The noise source and the noise transmission of the compressor NVH problem of the electric vehicle heat pump system are studied, and the improvement is made by optimizing the internal structure of the electric compressor, increasing the acoustic package and optimizing the air conditioning pipeline. The NVH test results show that the internal structure optimization can reduce the vibration excitation noise of the electric compressor while the addition of acoustic package and air conditioning pipeline optimization can reduce the compressor noise transmission. These enhancements contribute to a reduction in the noise level of the heat pump system during operation and the NVH performance of the vehicle.

针对纯电动汽车热泵系统压缩机NVH问题的噪声源及噪声传递问题,通过电动压缩机内部结构优化、增加声学包、空调管路优化等方式进行了改善,测试结果表明,内部结构优化可以降低电动压缩机振动激励噪声,增加声学包和空调管路优化可以减少压缩机噪声传递,从而改善热泵系统运行时车内噪声水平,提升整车NVH性能。

The noise source and the noise transmission of the compressor NVH problem of the electric vehicle heat pump system are studied, and the improvement is made by optimizing the internal structure of the electric compressor, increasing the acoustic package and optimizing the air conditioning pipeline. The NVH test results show that the internal structure optimization can reduce the vibration excitation noise of the electric compressor while the addition of acoustic package and air conditioning pipeline optimization can reduce the compressor noise transmission. These enhancements contribute to a reduction in the noise level of the heat pump system during operation and the NVH performance of the vehicle.

传统燃油汽车空调系统的噪声源一般为固定于发动机的空调压缩机,发动机悬置的减振作用减少了噪声问题的发生。冀军鹤等[1]借助扩张式消声器理论模型,对压缩机气流通道进行改进,使排气脉动由18.5 kPa降低至9.0 kPa。商国旭等[2]对振动噪声数据采用频谱分析、阶次追踪等方法,通过优化支架结构提升模态频率避免共振,将车内噪声声压级降低了2.5 dB(A)。空调管路作为噪声的主要传递路径,是NVH问题分析过程中重点关注的对象。张建国、唐培等[3-4]通过更换胶管材料并增加长度、增加消声器和配重块等方法将车内噪声声压级降低了4~5 dB(A)。段传学[5]通过优化膨胀阀及其连接管的结构,解决了高频啸叫问题。
插电式混合动力汽车(Plug-in Hybrid Electric Vehicle,PHEV)、增程式混合动力汽车(Range Extend Electric Vehicle,REEV)的空调系统与传统燃油车空调系统差异不大,相关NVH问题的研究可相互借鉴。
由于纯电动汽车需要降温或加热的零部件较多、系统较为复杂,按是否具有热泵功能,可将其空调系统分为热泵系统和非热泵系统两类。热泵系统相对复杂,电动压缩机是其主要噪声源之一。针对电动压缩机的NVH问题,首先要确认压缩机自身振动是否合理、无突变,一般可根据整车和压缩机总成NVH测试结果分析压缩机总成噪声与整车噪声的关联性,初步判定可能的原因,通过进一步分析压缩机内部平衡块、动静盘、电机等噪声强关联零部件对该噪声问题的影响,寻找优化方案,进行改进并加以验证。此外,压缩机噪声一般通过空气和固体两个途径传递到乘员舱,因此也可根据噪声频率对这两个传递路径进行分析。其中,空调管路是最主要的固体传递路径。
本文针对纯电动汽车热泵系统压缩机NVH开发验证问题,对压缩机噪声及其传递进行分析及优化,以提高车辆的舒适性。
电动压缩机的NVH问题可以用响度、尖锐度、语音清晰度、粗糙度、音调度等声品质客观参量进行分析。陈江艳等[6]发现不同场点、不同转速下压缩机的声品质客观参量值差异明显,且随转速变化,各参量的变化趋势各不相同,但特征响度及其峰值的频带分布只与场点位置有关,与转速无关。罗颖等[7]通过压缩机配重优化与零件加工结构优化,降低了压缩机振动激励,有效改善了车内噪声与振动。邱琳[8]通过优化空调压缩机转速控制策略避开支架1阶模态频率、改变压缩机转速下降速度、消减压缩机内部动静盘运行不良摩擦等措施,改善了压缩机运转噪声。谭雨点等[9]通过传递路径及模态分析得出压缩机在高转速下与压缩机支架产生共振是压缩机振动噪声问题的主要原因,提出优化支架及框梁结构的方案,有效降低了车内噪声和振动。
针对电动压缩机的噪声问题,应优先确认其振动及噪声水平,尽可能对压缩机自身的内部结构设计进行分析以寻找优化方案。
某纯电动汽车热泵系统在压缩机转速超过6 100 r/min时的车内噪声主观评价结果为无法接受,对整车开展空调开启状态下的驾驶员右耳处噪声测试,结果如图1所示。当压缩机转速达到6 100 r/min以上时,1阶噪声声压级明显超过目标值,最大超出目标值约19 dB(A)。
对压缩机进行台架测试,压缩机单件振动和噪声测试结果如表1所示。
表1可知,电动压缩机转速超过6 000 r/min后振动水平急剧恶化,3个方向上的恶化程度排序为Z向最大、X向次之、Y向最小,因此判断压缩机内部零部件动平衡可能存在问题。压缩机动平衡测试结果表明,其动不平衡量高达48.2 g·cm。对平衡块进行优化调整,调整前、后对比结果如表2所示。
改进后,压缩机单件各向振动和噪声均明显改善,台架测试结果如表3所示。
将改进后的压缩机安装到整车,进行NVH测试,结果如图2所示,车内噪声改善明显,基本达到目标要求,主观评价结果为可以接受。
某纯电动汽车热泵系统工作时的主观评价结果为无法接受,具体表现为压缩机低速运转时车内存在明显的“呜呜”声。对整车开展空调开启状态下的驾驶员左耳处噪声测试,压缩机在1 150 r/min和1 200 r/min转速条件下,分别识别出高达38~48 dB(A)的突变噪声峰值。
基于测试结果计算可知,1 150 r/min转速下的460.4 Hz处峰值为24阶次,1 200 r/min转速下的479.5 Hz峰值也为24阶次。该电动压缩机电机为8极12槽方案,即主阶次为24阶,由此判断该噪声较大概率由电动压缩机电机24阶电磁力激励引起。对电机进行优化,在电机转子外侧规则的圆弧面上增加辅助槽,如图3所示。仿真分析结果表明,该措施可降低电机的径向电磁力,进而减小24阶振动和噪声。
将改进方案在整车上进行测试,压缩机低速工作时,车内23~25阶电磁噪声平均降低7.5 dB(A),最大降低13.1 dB(A),优化后与优化前的测试结果对比情况如图4所示,主观评价结果为可以接受。
某纯电动汽车热泵系统电动压缩机高频噪声明显偏高,主观评价结果为不可接受。在驾驶员右耳处进行噪声测试,压缩机转速800~8 000 r/min工况下,压缩机500 Hz以上中、高频噪声声压级平均值为33.9 dB(A),最大达到52.4 dB(A),超出≤46 dB(A)的目标要求,相应噪声主要通过空气传递到车内。
测试数据显示,噪声峰值出现在3 250 Hz的高频段,可判断该噪声为通过空气传递的噪声,故决定采用可有效改善空气传递的声学包方案,声学包由外层2 mm厚三元乙丙橡胶(Ethylene Propylene Diene Monomer,EPDM)和内层13 mm厚聚氨酯(Poly Urethane,PU)组成,根据自身结构和边界空间需要作局部去料和减薄处理,如图5所示。
增加声学包后,采取相同的测试方法进行测试。结果表明,压缩机转速800~8 000 r/min工况下,压缩机500 Hz以上中、高频噪声声压级平均值为29.1 dB(A),最大为43.6 dB(A),较优化前分别降低了4.8 dB(A)、8.8 dB(A),达到目标要求,主观评价结果为可以接受,测试结果如图6所示。
某纯电动汽车设计验证(Design Verification,DV)阶段车内驾驶员右耳处的实际噪声水平在压缩机部分转速范围超出目标值,最高超出15 dB(A)。
经分析,压缩机自身并没有明显的振动和噪声超标问题,噪声表现也不在中高频段,而将压缩机吸、排气管固定后,主观感受到噪声明显改善,因此,对空调管路进行优化,调整压缩机吸气管和排气管走向,以及硬管和胶管长度,如图7表4所示。
经整车测试验证,空调管路优化后车内噪声改善明显,如图8所示,主观评价结果为可接受。压缩机噪声仅在1 946±50 r/min转速范围略有超标,可通过调整压缩机转速控制策略避开该转速段的方法解决。
本文针对4款纯电动汽车热泵系统压缩机NVH问题进行分析及优化,得到以下结论:
a. 通过优化平衡块提升压缩机动平衡性能,可以改善压缩机总成振动性能,从而改善压缩机及整车噪声水平。
b. 通过压缩机电机转子增加辅助槽优化径向电磁力可以改善压缩机电机主阶次噪声水平。
c. 通过增加压缩机声学包可以改善空调中、高频噪声水平。
d. 空调管路设计中,通过缩短压缩机端硬管长度可改善固体传递带来的压缩机噪声问题。
