For the problems of high failure rate and low intelligence of the existing hidden exterior door handle, the optimization design was carried out to realize the functions of fault self-diagnosis, intelligent anti-pinch and autonomous deicing, so as to improve the safety and intelligence of the system. Experiments show that the intelligent hidden exterior door handle works properly, and the design is feasible.

针对现有隐藏式汽车外开手柄故障率高、智能化程度低等问题,设计了一种智能隐藏式汽车外开手柄控制系统,对现有隐藏式外开手柄开展优化设计,实现故障自诊断、智能防夹、自主除冰等功能,提高系统的安全性及智能化程度。试验结果表明,智能隐藏式外开手柄工作正常,设计方案可行。

外开手柄是用户首先触及的汽车部件[1-2],传统手扣式外开手柄受结构外形、功能等因素限制,影响整车美观性、智能性。为提升汽车外开手柄与整车的协调美感及科技感,智能隐藏式外开手柄将成为未来汽车外开手柄的主要发展方向。与传统的手扣式外开手柄相比,隐藏式外开手柄使整车车身线条简约流畅,同时智能式弹出、缩回等功能可极大地提升整车的科技感[3-4]
但隐藏式外开手柄存在诸多问题[5],如冬季结冰无法正常弹出[6]、受噪声干扰不能完全缩回[7-8]、夹手[9-10]等。为解决上述问题,本文对隐藏式外开手柄控制系统进行优化设计,增加电流及霍尔传感器,同时增加故障智能检测及容错控制功能,提高隐藏式外开手柄的安全性、智能性,降低其故障率。
隐藏式外开手柄控制系统负责接收LIN总线上的控制指令[11],并控制外开手柄弹出、缩回等,同时通过采集、分析外开手柄状态信息,实现智能防夹、自主除冰、堵转保护等功能。隐藏式外开手柄控制系统主要由直流有刷电机、蜗轮蜗杆减速器、霍尔传感器和控制器4个部分组成,如图1所示。
霍尔传感器置于电机轴尾部,检测到电机轴尾部磁铁磁极变化后,会对外发送脉冲信号,用于检测电机的旋转角速度;减速器置于电机轴输出端,用于增大电机输出力矩;控制器上设有电流采样电路,用于检测电机母线电流,可实现过流保护功能,避免电流过大而损毁元器件。控制器接收指令信号,同时采集外开手柄的状态信息(霍尔信号、电流信号等),并对数据进行分析处理,控制电机旋转,带动减速器旋转,实现蜗轮蜗杆的推出与缩回,最终实现外开手柄的弹出与隐藏。
因隐藏式外开手柄内部结构较为紧凑,为减小硬件电路板尺寸,同时降低成本,本文选用iND83209处理器,其内部集成了3路独立可调的16位脉宽调制(Pulse Width Modulation,PWM)、10位模数转换器(Analog-to-Digital Converter,ADC)、2路LIN收发器,同时可直接由汽车蓄电池供电,无需额外增加模数(AD)采集芯片、LIN收发器、电源管理芯片及外围电路等,可大幅减小电路板尺寸及降低硬件成本。隐藏式外开手柄控制系统硬件框图如图2所示。
系统通过处理器内部集成的LIN收发器与主机交互,接收LIN总线上的外开手柄控制指令,并对信息进行处理;控制器根据控制指令,生成PWM控制信号,发送至电机驱动芯片,驱动电机旋转;电机运动带动磁铁旋转,霍尔器件因磁极方向改变,对外发出脉冲信号,处理器通过捕获脉冲信号,进而实现外开手柄的位置及电机转速的估计,实现隐藏式外开手柄的位置控制;处理器自带AD采集功能,可采集电机母线电压,通过电流及外开手柄位置控制可实现智能防夹、自主除冰、堵转保护等功能。
主控电路设计如图3所示。因iND83209处理器功能集成度较高,采用该处理器设计隐藏式外开手柄主控电路时外围电路较为简单,可极大节约印制电路板(Printed Circuit Board,PCB)上的空间。
因iND83209处理器主要针对汽车氛围灯设计,不具备电机驱动能力,本文选用MPQ6612驱动芯片作为电机驱动器,其H桥由4个N沟道功率金属-氧化物半导体场效应晶体管(Metal-Oxide-Semiconductor Field-Effect Transistor,MOSFET)组成,具备5 A电流输出能力,同时具备过压、过流、过温等保护功能,满足项目使用需求。电机驱动电路如图4所示。
驱动芯片具备电机母线电流采集功能,其电压(VISEN)引脚电流输出为0.1 mA,通过外接10 kΩ采样电阻,VISEN引脚的输出为1 V/A,主处理器通过采集采样电阻的电压,可获取电机母线电流,实现隐藏式外开手柄系统的电流控制。
智能隐藏式外开手柄控制软件是系统的核心之一,为简化设计且易于工程实现,LIN信号接收与霍尔信号捕获均采用中断触发方式,电流采集、帧信息处理、外开手柄状态信息处理、故障诊断、系统控制逻辑等均在定时器中断中进行。
外开手柄控制模块结合电流状态、霍尔脉冲计数、LIN通信内容等,生成相应的电机控制指令,进而驱动外开手柄弹出、隐藏、停止等动作。外开手柄控制模块流程框图如图5所示。
进入定时中断后,控制器对帧内容进行分析处理,解析控制指令;然后,读取当前霍尔传感器的脉冲计数,并采集母线电流;之后,对数据信息进行分析处理,分析当前外开手柄的状态信息,并结合故障诊断结果,进入不同的工作模式,执行对应控制策略。
本文设计的智能隐藏式外开手柄控制系统共有7种工作模式:
a. 系统休眠模式。系统休眠模式下,电机进入制动状态,PWM管脚均处于拉低状态。
b. 堵转保护模式。系统诊断到目前电机处于堵转状态,且多次运行仍存在堵转,则进入堵转保护模式,电机进入制动状态。
c. 限位保护模式。系统检测到霍尔脉冲计数已达到限位设定值时,则进入限位保护模式,电机制动,直到控制指令方向发生切换。
d. 自动弹出模式。系统故障检测无异常,且收到外开手柄弹出指令后,则进入自动弹出模式,由外开手柄位置控制器控制其自动弹出。
e. 自动隐藏模式。系统故障检测无异常,且收到外开手柄缩回指令后,则进入自动隐藏模式,由外开手柄位置控制器控制其自动缩回。
f. 智能防夹模式。系统收到外开手柄缩回指令后,在防夹区域内诊断到系统发生堵转,则进入智能防夹模式,由智能防夹控制器控制其运行,在防夹控制策略执行结束后,若仍存在堵转,则进入堵转保护模式。
g. 自主除冰模式。系统收到外开手柄弹出指令后,在启动区诊断到系统发生堵转,则进入自主除冰模式,由自主除冰控制器控制其运行,在除冰控制策略执行结束后,若仍存在堵转,则进入堵转保护模式。
隐藏式外开手柄在运行过程中难免存在误触发、夹手、堵转等问题,为提高系统的安全性,对外开手柄状态信息进行分析处理,实现其故障自诊断及处理,故障自诊断框图如图6所示。
故障自诊断主要包括通信帧诊断、过流诊断、电流异常诊断、霍尔异常诊断、堵转诊断5个部分:
a. 通信帧诊断。在复杂工况下(洗车、下雨等),隐藏式外开手柄触摸板可能误触发开锁、解锁功能,为此增加通信帧的诊断功能,系统在10 ms内连续接收到2帧以上相同内容,则认为帧有效,其他情况下将该帧视为无效帧。
b. 过流诊断。隐藏式外开手柄在运行中,可能因堵转、结构卡滞等导致电流过大,为保护器件安全,同时避免噪声引起的误采样,增加过流诊断功能,系统在0.3 s内电流采样值持续高于阈值,则认为发生堵转,其他情况视为未发生堵转。
c. 电流异常诊断。为避免电流采集模块异常导致外开手柄故障,同时避免噪声引起的误采样,增加电流异常诊断功能,系统在0.3 s内检测电机转速不为零,但电流采样值持续低于阈值下限,则认为电流模块异常,需进行维修,其他情况视为无异常。
d. 霍尔异常诊断。为避免霍尔异常导致外开手柄故障,增加霍尔异常诊断功能,系统在0.3 s内检测电机转速不为零,但霍尔采样值持续为零,则认霍尔模块异常,需进行维修,其他情况视为无异常。
e. 堵转诊断。外开手柄在运行过程中,因卡滞、夹手、限位等,均会出现堵转情况,为保证系统安全可靠运行,需对堵转原因进行自主诊断分析,并执行相应的控制策略,提高系统的智能性。
外开手柄弹出过程中发生堵转时:若堵转位于启动区,则执行自主除冰操作,执行10次后,若仍检测为堵转则系统进入堵转保护;若堵转位置不在启动区,且不在限位区,则系统进入堵转保护;若堵转位置不在启动区,但位于限位区内,则认为外开手柄已经完全弹出,系统进入限位保护。
外开手柄缩回过程中发生堵转时:若堵转位于防夹区,则执行智能防夹操作,执行3次后,若仍检测为堵转则系统进入堵转保护;若堵转位置不在防夹区,且不在限位区,则系统进入堵转保护;若堵转位置不在防夹区,但位于限位区内,则认为外开手柄已经完全缩回,系统进入限位保护。
系统检测到有异常情况发生,或累计20次连续发生自主除冰操作时,认为电流模块失效,并将错误信息反馈至主机。
为验证智能隐藏式汽车外开手柄控制系统设计的可行性,搭建试验平台,对其进行功能性测试。主要包括外开手柄弹出与缩回测试、防夹测试、自主除冰测试、堵转测试。试验设备主要包括电源、示波器、LIN设备、外开手柄控制器等。隐藏式外开手柄控制系统试验平台如图7所示。
其中,示波器主要用于检测电机母线电压,因电机启动、停止、正常运行、受阻等情况下电压存在明显区别,可根据电压变化确定电机的运行状态。
为验证系统的弹出与缩回功能,使用LIN设备向外开手柄发送弹出及缩回指令,并通过示波器监测电机母线上的采样电阻两侧电压,试验结果如图8所示。
图8可知,在弹出及缩回过程中,仅启动时存在电压脉冲,停止时无电压脉冲,即电机启动瞬间存在电流冲击,同时通过统计霍尔脉冲数量的方式,使外开手柄运动到指定位置后,机械限位前自动停止,符合设计要求。
为验证系统的智能防夹功能,在外开手柄的防夹区放置一塑料盒,阻止外开手柄缩回。试验结果如图9所示。
图9可知,在缩回过程中,共有6次电压脉冲,第1次、第3次、第5次脉冲为启动缩回,在缩回过程中,在防夹区遇到阻力后,外开手柄自动弹出,即产生第2次、第4次、第6次脉冲,弹出运行一定距离,在达到限位前自动停止,此时电压基本为零,每次弹出保持3 s后再次尝试缩回,连续运行3次,若阻力仍然存在则弹出后不再缩回,与设计的控制逻辑保持一致。
为验证系统的自主除冰功能,在外开手柄的外侧启动区放置障碍物,阻碍外开手柄向外弹出,设定除冰频率为25 Hz,通过高频快速冲击动作,使外开手柄上的冰层松动,进而实现除冰的目的。试验结果如图10所示。
图10可知,共有10次电压脉冲,脉冲高电平持续时间20 ms,电机在启动区遇到阻力后,保持20 ms若外开手柄仍无法弹出则电机制动,此时电压基本为零,然后再次快速启动重复之前的冲击动作,连续10次仍无法弹出,阻力仍然存在则不再进行尝试,电机进入制动状态,此时电压基本为零,与设计的控制逻辑保持一致。
为检验外开手柄弹出及缩回过程中的防堵转功能,将霍尔计数值增加,使其超出机械行程,系统检测堵转电流,并实现外开手柄堵转保护,测试结果如图11所示。
图11可知,在弹出及缩回过程中,启动和停止时均存在电压脉冲,即在弹出及缩回过程中,发生电机堵转,形成电压脉冲,随后控制电机进入制动状态,母线电流为零,避免长时间堵转而烧毁器件,与设计的控制逻辑保持一致。
本文为解决隐藏式外开手柄存在的弹出异常、夹手等问题,设计了具有自主除冰、智能防夹和故障自诊断等功能的外开手柄控制系统,同时从控制系统的功能及控制逻辑的验证2个方面说明了智能隐藏式汽车外开手柄的控制系统设计方案可行,能够根据主机指令,控制外开手柄弹出与缩回,同时能够自主诊断外开手柄故障,并执行自主除冰、智能防夹、堵转保护等操作,有效解决了隐藏式外开手柄运行中出现的故障,提高了系统的安全性和智能性,下一步将结合产品开发对其性能进行详细验证。
