This paper introduces the monitoring requirements, diagnostic principles and calibration objectives of the CN6 On-Board Diagnostic (OBD) on cooling system. For the traditional calibration method which has a huge workload and a long calibration period, Simulink was used to build the monitoring model of the cooling system in the controller, and the off-line calibration method was used to calibrate the cooling system of a 1.2 L direct-injection supercharged gasoline vehicle. The off-line calibration results meet the development objectives, and the calibration cost and calibration cycle are reduced by more than 2/3.

介绍了国六车载诊断(OBD)系统关于冷却系统的监测要求、诊断原理和标定目标,针对传统标定方法工作量大、标定周期长的问题,应用Simulink搭建了控制器内的冷却系统监测模型,采用离线标定方法完成了某搭载1.2 L直喷增压汽油发动机车辆的发动机冷却系统监测标定工作,离线标定结果满足开发目标,标定成本和标定周期减少2/3以上。

This paper introduces the monitoring requirements, diagnostic principles and calibration objectives of the CN6 On-Board Diagnostic (OBD) on cooling system. For the traditional calibration method which has a huge workload and a long calibration period, Simulink was used to build the monitoring model of the cooling system in the controller, and the off-line calibration method was used to calibrate the cooling system of a 1.2 L direct-injection supercharged gasoline vehicle. The off-line calibration results meet the development objectives, and the calibration cost and calibration cycle are reduced by more than 2/3.

发动机冷却系统监测为国六车载诊断(On-Board Diagnostic,OBD)系统新增检测项,主要包括2个部分的内容:一是对装有节温器的车辆,要求监测节温器的工作状态是否正常;二是要求监测发动机冷却液温度传感器电路连续性,以及是否出现数值超范围的情况和合理性故障[1]。为满足国六OBD系统对发动机冷却系统的监测要求,本文基于某发动机控制系统设计2路水温监测模型:一路是节温器故障监测模型,用于判断节温器工作状态是否正常;另一路是水温合理性监测模型,用于判断水温传感器信号数值是否合理。为保证OBD系统的两路水温模型尽量在所有符合监测条件的工况下都能准确判断冷却系统的工作状态,需对发动机的两路水温模型进行标定,通过优化水温模型的标定参数,实现对发动机冷却系统工作状态的判定。
标定冷却系统监测模型前,需要根据模型的诊断原理确定标定工况和标定目标,冷却系统监测模型标定逻辑如图1所示。
通常,车辆冷起动结束后,为了降低污染物排放量,需要快速暖机,此时节温器应保持常闭状态,如果节温器在常开位置卡住,会导致暖机时间过长,排放量增加。
本文的故障节温器是指处于常开状态的节温器,节温器故障监测模型利用常开节温器给暖机时间带来的影响判断节温器故障。如图2所示,从冷起动开始,发动机水温将持续上升,如果发动机实际水温在首次达到标定阈值1时高于模型水温,则节温器快速通过判定,如果节温器未能快速通过判定,则将T0时刻的实际水温与图2中的标定阈值2进行比较,若高于阈值2则通过判定,若低于阈值2则节温器故障报警。其中,T0时刻由模型水温达到节温器工作温度(本文设为80 ℃,可标定)时刻和最大检测时间共同决定,阈值1为暖机阶段的水温经验值(本文设为68 ℃,可标定),阈值2为模型和节温器故障监测的安全阈度常量之差。
对于水温传感器的信号合理性监测,水温传感器信号正常条件下,在诊断时刻实际水温与模型水温之差应在[-A,B]区间内,其中,A为容许的实际水温低于模型水温的下限(本文为50 ℃,可标定),B为容许的实际水温高于模型水温的上限(本文为35 ℃,可标定),如果实际水温与模型水温偏差超出该区间,即诊断时刻的实际水温在如图3所示的高、低阈值区间外,则判定水温信号不合理。
为充分发挥冷却系统监测模型的逻辑策略功能,保证标定结果在不同工况下的延展性,本文选择怠速、低车速(30 km/h)、中车速(70 km/h)和高车速(130 km/h)4个代表性车速,-10 ℃、-5 ℃、0 ℃、15 ℃和40 ℃ 5个代表性温度以及暖风开启、关闭2种状态作为水温模型的标定工况。在怠速、低车速、中车速工况下标定后,水温模型标定参数已趋于成熟,再进行高车速下故障节温器暖风关闭和正常节温器暖风开启工况测试。
在基于130 km/h条件下的故障节温器暖风关闭和正常节温器暖风开启的实测数据完成节温器故障监测模型标定的同时,发现水温合理性模型基于此实测数据离线仿真未出现合理性故障报警的问题,结合在怠速、低车速和中车速下优化确定的合理性监测模型报警阈值分析得出130 km/h条件下的正常节温器暖风关闭和故障节温器暖风开启不会再触发水温合理性故障,因此高车速条件下不需要再进行正常节温器暖风关闭和故障节温器暖风开启工况的测试,正常节温器/故障节温器条件下具体标定况如表1所示。
表1所示的标定工况下,确定冷却系统模型的标定目标。通常,同种工况下正常节温器暖风关闭、正常节温器暖风开启、故障节温器暖风关闭、故障节温器暖风开启条件下的4条暖机水温曲线之间无交叉,如图4所示,目标是在暖机阶段将节温器故障监测模型输出曲线标定至低于正常节温器暖风开启曲线5~10 ℃,且高于故障节温器暖风关闭曲线,如果正常节温器暖风开启的暖机水温曲线在故障节温器暖风关闭曲线之下,将节温器故障监测模型输出曲线设置为低于正常节温器关暖风曲线5~10 ℃,但须在故障节温器暖风关闭曲线之上。节温器监测模型的输出按上述要求强制标定后,即可用于监测节温器状态,如果冷起动后暖机达到一定时长,实际水温仍低于模型水温且低于当前工况下的故障判定阈值,即判断节温器故障,如图5所示。
本文水温合理性模型的标定目标是尽量统一地将模型输出标定在正常节温器暖风关闭、正常节温器暖风开启、故障节温器暖风关闭、故障节温器暖风开启的4条暖机水温曲线之间,然后根据曲线偏差确定基于水温合理性监测模型的水温可信区间,若实际水温与模型水温之差超出此区间,即判定水温信号不合理,如图6所示。
控制器内模型类模块的标定方法包括传统标定方法和基于模型的离线标定方法。
传统标定方法是指利用实车在线标定,工作流程如图7所示,对于每个工况点,标定工程师根据试验结果与目标的偏差凭借经验调整标定参数,通过反复迭代直至模型输出值满足要求,此种方法属于试探性调参,即使是经验丰富的标定工程师,每个工况点一般也需要2次以上的迭代,共需3次以上测试。
表1可以看出,冷却系统监测模型标定需进行35个工况点的测试,每个工况点均需测试正常节温器和故障节温器,按照每个工况点测试3次计算,共需210次测试。同时,每次测试后需要将发动机水温冷却至环境温度,因此一天内一般只能进行3次测试,完成所有测试至少需要70天,标定成本高、周期长。
控制器内含有许多具备实物传感器功能特性的模型,在整车开发期间可以通过标定手段提升模型精度,使其能够实时精准地计算反馈控制器所需的各种信息,但是这类模型通常结构复杂,可标定参数间的耦合性也较强,采用基于实车的传统标定方法优化参数难度较大。
基于模型的离线标定方法是控制器内具备模型性质类模块的一种高效标定方法,主要应用于输入条件完全确定但需反复优化输出的标定模块。相比传统标定方法,其主要优点是节省标定时间、降低标定成本。目前,模型离线标定方法已经在颗粒捕集器的碳载模型标定[2-3]、充气模型标定、排气温度模型标定以及失火诊断等模块标定中应用,并且取得了显著的效果。
模型离线标定方法原理如图8所示,首先将控制器内的实时模型转移至计算机,标定前每个工况点采集1次有效实测试验数据,以实测数据作为输入,通过调试保证离线模型输出与控制器的实际输出一致,最后根据期望输出调整标定参数,在计算机上通过离线模型仿真完成标定参数优化,本文冷却系统监测模型采用离线标定方法。
标定目标和标定方法确认后,需准备试验车辆和模型,并完成模型的离线调试。
标定冷却系统监测模型首先需要制造故障节温器件,将装有正常节温器和故障节温器的试验车分别置于配有底盘测功机的环境舱内进行预置,当试验车状态达到表1规定的试验条件时对其进行测试,对于暖风开启的工况,试验前将暖风开到最大,驾驶车辆在工况点车速附近上下浮动即可(模拟用户实际道路驾驶),速度可在20~40 km/h、60~80 km/h范围内浮动。每次试验都需发动机实际水温达到当前状态最高水温为止,保存试验记录。
本文应用Simulink搭建节温器故障监测模型和水温合理性监测模型,并进行模型调试,其核心任务是确保离线仿真结果与控制器输出结果一致。由于发动机控制器内的运算任务结构形式不同,前者在发动机控制器内是正常的100 ms任务(每隔100 ms模型整体运行1次),而后者模型内部同时含有发动机活塞上止点(Top Dead Center,TDC)计算任务,即模型不仅每隔100 ms运行1次,活塞每次运动到上止点,模型内部分计算也会被触发1次,图9所示为水温合理性监测模型的Simulink逻辑封装图,逻辑前半部分Triggered Subsystem 2即为TDC任务模块。
水温合理性监测模型中的特殊计算任务组合决定了在进行表1所示的试验时,2个触发系统的触发条件须采用较高的采样频率,否则会导致发动机高转速区TDC任务触发事件捕捉不全,且采集记录中会增加TDC任务和100 ms任务重叠机率,从而使离线模型计算过程与实际控制器内模型计算过程不一致的机率增加,降低离线模型精度。以初始温度-10 ℃、车速30 km/h、暖风开启工况为例,分别以10 Hz、100 Hz和1 000 Hz采样频率进行采样,得到的离线仿真结果与实际控制器内模型输出对比结果如图10图11所示。
图10图11中可以看出,只要节温器监测温度模型采样间隔时间不超过模块自身计算任务时间100 ms,模型精度就能得到保证,但水温合理性模型需采用1 000 Hz采样频率,才可保证离线模型输出与实际控制器模型输出全程偏差小于1 ℃,离线模型达到目标精度。
离线模型调试完毕后即可对冷却系统监测模型进行离线标定。将一次试验实际采集的.MDF记录文件转化成.mat文件导入MATLAB,同时将实际试验时所用的.DCM数据文件转化成.m文件一同导入MATLAB,离线运行冷却系统监测模型,观察对比模型输出与实测水温偏差。
以30 km/h稳速工况、初始温度为-10 ℃的冷起动为例,标定前节温器故障监测模型输出与实测水温对比如图12所示,可以看出,暖机阶段的节温器故障监测模型输出已经超过了正常节温器暖风开启时的实际水温,易导致OBD系统误判节温器故障,离线标定后,相同试验工况下,节温器故障监测模型输出曲线低于正常节温器暖风开启暖机水温曲线约10 ℃,且高于故障节温器暖风关闭曲线,达到了该工况下节温器故障监测模型的期望输出,如图13所示。
在70 km/h稳速、初始温度为0 ℃的工况条件下,标定前节温器故障监测模型输出同样超过了正常节温器暖风开启的实际水温,如图14所示,不符合模型期望目标输出,容易导致误判,经离线标定后,模型输出控制在低于正常节温器暖风开启暖机水温曲线约10 ℃,通过离线标定模型参数使节温器故障监测模型达到了可靠识别节温器故障的期望输出,如图15所示。
以初始温度为-10 ℃的冷起动后怠速工况为例,标定前水温合理性监测模型输出与实测水温对比如图16所示,可以看出,部分区域的水温合理性模型输出高于正常节温器暖风关闭曲线,这与其他工况试验测得的模型与实际水温的位置关系不一致,不满足开始标定时针对所有工况制定的模型与实际水温关系的统一性要求。经离线标定,水温合理性模型输出曲线处于正常节温器暖风关闭和故障节温器暖风开启之间,达到了标定目标,如图17所示。
本文所研究试验车辆的水温模型应用模型离线方法标定完成后,将离线优化后的水温模型参数直接刷写进整车发动机控制器,在初始温度为-7 ℃、25 ℃,暖风关闭、开启4种组合条件下,分别对正常节温器和故障节温器试验车辆在WLTC工况下进行了试验验证,正常节温器试验车全程未发生水温系统故障误报警,故障节温器试验车辆在测试中针对节温器故障报警。图18所示为正常节温器试验车25 ℃暖风开启试验全程实际水温和节温器故障监测模型状态对比,暖机阶段实测水温首次达到判定阈值68 ℃时高于模型水温,因此节温器快速通过判定,节温器故障监测模型在此时刻后停止计算。图19所示为故障节温器试验车初始温度为-7 ℃、暖风关闭试验全程实际水温和节温器故障监测模型水温状态对比,故障节温器的实测水温全程低于模型水温,且低于当前工况的故障判定阈值,在第1 753 s时OBD系统针对节温器故障报警。
本文将基于模型的离线标定方法应用于国六OBD发动机冷却系统监测标定过程,通过一次实车测试即可在离线环境下完成所有标定工作,标定成本和标定周期减少2/3以上,标定结果经过实车验证并满足开发目标要求。
