To address the shortcomings of the traditional method of only considering dimensional chain tolerance calculation in the appearance matching of closure, this paper introduced the deformation of decklid caused by boundary condition changes into the tolerance calculation process based on the comparison of finite element analysis and bench measurement analysis. Based on the analysis of the influencing parameters of the appearance deformation of decklid and the corresponding tolerance calculation results, a combination of CAE analysis and tolerance calculation was used to improve the appearance quality matching evaluation method of decklid. This method supports for improving the appearance matching performance of vehicle closures during the development stage and online appearance matching adjustment.

为解决传统的开闭件外观匹配方法仅考虑尺寸链公差计算方式的不足,基于有限元和台架测量分析对比,将边界条件改变引起的行李箱盖变形量引入公差计算过程,通过分析行李箱盖外观变形的影响参数和对应公差计算结果,采用计算机辅助工程(CAE)分析和公差计算相结合的外观匹配公差计算方式,改进了行李箱盖的外观质量匹配评估方法,为车辆开闭件在开发阶段外观匹配性能改进和在线外观匹配调节提供支持。

To address the shortcomings of the traditional method of only considering dimensional chain tolerance calculation in the appearance matching of closure, this paper introduced the deformation of decklid caused by boundary condition changes into the tolerance calculation process based on the comparison of finite element analysis and bench measurement analysis. Based on the analysis of the influencing parameters of the appearance deformation of decklid and the corresponding tolerance calculation results, a combination of CAE analysis and tolerance calculation was used to improve the appearance quality matching evaluation method of decklid. This method supports for improving the appearance matching performance of vehicle closures during the development stage and online appearance matching adjustment.

车身覆盖件和开闭件的间隙、面差是汽车车身匹配质量的重要评价指标,直接影响车身的整体外观、NVH、密封性、开闭性能等主、客观品质。
外观匹配问题涉及外观匹配设计、产品安装性能、产品精度和安装过程精度等多个方面。车身尺寸偏差控制经历了从基于刚性模型的车身装配偏差分析到考虑零件柔性的装配偏差分析过程,3DCS、VSA、CETOL等车身装配计算机辅助偏差设计软件已在车身设计及制造过程中得到了大量应用[1]
考虑零件柔性的装配偏差分析经历了基于有限元分析方法的装配偏差分析、基于影响系数法的装配偏差分析和多工位柔性零件的装配偏差分析等不同阶段。Menassa和DeVries[2]使用有限元方法研究了装配夹具引起的零件变形偏差。Lin和Hu[3]又将有限元分析与统计分析相结合,在偏差流模型的基础上,提出了力学偏差仿真模型,建立了装配偏差与零件偏差的线性关系,克服了直接采用蒙特卡罗法仿真计算量大的弊端。
为了消除或减小实车状态的反作用力变形量,目前主要有2种处理方式:一是在焊接夹具上进行矫形调整,操作直接,但不易控制,需多次调整并反复修正;二是在数据状态考虑预变形量,在钣金设计时进行反向预变形,基于计算机辅助工程(Computer Aided Engineering,CAE)分析窗框变形量,对车门钣金工艺数据进行预弯曲,以便在钣金冲压模具制作时进行变形量调整,满足外观面差要求[4]
现有车身装配偏差分析多是基于刚体的确定性偏差分析模型和多工位偏差分析模型。在实际装配过程中,行李箱会在与周边功能件,如密封条、缓冲块和扭力杆等安装匹配过程中产生一系列形变,这些功能件的力学性能也存在一定的偏差范围,造成行李箱盖变形的差异。柔性件装配是一个形封闭和力封闭的耦合过程,因此,将有限元方法引入偏差分析是必然选择。
为了更好地支持车辆行李箱盖的匹配性能开发,本文基于某车型行李箱盖周边功能件的设计偏差,比较行李箱盖的变形有限元分析结果与行李箱盖外观匹配试验台架测量结果,研究行李箱盖匹配过程中的主要影响因素,以在开发阶段提升装配公差预测精度,减少在线装配超差风险。
传统装配公差分配模型以最小制造成本为目标,模型较为复杂[5-8],许多学者采用遗传算法、粒子群优化算法等进行优化处理[9-10]。行李箱盖进入汽车表调线,通过铰链和锁扣配合安装,满足白车身工艺和尺寸稳定性六西格玛(6σ)的轮廓要求后进入总装线,完成总装匹配界面的零件安装和工艺调整,达到外观尺寸技术规范(Dimension Technical Specification,DTS)要求后下线。
匹配过程中的检验方法以面差和缝隙设计要求的DTS文件为基础。行李箱盖间隙主要受温度影响,变化较小。面差主要受零件受载后的形变影响,在实际生产中,行李箱盖面差超差位置主要为两侧尾灯至铰链上端,其他区域有锁约束和外饰,面差超差问题不明显。因此,试验仅针对行李箱盖关键超差位置进行测量和数据对比。由于台架试验和CAE数据左右对称,仅需测量面差变化单侧数据,主要研究位置为行李箱与侧围匹配区域,如图1所示。
为解决行李箱盖在设计开发阶段的匹配分割线不能直接进行实车测量的问题,本文建立了基于实车设计的车身台架,反映行李箱盖安装的匹配过程。通过台架测量,可屏蔽实际车身制造偏差和刚度变化的影响,集中分析行李箱盖形变的影响。作为对比,需要验证CAE仿真的行李箱盖因安装功能件后产生形变与真实情况的一致性,才能以CAE计算形变和相应的公差作为基础数据,得到公差匹配计算预测结果。
试验台架采用柔性台架策略模拟实车装配偏差变化,铰链安装位置和锁扣安装位置可在安装公差位置允许范围内调节装配偏差。调节铰链和锁扣可以使行李箱盖整体移动,与车身形成安装位置极值,调节完成保持固定。缓冲块、密封条和扭杆的安装均可在行李箱盖极值安装位置的许用调整量内调整,模拟制造过程中形成的位置偏差的极限偏差。柔性调节试验台架如图2所示。
影响行李箱盖变形的主要功能件有密封条、缓冲块和扭杆弹簧,调整范围如表1所示。其中,F、A分别为整车坐标X、-X方向,U、D为整车坐标Z、-Z方向,C/C为整车坐标Y、-Y方向。
根据表1可调节行李箱盖在设计中值和上下偏差极值的状态,为后续偏差测量提供基础数据。
采用多个位移传感器和三坐标测量工具,分别测量关键位置位移变化情况和关注区域的位移,并统计检测结果。测量设备如图3所示。
为了确定各变量对尾门变形的影响并验证CAE分析结果的准确性,建立行李箱盖的CAE分析模型,如图4所示。
仿真分析单一因素对外板关键区域的影响,并对比柔性台架在设计位置的试验测量结果,如图5所示,间隙差异的对比如图6所示,测量点为图1a中测量点1~5。
缓冲块、密封条和扭杆的综合作用可通过单独作用进行线性叠加合成,与载荷合成的计算结果基本一致,证明了各调节变量与关键区域之间耦合不明显,支持柔性台架独立调节可变参数。
仿真分析单个因素对外板关键区域的影响,并对比柔性台架试验测量结果,面差的对比结果如图7所示。
缓冲块、密封条和扭杆在实际状态下的形变与台架测量的比较结果显示,平均误差为9.4%。
某车型行李箱盖的外观匹配过程中,统计了20辆实车样本计算偏差结果,按照设计要求,需要满足3σ条件下的超差率小于5%,在关注区域,20个实测样本统计超差率最大为50%,导致该区域的匹配能力与设计阶段的预测结果不同。统计实车状态下测量的缓冲块、扭杆和密封条实际状态,获得了行李箱盖的CAE变形量结果。将CAE变形量结果引入偏差计算并进行对比,如表2所示。
将行李箱盖的台架试验结果与CAE仿真结果对比后,将CAE预测形变结果引入偏差分析,偏差分析预测结果的超差范围(关注区域为表2中1、2、3点)与实测结果一致。相较于传统不考虑形变的结果,精度最大可提升12.5百分点。
本文通过对比大量的实测结果与CAE仿真结果,总结了行李箱盖在柔性载荷边界条件下的CAE仿真形变结果对匹配计算的影响因素和规律,改进了传统的开闭件匹配计算方法,通过对比行李箱盖的台架试验和CAE仿真结果并将CAE形变结果引入偏差计算,可以得出以下结论:
a. 面差和缝隙形变与载荷类型之间存在线性叠加关系,CAE仿真结果与实测结果差异不大;
b. 在设计阶段通过CAE仿真计算行李箱盖形变,并引入偏差计算结果相比不考虑形变的偏差结果在预测精度上最大可提升12.5百分点。
缓冲块、密封条和扭杆等零件在台架和实车应用中的真实状态很难精确量化,特别是对温度敏感的橡胶类零件,只能通过更高精度的测量手段提升测量精度。同时,后续需对行李箱盖关键区域间隙变化的不同项目进行试验测量。
