A test method and test bench for knee module impacting dashboard were proposed and designed, to reproduce the contact of the dummy leg with dashboard in real vehicle crash. The collision process between the knee and the dashboard in the car was studied pertinently, and the knee invasion curve on the dashboard was obtained by the high-speed camera dynamic displacement calculation method, which was interpolated and integrated to obtain the relationship between the injury index of the dummy leg and the amount of knee intrusion on the dashboard, to directly reflect and verify the collision protection performance of the dashboard to the leg.

提出并设计了一种膝部模块冲击仪表板的试验方法及试验台架,用于复现实车碰撞中假人腿部与仪表板的碰撞接触情况,针对性地研究膝部与仪表板的碰撞过程,通过高速摄像动态位移计算方法获得膝部在仪表板上的侵入量曲线,并进行插值整合,获取假人腿部伤害指标随膝部在仪表板上侵入量的变化关系,直观地反映与验证仪表板对腿部的碰撞保护性能。

A test method and test bench for knee module impacting dashboard were proposed and designed, to reproduce the contact of the dummy leg with dashboard in real vehicle crash. The collision process between the knee and the dashboard in the car was studied pertinently, and the knee invasion curve on the dashboard was obtained by the high-speed camera dynamic displacement calculation method, which was interpolated and integrated to obtain the relationship between the injury index of the dummy leg and the amount of knee intrusion on the dashboard, to directly reflect and verify the collision protection performance of the dashboard to the leg.

在2021年版中国新车评价规程(China New Car Assessment Programme,C-NCAP)正面100%重叠和正面50%重叠移动渐进变形壁障碰撞试验中,假人腿部考核指标包括大腿股骨力、膝部滑移、小腿胫骨力和小腿胫骨指数TI[1]。腿部空间狭小且与仪表板发生碰撞时速度较快,因此腿部考核成为容易失分的环节。
仪表板的结构材料、固定安装方式对下肢所受伤害影响较大,仪表板对膝部碰撞保护性能的传统验证方式是实车碰撞和滑车动态模拟碰撞,2种方式均存在试验成本高、周期长,难以获取直观数据反映腿部伤害与仪表板之间的关系以及难以在开发前期进行仪表板性能改进和验证等问题。为了验证并提高仪表板碰撞区域对膝部的保护性能,降低实车碰撞过程中假人腿部的伤害值,需要一种成本低且可靠性强的试验验证手段,本文提出乘员膝部冲击模块试验方法,以期在产品定型初期,采用模块验证的改进方式提高膝部保护性能,从而缩短开发周期、降低开发成本[2]
实车碰撞过程中,假人腿部的运动姿态如图1所示。在碰撞发生时刻,臀部H点向前移动,小腿胫骨围绕脚踝点旋转,膝盖撞击仪表板受力。
理想的膝部冲击运动模型如图2所示。膝部模块通过发射器获得一定初速度后向前移动,模块大腿与模块小腿的相对位置关系保持不变,小腿脚踝点到达设定位置后停止并保持在该位置,同时臀部H点沿导轨开始向前自由移动,膝部弯曲,直至与仪表板接触,完成膝部与仪表板的碰撞过程。
根据上述假人膝部碰撞时的运动情况,本文设计了膝部模块冲击试验装置,该装置由膝部模块和冲击试验台2个部分组成,如图3所示。膝部冲击模块包含完整的Hybrid Ⅲ系列假人的大腿、小腿、臀部及脚踝组件,冲击试验台主体由上、下2个导轨组成,臀部H点和小腿部脚踝点分别安装在导轨台车和脚踝支撑导轨上,台车在导轨上运动,通过发射器的冲击实现臀部H点的前向运动。导轨台车上装有限位销,用于在假人腿部反弹过程中限制臀部H点的水平向后运动,防止臀部H点与台车发生刚性碰撞,对台车起到保护作用。脚踝支撑导轨分为水平调节装置和垂直调节装置2个部分:水平调节装置前端安装有脚踝停止挡块,可根据试验中臀部H点和脚踝点水平方向距离要求进行调整;垂直调节装置安装在支架上,可满足试验中臀部H点和脚踝点垂直方向上的距离要求。
为了达到碰撞所需的冲击速度,膝部模块发射时需保证一定的发射速度。发射器作用于膝部模块骨盆位置,受力的作用点相对集中和腿型长度尺寸的限制,腿部姿态难以保证。由于膝关节可旋转,发射器推动导轨台车带动臀部H点向前运动,发射瞬间能量较大,脚踝点的运动比臀部H点运动滞后,导致膝盖弯曲,整个腿型姿态改变,对数据采集产生干扰,影响试验结果的准确性。在假人腿部(脚踝)移动过程尚未停止时,膝盖发生弯曲,整个腿型姿态明显改变,如图4所示。
为了最大程度地复现实车碰撞时腿部的运动过程,保证试验的一致性,需要保证臀部H点和脚踝点向前运动时相对位置保持不变,为此,设计了脚踝支撑限位装置。改进后腿部姿态保持稳定,运动姿态明显改善,如图5所示。
为了得到与实际相符的碰撞速度,需要分析实际碰撞中假人下肢的运动状态。
在实车正面碰撞过程中,由于假人上半身受到约束系统的约束且车辆地板对假人脚跟存在支撑作用,假人骨盆与大腿间保持相对静止,认为假人大腿的向前移动与假人臀部的向前移动一致,因此,骨盆处所采集的加速度可视为假人大腿的加速度。图6所示为Hybrid Ⅲ第50百分位男性假人骨盆加速度安装块位置,按照SAE J211标准的规定,假人骨盆处的加速度传感器采集方向在X向上为正方向,在Z向上为负方向。
由于每次试验座椅的设计位置不同,假人坐姿存在差异,假人安装块与坐标轴间角度存在变化。根据其结构,安装块与地面的夹角与假人骨盆角互为余角。
前文描述的假人结构及传感器布置为理论分析结果,利用车身加速度与骨盆加速度计算可得真实工况下的假人膝部冲击加速度。某次试验中假人骨盆加速度曲线如图7所示。
由于假人骨盆角的影响,假人骨盆加速度信号并非平行于XZ轴,而是与坐标轴存在夹角,即骨盆角α,骨盆安装块和地面的夹角与假人骨盆角互为余角,骨盆加速度的采集方向与水平方向的夹角为α,如图8所示。
根据假人骨盆角及传感器采集方向,需要对假人骨盆加速度进行坐标转换:

式中,ApxApz分别为坐标转化后的假人骨盆的X向和Z向加速度;apxapz分别为采集的假人骨盆XZ向加速度。
对车身加速度Ax及转换后的骨盆加速度Apx进行积分处理,减去车身初速度V0后得到车身速度Vc和骨盆速度Vp,两者相对速度V=Vp-Vc,如图9所示,取100 ms以内的最大速度Vmax作为膝部模块冲击速度。
图9可知,此次膝部模块冲击试验的冲击速度为4.979 4 m/s。
仪表板在膝部的侵入量直接决定了膝部碰撞性能,即假人腿部伤害指标。为了更直观地反映各伤害指标与膝部侵入量的变化关系,将两者整合在同一坐标系下进行分析。
为了获取膝部在仪表板上侵入量随时间的变化曲线,试验时在膝盖处、H点和同一平面内台车固定位置粘贴标识点,采用高速摄像机(频率为1 kHz)拍摄,使用闪光灯记录碰撞零时刻。通过高速摄像连续跟踪标记点在每一帧图像中的像素位置变化,然后计算出标记点在每一帧图像中的位移,再通过不断叠加,得出标记点在碰撞过程中的位移量及在坐标系中的位移方向[3]。标识点如图10所示。
根据高速摄像机的拍摄频率,膝盖侵入量-时间曲线的采样频率为1 kHz,而数据采集系统的采样频率为10 kHz,通过数据采集系统获得的腿部伤害数据(大腿股骨力、膝部滑移、小腿胫骨力等)不能直接与膝盖侵入量曲线放在同一坐标系下。
减小数据采集系统的采样频率会使原始数据失真,因此采用曲线内插法处理高速摄像获得的侵入量-时间曲线,使其采样频率达到10 kHz。经过大量数据积累和计算,并利用数据采集系统实际采样验证,最终决定采用Akima插值法进行曲线内插,既保持了多项式运算简单的特点,又避免了多项式阶数较高时数值不稳定的缺点,最大程度保证了曲线的光滑性和连续性[4]
经插值后可得到腿部各伤害值随侵入量变化关系的曲线,图11所示为大腿股骨力和膝部滑移量随侵入量的变化曲线。
在实车碰撞中,安全带腰带作用于骨盆,膝部在仪表板上侵入量受限,膝部碰撞试验的数据中并非侵入全过程的伤害指标均值得分析,仅需求得膝部侵入量最大的时刻,采用实车或模拟碰撞中的安全带力和大腿压缩力来计算最大侵入量,如图12所示。
在膝部冲击试验中,因为膝部冲击无约束系统的约束,结合计算出的最大侵入量,试验的膝部伤害值取最大侵入量前的结果作为试验结果。
通过数款车型近百次膝部模块台架冲击试验的数据积累,将膝部模块台架冲击数据与开发阶段的碰撞试验数据进行对比,图13所示为某车型实车碰撞数据与膝部模块台架试验数据的对比结果,膝部冲击试验包括发射过程、冲击过程及反弹过程,发射及反弹阶段非碰撞过程且全过程曲线不便于反映伤害曲线趋势,图13截取冲击过程的伤害曲线与实车碰撞中的伤害曲线进行比对。表1所示为碰撞数据与膝部模块台架试验数据的峰值对比结果。
表1的数据对比得知,乘员下肢大腿力的最大差值为0.21 kN,膝关节位移的最大差值为0.16 mm,TI的最大差值为0.12,与GB/T 20913—2007《乘用车正面偏置碰撞的乘员保护》的伤害限值(大腿压缩力时间性能指标0 ms时9.07 kN,10 ms时7.58 kN,膝关节位移15 mm,小腿性能指标1.3[5-6])相比,影响较小,可以得出2组曲线间峰值误差较小的结论。
将实车碰撞数据与膝部台架碰撞数据随时间的变化散点数据导入MATLAB中,运用Corrcoef函数求得2个数据集间的相关系数,取显著水平为0.01, 经计算,得出大腿力数据间的相关系数矩阵R0=$\left[\begin{array}{cc}1.000 0& 0.926 5\\ 0.926 5& 1.000 0\end{array}\right]$,膝关节位移数据间的相关系数矩阵R1=$\left[\begin{array}{cc}1.000 0& 0.897 2\\ 0.897 2& 1.000 0\end{array}\right]$。即实车碰撞与膝部台架碰撞的大腿力数据相关系数为0.926 5,膝关节位移数据相关系数为0.897 2,波形间具有较好的相似程度,表明波形间具有相近的变化趋势[7]
通过峰值误差及相关系数进行整体评价,膝部模块台架冲击试验中腿部伤害数据与实车碰撞数据有较好的一致性。
本文设计了乘员膝部冲击模块与冲击试验台,针对性地研究膝部与汽车内仪表板的碰撞过程,复现实车碰撞中假人腿部与仪表板的碰撞接触情况,验证结果表明,膝部碰撞台架试验结果与实车碰撞中腿部、膝部伤害曲线符合性高。该试验方法可降低仪表板开发的试验成本,缩短试验周期。
