To develop a complete and effective reliability analysis method for automotive component life data, this paper selected the reliability of clutch spider on a heavy-duty tractor as the research object. For the life data of the clutch spider that were collected in customer usage tests, the optimal model was selected by comparing different distribution model and the conformity fitting its lifetime data. And then, the statistical analysis was carried out to obtain the information of the reliability, such as B10 life and average life, etc., which was used for the reliability evaluation according to different user scenarios. The result indicate that the parametric model method based on specific distribution has a small sample size requirement and high accuracy of result, and the results of reliability evaluation to which user scenario is introduced can provide a reliable basis for vehicle improvement design according to market positioning.

为制定完整、有效的汽车零部件寿命数据可靠性分析方法,以某重型牵引车离合器从动盘的可靠性为研究对象,针对在用户实际使用试验中收集的该零部件寿命数据,通过对比不同分布模型与其寿命数据拟合的符合性选择最优模型,并在此基础上进行统计分析获取可靠性度量的相关信息,如B10寿命、平均寿命等,最后结合不同的用户使用场景对该零部件的可靠性展开评价。结果表明:基于特定分布的参数模型方法样本需求量小、结果精度高,同时引入用户场景的可靠性评价结果可以根据市场定位为车辆改进设计提供可靠依据。

为制定完整、有效的汽车零部件寿命数据可靠性分析方法,以某重型牵引车离合器从动盘的可靠性为研究对象,针对在用户实际使用试验中收集的该零部件寿命数据,通过对比不同分布模型与其寿命数据拟合的符合性选择最优模型,并在此基础上进行统计分析获取可靠性度量的相关信息,如B10寿命、平均寿命等,最后结合不同的用户使用场景对该零部件的可靠性展开评价。结果表明:基于特定分布的参数模型方法样本需求量小、结果精度高,同时引入用户场景的可靠性评价结果可以根据市场定位为车辆改进设计提供可靠依据。

To develop a complete and effective reliability analysis method for automotive component life data, this paper selected the reliability of clutch spider on a heavy-duty tractor as the research object. For the life data of the clutch spider that were collected in customer usage tests, the optimal model was selected by comparing different distribution model and the conformity fitting its lifetime data. And then, the statistical analysis was carried out to obtain the information of the reliability, such as B10 life and average life, etc., which was used for the reliability evaluation according to different user scenarios. The result indicate that the parametric model method based on specific distribution has a small sample size requirement and high accuracy of result, and the results of reliability evaluation to which user scenario is introduced can provide a reliable basis for vehicle improvement design according to market positioning.

汽车产品的可靠性是用户最为关心的性能之一,与车辆及其零部件的寿命、安全性、维修性等因素密切相关[1-2],因此,在产品开发过程中对汽车进行可靠性分析评价具有十分重要的意义。
可靠性分析是以产品寿命数据为基础进行的统计推断,从而估计产品的寿命分布。文献[3]~文献[5]针对飞机关键部件的寿命数据,应用最小二乘法进行了不同分布模型的拟合,但未考虑不完全寿命数据的处理方法;文献[6]使用可靠性分析方法对地铁车门数据进行研究,但未根据不同使用场景对寿命数据进行划分;文献[7]基于威布尔分布(Weibull Distribution)在小样本量的完全寿命数据的基础上对新能源汽车驱动电机进行了可靠性分析。
在以往汽车可靠性试验数据的处理中,一般采用威布尔分布[8]模型,原因在于该模型具有广泛的适应性,通过改变其概率密度函数的形状参数即可表征不同的分布。若汽车实际寿命数据与该分布的符合性较低,将导致寿命分布估计的偏差。
针对上述问题,本文利用Minitab软件中的可靠性/生存分析模块对某重型牵引车离合器从动盘的实际使用寿命数据进行分析,通过对比不同分布模型与其寿命数据拟合的一致性,选择最合适的分布模型,同时考虑不同用户使用场景进行可靠性分析评价,使结果更为精准可靠。
可靠性分析法所研究的寿命数据大多是不完全数据,又称删失数据,即无法记录准确的失效时间的数据,这是因为寿命数据通常利用试验获取,而记录结果仅是抽取若干时刻进行,无法得到全部准确的数据。另外,某些随机事件也可能导致试验的终止,且通常是在多个不同的时间点删失。由于未失效产品的数据中也含有反映总体分布的信息,在寿命尚未终止时忽略删失数据的特性而将其作为普通数据处理会产生较为严重的后果[9]。本文针对某重型牵引车的用户使用试验进行跟踪,收集了离合器从动盘总成磨损失效这一故障类型的寿命信息(包括失效数据和未失效数据),如表1所示。
针对本文研究的寿命数据,考虑到用户使用场景差异所导致的数据变化较为剧烈、离散性较大的特点,选取威布尔分布、正态分布、对数正态分布及对数逻辑回归分布4种常用模型进行分析。
威布尔分布模型适用范围较广,在可靠性工程实践中得到了广泛应用,其概率密度函数的表达式为:

式中,t为随机变量;$\alpha $为尺度参数;$\beta $为形状参数。
正态分布又称高斯分布,其概率密度函数的表达式为:

式中,$\mu $为位置参数;$\sigma $为尺度参数。
部分金属材料的强度、机械零件的寿命数据较为符合对数正态分布,其概率密度函数的表达式为:

对数逻辑回归分布可用于生长模型中,以及建模生物统计和经济等领域中的二进制响应,其概率密度函数的表达式为:

各模型拟合数据的优劣通常可以使用概率图进行评价,由于概率图中的点并不依赖于任何分布模型,因此它们在变换前对于所生成的任意概率图均相同,而拟合直线则因所选分布模型的不同而不同。概率图绘制的常用分布参数估计方法有极大似然估计法和最小二乘法。
两种方法的优劣具体表现为:最小二乘法不会产生偏倚,而极大似然法在小样本量的情况下偏倚较大,但随着样本量的增加而降低;极大似然法较最小二乘法对分布参数及方差的估计更为精确;对于删失情形,最小二乘法的可靠度较低,在极端情况下不可用,而极大似然法在极端情况下的可靠度较高[10]
本文的寿命数据存在删失情形,因此优先选择用极大似然估计法进行参数估计。利用Minitab软件可靠性/生存分析模块中的分布ID图功能得到4种分布模型的拟合结果,如图1所示。图中的点越接近拟合直线,表明拟合效果越好。另外,安德森-达令(Anderson-Darling)统计量用于评估数据对特定分布模型的服从优度[4],即概率图中的点与拟合直线距离的加权平方和,点越靠近分布的尾部,该值越小,说明分布模型与该数据的适应性越好,计算结果如表2所示。
综上所述,对数正态分布的拟合服从优度最小,适合作为描述本文研究数据的分布模型并进行后续的处理分析。
在确定数据服从的概率分布类型后,适当估计该分布的参数,即可确定数据的分布,并从少量样本中估计大量样本的统计信息。利用Minitab软件可靠性/生存分析模块中的参数分布分析功能,根据表1中的35组寿命数据,假定数据服从对数正态分布,采用极大似然估计法,设定置信度为90%,得到该分布的参数、寿命特征量以及表征数据离散程度的统计量等信息,结果如表3所示。其中:平均寿命的估计结果为597 972 km,即平均故障前时间(Mean Time To Failure,MTTF),其90%置信区间为(530 842,673 591) km;中位寿命的估计结果为567 896 km,即有50%的产品工作到567 896 km时发生了失效,其90%置信区间为(509 475,633 017) km。
在产品的设计开发阶段,满足在置信度为90%条件下可靠度为90%的可靠性指标时,离合器从动盘总成的设计寿命为600 000 km。其在用户实际使用条件下寿命的90%置信区间呈对数正态分布的概率图如图2所示。由图2可知,B10寿命(累积失效率为10%的失效寿命,对应的可靠度为90%)的估计值为376 240 km,其90%置信区间为(329 587,429 493) km,未达到设计要求。
产品可靠性研究还需考虑不同的用户使用场景。根据车辆运行工况的不同,将本文研究数据的用户分为3类:A类用户的使用场景为固定线路行驶,工况以高速公路为主,部分用户含有山路工况,此类用户的样本量占比为56%;B类用户的使用场景为无固定路线行驶,含有一般公路、高速公路等工况,此类用户的样本量占比为33%;C类用户的使用场景为固定路线行驶,工况为全程高速公路,此类用户的样本量占比为11%。离合器从动盘的使用寿命除受道路状况、负载等因素影响外,还与驾驶操纵行为密切相关。因此,对3类用户的驾驶工况进行统计分析,不同用户使用场景下各挡位行驶里程的比例如图3所示。
不同使用场景的寿命数据分析结果如图4所示。其中:A类用户B10寿命的估计值为396 042 km,90%置信区间为(348 100,450 587) km;B类用户B10寿命的估计值为334 244 km,90%置信区间为(253 369,440 935) km;C类用户B10寿命的估计值为738 905 km,90%置信区间为(644 327,847 364) km。由此可知,C类用户使用场景的寿命满足设计目标的可靠性要求,由于此类用户的样本量有限,加入90%置信区间后的下限值依然满足要求。
图5所示为不同使用场景下寿命数据的生存曲线,C类用户的生存曲线明显偏右,即在同一失效百分比的情况下,C类用户的失效里程更长。结合不同用户驾驶工况的分析可知,C类用户几乎全程在高速公路行驶,高挡位区间占据了绝大部分的行驶里程,即换挡频率更低,相比于A、B两类用户减少了离合器的工作次数,同时降低了换挡过程中对离合器产生的交变载荷冲击,因此C类用户使用场景下的离合器从动盘具有更好的寿命表现。
最后,针对3种不同使用场景下离合器寿命数据分布的参数进行了相等性检验(默认检验水平为0.05)。
尺度参数相等性检验的计算结果P值为0.154>0.05,可以看出尺度参数没有显著差异;位置参数相等性检验的计算结果P值为0.000<0.05,可以看出位置参数存在显著差异;而尺度参数和位置参数同时进行相等性检验的计算结果P值为0.000<0.05,说明3种用户使用场景下的寿命存在明显差异,C类用户的寿命数据较其他两类用户的寿命数据提升近1倍。
本文针对汽车零部件可靠性分析的方法进行了详细研究,包括带有删失特性寿命数据的收集整理和参数模型的确定及统计分析,获取了平均寿命、中位寿命、B10寿命典型寿命特征量。结果表明,本文采用的参数模型方法能够显著降低针对寿命数据进行统计推断的不确定性,减小判断结果的离散区间。同时,考虑用户使用场景差异化的影响,可为未来细分化市场可靠性指标的设定提供参考。
