In order to solve the defects of hybrid-specific transmission including high power consumption of shift clutch pressure control system, complex pressure compensation algorithm and poor control accuracy, a wet clutch pressure control system and control method with characteristic of quick oil filling and substantial power consumption reduction was designed based on vehicle control strategy and one-dimension fluid flow equation, using pressure limited relief valve to replace fix orifice, using AMEsim to construct simulation model to obtain theoretical working characteristic of the system, and then electric pump control mode was studied and optimized with the oil filling speed of wet clutch as the optimization objective.

为解决混合动力专用变速器中换挡离合器压力控制系统功耗高、压力补偿算法复杂且控制精度差的问题,基于整车控制策略及一维流体流量方程,采用限位泄压阀取代固定节流孔的方法,利用AMEsim搭建仿真模型,得到系统理论工作特性,并结合样机的实测结果,以湿式离合器的充油速度为优化目标,研究电动泵控制方式并进行策略优化,最终获得一种具备快速充油特性,且保压功耗大幅降低的高效湿式离合器压力控制系统及控制方法。

为解决混合动力专用变速器中换挡离合器压力控制系统功耗高、压力补偿算法复杂且控制精度差的问题,基于整车控制策略及一维流体流量方程,采用限位泄压阀取代固定节流孔的方法,利用AMEsim搭建仿真模型,得到系统理论工作特性,并结合样机的实测结果,以湿式离合器的充油速度为优化目标,研究电动泵控制方式并进行策略优化,最终获得一种具备快速充油特性,且保压功耗大幅降低的高效湿式离合器压力控制系统及控制方法。

In order to solve the defects of hybrid-specific transmission including high power consumption of shift clutch pressure control system, complex pressure compensation algorithm and poor control accuracy, a wet clutch pressure control system and control method with characteristic of quick oil filling and substantial power consumption reduction was designed based on vehicle control strategy and one-dimension fluid flow equation, using pressure limited relief valve to replace fix orifice, using AMEsim to construct simulation model to obtain theoretical working characteristic of the system, and then electric pump control mode was studied and optimized with the oil filling speed of wet clutch as the optimization objective.

混合动力专用变速器(Dedicated Hybrid Transmission,DHT)作为混合动力系统的核心部件之一,主要作用是将发动机与电动机的扭矩、功率等动力特性深度耦合,通过适时的动力模式切换,充分发挥不同动力源优势 ,是实现新能源动力总成向高效率方向发展的重要技术路线[1-2]
目前,主流的双电机DHT普遍采用湿式离合器作为切换工作模式的执行部件,其与传统双离合变速器(Dual Clutch Transmission,DCT)用起步离合器及液力自动变速器(Automatic Transmission,AT)换挡离合器相比,区别主要有:DHT由驱动电机配合换挡,离合器的滑差较小;DHT的湿式离合器仅在并联驱动时使用,其压力控制受驾驶员影响较小,对响应速度要求较低;DHT的离合器在低压力传扭段较少使用或不使用。
DHT液压控制系统结构及控制策略是影响其效率及控制效果的重要因素之一[3]。根据DHT的使用场景及控制需求特点,设计高效、精益化的DHT液压控制系统,是降低系统液压损失、提升系统效率的有效手段[4]
本文通过对主流的DHT系统离合器控制需求及当前液压系统方案进行研究,并以湿式离合器的充油特性及DHT正常传扭功耗为优化目标,提出一种压力特性调节系统及控制方法,并通过AMEsim仿真及样机试验对控制效果进行验证。
目前行业普遍采用的电动泵直接调节压力方案的原理如图1所示,其关键点是利用了固定通流面积节流孔的节流特性。湿式离合器相当于泄漏量极小的单作用液压缸,在安全阀未开启的条件下,电动油泵出口油液只能通过固定节流孔以及液压系统的泄漏返回油箱,当流经节流孔的油液流量远大于其余位置泄漏的流量时,固定节流孔的入口压力即为离合器控制压力,并且与电动泵输出流量成正相关。同时,压力越高,系统泄漏的流量越大。
图2所示为本文采用的液压系统,采用带有行程限位的泄压阀取代固定节流孔,利用泄压阀的开启特性使电动油泵低流量段具有宽幅恒压输出的压力控制特性。
特定温度下,对于特定节流孔面积,液压油的流量压力特性为:

式中,Q为阀口流量;Cd为阀口流量系数;A为通流面积;ρ为油液密度;Δp为阀口前、后压差。
特定温度下,采用限位泄压阀进行油路压力调节的结构方案如图3所示。
忽略阀芯与阀孔之间的泄漏,稳定状态下力学平衡及几何关系公式为:

式中,A为阀口过流面积;d0为泄压阀阀芯直径;x为阀芯开度;p为控制油口压力;Aspool为阀芯截面积;k为弹簧刚度;F0为泄压阀开启压力对应的弹簧力。
由式(2)可得泄油压力与阀芯开度的导数方程:

由式(1)和式(2)可以得到泄压滑阀的泄油流量与阀芯开度的关系:
$8\pi {C}_{d}^{2}k{x}^{3}+8\pi {C}_{d}^{2}{F}_{0}{x}^{2}=\rho {Q}^{2}$
$8\pi {C}_{d}^{2}/\rho =\alpha $,式(4)可简化为:
$\alpha k{x}^{3}+\alpha {F}_{0}{x}^{2}={Q}^{2}$
泄油流量与阀芯开度的导数方程为:
$\frac{dQ}{dx}=\sqrt{\alpha kx+\alpha {F}_{0}}+\frac{\alpha kx}{2\sqrt{\alpha kx+\alpha {F}_{0}}}$
当弹簧刚度足够小时,根据式(3)可知,随着阀芯开度x增加,泄油压力基本无变化。同时根据式(6)可得:
$\frac{dQ}{dx}\approx \sqrt{\alpha {F}_{0}}$
可见,泄油流量与阀口开度近似成正比。
综上,当泄压阀的阀芯弹簧刚度足够小时,泄压阀入口处的压力可以在较大的流量范围内保持稳定。泄压阀达到一定开度时,对阀芯进行机械限位,泄压阀转变为一个固定通流面积的节流孔,其压力-流量特性见式(1)。最终得到具有行程限位泄压阀的电动泵直接调压系统在完整流量范围内的压力与流量关系示意如图4所示。
根据图1图2,在AMEsim中搭建采用固定节流孔和带限位泄压阀的电动泵调压系统的仿真模型,如图5所示。模型中离合器采用分段液压缸进行简化模拟[5],用于分析离合器充油速度的差异。
图5中包含泄压阀子模型、简化离合器子模型和固定节流孔子模型,为便于观察系统压力变化情况,仿真模型中未搭建安全阀。设置不同的系统输入流量信号,记录系统压力稳定后的压力数值,可以得到采用限位泄压阀和固定节流孔2种方案的系统稳态特性,如图6所示。由图6可以看出,采用固定节流孔的方案系统压力(离合器控制压力)与电动泵流量成正相关;采用限位泄压阀的方案最大通流能力与采用固定节流孔的方案的通流能力基本一致,泄压阀的开启压力为0.9 MPa左右。
采用限位泄压阀方案的系统压力特性与图4中的压力特性较为符合,泄压阀会在极低的系统流量下开启,随着电动泵的流量不断增加,泄压阀的泄油压力基本保持不变;随着阀口开启面积增加到与固定节流孔的面积相同并被机械限位后,到达曲线转折点,此后转变为控制压力随流量可调的状态。
具体工程应用中,设置泄压阀的开启压力等于湿式离合器常用传扭压力,系统维持压力的最小功耗将仅取决于油泵电机的最低可控转速。在极低流量至转折点处流量范围内,系统可以维持较为平稳的压力输出。
增加额外的安全阀,并且设置安全阀开启压力等于离合器最大传扭压力,应用于某些对控制精度及功耗要求不高的系统,湿式离合器控制压力可以仅根据传扭需求进行开环控制,不必考虑传扭性能差异。
油液粘度随温度等因素发生变化时,稳态压力特性曲线转折点位置会发生左右移动,但开启压力将保持不变。如果采用低温时的转折点流量作为电动泵维持开启压力的流量上限,液压系统使用过程中可能将无需进行温度补偿。
图7所示为湿式离合器控制压力变化过程仿真对比结果,离合器的半接合点压力约为0.2 MPa,以阶跃流量作为输入。由图7可以看出,2种方案离合器控制压力的建立过程均分为2个阶段,即离合器充油阶段和压力快速建立阶段。充油及建压速度取决于电动泵流量、离合器活塞缸容积、活塞缸复位弹簧刚度、活塞缸的整体刚度以及液压系统的泄漏量。仿真结果表明,在电动泵流量相同、被控离合器完全相同的情况下,采用泄压阀的方案由于液压系统可显著降低建压初期泄漏量,其建压时间将远低于固定节流孔方案。
采用固定节流孔方案的液压系统已经实现量产,其特性与仿真结果符合度较高,本研究仅对采用限位泄压阀的方案进行验证。液压系统测试样机如图8所示,将电动泵、泄压阀、压力传感器和湿式离合器等集成安装在一个阀块上,电动泵自带具有CAN通信功能的控制器,可独立供电。测试时,通过将控制程序下载于dSPACE公司的快速原型工具MicroAutoBOX中实时运行,并利用虚拟验证工具链ControlDesk建立上位机进行控制标定及数据采集。选用的电动泵电机具有转速控制与电流控制2种模式,其中转速控制采用带符号的占空比信号控制,实现不同方向和大小的转速可控。本文试验采用转速控制模式,负载压力变化较小时,占空比数值近似等效于电机转速和电动泵流量。
设置测试样机的电动泵控制占空比按照3%/s阶跃增加,每个测试点保持10 s时间差,每隔10 s记录湿式离合器控制压力传感器的压力读数,液压系统测试样机未设置安全阀,因此最高测试占空比限制在55%左右。图9所示为常温环境下单次测试的压力-占空比关系曲线,由图9可以看出:电动泵驱动占空比绝对值在小于10%时压力变化速率较快,较难稳定在特定压力点;占空比在-50%~-15%范围内系统压力呈现2段不同的特征,且转折点明显。实际样机的泄压阀弹簧刚度较大,达到50 N/mm,而仿真模型中弹簧刚度为18 N/mm,因此占空比为-20%附近的系统压力出现缓慢变化的现象。
图10所示为液压系统测试样机的离合器实测充油过程曲线。其中图10a为采用电动泵转速阶跃输入时系统充油测试结果,充油建压完成后,依靠系统自身压力-流量特性达到了压力稳定状态,充油过程最高压力约为2.5 MPa,目标稳定压力约为1.0 MPa,系统压力超调超过100%。图10b为优化策略测试结果,其中充油过程分为2个阶段,充油阶段采用高流量进行快速充油,通过标定试验确定充油时间,之后第二阶段采用开环控制,迅速降低电动泵流量至转折点流量以下。压力传感器辅助监测系统压力变化,将充油异常状态及时反馈给控制程序进行处理。采用此策略,系统充油压力由0.2 MPa提高至1.0 MPa的时间约为0.3 s,且压力超调小于20%,相比于简单的阶跃控制方式,系统建压时间以及压力超调均有较大幅度降低。
本文提出采用限位泄压阀的电动泵直接调压系统方案,其核心元件包括一个最大开口面积等效为约0.8 mm直径微小节流孔的泄压阀,以及一个转速稳定可控的电动油泵。相比于普通固定节流孔调压方案,本文方案具有如下优势:
a. 设计泄压阀开启压力大于湿式离合器半接合点压力时,可以大幅缩短离合器充油时间。
b. 泄压阀在阀口完全开启前的宽幅转速范围内,系统压力基本不变,控制难度大幅降低。
c. 湿式离合器正常传扭压力的维持功耗仅取决于电动泵的最低可控流量,有利于降低混合动力专用变速器的综合燃油消耗量。
后续研究将继续优化充油控制策略,并结合更细致的标定过程,进一步改善系统充油时间以及压力超调量。
