In order to ensure that the automotive generator can meet the power supply requirements under different operating conditions of the vehicle, the influence of the parameters of the automotive AC generator stator assembly on the rated power and output characteristics of the generator was analyzed and verified. The results show that, under the condition of stator core size specifications unchanged, the rated power can be increased without changing the slot filling rate and reducing the number of turns, but the output power can be reduced under low-speed conditions. Changing from star connection to triangle connection or adding a neutral point can increase the rated power without changing the low-speed output power. Changing the three-phase armature winding to six phases hardly affects the rated power and output characteristics, but can reduce the ripple peak value of the output current.

为使汽车发电机在车辆不同工况下均能满足供电需求,分析并验证了汽车交流发电机定子总成的参数对发电机额定功率和输出特性的影响,结果表明:在定子铁心尺寸规格不变的情况下,不改变槽满率并减小匝数,可提升额定功率,但低速条件下的输出功率下降;由星形接法改为三角形接法或增加中性点,均能在不改变低速输出功率的情况下提高额定功率;将三相电枢绕组改为六相,几乎不影响额定功率和输出特性,但能使输出电流的纹波峰峰值降低。

为使汽车发电机在车辆不同工况下均能满足供电需求,分析并验证了汽车交流发电机定子总成的参数对发电机额定功率和输出特性的影响,结果表明:在定子铁心尺寸规格不变的情况下,不改变槽满率并减小匝数,可提升额定功率,但低速条件下的输出功率下降;由星形接法改为三角形接法或增加中性点,均能在不改变低速输出功率的情况下提高额定功率;将三相电枢绕组改为六相,几乎不影响额定功率和输出特性,但能使输出电流的纹波峰峰值降低。

In order to ensure that the automotive generator can meet the power supply requirements under different operating conditions of the vehicle, the influence of the parameters of the automotive AC generator stator assembly on the rated power and output characteristics of the generator was analyzed and verified. The results show that, under the condition of stator core size specifications unchanged, the rated power can be increased without changing the slot filling rate and reducing the number of turns, but the output power can be reduced under low-speed conditions. Changing from star connection to triangle connection or adding a neutral point can increase the rated power without changing the low-speed output power. Changing the three-phase armature winding to six phases hardly affects the rated power and output characteristics, but can reduce the ripple peak value of the output current.

汽车交流发电机将发动机输入的机械能转化为电能,是传统燃油汽车电力系统的核心。随着车辆传感器、执行器数量的逐渐增加,控制器的功耗越来越大[1],对汽车交流发电机的制造和性能要求逐渐提高。
根据对车辆工况特征的分析,不同地域、不同车辆的高速行驶时间占比均较小[2],仅提高发电机的额定功率未必能满足车辆的供电需求;增大发电机的体量,使不同转速下输出功率均有所提升,又会使发电机体积过大造成更多的问题。
车用发电机对体积与质量的要求较为严格,提高发电机单位质量的输出功率、提高低速工况下的输出功率和发电机的额定功率,是汽车发电机行业一直在研究的课题。本文根据现有成熟产品的参数,分析发电机定子结构,研究定子总成电枢绕组参数对发电机输出特性的影响,并设计试验样机测试发电机实际性能,与理论分析结果进行对比,验证发电机定子总成电枢绕组参数对输出功率的影响。
汽车交流发电机主要为鸟嘴形爪极发电机,如图1所示,其主要部件包括皮带轮、前盖总成、转子总成、定子总成、后盖、调节器总成、整流桥总成、防护罩[3]
定子总成的基本参数包括外形尺寸和线圈绕组的接线方式、嵌线方式、线径匝数[4]。定子总成的主要外形尺寸如图2所示。
定子铁芯是汽车交流发电机励磁回路和固定定子线圈绕组的重要部件,为向转子总成磁场提供励磁回路,通常使用磁导率较高的硅钢片叠压而成,以减小铁芯中产生的电磁涡流,有助于提高发电机的性能。定子线圈绕组的线圈嵌在其内开口的槽中。铁芯的内径、外径、高度、材料、电枢齿的截面结构都会对磁场产生影响,从而改变绕组中的感应电势。但内径、外径和高度受限于发电机的整体结构,电枢齿又需考虑与爪极的极弧系数、齿槽转矩,一般不进行更改。
目前常见的发电机定子线圈绕组为三相和六相,接线方式有星形和三角形接法,均输出三相交流电。在三相绕组制造过程中,每相绕组产生的感应电动势的频率相同、幅值相等、相位互差120°。六相绕组的相位差要求为60°,其他要求与三相绕组相同。发电机工作时,感应电动势从线圈绕组中产生并传递到整流桥。绕组由漆包线根据要求波绕或叠绕嵌入铁芯的电枢齿中,其匝数、相数和接线方式会对电性能产生影响,在图2中主要尺寸不变的情况下,这些参数便于更改与试验。
定子总成的不同接线方式如图3所示,星形接法还可在中性点增加一根导线,并在整流桥中多并联一组二极管,以提高发电机高速状态下的输出功率。
空载时,定子绕组的相电势EYA为:

式中:EYA为星形连接时的相电势,n为发电机转速,Ce=(4KK0WP)/60为系数,K为发电机结构常数,K0为绕组系数,W为每项绕组的匝数,∮为空气间隙的磁通,P为转子的磁极数。
线电势EYB为:

接入负载时,星形接法的等效电路如图4所示,其中Ro为发电机的等效内阻,Rb为等效负载电阻。则相电流IYA为:

式中:Xd=2πfL=Cxn为考虑漏感和电枢反应的电抗,f为频率,Cx=2πLPx/60为系数,L为定子绕组电感,Px为爪极对数。
接入负载时,线电流IYB为:
${I}_{YB}={C}_{e}n/\sqrt{({R}_{o}+{R}_{b}{)}^{2}+{C}_{x}^{2}{n}^{2}}$
高转速条件下,${C}_{x}^{2}{n}^{2}$>(Ro+Rb)2,则有:
IYBCen/(Cxn)=(Ce/Cx)
三角形接线时,空载条件下定子绕组的线电动势EΔB与相电动势EΔA相等:

式中:IΔA为定子绕组三角形连接时的相电流。
高转速条件下,有:
${I}_{\Delta B}=\sqrt{3}{C}_{e}/{C}_{x}$
以星形接法作为参考,对式(2)与式(6)进行比较,当发电机产生14 V电压时,有:
${n}_{\Delta 0}=\sqrt{3}{n}_{Y0}$
式中:nY0nΔ0分别为定子绕组星形连接和三角形连接时发电机的空载转速。
由此可得,相同参数条件下,星形接法空载转速是三角形接法的$1/\sqrt{3}$倍。再由式(5)与式(8)比较可得:
${I}_{YBmax}=1/\sqrt{3}{I}_{\Delta Bmax}$
式中:IYBmaxIΔBmax分别为定子绕组星形连接和三角形连接时的最大输出电流。
由此可得,相同参数下,星形接法的最大输出电流是三角形接法最大输出电流的$1/\sqrt{3}$[5]
综上,要使三角形接法的输出功率与星形接法的输出功率相等,需要将三角形接法的定子总成的匝数增加到$\sqrt{3}$倍。
为提高发电机的输出功率,通过计算得出三角形接法的等效电路匝数,在此基础上,减少三角形接法定子总成的匝数,并增大线径,可在槽满率保持不变的情况下提高高速工况下的发电量。
在星形接法基础上增加中性点,是一种提高发电机高速状态下输出功率的常用方法,可使发电机输出功率提高10%~15%[6]
三相电枢绕组使用3组二极管进行整流,利用二极管的单向导通性对绕组中的交流电波进行整流,继而输出带纹波特性的直流电。理论上,二极管的正向导通电阻为0,但实际上二极管存在管压降,可将电路中的二极管视为非线性电阻,如图5所示。
二极管由PN结和导线封装而成,其电阻随电流的变化而变化,文献[7]使用管压降更低的二极管将发电机的输出效率提升了6%。因此,二极管的管压降越低,电阻越小,可将二极管视为电阻,三相绕组视为电源,如图6所示。
在实际应用中,二极管的管压降基本保持不变,通过并联电路可降低内阻,如图7所示。
该方法无法充分发挥二极管的性能,然而,如使用较低额定电流的管芯并联,受二极管特性和制造工艺的影响,存在被击穿的风险。图8所示为博世0120系列发电机使用的14管自激磁整流桥,其额定输出电流为110 A,为保证质量,使用14个额定电流为50 A的二极管,在中性点接1组二极管,三相绕组中每相接入并联的2组二极管。
为能使用较低额定电流的二极管,需在三相电枢中的电流通过二极管前将其分流,故使用六相电枢代替三相电枢。如图9所示,将2个三相绕组整流后再并联,理论上不会因电流过大击穿二极管,管芯的增加也降低了内阻。
以GB/T 26672—2011《道路车辆 带调节器的交流发电机试验方法》[8]中的要求为依据,试验条件如表1所示。
本文试验使用朗迪LDFD-3型发电机性能试验台,如图10所示,表2所示为测试台技术指标。
定子总成对发电机的电性能起到至关重要的作用,铁芯几何尺寸改变会牵连整个发电机结构的改变,而电枢绕组的参数变化几乎不影响结构,也便于实现已量产产品的性能优化。结合前文的分析,电枢绕组匝数、相数和接线方式会影响发电机的输出特性,为此,设计试验进行验证。为方便后期试验数据的对比分析,分别设计方案1~方案3验证定子电枢绕组的匝数、定子总成的相数以及3种不同的接线方式对发电机输出特性的影响,样机定子总成参数如表3所示。方案3中,按星形与三角形的等效转换,三角形定子总成应使用13匝导线,为提高输出功率,调整为11匝。
受漆包线线径影响,8个定子总成导线截面积有所不同,由于圆形漆包线与定子铁芯线槽内几何尺寸上的差异,嵌入线槽后会形成许多间隙,不同线径漆包线形成的间隙大小不同,造成导线截面积不同。表3中8个试验用样品定子已达到规定线径的嵌线最高匝数,槽满率已达到最大值。
为分析在不改变发电机转子、定子尺寸的情况下,定子总成中电枢绕组参数对发电机输出特性及输出功率的影响,按照QC/T 729—2005《汽车用交流发电机技术条件》[9]开展输出特性试验,测试模式为恒压(Constant Voltage,CV),选取不同转速下的电流绘制输出特性曲线,所测参数如表4所示,试验结果如表5所示。
在方案2的试验过程中,定子总成4与定子总成5在2 500 r/min时的电流纹波峰峰值差异过大,故增加了纹波电流的测试,结果如表6所示。
方案1输出特性曲线如图11所示,可以看出,导线匝数对发电机输出特性影响较大,匝数越少,6 000 r/min转速下发电量越大,与之对应的1 500 r/min转速下发电量越低。额定转速6 000 r/min条件下,9匝相较于11匝的最高输出功率提升22.7%,1 500 r/min转速条件下,11匝相较于9匝输出功率提升150%。
方案2输出特性曲线如图12所示,可以看出,不同相数条件下,发电量无明显变化,各转速节点的发电量并未超过5%的电流增幅,6 000 r/min额定转速下最高输出功率也几乎相等。
纹波电流的对比结果如图13所示,定子总成5(六相)在各转速阶段的纹波电流幅值均小于定子总成4(三相),随着转速的提高,优势逐渐降低。
方案3输出特性曲线如图14所示,三角形接法减小匝数后,在1 500 r/min转速时发电量明显降低,转速高于1 800 r/min后缓慢回升,在高速条件下明显超过星形接法和星形接法带中性点的定子总成。带中性点的星形接法相较于传统星形接法,在转速为6 000 r/min时输出性能提升12.4%,符合文献[6]中增加中性点能提高高速条件下输出功率的结论。
本文通过改变发电机定子线圈匝数、相数和接线方式分析了定子总成中电枢绕组参数对发电机输出特性及输出功率的影响,得到以下结论:
a. 随着定子线圈绕组匝数的增加,输出特性曲线趋于平稳,初始发电转速降低,低速状态下输出功率极大提高,进入电流饱和状态的转速也随之降低,同时会使高速条件下的输出功率有所下降。
b. 相线数量的增加对发电机输出特性曲线影响有限,但相较于三相,六相的纹波电流在低速条件下明显降低,随着转速的升高,优势减小。
c. 三角形接法在低速条件下电流随转速的提高增长较快,输出功率提升效果较为明显,随着转速的升高,电流增大幅度逐渐减小,但在初始发电阶段,输出功率有所下降,而星形接法增加中性点,初始发电阶段至低速阶段的输出功率基本不变,随着转速的提高,输出功率逐步提升。
在实际应用中,发电机供电不足或供大于求都会带来不同程度的问题,结合车况和用电需求配置合适的发电机,可有效提升整车性能。在未来产品设计中,使用较小匝数的电枢绕组提高额定输出功率,在低速时若能通过调节器提高磁场励磁线圈的电压并在转速升高时降低,可同时满足低速条件下发电量要求。
