件,其余主要承力件建模为柔性体部件。其中,钢丝弹簧使用一维梁单元建模,发泡用六面体单元建模,面套和塑料件用二维壳单元建模[4]。为提高计算效率,以平均网格尺寸为10 mm搭建有限元模型。弹簧钢丝与发泡实体间采用“点对面”接触方式。驾驶员座椅有限元模型如图1所示,包含48 387个节点、54 586个单元。
座椅发泡是承受乘员载荷的主要介质,发泡受压变形的特性直接影响座椅乘坐舒适性。为在仿真分析中准确预测座椅舒适性的相关指标,需要对有限元模型赋予准确的力学特性参数。本文按照ISO 3386-1: 1986(E)《软质泡沫聚合材料 压缩应力应变特性的测定 第1部分:低密度材料》,如图2所示,将利用特定工艺参数制造的发泡切割成长度×宽度×高度为400 mm×400 mm×50 mm的试样,考虑到实际发泡力学特性的分散性,至少准备3个试样进行测试。
对每个发泡试样以100 mm/min的加载速率将体积压缩65%,共进行4个压缩和卸载循环,前3次压缩和卸载使发泡结构包含的空气自由排出,绘制测试设备输出的力-位移曲线。按照材料力学公式转换为图3所示的第4次发泡受压的应力-发泡体积压缩比曲线。
考虑到静态舒适性测试时发泡处于压缩状态,取第4次发泡压缩-卸载中压缩部分的力学曲线进行发泡材料参数标定,基于应变能理论拟合出Abaqus软件中*Hyperfoam材料本构二阶方程中的各项参数:

式中:U为应变能,N=2为阶数,λ1~λ3为3个方向的主伸长率,μiαiβi均为温度相关的材料参数,Je为弹性体积比。
拟合结果如表1所示。
图4所示,应用此发泡材料参数后发泡压缩仿真结果与试验结果实现了高精度匹配。
乘员乘坐座椅时座椅面套被拉伸延展,面套的力学表现起到重要的载荷传递作用,在有限元模型中需要赋予准确的面套材料参数。将座椅面套裁切成200 mm×200 mm的试样,分别沿着经向、纬向按照GB/T 3923.1—2013《纺织品 织物拉伸性能 第1部分:断裂强力和断裂伸长率的测定》进行拉伸测试,如图5所示,测试按照2 mm/s的速度进行加载,包含3次拉长4%的预加载,第4次加载时拉长至6%,取第4次拉伸卸载的力-位移曲线制作面套材料卡。
面套在拉伸过程中伴随着剪切变形,需要通过面套剪切试验来获取其材料参数。将座椅面套裁切成400 mm×400 mm的试样进行试验。如图6所示,在抗剪方面的力学表现主要反映了名义剪应力T12,计算公式为:

式中:F为加载拉力,Lo为像框边长,vo为伺服液压加载速度,ψ12为剪切变形后的夹角。
工程剪应变γ12的计算公式为:

式中:${\psi }_{12}^{0}$=90°为剪切变形前的夹角。
通常选取Abaqus中*Hypoelastic+*Rebar layer材料本构模型表征织物面套材料,选取*Hypoelastic或*Fabric材料本构模型表征皮革材质的座椅面套材料,通过类似发泡标定的仿真拟合方法获得仿真分析的面套材料参数。典型的皮革材料力学特性对比结果如图7所示。
在GB/T 29120—2012《H点和R点确定程序》中,三维H点装置-Ⅱ(there-dimensional H-Point Machine-Ⅱ,HPM-Ⅱ)的H点是座板总成和背板总成的铰接中心点。H点的位置直接影响乘员与周围零件间的距离及乘员的视野,进而影响乘员对座椅静态舒适性的主观评价[5]
座椅为弹性体,尤其是发泡受载后会发生形变,形变量与座椅的轮廓、发泡的厚度和硬度存在很强的非线性关系,所以在座椅开发阶段很难准确预测H点的实际位置。H点测量试验如图8所示。
本文针对开发过程中的某车型驾驶员座椅,搭建了Abaqus座椅有限元模型,参照SAE-J826搭建了H点测量工具有限元模型,对H点位置和躯干角进行仿真预测。仿真分析流程如图9所示。
某车型驾驶员座椅的H点预测分析和试验结果如图10表2所示:有限元模型预测的H点位置与设计目标H点之间的偏差为6.71 mm,通常在研发阶段位置偏差不超过5 mm是可接受的;躯干角(躯干与Z轴的夹角)的设计值为22°,仿真中靠背角为20.8°,通常在研发阶段躯干角偏差不超过1°是可接受的。当前H点位置和靠背角均超出了可接受范围,靠背角反映乘员躯干的直立状态,直接影响座椅静态舒适性的主观感受,通常需要调整座椅发泡的硬度来改善H点位置、靠背角的超差。可以在项目前期借助仿真模型研究座椅造型面对H点位置偏差的影响,但这些设计参数的调整会影响到座垫的压力分布均匀性,需要综合考虑和平衡。
图11所示,在进行座椅压力分布测试时,需要在座椅上铺覆Xsensor压力分布测试垫,选择身高、体重满足第50百分位柔性假人尺寸要求的工作人员对座椅进行乘坐测试,测试垫的压力数据实时传递给计算机,取测试平稳后2 min内的平均结果输出云图[6]
基于Casimir软件提供的柔性人体假人有限元模型进行座垫和靠背压力分布均匀性的分析。该假人模型是在人体组织的力学试验基础上建立的柔性假人,比刚性假人模型更能反映乘员乘坐时的实际情况。本文选取符合亚洲人体尺寸的第50百分位男性假人进行仿真分析,假人的尺寸定义和具体数据如图12表3所示。
在搭建好的某车型的驾驶员座椅有限元模型上,导入上述第50百分位男性柔性假人模型,如图13所示,按照总布置的定义设定驾驶员的正确坐姿,包括双手握转向盘的位置,脚跟点位置和脚掌倾斜角度等。
定义柔性假人与座垫和靠背的接触关系,向模型整体施加1倍自重的外部载荷用于模拟人体在座椅上的受载情况。如图14所示,假人乘坐状态座垫发泡和靠背发泡上的压力分布结果显示,靠背发泡的应力较为均匀,而座垫发泡的局部应力达到0.013 MPa,对照发泡的力学特性曲线可知,座垫发泡局部承受了较大的载荷而产生了较大的体积压缩。
图15所示,目前行业内普遍采用“17位压力分布区”的峰值压力和分区之间的压力变化梯度来评价压力分布的均匀性水平[7]。通常,10号区域和11号区域的压力峰值最大,主要原因是这2个区域承受人体坐姿时髋部传递的绝大部分载荷。仿真分析结果表明,座椅的10号区域和11号区域的压力峰值达到2.11 N/cm2,试验测得的峰值压力结果为1.88 N/cm2,一致性较好。该车型的压力峰值目标为1.5 N/cm2,当前压力峰值超出了舒适性目标,需要通过调整骨架内弹簧刚度、座垫和靠背发泡刚度等改善压力分布的均匀性。
本文运用HyperStudy的优化工具,通过调整座椅设计参数(造型面、发泡硬度)平衡这两项指标的性能,寻找最优的座椅设计参数。
其中,由于座垫是人体质量的主要承载体,同时考虑座椅结构的对称性,故只选取座垫中间和侧翼区域的发泡造型和发泡硬度作为设计变量。
约束条件包括H点位置与R点距离不超过5 mm,靠背角偏差不超过1°,优化目标是座垫压力分布的峰值最小化。
按照田口方法的L9(4因素3水平)设计试验设计(Design of Experiment,DOE)正交矩阵样本(仿真分析)。提取每个样本的分析结果,通过克里金(Kriging)方法构建结果响应面近似模型,通过方差分析获得各变量的主效应图和贡献柱状图。借助HyperStudy工具中的自适应模拟退火算法在响应面上寻找最优解,最终获得性能最优的产品设计参数。
实物零件的静态舒适性试验结果如图16所示。试验中H点位置偏差仅为3.71 mm(纵向偏差ΔX=-0.83 mm,垂向偏差ΔZ=3.62 mm),靠背角偏差为0.9°,满足目标要求,压力分布峰值从2.11 N/cm2降低到1.45 N/cm2,压力分布均匀性明显改善,达到预期目标。
本文采用有限元方法进行座椅静态舒适性仿真分析,包含座椅发泡和面套的材料标定以及座椅静态舒适性的两个关键性能(H点位置预测和座垫压力分布均匀性)的仿真,利用HyperStudy的优化工具提升某车型座椅静态舒适性,仿真结果与试验结果取得了良好的符合性,为座椅的造型设计和发泡工艺参数调整提供了参考。
