In order to analyze the performance of the shifting system and design the parameters of the shifting system parts, the transmission model of shift execution system has been established, and combined with Trapezoidal Back-EMF and square wave control principle of Brushless Direct Current (BLDC) motor, Simulink control model of motor module is established. ADAMS is used to import physical parameteric model, the interactive simulation of motor model and mechanical system is realized through ADAMS interface. Drum fixed torque loading simulation and motor three-ring control principle are applied to analyze system response characteristic and process parameters of the dynamic shifting process. Simulation and test results show that motor torque loading process impacts remarkably system function realization, parts shifting forces and shifting duration. Selecting appropriate parameters of control system and strategy could realize shift process control.

为分析换挡执行系统动力学性能、开展系统零部件参数设计,建立换挡执行系统动力传动数学模型,并结合无刷直流电机线反法及方波控制原理建立电机模块Simulink控制模型,使用ADAMS导入实物参数模型,利用Simulink接口实现电机模型与机构动力学交互仿真,通过定转矩加载试验并结合电机三环控制原理分析动态换挡过程系统响应特性、过程参数要素。仿真及试验结果表明,电机转矩加载过程对系统功能实现、零部件的换挡力、换挡时长具有重要影响,可选取适当的控制参数和策略实现对换挡过程的控制。

为分析换挡执行系统动力学性能、开展系统零部件参数设计,建立换挡执行系统动力传动数学模型,并结合无刷直流电机线反法及方波控制原理建立电机模块Simulink控制模型,使用ADAMS导入实物参数模型,利用Simulink接口实现电机模型与机构动力学交互仿真,通过定转矩加载试验并结合电机三环控制原理分析动态换挡过程系统响应特性、过程参数要素。仿真及试验结果表明,电机转矩加载过程对系统功能实现、零部件的换挡力、换挡时长具有重要影响,可选取适当的控制参数和策略实现对换挡过程的控制。

In order to analyze the performance of the shifting system and design the parameters of the shifting system parts, the transmission model of shift execution system has been established, and combined with Trapezoidal Back-EMF and square wave control principle of Brushless Direct Current (BLDC) motor, Simulink control model of motor module is established. ADAMS is used to import physical parameteric model, the interactive simulation of motor model and mechanical system is realized through ADAMS interface. Drum fixed torque loading simulation and motor three-ring control principle are applied to analyze system response characteristic and process parameters of the dynamic shifting process. Simulation and test results show that motor torque loading process impacts remarkably system function realization, parts shifting forces and shifting duration. Selecting appropriate parameters of control system and strategy could realize shift process control.

换挡执行系统是实现动力传动系统挡位切换、轴齿断开耦合功能的重要系统部件,在多挡变速器产品中广泛应用。电机-减速器-换挡毂-拨叉-同步器是一种典型的换挡系统,其结构简单,以无刷直流(Brushless Direct Current,BLDC)电机作为驱动元件,具有成本低、体积小、性能好、结构简单、可靠性高等优点,电机匹配换挡机构后,在控制算法支持下,可以实现目标位置控制、参数识别、系统诊断等功能。
换挡执行系统的主要性能包括换挡时间、可靠性、平顺性与NVH性能、换挡鲁棒性。相比于液压-滚珠丝杠式换挡机构,毂式换挡执行系统无挡位检测传感器,通过电机控制算法实现对部件位置、速度的控制。电机转矩输出方式是影响功能的重要因素,也是实现换挡系统性能目标的有效保证。文献[1]利用同步器动力学仿真模型分析了电机转矩输出方式对换挡系统性能的影响,提出了“临界换挡力”的概念,文献[2]验证了同步器数学模型与同步力矩、换挡力间的关系。同步器的换挡控制主要是力控制,在电磁式换挡驱动系统研究中,验证位移与换挡载荷之间的关系对换挡驱动单元的运动控制有一定指导意义[3]。无刷直流电机作为毂式换挡机构的执行单元,在控制上存在一定的特殊性,本文结合换挡系统仿真及试验的方式开展研究。
某动力总成采用毂式换挡系统,如图1所示。
减速机构减速增扭并驱动换挡毂周向转动,毂上的阶梯状沟槽推动拨叉轴向移动,通过毂在不同工作位置间运动控制同步器的力与位移,实现轴齿的接合与分离,电机旋转的特定角度对应换挡拨叉与同步器相应挡位的工作位置,如图2所示。
换挡执行系统的驱动端为电机,换挡毂拨叉机构起传动作用,作用对象为同步器,同步器的运动包含同步运动、越过同步环锁止、同步套和同步锥接合齿的相对运动。同步器运动过程中,齿套沿换挡拨叉轴向推动,轴向力的大小与同步器结构尺寸参数特征、材料特性、被同步元件工况(同步转速差、残余转矩)相关,同步过程阶段的力学变化特征如图3所示,图中,F1为一次自由行程力,F2为同步环预同步力,F3为同步环同步力,F4为拨环力,F5为二次自由行程力,F6为二次冲击力,F7为拨齿力,F8为终段自由行程力,T1为同步器齿套空位移,T2为同步环预同步位移,T3为同步阶段位移,T4为解除锁止阶段位移,T5为第2次空滑阶段位移,T6为二次冲击阶段位移,T7为结合齿回正阶段位移,T8为第3次空滑阶段位移。执行系统的驱动力具有相同的动力特征。使用“电机+换挡毂+拨叉”机构控制同步器的过程中,通过电机产生驱动转矩,换挡过程中的换挡毂转动角度、拨叉位移、同步器齿套位置可通过控制算法进行识别,从而实现换挡过程中对传动件载荷与位置的控制。电机输出转矩为:

式中:uaubuc分别为电机a相、b相、c相输入端电压,R为定子相电阻,iaibic分别为a相、b相、c相电流,M为每相绕组互感,L为每相绕组自感,eaebec分别为a相、b相、c相反电动势,t为时间。
换挡毂的动力学相关参数包括沟槽升角α、理论作用直径rd、过渡位置弧长lgrv、沟槽轴向行程ltrc、减速机构速比rr、传动效率η、换挡毂转动惯量Jd、拨叉等效转动惯量Jf。换挡毂中的减速机构可实现减速增扭,能够在圆周运动中提高角度控制的分辨率,并利用换挡毂沟槽的斜坡精确控制同步器行程,不同的毂位可实现不同的变速器挡位。在设计阶段,传动效率只有参考值,实际工作中通过试验测试与回归分析得到具体的传动效率。图4所示为换挡毂对拨叉轴向推力与加载转矩间的关系。
滑块重力G及滑动摩擦作用力Fϕ远小于换挡作用力,可忽略不计。FN为沟槽侧壁对拨叉滑块的法向作用力,Fτ为换挡力沿毂切向的作用力,FR为毂与滑块的切向摩擦力,换挡毂扭矩Tdrum与换挡毂切向作用力之间的关系为:

式中:Fshift为毂对拨叉轴向的作用力,μdrum为拨叉滑块与换挡毂沟槽侧壁间的滑动摩擦因数。
式(4)描述了换挡毂作用转矩转换为对拨叉的轴向作用力的过程,tanαltrc/lgrv。在摩擦因数μ相对较小的情况下,换挡电机转矩Te与拨叉输出的换挡作用力Ffrc间的关系为:

式中:ltrc为沟槽轴向行程,lgrv为过渡位置弧长。
图3所示,在换挡动作执行过程中,同步器齿套共有3段位移相对缓慢变化的区间(图中虚线段表示同步器位移),分别处于自由行程、同步环同步、结合齿锁止回正过程,换挡电机转矩输出有2个峰值,较短的时间内,接近于堵转工况下的输出转矩[6],过程2~过程6对应图2a中的过程2~过程5。
换挡动力学过程包含柔性体动力学、碰撞动力学过程。在转矩加载过程中,消除系统间隙的运动阶段会因撞击产生力矩及响应。换挡过程中,受传动间隙、齿套与接合齿相对运动瞬态敲击的影响,只有同步器在摩擦同步、拨环压紧过程中的力可通过柔性体系统动力学分步计算得到[7],计算过程和算法较复杂。同步器系统建模主要使用ADAMS/AMESim/dSpace等工具,通过多体动力学方法建立模型,随着机电系统仿真技术的发展,通过电机与动力系统模型分析软件的联合仿真,可得到进一步结果。
仿真采用ADAMS2020和MATLAB2020b软件,ADAMS软件主要进行柔性体动力学计算,采用笛卡尔多体动力学求解方法,计算耦合及碰撞运动中零部件接触形变产生的应力。Simulink模块通过电机仿真模型与运动部件进行转矩、转速控制参数的交互。使用SolidWorks进行过程中的数模转换,约束装配体,避免干涉。将实物三维装配体模型(.stp)转化为Parasolid格式的文件(.x_t)导入ADAMS,得到仿真使用的零件,设置零件的材料、质量、惯量特性参数信息,根据相对运动关系建立零部件间的连接约束,约束类型如表1所示。
接合齿端设置被同步端的负载转动惯量,需要在旋转副上根据仿真所需同步转速差添加初始运动速度;设置状态变量,输入变量为电机转矩,输出变量分别为换挡毂转速、转动角度变量。使用ADAMS插件导出机械模型时,选择与MATLAB匹配的配置。
图5所示为仿真系统框图。如图5a所示,“位置环”“速度环”“电流环”通过电机三环比例积分(Proportional Integral,PI)控制生成脉冲宽度调制(Pulse Width Modulation,PWM)占空比需求,并结合“线反法”识别出的Hall逻辑,输入给方波生成模块,方波模块输出的运算结果控制电桥功率模块输出参考电压,用于扭矩管理模块的计算。如图5b所示,基于“线反法”计算出无刷直流电机圆周运动中的位置、反电动势系数、转速,确立反向感应电动势[4],进而计算出瞬时电流,根据瞬时电功率及负载计算电机运动参数,并根据式(1)、式(2)、式(4)计算得到输入电压下的电流、电机驱动端转矩。如图5c所示,换挡过程仿真使用ADAMS与Simulink联合仿真实现,通过转速、转角及角度信号交互。利用电机驱动负载转矩动力学公式得出换挡电机控制理论计算模型,为避免换挡过程加载初期出现电流过载、加速度、电机转速过高的情况,按换挡时间限定要求,结合实际工况对转速与电流进行限制。无刷直流电机采用霍尔位置传感器检测霍尔信号,根据三向霍尔信号关系确认电桥驱动开关门关系,实现换向控制[8]。如图5d所示,位置检测霍尔信号精度较高,模型中不考虑角度估算误差带来的影响,直接根据角度信号对感应电动势分段计算;根据电机目标角度需求、转速、电流参数信息调节电机输入电桥端的占空比,结合换向信号控制电桥的通断[9],并进行比例积分微分(Proportional Integral Differential,PID)控制参数的整定,先调整转速环,按照先比例、后积分微分的原则从小到大调试,并结合整定前的输入、输出参数,确保每一级的输出在下一级的目标范围内[10]。电机端反馈转速、位置、电流信号,位置环、转速环、电流环组成“三环”控制系统, PWM控制输入电压。
仿真需要的无刷直流电机参数如表2所示。在模型运行前,导入电机及传动系统减速速比的常量参数和ADAMS的接口模型参数。
齿套与接合齿的齿顶错位设置见图2a中的过程1;同步端惯量按总成系统等效惯量计算。接合齿端最大转动惯量为0.163 kg∙m2,齿毂端最大转动惯量为0.023 kg∙m2。系统的反馈控制根据电机系统模型确定,换挡过程中同步与被同步端采用零转矩控制。
运行仿真模型,系统仿真界面和运行结果如图6所示。由图6可知,随着换挡毂角度(弧度)的增加,同步器齿套与接合齿稳步接合,使用后置处理器(Post Processor)导出试验数据。
换挡毂依次加载1 N·m、5 N·m、9 N·m、15 N·m的恒定转矩进行测试,如图7所示,系统运行初始阶段,转矩越大,齿套移动越快,但加载转矩过大会在同步阶段出现回弹。换挡毂存在临界转矩,使齿套无法达到预定行程,拨环无法同步挂入接合齿。同步阶段挂入力较小会引起打齿冲击,同步转速差越大,冲击力越大。同步转速差为0的状态下,同步阶段所需的换挡转矩较大。为更好地控制换挡转矩,需按照不同阶段对过程中的力进行动态识别和控制[11],在同步阶段增大转矩。使用目标比例控制换挡驱动转矩和转动角度。
钢的动态摩擦因数一般不高于0.1,不同合金材料的摩擦因数不同。如图8所示,当摩擦因数为0.3时,在行程结束阶段,换挡毂拐点处会卡滞,齿套始终无法达到指定行程,电机转速响应较慢,且需要较大的转矩,同步阶段齿套所需的力越大,持续功率需求越大,换挡过程时间较长,与PI控制的参数标定相关。在实际策略模型中,电机可以通过状态机进行状态识别,通过标定参数控制启动、爬坡、减速等工况。通过快速启动提高响应速度,在同步阶段提升电机转矩输出,控制同步与接合(位置参数相关控制),相同预设条件下,换挡时长缩短。
图9所示为同步器0转速差换挡过程中3组不同PI参数设置条件下的仿真结果。仿真参数如表3所示。对比参数组合1与参数组合2可知,提高速度与电流环比例、积分参数可快速推动换挡执行机构换挡,速度与电流环的积分参数过低会引起齿套振荡,导致打齿,无法完成换挡;对比参数组合2与参数组合3可知,进一步提高电流与速度环的比例积分参数可以增大同步接合阶段的保持力矩(图2a中过程4~过程5),以达到快速接合、完成换挡的目标,但同步阶段所需的换挡力更大。在实际控制策略模型中,换挡电机匹配适当速比的减速器后,角度分辨率提高,在模型中可以对不同换挡阶段进行识别控制,在同步阶段增加保持力、真空比,到达目标角度后快速降低保持力[12]。如图9c所示,0转速差换挡时间为0.23 s,最大换挡力为185 N。受ADAMS仿真步长过短、仿真所需运行时间较长与Simulink仿真步长不同步以及算法误差的影响,在稳定阶段存在角度误差引起的振荡,但不会影响换挡过程载荷的判断。
在整车转鼓试验台架进行全球统一轻型车辆测试循环(Worldwide Harmonized Light Vehicles Test Cycle,WLTC)工况测试。换挡力在换挡拨叉上测得,变速器壳体开窗,在拨叉上沿轴向按半桥结构布置电阻应变片,对输出的应力应变关系进行标定。将信号采集及分析软件(Simcenter Testlab Signature,LMS Test.Lab)和标定集成与数据采集系统(Integrated Calibration and Acquisition system,INCA)测试结果匹配后进行分析,换挡过程中,实际挡位能够很好地跟随目标挡位,由于换挡过程受外部控制条件的影响,同步器齿套与接合齿的齿顶存在偶然对准的工况。由于同步转速差是变化的,负载也跟随转速差动态变化,如图10a所示。在同步阶段,换挡力有较大输出,可通过占空比调节输出,如图10b所示。
实际换挡工况下,受换挡系统结构的影响,在同步器拨环同步与二次冲击的过程中,存在瞬时转速降低、转矩增大的情况,发生时刻对应换挡力峰值时刻。测试静态换挡时,PWM从小到大加载过程中,记录堵转工况下的相电流信号(等同于母线电流)和换挡力。排除过程中电机发热、电源稳定性、电子元器件工作温度的影响,力矩与输出电流、PWM信号正相关,接近线性关系。仿真工况以同步转速差分别为0、50 r/min、100 r/min,齿顶错开为例进行测试。如图11所示,拨叉与齿套轴向换挡最大作用力、相电流关系与实际堵转的仿真结果与测试多数工况下相近。可通过限制电流输出,在避免系统过载的情况下实现换挡控制。
毂式换挡执行系统的模型分析、仿真、试验的研究表明,换挡性能、系统机构载荷与换挡过程控制方式、传动机构设计参数有关。BLDC执行电机做为被控对象的电控系统在换挡过程中进行适度的位移、力控制,可以实现换挡性能。结合模型仿真计算得载荷可以进一步用于零部件强度校核:
a. 换挡时间的选取与挡位间换挡毂角度、拨叉位移、换挡系统的负载、电机转矩控制有关。可在换挡毂挡位间角度选择、沟槽设计、材料选择方面选取合适的参数改善换挡时间;提高电机在低速起步时刻的转矩响应速度和电机转矩也可缩短换挡时间。
b. 选取适当的目标占空比控制方式,从系统可靠性设计出发,能够匹配换挡机构载荷要求,正向控制换挡力大小及加载方式。结合模型可以进一步进行零部件性能、材料参数动态仿真分析。
