To address the issue of insufficient estimation accuracy of the Hydraulic Control Unit (HCU) wheel cylinder pressure estimation algorithm for an integrated wire controlled hydraulic braking system with eight valve structure, this article proposed wheel cylinder hydraulic pressure estimation algorithm that can replace pressure sensors. The article first proposed a wheel cylinder hydraulic pressure estimation algorithm based on the Bernoulli principle, and then analyzed the basic characteristics of the hydraulic adjustment unit and the Pressure Volume (PV) characteristics of the brake fluid based on hardware in the loop experimental bench testing. Finally, it was verified through actual vehicle experiments. The experimental results show that under basic braking conditions, the root mean square error of the proposed wheel cylinder pressure estimation algorithm is within 0.259 MPa, the root mean square error under active braking conditions is within 0.374 MPa, which is equivalent to the accuracy of the scheme with added pressure sensors.

针对八阀结构的集成式线控液压制动系统液压控制单元(HCU)轮缸压力估计算法估计精度不足的问题,提出一种可替代压力传感器的轮缸液压力估计算法。首先基于伯努利原理提出了轮缸液压力估计算法,然后基于硬件在环台架测试分析液压调节单元的基本特性以及制动液的体积刚度(PV)特性,最后通过实车试验进行了验证。结果表明,所提出的轮缸压力估计算法在基础制动工况下的均方根误差在0.259 MPa以内,主动制动工况下均方根误差在0.374 MPa以内,与加装压力传感器的方案精度相当。

To address the issue of insufficient estimation accuracy of the Hydraulic Control Unit (HCU) wheel cylinder pressure estimation algorithm for an integrated wire controlled hydraulic braking system with eight valve structure, this article proposed wheel cylinder hydraulic pressure estimation algorithm that can replace pressure sensors. The article first proposed a wheel cylinder hydraulic pressure estimation algorithm based on the Bernoulli principle, and then analyzed the basic characteristics of the hydraulic adjustment unit and the Pressure Volume (PV) characteristics of the brake fluid based on hardware in the loop experimental bench testing. Finally, it was verified through actual vehicle experiments. The experimental results show that under basic braking conditions, the root mean square error of the proposed wheel cylinder pressure estimation algorithm is within 0.259 MPa, the root mean square error under active braking conditions is within 0.374 MPa, which is equivalent to the accuracy of the scheme with added pressure sensors.

相较于电子机械制动系统,线控液压制动系统保留了技术更加成熟的液压系统,制动更加可靠,并具有制动性能高、集成度高、能量回收效率高等优点,是新一代汽车线控制动系统的主流选择。轮缸压力反馈精度对液压控制单元(Hydraulic Control Unit,HCU)至关重要。相较于用传感器测量轮缸压力,为降低成本和简化结构,整车制造商倾向于采用估计算法对轮缸压力进行估算。但在主动制动时,由于泵的干扰,现有算法的估算精度常显不足。黄丰云等[1]通过探究高速开关电磁阀特性和制动轮缸的流量压力特性,提出一种基于模型的轮缸压力估计算法,通过上一周期得到的轮缸压力和压差、电磁阀占空比信号对轮缸压力进行估计,在仿真中获得了很好的估计精度,但未能进行实车验证,且在算法设计层面未考虑主动制动工况。Zhao等[2]为提高汽车的制动性能和安全性能,结合电磁阀数学模型和对其阀芯位置的估计搭建轮缸压力估计模型,并通过MATLAB/Simulink-AMESim软件仿真和硬件在环测试验证了模型具有较高的精度,但缺少实车验证。Liu等[3]采用自适应扩展卡尔曼滤波算法估计轮缸压力,在某些路况下性能更佳,但未考虑主动制动工况。Jiang等[4]采用卡尔曼滤波技术,结合车轮运动状态,对基于电磁阀模型的液压力估计值进行实时调整,然而,算法精度受路面附着条件限制。孙成伟等[5]提出阶梯减压控制方法,并给出了流量系数、电磁阀开启延迟时间、电磁阀关闭延迟时间的标定方法。Wei等[6]提出了两种基于阀动力学的液压估计模型,并使用交互多模型(Interacting Multiple Model,IMM)滤波器集成不同模型以适应不同控制输入,与单一模型的卡尔曼滤波算法相比,该滤波器效果更佳,但未考虑主动制动时液压泵对轮缸的压力冲击。熊璐等[7]提出了基于伯努利方程的轮缸液压力估算方法,并进行了硬件在环测试,误差控制在0.257 MPa以内,但该方法在主动制动时误差较大。
本文针对八阀结构集成式线控液压制动系统,提出一种HCU轮缸液压力估计算法。首先基于伯努利原理设计轮缸压力估计算法,然后通过硬件在环测试台架对算法所需的关键参数进行测定,最后通过实车试验,与直接在轮缸端加装压力传感器的方案进行对比验证。
本文基于自主设计的集成式线控液压制动系统开展研究,系统结构如图1所示。
系统主要组成部分包括制动助力模块、踏板感觉模拟模块、液压控制单元和制动主缸,可以实现基础制动、主动制动功能。
出于简化系统结构和降低成本的目的,去掉轮缸压力传感器,HCU采用八阀结构,分别为6个进液阀和2个吸入阀,进液阀调节系统液压力,吸入阀用于防止柱塞泵不工作时漏液情况的发生。基于管路复用原则[7],每个制动轮缸在基础制动工况下仅由2个进液阀调节液压力,在主动制动工况下仅由1个吸入阀和1个进液阀进行液压力调节。所选用的吸入阀孔径大小与管路一致,对HCU液压特性的影响可以忽略不计,仅作为开关阀使用,而进液阀特性对HCU液压特性影响很大,需对其进行重点测试分析。为此,搭建了可以实现对上述线控液压制动系统HCU功能、参数进行测试的硬件在环测试台架,如图2所示。
随着主动制动技术的出现,传统的液压力估计算法由于没有充分考虑全新制动系统中增加的液压泵元件,会出现主动制动工况下估计精度下降的情况,针对这一问题,基于伯努利原理,结合轮缸体积刚度(Pressure Volume,PV)特性提出轮缸液压力估计算法,对轮缸液压力进行实时估计。在制动系统中,轮缸液压力的变化与许多参数相关,在尽可能保证算法的精度与计算效率的前提下,对系统进行如下简化假设:
a. 忽略管路内由液体黏性阻力导致的能量损失。
b. 忽略电磁阀开闭时对制动液造成的瞬态冲击。
c. 制动液在管路中的流动为定常流动。
轮缸液压力变化速率$\dot{P}$为:

式中:P为轮缸压力,V为制动液体积,Q为制动液流量。
考虑主动制动时液压泵的作用,管路内流体由任意点1处流动至任意点2处的伯努利方程为:

式中:Z1Z2分别为点1、点2处的单位重力流体的位能,P1/(ρg)、P2/(ρg)分别为点1、点2处的单位重力流体的压力能,${a}_{1}{v}_{1}^{2}$/(2g)、${a}_{2}{v}_{2}^{2}$/(2g)分别为点1、点2处的单位重力流体的动能;hw为管路内流体因黏性摩擦力而产生的能量损失;hs为管路内单位重力流体获得的能量,ρ为制动液密度,g为重力加速度,a1a2分别为点1、点2处的动能修正系数,v1v2分别为制动液在点1、点2处的流动速度。
首先,忽略液体在流经管路时因黏性产生的能量损失,即令hw≈0。相较于节流孔孔径,制动管路孔径非常大,根据流体力学原理,此时制动管路中的流体流线更疏,流速v1远小于节流孔内的流体流速v2,因此近似认为管路内流体流速v1≈0;制动液流经节流孔时为湍流,动能修正系数a1a2均取1[8]
如此,式(2)可简化为:

其中,单位重力流体获得的能量hs和柱塞泵质量流量qm可表示为:

式中:ps为电机功率,qv为柱塞泵体积流量。
式(3)可以进一步表示为:

在实际液压制动系统中,制动液的压强往往很高,因此,位能变化可以忽略,即Z1≈0、Z2≈0,可得:

式中:ΔP为主缸端与轮缸端的压差。
流量可表示为:

式中:Cq为流量系数,A为节流孔横截面积。
联立式(1)和式(8)可得:

同时考虑基础制动和主动制动工况,将以上推导过程整合,可以得到轮缸液压力估计算法:

式中:T为控制周期,n为周期数,t0为初始时刻,τ为液压系统的延迟响应时间。
电磁阀的液压特性是决定其工作性能的关键,其受到包括结构参数、制动液属性以及控制信号等诸多因素的影响,因此,对电磁阀的液压特性开展测试研究可以对其控制信号参数进行优化。该两位两通高速开关电磁阀的具体参数如表1所示。
图3所示为在控制频率200 Hz、初始压差5 MPa工况下,不同占空比条件下的轮缸增压速率测试结果,由图3可知,电磁阀脉冲宽度调制(Pulse Width Modulation,PWM)控制过程中会不可避免地出现死区和饱和区。切换不同的PWM控制频率,在主缸端与轮缸端初始压差分别为5 MPa和13 MPa的压力点进行测试,分别代表轻制动和紧急制动,结果如图4所示。由图4可知,在5 MPa和13 MPa压差条件下,随着电磁阀PWM控制频率的提高,占空比死区占比和增压速率的最大值均逐步提升。而且,在占空比有效范围内,增压速率与占空比表现出近似线性的关系。在控制过程中,为使电磁阀拥有更大的占空比有效控制区间范围,并且具有更接近线性的控制效果,采用200 Hz的PWM控制频率。
在控制频率为200 Hz的情况下,进行不同压差、不同占空比的台架测试,并对试验数据进行拟合,获得电磁阀的增压和减压特性,如图5所示。
轮缸PV特性不仅受到轮缸结构、制动液属性、控制信号影响,还受到油路软管变形、密封性能等非线性因素影响,故需通过台架试验获取。考虑到实际测试需要,在台架上安装轮缸压力传感器以采集真实压力信号,同时安装流量计实时获取进入轮缸的制动液体积。前、后轮缸PV特性测试结果如图6所示。
图6可以看出,前、后轮缸PV特性曲线均可分为低压的非线性区域和高压的线性区域,其中P0为低压非线性区与高压近线性区交会点压力:
a. 低压非线性区:当P<P0时,制动液受到整个制动系统中结构间隙、软管形变的影响,导致部分制动液需要先克服上述形变和间隙,因此增压过程受阻,呈现非线性特性。
b. 高压近线性区:当PP0时,制动油路软管的形变和结构间隙被制动液克服,后续进入轮缸的制动液全部用于增压,加之制动液可压缩性非常低,形变影响可以忽略不计,故此时轮缸PV特性曲线近似线性。
增压或减压时,HCU往往具有延迟响应特性,如果不予以考虑,算法获得的压力与实际轮缸压力之间可能产生一定的相位差,从而引发较大的估计误差。
液压系统的增、减压延迟响应时间作为系统属性,与系统结构紧密相关。本文参考博世公司的标定方式进行测定:增压时,主缸端先建压10 MPa,然后打开进液阀使制动液流向轮缸,直至轮缸端增压到0.3 MPa为止耗费的时间即为液压系统的增压延迟时间;轮缸端从10 MPa开始,开启进液阀后轮缸压力下降0.3 MPa所需的时间即为液压系统的减压延迟响应时间。当然,前、后轮缸管路结构的不同会导致前、后轮缸的增、减压延迟响应时间产生差异,故需分开进行测试。前、后轮缸的增压延迟响应时间如图7所示,减压延迟响应时间如图8所示。
为实现更为精确的估算效果,需要进一步确定流量系数Cq、体积刚度dP/dV。体积刚度所描述的是制动液体积随液压力变化的程度,如果制动液体积刚度不足,即在受到压力时容易被压缩,就会导致制动踏板感觉过软,制动响应也会随之变得迟缓。反之,如果制动液体的体积刚度较大,液体不容易被压缩,制动踏板感觉会更加坚实,制动响应也会更为迅速和接近线性。
图9所示为将前、后轮缸PV特性转化为体积刚度与轮缸压力间对应关系的结果,根据上一周期估计得到的轮缸压力查表获取当前的体积刚度。
切换不同流量系数Cq,基于硬件在环测试台架进行增压试验,并与压力传感器反馈的实际增压曲线进行对比,结果如图10所示。
图10可以看出,流量系数为0.5时的增压曲线与实际压力曲线重合度非常高,减压工况同理,因此将流量系数设定为0.5。
基于实车测试要求,如图11所示,对伏尔加(AvtoVAZ)公司的XGF车型进行改装,将原有制动控制器替换为集成式线控液压制动控制器,并加装轮缸压力传感器匹配美国国家仪器公司(NI)板卡获取实际压力信号。用VX1000接口硬件读取算法估计获得的轮缸压力信号,上位机用于信号分析。
车辆保持静态,浅踩制动踏板,主缸增压至5 MPa后保持3 s快速松开制动踏板,此时控制进液阀1、进液阀4、进液阀5、进液阀6全开,其余电磁阀为关闭状态。采用本文算法对轮缸压力进行估计,结果如图12所示,前、后轮缸压力估计均方根误差分别为0.203 MPa、0.214 MPa,满足HCU对轮缸压力的精度要求。
车辆保持静态,深踩制动踏板,主缸增压至13 MPa后保持3 s快速松开制动踏板,此时控制进液阀1、进液阀4、进液阀5、进液阀6全开,其余电磁阀为关闭状态。采用本文算法对轮缸压力进行估计,结果如图13所示,前、后轮缸压力估计均方根误差分别为0.219 MPa、0.206 MPa,满足HCU对轮缸压力的精度要求。
车辆在路面附着系数为0.8的干沥青路面上行驶,轻踩制动踏板,主缸增压至5 MPa并保压3 s,车辆停稳后快速松开制动踏板,此时控制进液阀1、进液阀4、进液阀5、进液阀6全开,其余电磁阀为关闭状态。采用本文算法对轮缸压力进行估计,结果如图14所示,前、后轮缸压力估计均方根误差分别为0.231 MPa、0.259 MPa,满足HCU对轮缸压力的精度要求。
利用牵引力控制系统(Traction Control System,TCS)在主动制动工况下进行测试。试验选用对开路面,左、右侧分别为干沥青路面、洒水瓷砖路面,附着系数分别为0.80、0.12,车辆从静止开始一挡全油门起步,此时右前轮因路面附着系数低发生打滑,触发TCS功能,右前轮开始主动建压。
TCS功能触发时,吸入阀2、进液阀3全开,其余电磁阀关闭,电机通电带动泵2进行主动增压。采用本文算法对右前轮缸压力进行估计,结果如图15所示,压力估计均方根误差为0.374 MPa,可满足主动制动工况下HCU对轮缸压力反馈精度的要求,不影响功能的正常使用。图中,轮缸实际压力曲线上出现的毛刺是由主动建压时液压泵产生的冲击以及电机剧烈振动导致的。
本文针对八阀结构液压控制单元的集成式线控液压制动系统,基于硬件在环台架测试,将伯努利原理与体积刚度特性相结合,提出了HCU轮缸液压力估计算法。在实车测试中,使用该算法估计轮缸压力,在基础制动工况下轮缸压力估计均方根误差不超过0.259 MPa,主动制动工况下轮缸压力估计均方根误差不超过0.374 MPa,结果表明,在多种制动工况下,该方法的估计精度均满足制动系统HCU对轮缸压力信号反馈的精度需求。该方法在基础制动工况估计精度较高的同时,主动制动工况下由于加入了对液压泵冲击的考虑,可以实现更为准确的估计精度。使用该方法取代轮缸压力传感器,能够达到与安装轮缸压力传感器方案相当的控制效果与安全性。
