This paper investigates discrepancies between the conducted emission test results of the On-Board Charger (OBC) and those of the vehicle-level alternating current charging system. Starting from the testing mechanisms, the paper systematically analyzes the correlation between the OBC’s electromagnetic interference characteristics and the vehicle-level test conditions. Through combined simulation and experimental validation, the paper proposes a component-level conducted emission interference control scheme. By ensuring component-level electromagnetic compatibility performance, the scheme enables pre-validation of vehicle-level standard requirements, thereby provides support for the forward development of electromagnetic compatibility in new energy vehicles.

针对车载充电机传导发射与整车交流充电传导发射测试结果间存在差异的问题,从测试原理出发,系统分析了车载充电机传导骚扰特性与整车测试工况的关联性,并结合仿真与实测验证,提出零部件级传导骚扰控制方案,通过确保零部件级电磁兼容性能,实现对整车测试的预验证,从而为新能源汽车电磁兼容性能正向开发提供支撑。

This paper investigates discrepancies between the conducted emission test results of the On-Board Charger (OBC) and those of the vehicle-level alternating current charging system. Starting from the testing mechanisms, the paper systematically analyzes the correlation between the OBC’s electromagnetic interference characteristics and the vehicle-level test conditions. Through combined simulation and experimental validation, the paper proposes a component-level conducted emission interference control scheme. By ensuring component-level electromagnetic compatibility performance, the scheme enables pre-validation of vehicle-level standard requirements, thereby provides support for the forward development of electromagnetic compatibility in new energy vehicles.

目前,新能源汽车普遍采用交流充电方式补能,其能量传输路径为:电网交流电经充电桩接入车辆交流接口后,由车载充电机(On-Board Charger,OBC)转换为高压直流电,为动力电池充电。值得注意的是,车载充电机内部的大功率开关器件是整车的主要电磁干扰源[1],其产生的传导电磁干扰可通过电源线传导至电网。针对该问题,ECE R10《关于车辆电磁兼容性能认证的统一规定》已明确整车及零部件通过交流电源线的射频传导发射测试方法[2]。我国发布的GB/T 40428—2021《电动汽车传导充电电磁兼容性要求和试验方法》[3]进一步建立了本土化的技术规范。
针对整车交流传导发射不满足法规要求的问题,现有解决方案聚焦于故障后处理:张呈雨等[4]通过干扰信号分析,采用充电枪屏蔽方案解决了整车充电传导超标问题,该方法虽对单一车型有效,但未从根本上解决噪声源问题,更换非标配充电枪时仍可能出现超标风险,同时,出口车型普遍取消随车充电枪配置,导致方案适用性受限。相较而言,孙凯燚等[5]通过定位车载充电机为干扰源,并采用Y电容频段滤波技术实现源头抑制,使车辆满足跨机构检测一致性要求,然而,该方案缺乏正向开发角度的系统性规避策略。
综上,现有研究多侧重于问题排查层面的解决方案,基于正向开发的电磁兼容性能设计方法尚未建立。本文从充电传导测试原理出发,建立整车及车载充电机的传导骚扰测试映射模型,分析整车和零部件测试存在的差异,通过建立仿真模型进行仿真和实测数据对比,验证分析结果并提出零部件级传导骚扰测试优化方案,以期从正向开发角度解决车辆交流传导测试超标问题。
车载充电机交流传导发射测试的试验限值应按照ECE R10中表14《沿AC电源线最大允许射频传导发射》和附件19《沿AC电源线射频传导发射》规定的试验方法进行,要求使用CISPR 16-1-2: 2014中4.3节所描述的50 μH/50 Ω人工电源网络,该网络应直接安装在试验桌的金属平面上,测量端口应端接一个50 Ω负载。车载充电机交流传导发射限值要求如表1所示,布置要求如图1所示。
整车交流充电传导发射测试应按照ECE R10中表7《沿AC电源线最大允许射频传导发射》和附件13《车辆AC电源线射频传导发射》规定的试验方法进行。整车交流充电传导发射限值见表1,布置要求如图2所示。
整车和车载充电机交流传导发射测试的目的都是限制产品交流传导发射对电网的影响,故测试限值一致。根据GB/T 27930—2015《电动汽车非车载传导式充电机与电池管理系统之间的通信协议》和国家标准中交流充电车桩握手参考电路(见图3[6]的要求,实际整车测试时,充电口的火线(L线)接口和零线(N线)接口直连车载充电机的交流接口。
考虑到测试的频段为0.15~30 MHz,测试使用的线束均为车载充电机的L线和N线,因此,对于同一车载充电机,整车的交流充电传导发射测试结果应与零部件的交流传导发射测试结果基本一致,但实际测试中二者存在很大差异。
本文以广汽某款纯电动车型及其所搭载充电机的交流传导发射测试为研究对象,对交流传导测试情况进行对比分析。
车载充电机测试的布置情况和测试结果如图4所示,整车测试的布置情况和测试结果如图5所示。可见,车载充电机与整车测试结果的传导骚扰曲线非常相似,均存在100 kHz倍频尖峰,但是整车测试结果相较于车载充电机测试结果在高频段整体存在5~10 dB的上升。
同一车载充电机在整车和零部件测试时的噪声源均为车载充电机自身,接收设备均针对L线和N线的噪声进行测试。电磁兼容性能的影响因素主要包括噪声源、噪声路径、接收设备[7],因此,造成差异的原因为噪声路径不一致。为分析测试时的噪声路径,根据实际测试布置情况建立如图6所示的整车测试模型。
图6可知,车载充电机发出的传导发射噪声电流通过L线和N线,由人工电源网络测量。一部分噪声电流通过地线(PE线)返回车载充电机,另一部分高频噪声电流通过车辆和实验室接地平面的寄生电容回到车载充电机。因此,测试结果受两个因素影响,即车载充电机产生的噪声电流和噪声电流回路的阻抗。
车载充电机的交流充电传导发射测试模型如图7所示,由图7可知,车载充电机发出的传导发射噪声电流通过L线和N线,由交流人工电源网络测量。大部分共模噪声电流通过试验桌经由人工电源网络返回车载充电机,小部分共模噪声电流通过其他路径返回源端,包括L线和N线与车载充电机其他线束之间的耦合、高压(HV)线束以及车载充电机和试验桌的寄生电容。因此,车载充电机交流传导发射的测试结果主要受噪声电流和噪声电流回路的阻抗影响。
通过以上分析可知,造成整车测试和零部件测试结果差异的根本原因在于噪声电流的路径阻抗不同。整车测试时,车载充电机的接地通过PE线与人工电源网络的接地端口相连接,零部件测试时,车载充电机的接地点直接通过试验桌与人工电源网络接地端口相连接,从而导致了噪声电流回流路径的阻抗差异。
为验证上述分析的准确性及相关参数对交流充电传导发射测试结果的影响,根据整车和零部件的测试模型建立如图8所示的仿真模型。仿真中,噪声源设置为车载充电机交流充电传导发射测试的噪声电流,线束模型、寄生参数等其他参数通过实际测试获得。
零部件和整车测试的仿真结果如图9所示,由图9可知:
a. 在低频段(<1 MHz),线束电感的影响不明显,所以零部件测试与整车测试的结果差别很小,与实际测试结果相符;
b. 在中高频段,受整车和实验室接地平面寄生电容影响,相较于零部件测试结果,传导骚扰整车测试结果平均高约5 dB,仿真结果与实测结果基本一致。
零部件所处的电磁环境是车辆内部电磁环境,整车所处的电磁环境是道路电磁环境。零部件电磁兼容性(Electromagnetic Compatibility,EMC)测试的目的是评估其在整车电磁环境下的EMC性能,包括能否正常工作,以及不发生功能丧失或性能降级,且不产生影响其他部件正常工作的电磁噪声[8]。因此,整车和零部件EMC测试的限值一般不同。车载充电机在整车交流充电传导发射测试时为相对独立的部件,可以认为整车测试结果取决于零部件的测试结果,所以没有为车载充电机设定独立的交流传导发射限值,而是与整车保持一致。
为了更加准确地评估车载充电机在整车电磁环境下的EMC性能,结合前文的分析,可以从优化测试布置和优化测试限值两个方面优化车载充电机的交流充电传导发射测试。
根据整车测试时的布置环境和仿真分析结果,提出以下布置要求:
a. 被测件应放置在非导电、低相对介电常数材料上,距试验桌平板上方50 mm±5 mm的位置;
b. 被测件接地点通过编织接地带与试验桌平板相连;
c. 交流人工电源网络应放置在实验室接地平面,接地点通过实车PE线与试验桌平板相连;
d. 其余要求参照ECE R10。
根据以上要求,车载充电机交流传导发射测试的布置情况如图10所示。
根据实测对比和仿真分析结果,如果不采用图10给出的优化布置方案,也可以通过整车及零部件测试及仿真积累经验,根据整车与零部件测试数据之间的差值范围,对零部件试验提出相关限值要求,如表2所示。
按照优化后的布置要求,采用第3节的方法进行仿真,结果如图11所示,车载充电机测试结果与整车测试结果具有更好的符合性,更能代表车载充电机在整车端的EMC性能。
针对整车与零部件传导发射测试场景存在差异导致零部件测试合格而整车测试超标的问题,本文通过对比分析车载充电机交流传导发射测试与整车交流充电传导发射测试的布置参数差异(包括接地方式、线束布局等关键变量),建立了测试场景的映射模型。基于该模型,结合多物理场仿真与实车验证数据,提出面向车载充电机测试的修正布置方案,实现零部件测试合格即整车测试达标的技术目标。
为此,建议在项目开发前期明确车载充电机测试布置要求和限值要求,以保证整车测试顺利通过法规要求。
