To reduce injuries of through-type headlamp to pedestrians’ pelvic limb in collisions, a series of pedestrian upper leg impact tests are designed to evaluate the crash response characteristics of a car equipped with through-type headlights at different impact points. The test results show that when the upper leg collides with the middle area of the headlamp, the impact force peak value reaches up to 6 424 N, the injury risk is very high. The paper proposes two optimizations to headlamp including low-temperature treatment and increasing initial injury, and a series of test are performed. The results show that the risk of injury to pedestrians’ legs is reduced by reducing the structural toughness of the through-lamp lampshade by low-temperature treatment which cause the lampshade crack at early stage, which effectively reducing impact force peak value and improving the energy absorption capacity in collisions. In contrast, the effect of only weakening toughness of interior plastic parts is not obvious.

为降低贯穿式前照灯在碰撞中对行人下肢造成的伤害,设计了一系列行人上腿型冲击试验,针对某款配备贯穿式前照灯的轿车,评价其在不同冲击点位时的碰撞响应特性,试验结果表明,上腿型撞击前照灯中间区域时,其冲击力峰值达到6 424 N,伤害风险较大,提出了对前照灯进行低温处理和增加初始损伤两种优化方式,并开展系列试验,结果显示,通过低温处理降低结构韧性,使灯罩较早发生破裂,有效降低了冲击力峰值并改善其在碰撞中的能量吸收能力,从而降低了行人腿部的伤害风险,相比之下,单独削弱内部塑料件的效果不明显。

To reduce injuries of through-type headlamp to pedestrians’ pelvic limb in collisions, a series of pedestrian upper leg impact tests are designed to evaluate the crash response characteristics of a car equipped with through-type headlights at different impact points. The test results show that when the upper leg collides with the middle area of the headlamp, the impact force peak value reaches up to 6 424 N, the injury risk is very high. The paper proposes two optimizations to headlamp including low-temperature treatment and increasing initial injury, and a series of test are performed. The results show that the risk of injury to pedestrians’ legs is reduced by reducing the structural toughness of the through-lamp lampshade by low-temperature treatment which cause the lampshade crack at early stage, which effectively reducing impact force peak value and improving the energy absorption capacity in collisions. In contrast, the effect of only weakening toughness of interior plastic parts is not obvious.

贯穿式前照灯最早可追溯到20世纪60年代,随着发光二极管(Light-Emitting Diode,LED)照明技术的普及,贯穿式前照灯的设计开始受到重视并逐渐成为流行趋势,但在碰撞中也可能提高对行人的伤害风险。涉及行人的交通事故统计数据表明,乘用车是与行人发生碰撞最为频繁的车型,其涉及的事故占道路交通事故总量的46%~74%[1],在乘用车与行人的碰撞事故中,高达91%的行人死亡和82%的行人损伤是由车辆前部结构直接撞击造成的[2]。相比于身体其他部位的损伤可能由地面撞击导致,行人下肢的损伤主要来自车辆前部的直接碰撞,严重的下肢损伤往往需要较长的康复过程,并有可能造成永久性的残疾。
GB 24550—2024《汽车对行人的碰撞保护》[3]中对行人上腿型提出了明确的设计要求,因此必须关注车辆涉及的试验区域[4],而在上腿型的试验区域中,贯穿式前照灯是风险较大的区域[5]。汽车贯穿式前照灯通常需要占据较大的安装空间,导致在行人与车辆发生碰撞时,前照灯无法有效后移或变形,增加了与行人腿部接触的风险。同时,贯穿式前照灯的质量通常较大,为其提供固定的部件需要较大的刚性,进一步增加了对行人腿部的伤害风险。
基于此,本文通过试验研究,分析上腿型撞击贯穿式前照灯结构时车辆的碰撞响应特性、车辆前端结构的破坏形式以及上腿型的伤害情况,并提出有效改进措施,以降低贯穿式前照灯结构对行人上腿型的伤害。
上腿型冲击器为刚性结构,以泡沫覆盖撞击侧,长度为350 mm±5 mm,如图1所示。
上腿型冲击器(包括撞击过程中的推进和导向部件)总质量为9.5 kg±0.1 kg。每次试验时,为冲击器安装2张新的25 mm厚CF-45型泡沫肌肉,皮肤为1.5 mm厚的纤维加强橡胶层。
根据欧洲新车评价规程(European New Car Assessment Programme,E-NCAP)(2023版)[6]中上腿型WAD775试验要求,每个试验点位的冲击方向与地面基准平面之间的角度定义为α,上腿型冲击时的名义碰撞能量为:

式中:mn=7.4 kg为上腿型冲击器的名义质量,vc=v0·cos (1.2α)为名义冲击速度,v0=11.11 m/s为设计冲击速度。
试验速度vt根据名义碰撞能量进行调整:

式中:mt=10.5 kg为上腿型的试验质量。
在20 ℃±4 ℃的环境温度下,布置上腿型冲击器、车辆、发射机构和数据采集系统,调整车辆与发射机构的相对位置,确保瞄准碰撞试验点,上腿型导向运动方向平行于车辆中心面,以计算获得的试验速度冲击对应点位,如图2所示,采集上腿型冲击器的上、下合力以及各处弯矩。
本文针对一款配备新型贯穿式前照灯的乘用车进行试验分析,车辆前部结构如图3所示。
车辆贯穿式前照灯结构如图4所示,主要包括前端的LED灯罩、作为内部构件的后壳以及安装灯具的固定点,其中LED灯罩采用团状模塑料(Bulk Molding Compound,BMC)注塑成型,后壳采用冲击强度良好、尺寸稳定性优秀的丙烯腈-丁二烯-苯乙烯(Acrylonitrile Butadiene Styrene,ABS)塑料,单侧贯穿灯长度接近600 mm。
本文考虑贯穿式前照灯在车辆前部结构上的布置位置,设计了U0~U6点位冲击工况,各点位与车辆中间纵向对称平面的距离分别为0~600 mm,通过计算分析其对应的试验角度和试验速度,如表1所示。
开展U4点位的上腿型冲击试验,得到上腿型冲击器的冲击力合力曲线,如图5所示,其峰值达到6 424 N,按照E-NCAP的评分规则,最大合力大于6 000 N时得分为0。
高速视频分析结果表明,贯穿式前照灯在上腿型接触后14 ms才发生局部破裂,如图6所示,而此时刻对应合力峰值时刻14.3 ms。检查试验后前照灯和车辆前端结构的损坏情况,发现灯罩仅有小面积裂缝,未出现碎块,而车辆前端结构内部的4个塑料支架发生断裂,这意味着在整个试验过程中,灯罩仅吸收了较少的冲击能量,而车辆前端结构内部塑料件吸收冲击能量较多。由于前照灯为第一接触物,内部塑料件位置相对靠后,上腿型必须造成较大的侵入量才能破坏塑料件,长达14 ms的冲击力上升过程也证实了这一现象,为降低上腿型的冲击力峰值,需要从降低贯穿灯强度的角度进行优化。
根据前文试验结果,对贯穿式前照灯及前部结构进行优化设计。由于灯罩采用整体注塑成型工艺,在现场试验中难以改变其结构形式,而研究表明,低温能明显影响塑料材料的力学特性,使材料变脆、韧性(抗冲击强度)下降[7],进一步研究发现,在-20 ℃条件下,材料的性能变化明显[8]。因此,本文将前照灯置于环境箱中进行降温处理,在-20 ℃环境下放置2 h后,将灯具安装至车辆开展试验。同时,为前照灯后壳增加初始损伤,以降低其结构强度。基于此,本文设计了3组对照试验,对试验点位U4及其对称点位U-4进行试验分析,如表2所示。
针对3组对照试验开展冲击试验,得到各工况下冲击力试验结果,如图7表3所示。
针对工况2,在上腿型冲击器与前照灯接触7 ms后,灯罩即发生显著损坏,使上腿型的合力达到一定值后并未一直增大,合力曲线出现平稳段。试验后检查样件,此工况下前照灯整体损坏最严重,灯罩前部和下端均发生断裂,如图8所示,同时车辆前端内部结构并未出现明显损伤。此工况上腿型的合力峰值为4 170 N,相对于工况1冲击力峰值降低35%。
针对工况3,高速摄像显示前照灯破裂的时间在上腿型接触后14 ms左右,如图9所示,与工况1破裂时刻接近,但冲击力曲线显示,在上腿型与前照灯接触后约10 ms时,冲击力达到峰值并下降,分析其原因,发现试验后前照灯后壳和固定支架均发生明显损坏,因此冲击力峰值在上腿型与前照灯接触后10 ms时达到峰值并下降是由后壳和固定点损坏导致的,而灯罩在第14 ms时出现裂纹,在曲线中也得到了体现,只是此时大部分冲击能量已被后壳和固定点吸收,这与为后壳增加的初始损伤密切相关。最终,上腿型冲击器的冲击力峰值为6 229 N,相较于工况1,冲击力峰值仅降低3%。
对比分析工况2和工况3的试验结果可以发现,降低贯穿式前照灯韧性和削弱内部塑料件均可降低上腿型冲击器的冲击力,而降低韧性呈现出更好的效果。
对工况4的试验结果进行整理分析,高速摄像显示,前照灯在与上腿型冲击器接触后第10 ms发生破裂,如图10所示,早于工况1,这一特点也在冲击力曲线上得到了呈现。同时检查试验后前照灯和车辆前端结构的损坏情况,灯罩整体出现裂纹,并产生长度约50 mm的碎片,前照灯后壳和固定支架发生明显破裂,但后壳的整体破坏程度不及工况3,上腿型冲击器的冲击力峰值为5 300 N,相较于工况1,冲击力峰值降低约17%。
对比分析工况2和工况4的试验结果,在灯具均经过低温处理的情况下,增加初始损伤时冲击力反而增大。分析其原因,工况2试验中,后壳结构无初始损伤,碰撞后不易发生变形或损坏,使前端的灯罩结构发生严重破坏。
进一步分析可知,灯罩越早发生破裂,且破裂越严重时,上腿型的冲击力峰值越小,其中工况2灯罩在与上腿型冲击器接触后7 ms即发生了最严重的断裂,其次为工况4,在接触后第10 ms发生破裂,并产生碎片,工况3和初始工况均在接触后第14 ms时灯罩才发生破裂,且破裂程度低。
综上,降低贯穿式前照灯韧性和削弱内部塑料件均能降低行人上腿型冲击器的冲击力峰值,但两种方式同时使用时,并未达到更好的优化效果。
为进一步验证上述优化设计方案的有效性,本文设计U2和U3点位的试验,分别选用初始状态、工况2和工况4的优化方式进行试验,各工况合力如图11图12所示,对应合力峰值如表4所示。
由试验结果可知,经过上述优化设计,U2点位和U3点位的冲击力峰值均得到有效降低,且U3点位效果更明显。当上腿型冲击器撞击U2位置时,3个试验工况下贯穿式前照灯均在接触后9 ms左右发生灯罩破裂,但并未产生破片或断裂,试验后检查前照灯内部结构,其后壳无明显破损,4个固定支架均发生断裂,相似的结构损坏情况使上腿型的冲击力响应接近。当上腿型冲击器撞击U3位置时,经过低温处理的灯罩在接触后第9 ms左右即发生破裂,而初始状态的灯罩则在较晚的第13 ms左右才发生破裂,试验过程中灯罩未产生破片或断裂,试验后检查前照灯内部结构,工况7后壳结构破裂,其他工况仅多个固定支架断裂。
综上,从试验结果来看,当上腿型冲击器撞击贯穿式前照灯结构时,经过低温脆化处理的灯罩更早发生破坏,使得上腿型的冲击力峰值相对较小,而且同时使用2种优化方案时试验结果并不优于仅进行低温处理时的试验工况,甚至效果更弱,这与前文的结论一致。同时,低温脆化处理灯罩和弱化贯穿式前照灯内部塑料件的处理手段对U3点位的优化效果强于U2点位,分析其原因,U2点位靠近车辆纵向对称平面,而车辆品牌标志灯具有较高的结构强度,在上腿型的冲击过程中部分区域会接触到品牌标志灯,因此,尽管对贯穿式前照灯进行优化设计,但是品牌标志灯较大的结构强度也使得结果呈现一定的稳定性,而U3点位与品牌标志灯距离较远,在试验过程中不会与其接触,因此呈现出相对良好的优化结果。
根据前文所述优化设计方法,分别对该乘用车开展两轮全点位冲击试验,包括初始状态和贯穿式前照灯低温脆化处理状态。统计各点位上腿型冲击力峰值,并依据E-NCAP(2023版)中的评分规则,冲击力峰值不超过5 000 N时得满分,冲击力峰值大于6 000 N时得分为0,冲击力峰值介于两者之间时采用插值法计算得分,最终各点位冲击力峰值及得分如表5所示。可以发现,通过对贯穿式前照灯进行低温处理,上腿型在U2、U3、U4和U5等4个冲击点位的冲击力峰值明显降低,最终得分从1.868分提升至3.185分。
本文针对车辆贯穿式前照灯对行人上腿部损伤的影响进行分析,针对一款配备贯穿式前照灯的车型设计了行人上腿型冲击试验,分析上腿型的冲击力响应以及贯穿式前照灯的损坏情况。为有效降低试验中的上腿型冲击力,对现有的前照灯进行了优化设计,结果表明,通过降低贯穿式前照灯的韧性,使其在上腿型撞击后短时间内发生破裂,吸收大部分冲击能量,可有效降低上腿型冲击力,从而降低对行人腿部的损伤程度。
