In order to reduce the weight and cost, the topology optimization method based on variable density method was used to carry out multi-objective topology optimization of the battery bracket. The optimization results show that the mass of the optimized battery bracket has been reduced by 16.7%, and the structural performance meets the design requirements, which has been verified through vehicle road tests. The optimization process shows that topology optimization provides a fast and effective solution for lightweight design of structures.

为实现蓄电池支架的轻量化,采用变密度法构建拓扑优化模型,进行了蓄电池支架多目标拓扑优化。结果表明:优化后蓄电池支架质量减轻16.7%,结构性能满足设计要求,并顺利通过实车路试验证。优化过程表明,拓扑优化方法为结构轻量化设计提供了快速有效的解决方案。

In order to reduce the weight and cost, the topology optimization method based on variable density method was used to carry out multi-objective topology optimization of the battery bracket. The optimization results show that the mass of the optimized battery bracket has been reduced by 16.7%, and the structural performance meets the design requirements, which has been verified through vehicle road tests. The optimization process shows that topology optimization provides a fast and effective solution for lightweight design of structures.

蓄电池支架是承载蓄电池的重要组件,其结构刚度和强度都有较高要求。若蓄电池支架强度不足,车辆在受到破坏力较强的振动和冲击时,易导致蓄电池支架开裂失效,从而影响蓄电池正常工作。
结构轻量化设计可以通过选用高强度钢、铝镁合金材料、复合材料等质量较轻的材料[1-2],采用热成形、辊压成形和铸造一体化等先进加工工艺,以及拓扑优化、尺寸优化和多学科优化等结构优化手段实现[3-4]。相较于其他两种技术途经,结构拓扑优化设计在整车结构轻量化设计方面具有较大的发展潜能,更具工程应用价值。
本文首先对某款纯电动汽车的蓄电池支架进行模态分析和静强度分析,然后采用变密度法,基于全局静态和动态性能指标构建多目标拓扑优化模型,获得蓄电池支架结构的最优材料分布形式,并根据拓扑优化结果,采用多种轻量化措施,获得蓄电池支架的最优方案,最后对优化方案进行验证分析和实车路试验证。
某车型蓄电池布置在车辆前舱居中位置。前舱铝合金前、后横梁的两端与左、右前减震塔采用螺栓连接。蓄电池上压板与吊钩采用螺栓连接,与蓄电池后安装支架采用搭扣连接。
蓄电池前安装支架、蓄电池前安装板、蓄电池托盘和蓄电池后安装支架之间均采用焊接。蓄电池前安装板和蓄电池托盘与铝合金前、后横梁之间采用螺栓连接。蓄电池支架静强度分析模型如图1所示。
根据蓄电池支架静强度仿真分析要求,钣金件采用壳(Shell)单元进行网格划分,单元尺寸为5 mm,最小单元尺寸为2 mm。焊点类型为区域接触方式(Area Contact Method,ACM)焊点,焊点单元为RBE3-HEXA-RBE3。螺栓采用刚性单元RBE2模拟。
为了提高仿真分析效率,对蓄电池本体的几何模型进行了简化处理,蓄电池本体采用实体(Solid)单元模拟。蓄电池支架静强度分析模型参数如表1所示。
蓄电池支架静强度分析模型的材料参数如表2所示。
前舱铝合金前、后横梁与前减震塔铸铝件搭接。因此,约束前舱铝合金前、后横梁安装点的所有自由度。蓄电池支架静强度分析约束情况见图1
然后对蓄电池支架静强度模型施加重力场。某公司企业标准《蓄电池静强度仿真分析规范》工况载荷信息如表3所示,其中重力加速度g=9.80 m/s²。
本次蓄电池支架静强度分析涉及2种接触类型:蓄电池顶面与上压板之间、蓄电池底面与托盘之间采用绑定(Tie)接触,其他部件之间均采用面面接触。最后,将蓄电池支架分析模型提交计算,进行静强度分析。
蓄电池支架静强度分析结果如图2所示。3种考查工况下,蓄电池支架的最大应力为99.9 MPa。本文蓄电池支架材料屈服极限为340 MPa,由此可知,蓄电池支架满足设计目标要求,并存在性能过剩的现象。因此,为实现轻量化,对蓄电池支架进行拓扑优化分析。
拓扑优化即根据已知边界条件,在设计区域内获得材料的最优分布,从而设计出可行性较高的优化方案[5-7]。常用的结构优化方法有均匀化方法[8-9]、变密度法[10]、水平集方法[11-12]、渐进结构优化法和双向渐进结构优化法[13]、固体各向同性惩罚法[14-15]及泡泡法等。变密度法是一种连续体结构拓扑优化方法,计算效率较高,优化结果较为清晰,易于解读。因此,基于变密度法的拓扑优化方法得到了广泛应用[5-6]
本文采用变密度法进行蓄电池支架的拓扑优化,以载荷传递路径为参考,根据优化结果对设计区域内的单元进行取舍,从而获得蓄电池支架材料的最优分布。
基于变密度法,利用有限元法将连续体离散化,并赋予相同的密度,优化时以优化空间内每一个单元的相对密度为设计变量,优化后获得优化空间内单元密度分布云图。单元相对密度趋于0的部分为重点关注区域,单元相对密度趋于1的部分为需要保留的部分,是对结构性能较为关键的区域[16]
拓扑优化的设计变量、目标函数和约束条件分别为[17]

式中:xi为优化空间内每一个单元的相对密度,n为设计变量数量,C为结构的柔度矩阵,F为受到的载荷矢量,K为结构整体刚度矩阵,D为结构的位移矢量,Vf为优化空间的体积分数。
本文采用OptiStruct软件对蓄电池支架进行多目标拓扑优化,同时考虑静态和动态性能目标,使得结构具有良好的静态特性和动态特性。
在蓄电池支架拓扑优化模型中,将蓄电池支架优化空间内的钣金部分定义为本次拓扑优化的设计变量,如图3所示。优化空间内钣金的材料属性与优化设计变量相关联。分析模型中涉及的其他结构单元均为非优化区域。
在蓄电池支架拓扑优化模型中,将优化空间的体积分数和组合应变能指数定义为本次拓扑优化分析的响应。优化空间的体积分数与设计变量的材料属性相关联,组合应变能指数与约束模态和静强度分析工况相关联。
蓄电池支架拓扑优化时,将优化空间的体积分数上限设置为0.7,作为拓扑优化的约束条件。在寻找结构最佳性能状态的材料分布方案时,优化空间剩余材料体积小于初始优化空间总体积的70%,从而保证最终的优化方案满足轻量化目标要求。
体积分数表示在拓扑优化迭代过程中,优化空间剩余材料部分的体积相对于初始设计空间所占的比例:

式中:V为当前迭代总体积,V1为初始非设计区域的体积,V0为初始设计区域体积。
组合应变能指数是在拓扑优化中,考虑动态多频率和静态子工况应变能的主要参数:

式中:C为结构的组合应变能指数,Wi为子工况i的权重,Ci为子工况i下结构的应变能,Cmax为所有子工况中结构应变能的最大值,λmin为结构的最小特征值,Wj为第j阶模态的权重,λj为第j阶模态的特征值。
蓄电池支架拓扑优化涉及约束模态和静强度2种工况。组合应变能指数与约束模态和3种静强度分析工况相关联。基于变密度法的拓扑优化,在每个考查工况下,当结构应变能最小化,即结构组合应变能指数最小化时,即可得到结构刚度最大化的优化结果,从而获得结构性能最佳状态的材料分布。
利用OptiStruct结构优化平台进行蓄电池支架拓扑优化,经过多次迭代计算后,形成了较为清晰的材料分布云图,蓄电池支架拓扑优化结果,如图4所示。
根据蓄电池支架拓扑优化结果,材料相对密度在0~0.3范围内的部分为轻量化重点关注区域。
通常,拓扑优化的结果是不规则的,需要结合工程经验对拓扑优化结果进行详细解读,在保证加工工艺和结构合理性的基础上,确定具体优化措施,对结构进行轻量化设计。
蓄电池前安装板拓扑优化结果如图5所示。针对蓄电池前安装板,参考拓扑优化结果,侧面设置方形减重孔,孔的高度为45 mm、宽度为40 mm、倒圆角半径为10 mm。蓄电池前安装板优化方案如图6 所示。
在保证结构刚度和强度性能的前提下,合理设置减重孔可以最大限度地减轻结构的质量。
蓄电池托盘拓扑优化结果如图7所示。针对蓄电池托盘,参考拓扑优化结果,在其底部设置8个减重孔。其中:3个圆形减重孔a,半径为10 mm;4个较小的椭圆形减重孔b,长度为50 mm,宽度为20 mm;蓄电池托盘底部中间较大的减重孔c,长度为70 mm,宽度为20 mm;蓄电池托盘侧面方形减重孔d,高度为30 mm,宽度为45 mm,倒圆角半径为10 mm。在满足结构刚度和强度性能要求的前提下,将蓄电池托盘左、右两侧压板结构缩短,对局部区域e进行减重优化。蓄电池托盘优化方案如图8所示。
蓄电池托盘左、右两侧压板的优化设计不仅满足了结构性能要求,还保证了蓄电池的稳定性,最大限度地减轻了蓄电池托盘的质量,实现了轻量化的目的。
优化后蓄电池支架静强度分析结果如图9所示。3种工况下,优化方案最大应力为105.2 MPa。本文蓄电池支架材料为SS340Y410T,材料屈服强度为340 MPa,优化方案满足设计目标要求。
原方案和优化方案主要性能指标对比结果如表4所示。优化后结构一阶约束模态频率下降1.3%,但仍满足目标要求。
3种静强度工况下,优化后蓄电池支架最大应力均有所上升,但仍满足材料目标值要求。与原方案相比,优化方案钣金零件的质量减轻16.7%,轻量化效果显著。
通过对比可以发现,优化后的蓄电池支架在保证结构动态和静态性能的情况下,质量大幅减轻,从而证明了本文优化方法的有效性。
按照优化方案制作样件,装配于试验车并在盐城试验场进行强化路试。路试结果表明,在不同路面和不同工况下进行试验后,蓄电池支架均未出现结构失效现象,满足结构设计要求。
本文采用变密度法建立拓扑优化模型,对蓄电池支架进行多目标拓扑优化,获得了结构的最佳材料分布形式,采用多种轻量化措施,在保证结构刚度和强度性能的前提下,使蓄电池支架结构质量大幅减轻。
优化结果表明:静强度工况下,蓄电池支架的最大应力有所上升,但仍满足结构性能设计要求;蓄电池支架质量减轻了16.7%,轻量化效果明显。
