This paper calculated friction and wear through simulation based on AVL P&R piston ring dynamic calculation. The design of experiment method, response surface method and multi-objective genetic optimization algorithm were integrated on iSIGHT platform for optimal design of piston ring. The optimization results show that the height of upper barrel surface has a great influence on the oil consumption, the height of lower barrel surface and barrel surface offset have a great influence on the wear of piston ring and cylinder liner, the tangential elasticity has a great influence on the gas blow-by. Compared with initial piston ring, the wear of the optimal piston ring at 1 000 h reduces 43.2% from 11.1 μm to 6.3 μm.

以AVL P&R活塞环动力学计算为基础,通过仿真模拟计算了摩擦磨损情况,在iSIGHT平台中整合了试验设计法、响应面方法、多目标遗传优化算法以实现活塞环优化设计。优化结果表明,活塞环型线设计参数中上桶面高度对润滑油耗影响较大,下桶面高度和桶面偏移对活塞环和缸套磨损量影响较大,切向弹力对窜气量影响较大。最终优化后活塞环的1 000 h磨损量由11.1 μm下降到6.3 μm,降低43.2%。

基于多目标优化算法的发动机活塞环型线低摩擦设计研究

以AVL P&R活塞环动力学计算为基础,通过仿真模拟计算了摩擦磨损情况,在iSIGHT平台中整合了试验设计法、响应面方法、多目标遗传优化算法以实现活塞环优化设计。优化结果表明,活塞环型线设计参数中上桶面高度对润滑油耗影响较大,下桶面高度和桶面偏移对活塞环和缸套磨损量影响较大,切向弹力对窜气量影响较大。最终优化后活塞环的1 000 h磨损量由11.1 μm下降到6.3 μm,降低43.2%。

This paper calculated friction and wear through simulation based on AVL P&R piston ring dynamic calculation. The design of experiment method, response surface method and multi-objective genetic optimization algorithm were integrated on iSIGHT platform for optimal design of piston ring. The optimization results show that the height of upper barrel surface has a great influence on the oil consumption, the height of lower barrel surface and barrel surface offset have a great influence on the wear of piston ring and cylinder liner, the tangential elasticity has a great influence on the gas blow-by. Compared with initial piston ring, the wear of the optimal piston ring at 1 000 h reduces 43.2% from 11.1 μm to 6.3 μm.

活塞环-缸套系统是发动机的核心组件,其摩擦性能对整机摩擦功和环套磨损量有重要的影响,直接影响着发动机的经济性和可靠性。因此,对活塞环-缸套系统进行优化设计具有重要的技术和经济价值。
近年来,很多国内学者对活塞环减磨技术展开了研究。王达[1]、薛茂权[2]介绍了多种活塞环表面处理技术,包括表面镀铬、表面氮化、物理气相沉积(Physical Vapor Deposition,PVD)与化学气象沉积(Chemical Vapor Evaporation,CVD)镀膜、热喷涂钼涂层、等离子喷涂陶瓷涂层,这些表面处理技术可以有效降低摩擦因数、提高活塞环耐磨性、降低摩擦损失。吕延军[3]介绍了活塞-缸套系统减磨抗磨研究情况,从润滑模型、润滑添加剂、表面织构、缸套珩磨、表面涂层以及动力学特性等方面探讨了不同因素对系统减磨抗磨的影响。王群[4]分析了活塞环设计参数对环套系统润滑性能的影响,对活塞环进行了多参数的低摩擦设计。
本文将从活塞环型线着手,在iSIGHT平台中整合试验设计法、响应面方法、多目标遗传优化算法,对活塞环型线进行多目标优化设计,降低活塞环磨损量。
本文使用AVL EXCITE Piston & Ring软件,建立活塞组件的摩擦副动力学分析模型,如图1所示。
模型包括活塞、连杆、活塞销、2道气环、1道油环、气缸套。其中,活塞采用非线性弹性单元,活塞环采用弹性单元体,连杆、活塞销以及曲轴被简化为刚性单元。活塞环与气缸孔间采用油膜润滑的接触模型,活塞与气缸孔间、活塞环与环槽间采用Stribeck摩擦函数的接触类型。模型中考虑了活塞与气缸孔的热态型面的形状等结构因素。鉴于活塞非线性刚度矩阵对活塞环运动的影响,模型中活塞采用有限元计算的非线性刚度矩阵。
摩擦副表面的磨损是连续的动态累积过程。发生一次摩擦后,摩擦副表面形貌会相应改变,下一次摩擦是在上一次磨损的基础上发生的,摩擦副的磨损率在逐步变化。因此,要准确计算一定时间内的磨损量,不能直接采用初始磨损率和时间计算,而需要计算每一时刻的摩擦磨损状态,实时累加磨损量并重构摩擦副表面形貌。
在实际的仿真计算中,单次润滑仿真计算需3~5 min,为兼顾计算效率,本文设计了2种计算方案:一是选择2 h作为计算步长,即每间隔2 h,台架耐久试验更新一次活塞环-缸套系统形貌,对于1 000 h耐久循环则需计算500次,共需25~40 h;二是以1 000 h作为计算步长,计算1次。方案一计算结果较准确,但耗费时间较长,本文中用于验证最终的优化结果;方案二计算较快,本文中用于初步计算磨损状态。
活塞环一环可供优化的参数有切向弹力Fr和桶面型线。桶面型线为2段旋转过的抛物线,如图2所示。桶面型线可调整的参数共3个,分别是上桶面高度Ht、下桶面高度Hb和桶面偏移Hr
根据原活塞环一环的设计参数及设计经验,通过试算确定了各优化参数的取值范围,如表1所示。
本文使用试验设计法确定活塞环型线在设计空间内的样本点,以建立优化变量与优化目标间的响应面关系。考虑到优化变量有多个,且各变量在设计空间内可连续取值,因此试验设计法无法取尽所有的变量组合。试验设计法通过选择合适的试验方案,可以缩小随机误差,从而能够在误差范围内对试验结果进行统计学分析。合适的试验设计法既可以有效地缩小随机误差,又可以大幅减少数值模拟试验的工作量。
本文使用优化拉丁超立方设计法设计优化参数矩阵,在设计空间内共选取42个样本点,根据每个样本点的设计参数设计活塞环一环并进行活塞环动力学计算(1 000 h磨损),计算结果包括润滑油耗Clo、一环最大磨损速率k、1 000 h缸套磨损量hv、窜气量Q
42组样本的活塞环动力学计算结果如图3所示,可以看出一环最大磨损速率k与1 000 h缸套磨损量hv之间存在明显的正相关性,两者与润滑油耗Clo和窜气量Q相关性不大。
响应面模型是一种近似模型,其基本思想是利用多项式函数来近似构建优化变量与优化目标之间的关系,实现性能预测。这些多项式函数,即响应面函数,是通过样本点根据最小二乘原理来确定的,其函数形式可以分为一次型、二次型、三次型和四次型。本文使用二次多项式函数构建响应面关系。
m个优化变量、n个优化目标为例,其二次型响应面函数形式为:

式中,$\tilde{F}$为近似优化目标;Xi为优化变量;β0βiβiiβik为未知系数;i为优化变量序号;j为优化目标序号。
使用42组设计参数和计算结果构建二次响应面模型。以原活塞环和新选取的2个活塞环为例,进行活塞环动力学计算(1×1 000 h磨损),使用计算结果检验响应面模型准确性,结果如表2所示。
表2中可以看出,响应面方法(Response Surface Methodology,RSM)的计算结果和1 000 h活塞环动力学(P&R)的计算结果比较接近,可以使用二次响应面模型近似计算活塞环的性能。
多目标优化算法用于解决满足多个目标的决策问题,这些目标间往往相互联系又相互约束,无法直接判断最优结果。遗传算法借用生物遗传进化中的思想,对给定的初始种群进行随机交叉遗传变异,对获得的子代进行优胜劣汰,通过不断遗传进化收敛得到优良的种群,即获得了满足多个目标的优良样本。
遗传算法有多种,本文使用的非支配排序遗传算法-Ⅱ(Non-dominated Sorting Genetic Algorithms-Ⅱ,NSGA-Ⅱ)具有运算效率高、寻优范围广的特点,参数设置如表3所示。
其中种群数量为100个,遗传100代,这意味着在设计空间内共将生成10 000个活塞环。每个活塞环的性能根据前文中的二次响应面模型计算得到。
10 000组样本的优化结果如图4所示。从图4中同样可以看到,一环最大磨损速率k与1 000 h缸套磨损量hv之间存在明显的正相关性。
10 000组样本的优化结果形成的帕累托边界如图5所示。图中帕累托边界上的样本点即为最优设计点。
上述活塞环型线的多目标优化设计流程如图6所示。
图6中步骤汇总如下:
a. 固定活塞环的基本设计参数,筛选出需优化的参数及范围(一环桶面型线、切向弹力等);
b. 使用优化拉丁超立方设计法计算出42组参数组合,即样本点;
c. 根据设计参数进行活塞环动力学计算(1 000 h磨损),得到磨损量、润滑油耗、窜气量等;
d. 根据设计参数和结果建立二次响应面函数;
e. 使用多目标遗传优化算法在设计空间寻优;
f. 通过活塞环动力学计算(500×2 h磨损)验证优化结果。
根据二次响应面模型和遗传算法计算结果,对优化活塞环进行设计参数敏感性分析,为便于横向比较不同设计参数的影响,将设计参数上、下限范围归一化处理为[0,1]。绘制活塞环设计参数与性能的关系,如图7所示。从图中可以看出:
a. 润滑油耗Clo主要受上桶面高度Ht的影响,减小上桶面高度可以明显降低润滑油耗,其他参数对润滑油耗基本无影响;
b. 一环最大磨损速率k主要受下桶面高度Hb和桶面偏移Hr的影响,减小下桶面高度和增加桶面偏移可以降低一环磨损速率;
c. 1 000 h缸套磨损量hv与一环最大磨损速率规律一致,主要受下桶面高度Hb和桶面偏移Hr的影响;
d. 窜气量Q受到多个设计参数的影响,其中桶面偏移Hr和切向弹力Fr的影响较大,增大桶面偏移和增大切向弹力可以减少窜气量。
考虑到切向弹力Fr只对窜气量Q有较大影响,后续优化时将切向弹力固定,只调整其他3个活塞环型线设计参数。
根据上述分析结果,在3.4节中的帕累托边界上选择1个合适的活塞环,其设计参数如表4所示。
从计算结果可以看出,优化后活塞环润滑油耗下降31.0%,一环最大磨损速率下降34.5%,1 000 h缸套磨损量下降43.1%,窜气量基本不变。
通过活塞环动力学计算(500×2 h磨损)验证优化结果,计算得到活塞环型线如图8所示,最大磨损量为11.1 μm。优化后活塞环经过500×2 h磨损计算后得到的型线如图9所示,最大磨损量为6.3 μm,相比原活塞环降低43.2%。
优化前、后活塞环所受的油膜力和粗糙接触力分布如图10所示。原活塞环最大油膜力为5 853.0 N,最大粗糙接触力为1 599.5 N;优化后最大油膜力为6 154.8 N,最大粗糙接触力为1 520.1 N。最大油膜力增加5.2%,最大粗糙接触力下降5.0%。
优化前、后活塞环窜气量分布如图11所示。原活塞环窜气量为47.1 L/min,优化后活塞环窜气量为46.5 L/min,下降1.3%,基本相当。
本文建立了活塞环多目标优化设计方法,并对活塞环进行了优化设计,结论如下:
a. 一环最大磨损速率与1 000 h缸套磨损量之间存在明显的正相关性,可简化为1个优化目标;
b. 上桶面高度对润滑油耗影响较大,下桶面高度和桶面偏移对磨损影响较大,切向弹力对窜气量影响较大;
c. 优化后活塞环的1 000 h磨损量由原活塞环的11.1 μm下降到6.3 μm,降低了43.2%。
