In order to reduce the risk of passenger lower leg injuries in crash test, this paper analyzes the influencing factors of dummy lower leg injuries based on a large number of test data, and then studies the influence of passenger foot posture on lower leg injuries through leg impact test and simulation. The results show that the direct cause of foot injury is the excess lower tibial moment My value. Lower leg injuries could be effectively reduced by adjusting the foot posture. When the foot is tilted forward by 10°, the lower tibial moment My is 94.21 N·m, and the tibial index Ti is 0.44, which could be reduced by 37% compared with the standard foot posture.

为降低碰撞试验中乘员小腿伤害超标风险,基于试验数据分析假人小腿伤害的影响因素,并通过腿部冲击试验和模拟仿真研究了乘员脚部姿态对小腿伤害的影响。结果表明,下胫骨力矩超标是造成脚部损伤的直接原因,调整脚部姿态可有效降低小腿伤害,当脚掌前倾10°时,下胫骨力矩为94.21 N·m,下胫骨指数为0.44,相比标准脚掌姿态,小腿伤害可降低37%。

In order to reduce the risk of passenger lower leg injuries in crash test, this paper analyzes the influencing factors of dummy lower leg injuries based on a large number of test data, and then studies the influence of passenger foot posture on lower leg injuries through leg impact test and simulation. The results show that the direct cause of foot injury is the excess lower tibial moment My value. Lower leg injuries could be effectively reduced by adjusting the foot posture. When the foot is tilted forward by 10°, the lower tibial moment My is 94.21 N·m, and the tibial index Ti is 0.44, which could be reduced by 37% compared with the standard foot posture.

正面碰撞是汽车碰撞事故的主要形式[1-2]。因此,许多研究机构以汽车正面碰撞场景为主,对碰撞试验中的假人伤害进行分析,以减少人员伤亡和经济损失[3-5]。针对乘员头部和胸部的保护,以安全带和安全气囊为代表的约束系统可有效降低乘员头部、胸部的损伤风险。然而,三点式安全带和安全气囊的使用并不能有效降低小腿的损伤风险[6-8]。美国国家汽车抽样系统(National Automotive Sampling System,NASS)事故统计结果显示,基于简明损伤准则(Abbreviated Injury Scale,AIS)定义的二级中度损伤中,正面碰撞造成的小腿损伤占36%,小腿已超过头部、胸部成为事故中受到中等程度及以上损伤风险最大的部位[9-10]
小腿在碰撞事故中的动态响应较为复杂,腿部与仪表板接触方式多样,且受碰撞过程中内饰变形、踏板侵入等情况影响,各部分数据的变化规律性不强,若分别进行独立分析,难以准确判断小腿损伤的具体原因[11-13]。因此,本文针对脚底前围板异常侵入、脚掌发生背屈的工况,研究小腿下端x向剪切力与y向力矩之间的关联性,以降低假人小腿试验数据的复杂性,提升小腿伤害原因分析的准确性。
人体小腿由胫骨和腓骨组成,腓骨位于外侧、胫骨位于内侧。胫骨是小腿结构的主体,也是人体中的第二大骨头,腓骨通过两端的韧带和中间的骨间膜依附于胫骨上,如图1所示。
小腿在正面碰撞中有两种损伤机理,如图2所示:第一种为直接受力,即胫骨与仪表板直接接触产生力矩导致骨折;第二种为间接受力,膝关节在碰撞中滑入仪表板下方,胫骨受到仪表板向下的压力与地板平面向上的轴向力导致骨折。在正面碰撞中,乘员小腿因惯性向前滑移,乘员舱的侵入使脚部与膝部直接受到挤压,导致胫骨发生骨折,造成小腿损伤。
xy向小腿下胫骨力矩和z向小腿压缩力是影响小腿伤害的直接因素,小腿的常见受伤形式有三种[14],如图3所示:第一种为胫骨骨折,由地板侵入挤压小腿造成小腿压缩力超标所致;第二种为脚踝背屈,由加速踏板冲击使脚掌向后翻转所致;第三种为脚踝外翻,因脚掌未在加速踏板中心位置,由加速踏板冲击脚掌边缘所致。
造成驾驶员右脚损伤的原因通常有两种,如图4所示:第一种是前舱侵入,脚部因无约束向前滑移,从而使前舱直接挤压小腿;第二种是加速踏板的侵入,碰撞时发动机冲击前围板,通过加速踏板直接传递至脚掌导致损伤。前围板的结构变形直接影响小腿的损伤程度,同时,仪表板、乘员舱的设计均会影响小腿损伤。
统计数据表明,乘员各评价部位中,小腿得分率最低[15]。中国新车评价规程[16](China-New Car Assessment Programme,C-NCAP)正面100%刚性壁障碰撞中,小腿伤害的评价指标为小腿胫骨指数Ti和小腿压缩力Fz,每一指标对应最高得分为2分,最低得分为0分,处于两者之间的测量值采用线性插值的方法计算相应分数,如表1所示。
小腿压缩力Fz由腿部力传感器直接测量得到,小腿伤害指数Ti由小腿力矩MxMy及小腿轴向压力Fz计算得到:

式中:MRx轴与y轴合成力矩;Mx为绕x轴的力矩;My为绕y轴的力矩;(MC)R为临界力矩,取255 N·m;(FC)zx向临界压缩力,取35.9 kN。
本文对假人小腿的冲击试验参考ECE R94《关于车辆正面碰撞乘员保护认证的统一规定》[17]附录10中对假人腿部的标定方法,如图5所示。试验时,将小腿放平,脚掌垂直于低摩擦材料的垫层,小腿-膝部连接件和膝部位移滑块通过螺旋连接在一起,膝部的另一端螺栓与固定件锁紧。随后,用长度为235 mm、直径为46 mm、质量为1.25 kg的圆柱摆锤以4.3~4.5 m/s的速度冲击脚掌,分析假人小腿MxMy以及胫骨指数Ti的响应。
仿真模型基于LS-DYNA搭建,使用某车型的有限元仿真模型,安全带与气囊参数均与实车试验数据一致,以车身左、右B柱的xyz方向加速度作为边界条件,在前舱和加速踏板的位置加入车辆碰撞的侵入。为了准确模拟碰撞中小腿的运动姿态,采用倾向评分匹配(Propensity Score Matching,PSM)方法提取脚跟地板与加速踏板的关键点信息作为约束系统的输入条件。假人的定位姿势由实车试验测量的三维坐标点与静态测量角度确定。
仿真模型中脚掌的5种初始摆放位置如图6所示:位置 1为脚跟固定、脚尖置于脚踏板中央;位置2和位置3为脚跟固定、脚尖分别向左和向右旋转10°;位置4和位置5为脚跟固定、脚尖分别向前和向后旋转10°。
小腿损伤机理复杂,且在正面碰撞中,小腿损伤的影响因素较多,包括脚围板以及加速踏板的侵入量、脚部姿态、约束系统的匹配等。基于此,本文结合正面碰撞试验,分析影响驾驶员小腿伤害的因素。
在碰撞过程中,脚围板和加速踏板侵入不仅影响乘员舱的完整性,还会造成假人脚部翻转,进而引起脚滑脱或被夹在踏板下方,造成小腿损伤。本文从已完成的正面碰撞试验中随机抽取乘员小腿伤害超标的17个试验作为研究对象,统计了脚围板与加速踏板的侵入量,如图7所示。由图7可以看出,17组试验中加速踏板的侵入量均大于脚围板的侵入量。其中,多数试验的加速踏板侵入量大于60 mm,最高达154 mm,而多数试验的脚围板侵入量小于10 mm。
加速踏板侵入量与小腿胫骨指数的拟合关系如图8所示。从图8中数据点的分布可以看出,小腿胫骨指数与加速踏板侵入量成正相关关系,侵入量越大,胫骨指数越大。由此可见,脚围板和加速踏板的侵入量都是造成乘员小腿损伤的因素,而加速踏板的侵入量是主导因素,故右小腿胫骨指数超标是假人小腿损伤的主要原因。
图9所示为某车型正面碰撞试验中,右小腿下胫骨力矩MxMy随时间的变化曲线。由图9可知,在碰撞的第80~110 ms内,$\left|{M}_{x}\right|$增大至96.6 N·m,$\left|{M}_{y}\right|$增大至53.7 N·m,$\left|{M}_{x}\right|$增大幅度更显著,根据式(2)可知,$\left|{M}_{x}\right|$增大是胫骨指数Ti增大的主要原因,力矩Mx对小腿的影响表现为脚掌外翻,是造成小腿损伤的直接因素。
图10所示为腿部初始状态和$\left|{M}_{x}\right|$最大时的腿部状态,在碰撞过程中,假人膝部与仪表板接触后,伴随假人继续前倾,假人脚掌将抬起,而当臀部发生回弹、胸部前扑下压后,假人脚掌则向下回落。在假人脚掌下落过程中,假人相对车体发生严重偏转,通常会出现踩到搁脚板或脚踏板边缘的情况,进而导致假人脚掌发生内翻或外翻,从而使得$\left|{M}_{x}\right|$突然增大。
图11所示为某车型正面碰撞试验中,右小腿下胫骨力矩MxMy随时间的变化曲线。由图11可以看出,在碰撞的第80~110 ms内,$\left|{M}_{x}\right|$增大至108.5 N·m,$\left|{M}_{y}\right|$增大至227.4 N·m,$\left|{M}_{y}\right|$增大幅度较为明显,因此$\left|{M}_{y}\right|$增大是本次试验中胫骨指数Ti增大的主要原因,力矩My对小腿的影响表现为脚掌上翻,是造成小腿损伤的直接因素。
图12所示为腿部初始状态和$\left|{M}_{y}\right|$最大时的腿部状态,造成驾驶员右脚直接受伤的原因是碰撞后加速踏板侵入,脚跟部位没有约束向前运动,加速踏板的侵入直接挤压小腿,造成假人右脚脚掌上翻,且翻转角度超过脚裸损伤阈值,使得小腿下传感器位置$\left|{M}_{y}\right|$突然增大,从而导致乘员伤害超标。
碰撞过程中,假人腿部的运动姿态是影响小腿伤害的关键因素,为将假人小腿伤害与脚部运动姿态相关联,本文以某车型在同一工况下的两次试验作为研究样本,对比驾驶员位置假人右小腿的损伤。在腿部姿态定位相同的情况下,试验a、试验b小腿伤害差异较大,为分析假人小腿伤害与脚部运动姿态的关系,拆解了假人右小腿在碰撞过程中的运动轨迹,假人脚部在碰撞过程中先后经历初始姿态(第0 ms)、脚掌向前滑移(第50 ms)、脚踝与加速踏板接触受力而开始背屈(第74 ms)、脚踝达到最大背屈(第95 ms)共4个过程,如图13所示。为分析两次试验中假人小腿伤害情况,本文量化了相关伤害指标,右小腿下胫骨力和胫骨指数如表2所示。
表2可知,试验a、试验b胫骨力Fz差距较小,试验b中胫骨指数Ti超标为小腿损伤的主要原因,而Ti与小腿力矩MxMy有关,对比试验a、试验b中右小腿下胫骨力矩,如图14所示,试验b中右小腿下胫骨力矩MxMy均远大于试验a中相应力矩,因此试验b中假人小腿的损伤程度也远大于试验a。结合录像数据,比较试验a和试验b在假人小腿伤害最大时脚掌与踏板的相对位置,脚部姿态如图15所示。从图15中可以发现,试验b在小腿伤害最大时,脚踝严重偏离加速踏板,表现为脚掌上翻,即力矩My剧增。
结合以往试验数据可以发现,假人小脚伤害通常在碰撞后第80~110 ms区间达到最大值,即对应脚掌与加速踏板开始接触到发生脚踝背屈的时间段,此时脚掌与加速踏板的接触姿态是影响假人小腿伤害的关键因素。
图16所示为仿真模型中脚部定位对最终脚部姿态差异的影响。相对模型A,模型B初始时刻的右脚脚跟向车外偏离20 mm,其余试验工况均一致。可明显看出,第80 ms时模型B脚跟偏离加速踏板外翻,由此可见,假人脚部的初始位置对其在碰撞过程中的姿态有较大影响。
前文研究表明,驾驶员右脚放在加速踏板上,其初始摆放姿态(水平角度和前后倾角)将直接影响脚部在碰撞过程中的运动姿态,进而影响小腿的伤害程度。基于此,本文对正面碰撞试验常用的第50百分位Hybrid Ⅲ男性假人右小腿的5种不同初始位置进行模拟冲击试验,研究脚部姿态对小腿伤害的影响,试验矩阵如图17所示。
图18所示为假人脚部在不同初始摆放位置接受冲击时所对应的MxMyTi。由图18可知,假人脚部垂直于铅垂面时受到绕x轴的扭转力矩最小,仅为4.58 N·m,而脚部右倾10°摆放时假人脚部的Mx达到26.21 N·m,为5组试验中最大值。这是由于脚部右倾10°的位置在碰撞过程中更容易引起脚部外翻,进而导致小腿伤害超标。同时,假人脚部前倾10°时受到绕y轴的扭转力矩最小,为94.24 N·m,而脚部后倾10°时My达到165 N·m。
根据式(2)计算小腿下胫骨指数Ti:假人脚部后倾10°接受冲击时,小腿的下胫骨指数Ti最大,为0.77,即此工况下小腿受到的损伤程度最大;假人脚部前倾10°接受冲击时的小腿下胫骨指数表现为5种工况下的最优值,仅为0.44。5组工况下的Ti曲线走势和My曲线走势具有较好的一致性,故My是脚部冲击试验中造成脚部损伤的主导因素。
为验证上述冲击试验结果的普适性,本文采用仿真分析手段,模拟脚部的不同摆放姿态在正面碰撞试验中对小腿损伤的影响程度。采用第2.5节建立的仿真模型,仿真分析结果与冲击试验结果对比如图19所示。
由于仿真模型中车身的强度较高,而标定工况的摆锤冲击力为小腿损伤的极限情况,故仿真结果中下胫骨指数Ti均小于标定试验,但由图19可以看出,曲线走势基本一致,均表现为脚掌左、右、前倾时胫骨指数减小,后倾时胫骨指数增大,且前倾时胫骨指数减小幅度最大,达到37%,即在实际碰撞中脚掌与地板平面的初始夹角减小可有效降低小腿伤害。
上述研究表明,正面碰撞试验中右小腿伤害超标是假人损伤的主要原因,而假人脚掌姿态是影响小腿胫骨指数的重要因素。假人定位过程中,脚掌左、右倾均导致下胫骨指数变化,因此需规范小腿定位,使脚掌和脚跟均放置在踏板中心,确保试验的一致性。
正面碰撞试验中,假人定位要求右脚应放在未踩下的加速踏板上,处于地板表面上的脚跟最后点应在踏板平面内。若脚不能放在加速踏板上,则应垂直于小腿放在适当位置,且沿踏板中心线方向尽量靠前,脚跟最后点置于地板表面上,若前脚掌未与加速踏板接触,则改变脚与小腿的角度以使脚尖与未踩下的加速踏板接触,如图20所示。当H点向后移动时,会带动脚跟点同步向后移动,脚跟点的位置会影响脚掌与地板的夹角α,脚跟越向后,则夹角α越小,表现为脚掌前倾。
前文结果表明,脚掌前倾可大幅减小小腿下胫骨指数,而脚掌姿态主要由H点位置决定,通过调节假人H点位置可改变脚掌与地板夹角,从而影响小腿伤害。因此,乘员舱设计阶段应考虑座椅设计位置H点及加速踏板对脚掌角度α的影响,在保证脚掌与踏板表面至少重叠20 mm的前提下,H点设计位置越靠后,脚掌相对小腿越向前倾,则小腿下胫骨得分率越高。同时,驾驶员在日常行车过程中,通过向后调节座椅使脚跟点后移、脚掌前倾,可有效降低事故中的小腿损伤。
本文首先基于试验数据,研究了影响小腿伤害的因素,随后通过腿部冲击试验分析了脚部初始姿态对小腿损伤的影响,并结合仿真分析进行了验证。结果表明:正面碰撞试验中,脚围板和加速踏板的侵入是影响假人小腿伤害的关键因素,其中加速踏板的侵入是主导因素;脚部定位的差异影响假人小腿与加速踏板的相对姿态,在异常侵入、地板式踏板的前提下,关键时刻右脚的姿态影响小腿的受力状态,试验中有必要规范右脚摆放,保持一致性;脚部的初始位置对小腿伤害的影响较大,脚掌偏转角度会影响小腿下胫骨指数Ti,其中脚掌前倾可有效降低Ti,因此,设计过程中应充分考虑加速踏板角度和座椅设计位置对假人脚掌倾斜角度的影响。
