In order to eliminate fault of gearbox gear switch in use, this paper, by correlating with the faulty parts in the use of gear switch, analyzed oil intake problem caused by poor sealing of gear switch, switch on-and-off failure under actuating pressure as well as contact ablation, to further improve the performance of the gear switch. The verification results show than the proposed scheme can effectively solve the problems existing in the use of the gear switch.

为了解决变速箱用挡位开关在使用中故障问题,结合挡位开关使用中的故障件,对挡位开关密封不良造成内部进油问题、作动压力下开关通断失效问题以及触点烧蚀问题进行分析,进一步提高挡位开关的性能。验证结果表明,所提出的方案可有效解决挡位开关在使用过程中存在的问题。

In order to eliminate fault of gearbox gear switch in use, this paper, by correlating with the faulty parts in the use of gear switch, analyzed oil intake problem caused by poor sealing of gear switch, switch on-and-off failure under actuating pressure as well as contact ablation, to further improve the performance of the gear switch. 根据整车控制电路的不同,挡位开关从用途上可分为空挡开关、倒挡开关和高低挡开关。其中,空挡、倒挡开关一般安装于变速器换挡操纵总成上,高低挡开关位于高低挡换挡气缸上,变速器挡位开关的工作性能直接影响用户的驾驶体验。
为分析挡位开关在使用中出现故障的原因,本文对故障件进行拆检,针对空挡开关密封不良、倒挡开关触点烧蚀、高低挡开关在作动压力环境中通断功能不稳定等问题,分别从开关内部橡胶密封垫材料耐温性和抗拉强度、银接点接触方式、作动压力下的密封结构等方面开展性能提升,并依据实际使用工况进行模拟试验,对改进前、后的挡位开关进行对比测试,验证方案的有效性。
挡位开关根据结构功能可分为触点常闭型与触点常开型。以常闭型开关为例,开关的结构如图1所示。
在外力作用下,按钮组件在一定范围内做直线运动。塑料衬套带动动片压缩弹簧,使动片与静片的触点断开,此时,开关由常闭状态转换为断开状态。当外力消失时,弹簧恢复到原始状态,按钮组件与动片均复位,开关由断开状态转换为闭合状态。
变速器用挡位开关可在12~24 V直流电压下工作,其工作电流为0.5~1.0 A。使用开关所需环境温度为-40~150 ℃,空挡、倒挡的气压范围均低于0.2 MPa,高低挡的气压范围为0.7~0.8 MPa。空挡、倒挡开关的使用寿命可达100万次,高低挡开关的使用寿命为40万次。
经售后市场对旧件复测及拆解后的反馈,对其故障模式进行分类统计,结果如表1所示。
通过开关故障模式的统计分析,开关内部进油、漏气、憋气及触点烧蚀故障模式累计占比为75.94%,是造成产品失效的主要故障模式,也是本文的研究重点。
挡位开关通过橡胶密封平垫将由按钮触发端飞溅的油液及其他杂质隔离。经故障件拆解,开关的进油故障集中于3个方面:密封垫局部撕裂,油液从撕裂处渗入开关内部;密封垫老化变硬,丧失密封作用;内部进油开关均为空挡开关。
针对密封垫局部撕裂和老化现象,进一步分析开关的设计结构及使用环境。
开关工作时,密封垫与按钮同步运动。挡位切换时,空挡开关需同时动作,由于推动密封垫的按钮组件为金属件,每次触发均伴有一定的冲击,因此,在长期工作中,密封垫因强度不足而撕裂,最终导致开关内部进油。
现有的橡胶密封垫材料采用丁腈橡胶(Acrylonitrile-Butadiene Rubber,NBR),耐高温可达120 ℃。由于工况复杂(如长上坡、长下坡的低速挡行驶致变速器倾斜、局部缺油等),重型载货汽车及工程机械车辆的变速器温度高于120 ℃,进而加速了开关密封垫的老化,令其丧失密封作用。
通过分析,内部进油故障原因为密封垫的抗撕裂能力不足且耐温等级较低。由此,对密封垫进行相应改进。
在密封垫上增加尼龙布贴片夹层,提高其抗撕裂性能[1]。该夹层为单层锦丝绸纺织物(锦纶丝材料为尼龙,通常称为尼龙布),将氢化丁腈橡胶热硫化的同时与尼龙布牢固粘合[2]。其中,尼龙布的厚度为0.16 mm,改进后的尼龙网布密封垫的结构如图2所示。
鉴于尼龙布的织物组织为平纹,且经纬线交织点多,具有坚固、耐磨、经纬向断裂强力大等显著优势,尼龙布物理机械性能如表2所示。改进后的橡胶密封垫兼具尼龙织物的高模量(橡胶的弹性模量为8.75×10-3 GPa,尼龙布的弹性模量为20 GPa,尼龙布增加了密封垫的整体弹性模量)、高强度与橡胶材料的柔性、耐疲劳性能,增强了开关的抗撕裂性能。
通过对丁腈橡胶、氟橡胶及氢化丁腈橡胶进行高低温、耐油性能对比测试,如表3所示,最终选用耐高温等级更高的氢化丁腈橡胶[4]提升密封垫的抗老化性能。该材料允许在150 ℃高温下长期工作,同时满足低温-40 ℃的环境需求,可延长开关的使用寿命。
为验证上述方案,本文设计了耐久性试验,如图3所示。
图3b置入高低温箱内,试验台通入压缩空气,试验台动作头往复动作,从而驱动双H气阀气路切换,带动气缸拨叉轴伸缩动作,令开关触发工装推动开关,通过计数器记录试验次数。
进行100万次循环测试,其中,高温150 ℃循环20万次,低温-40 ℃循环20万次,常温循环60万次。试验后,改进前的3件试验样品中2件存在撕裂,3件全部老化变硬,改进后试验样品均无撕裂、老化现象,如图4所示。
憋、漏气故障主要见于高低挡开关,换挡气缸进行气路切换时,气缸拨叉轴的伸缩顶压触发开关工作,如图5所示。其故障具体表现为:
a. 达到一定气压时,开关出现插头部位漏气;
b. 气压达到0.8 MPa时,出现误动作(常开式开关气压达到0.8 MPa后,非工作条件下误将开关接通);
c. 通气工作一段时间后,开关完全失效,自然放置一段时间后,恢复正常工作。
高低挡开关在换挡气缸上工作时,换挡气缸达到最大工作气压为0.8 MPa,由于换挡拨叉轴的切换速度快,作用于开关按钮的时间较短,导致开关内部的密封垫因受强大冲击力而破损,气体从外壳翻铆处泄漏。
经核算,当气压瞬间达到0.8 MPa时,气压作用在密封平垫上的力已远大于挡位开关内部动、静片间复位弹簧的弹性限度。因此,通气后密封垫胀起,推动衬套使开关动、静片接通出现误动作。高低挡开关内部结构件尺寸如图6所示,具体过程通过设计手册压力和应力单位换算表进行核算,作用于密封垫的力F为:

其中,S为密封垫所受气压的最大面积:

式中,d为气压作用的直径;P为压强。
0.8 MPa气压施加在密封垫的力约为30.258 N,超过开关内部弹簧的弹性限度。由于开关内部的弹簧在触点工作时接通力的范围为26~34 N,在无触发的情况下易出现误动作。
作动压力下,当开关密封垫处于轻微泄漏状态,气体将进入图5中的开关触点室,积累至一定程度,在接线动片与静片之间形成气压。按钮轴向顶压导致按钮弹簧压缩,开关无法达到接通位置,即通断失效。放置一段时间使内部气体自然泄出,开关恢复通断功能。
根据高低挡开关在作动压力下的特点,经过反复验算,取消开关中的密封平垫。同时,考虑到气缸中气源的干燥性对开关的影响,采用双O形密封圈的密封方式,改进前、后密封结构如图7所示。
在衬套与底座之间增加一个O形密封圈,形成动密封,防止气体和杂质从开关进入插头组件。在开关与底座之间增加一个O形密封圈,形成端面静密封,防止气体、杂质等从侧向进入插头组件[5]
改进后可避免因密封垫破损导致的开关漏气,防止开关通气时,因气压的作用面积过大,冲击力大引起的开关误动作,并改善密封垫轻微破损导致气体渗漏引起的开关憋气现象。同时,其内部的密封圈保持密封效果,且工作时不受按钮触发的冲击影响,增强了开关的耐久性。
模拟实际工况,将开关安装于变速器同型号的换挡气缸上,搭建如图3所示的试验台,该试验中气压的控制范围为0.7~0.8 MPa。
对改进后的开关进行3组耐久性对比试验,结果表明,改进前的高低挡开关平均寿命为15万次,改进后的平均寿命超过40万次,可靠性大幅提升,效果显著。
触点烧蚀故障集中在倒车灯开关,主要分为触点表面熔焊和接线片连接的衬套(工程塑料件)受热熔化。
经分析确定,触点烧蚀故障的主要原因是开关的材料和设计问题。
触点是在铜(Cu)基体上贴银氧化铬层(AgCdO12)制成的,故牌号为AgCdO12/Cu,其作用是当开关触点带载时,在电弧的作用下,温度提高,触点银层中AgCdO12剧烈分散、蒸发,而触点表面冷却时,电弧能量降低,从而改善灭弧性能[6]。因此,触点银层不断消耗,较薄的银层将影响触头散热性能,进而令触点过热熔焊。
电弧形成的瞬间产生较高热量,由于金属接线片与衬套直接接触,如图8所示,而衬套由于耐热性较弱极易熔化受损,最终导致开关失效。
现有开关的动片与静片的触点均为平面型,理论上,只有动片和静片上对应的两个触点面完全平行,才能进行面接触。实际上,如图9所示,由于开关结构存在误差,两个触点面无法完全平行,且接触时同心的概率极低。触点极易发生边缘接触,图9a中触点的边缘银层最薄,图9b所示的触点银合金层分布情况将影响触点散热性能,出现触点烧蚀故障,从而降低开关寿命。
开关工作时,电压和电流达到一定值,接线片的触点由接通到分离。此过程中,触点间不可避免地产生强烈的电弧。因此,如何提高开关的电磨损性能,降低电弧对开关的损害是改进的关键,为解决触点烧蚀故障,从以下方面进行改进提升:
a. 降低接触电阻、增加触点银合金层厚度,增强触点抗电磨损性能。将AgCdO12/Cu银触点的AgCdO12层由0.15 mm增加到0.30 mm。实际使用中,触点的银层不断消耗,接触电阻随着银层厚度减小而增大,进而加速触点烧蚀。
b. 更改触点接触方式,增强接触可靠性。将触点的接触方式从面-面接触更改为点-面接触,如图10所示。由于静片的触点为平面、动片的触点为弧面,静片与动片相切且为点接触,避免因装配不同心而产生虚接现象,从而提高开关内部接触的可靠性[2]
c. 提升与触点接触的绝缘材料的耐温等级,延长开关的工作寿命。由于与静片接触的衬套(工程塑料件)极易受高温熔化,导致开关通断功能丧失。经过测试验证,单纯的动静片的触点烧熔,除接触电阻增加外,并未影响开关正常工作。因此,保证与开关接线片接触的衬套(绝缘件)不被烧损或提高衬套的耐温等级是延长开关工作寿命的有效方案。
经过综合考虑,衬套材料使用耐高温性能更好的陶瓷件理论上耐高温1 400 ℃,陶瓷(Al2O3)的摩擦因数与工程塑料聚砜(Polysulfone,PSU)相近,但陶瓷的相对密度和强度均优于工程塑料。陶瓷件作为绝缘材料,其耐高温性能突出,满足开关材料所有需求,工程塑料与陶瓷性能对比如表4所示。
通过24 V、30 A直流电负荷试验测试开关的工作寿命,电路如图11所示。陶瓷衬套开关带载的工作寿命显著提高,改进前开关的电负载试验寿命最高为4万次,改进后电负载试验寿命最高可达10万次,试验结果如表5所示。
对改进后的故障件进行分析,如表6所示,试验结果表明,开关漏油故障、触点烧蚀故障现象明显减少,未发生开关憋、漏气故障,产品的开关密封性能、带负载工作能力、作动压力下的耐久性能均大幅提升,占比较高的故障通过提升工艺后明显改善,所提出改进方案切实有效。开关的其他故障,如按钮卡滞、插头部位进水、通断行程超差、衬套偏磨等故障模式相对占比提高,需持续改进。
本文通过分析挡位开关故障件的故障模式,制定优化方案并在实际工况下进行模拟试验,验证结果表明,方案切实有效。试验中优化了密封垫设计、胶料的耐温等级,未发现由上述原因导致的开关进油故障,先后解决了空挡开关因密封垫撕裂、老化导致的进油问题;根据工作的气动环境特点,将密封平垫调整为O形密封圈,彻底解决了高低档开关憋、漏气问题;通过更改触点接触方式、增大触点银合金层厚度等,使触点烧蚀故障明显改善,但该问题未彻底解决,仍需进一步改进。本文方案延长了开关的使用寿命,但在实际应用中仍需结合具体工况,不断提升开关质量,保障整车电气系统的稳定性。
