To analyze the reason for the abnormal increase in wind noise of the vehicle at high speed, the paper employs a seal pressure distribution testing system from the perspective of dynamic sealing. It measures the dynamic indentation of the seals, detects dynamic sealing leaks, and analyzes their impact on wind noise at high speeds, identifying the leakage as the source of the increased noise. By studying the influencing factors of dynamic seal, the research reveals that the excessive deviation of the clearance between door and the vehicle body is a main reason for the loss of the sealing contact. The paper concludes and proposes the diagnosis method for the abnormal wind noise at high speed.

为分析某车型高速行驶工况下风噪声异常增大的原因,从动态密封的角度出发,采用密封条压力分布测试系统测试密封条动态压痕,检测动态密封泄漏情况,并分析动态密封对高速行驶工况下风噪声的影响,识别出车门密封失效产生的泄漏噪声是高速行驶风噪声异常增大的原因。通过研究动态密封的影响因素,发现车门与车身内间隙超差是该车型动态密封失效的主要原因,并总结提出高速行驶工况下风噪声异常的诊断方法。

To analyze the reason for the abnormal increase in wind noise of the vehicle at high speed, the paper employs a seal pressure distribution testing system from the perspective of dynamic sealing. It measures the dynamic indentation of the seals, detects dynamic sealing leaks, and analyzes their impact on wind noise at high speeds, identifying the leakage as the source of the increased noise. By studying the influencing factors of dynamic seal, the research reveals that the excessive deviation of the clearance between door and the vehicle body is a main reason for the loss of the sealing contact. The paper concludes and proposes the diagnosis method for the abnormal wind noise at high speed.

整车制造商一般以120 km/h车速下的风噪声水平作为风噪声开发指标,部分车型在该车速下风噪声水平优异,但车速达到160 km/h时风噪声会异常增大。为提高用户驾乘体验,更高车速下的风噪声水平控制成为车型开发的性能要求之一。
车辆高速行驶时,车内风噪声的影响因素主要包括车辆造型、车身结构、声学包、密封性等。贺银芝等[1]对多台车辆进行研究,结果表明,车门密封失效产生的泄漏噪声是车内噪声异常增大的主要原因。
密封性是汽车噪声开发的基础[2],静态密封是动态密封开发的基础,内外水切、玻璃导槽、三角窗是影响静态密封性能的关键零件,直接影响车内风噪声性能[3-4]。车辆高速行驶时,车内外产生压力差,约束较弱的车门窗框会出现外张变形,车身与车门之间的密封条压缩量会相应减小,王邦等[5]提出了一种密封条动态压缩量的仿真分析方法。Talay等[6]研究发现高速行驶车门外张变形条件下,车门窗框位置侧向刚度越大,风噪声性能越好。蒋伟等[7]以尺寸链分析为主线,形成了车门模块的尺寸控制方法。动态密封的影响因素主要包括车门窗框侧向刚度、车门窗框模态、高速行驶条件下车门外张变形量、密封条压缩量及车身与车门的内间隙。本文基于风洞试验,研究动态密封与高速行驶风噪声间的对应关系,从动态密封的角度分析影响因素,识别某车型高速行驶风噪声异常增大的原因。
密封条动态压痕能够反映密封条动态密封状态,是动态密封检测的方法之一[8]。风洞试验中采用密封条压力分布测试系统,如图1所示。
图2所示为某车型密封条动态压痕结果,彩色区域为密封条压缩区域,黑色区域为密封条非压缩区域,良好的密封条密封状态表征为连续且均匀的密封条压痕。
车辆高速行驶时形成的车内外压力差使车门向外侧张开,由于车门系统中的3个约束点(上铰链、下铰链、门锁)均在车门腰线以下,所以强度较弱的窗框会出现变形。随着车速提高、偏航角增大,窗框位置的变形量也会增大,密封条可能出现动态密封失效的问题,导致车门与车身间出现缝隙,产生泄漏噪声。密封条动态密封失效表征为密封条动态压痕测试结果出现较大间断的状态,如图3所示。
在风速160 km/h、偏航角-20°工况下,驾驶员侧车门顶部外张变形量最大[9],此时密封条出现动态密封失效的概率最大。因此,密封条动态压痕的测试工况设定为风速160 km/h、偏航角-20°,测试位置如图4所示。
风速160 km/h、偏航角-20°工况下,10款测试车型位置1处门洞密封条、车门密封条动态压痕测试结果分别如表1表2所示。其中,5款车型门洞密封条出现密封失效问题,但10款车型车门密封条均未失效。这说明此工况下门洞密封条的密封状态较车门密封条密封状态变化显著。
风速160 km/h、偏航角-20°工况下,位置2处车门密封条和门洞密封条测试结果如表3所示。该工况下,6款车型位置2处的车门密封条和门洞密封条均出现密封失效。
综上,位置1处门洞密封条出现动态密封失效的风险较车门密封条大,位置2处为密封条动态密封失效的主要位置。
在风洞试验室进行动态压痕测试的同时,测试风速120 km/h、偏航角0°与风速160 km/h、偏航角-20°工况下的车内噪声水平,将高速行驶风噪声大小与动态压痕测试结果相结合,如表4所示。分析数据发现,10款车型在风速120 km/h、偏航角0°工况下,车内风噪声响度相差较小,但在风速160 km/h、偏航角-20°工况下,车内风噪声水平差异非常显著。其次,多数车型密封条动态密封失效均出现在风速160 km/h、偏航角-20°工况下,分析该工况下车内风噪声水平发现,动态密封失效车辆的车内风噪声响度大于48 sone(扩散场)。对比两种工况,相比动态密封未失效的车辆,动态密封失效的车辆车内风噪声异常增大。因此,高速行驶风噪声问题的主要影响因素是动态密封失效,且车内风噪声响度大于48 sone(扩散场)时,出现动态密封泄漏。
车型开发过程中需对不同阶段的车辆进行性能验证,某车型风洞试验抽检时发现:量产阶段样车在风速120 km/h、偏航角0°及风速160 km/h、偏航角0°工况下,车内风噪声水平与试验阶段样车测试结果相差较小;在风速160 km/h、偏航角-20°工况下,量产阶段样车车内风噪声响度为48.4 sone(扩散场),比试验阶段样车车内风噪声响度测试结果大9.4 sone,风噪声异常增大。测试结果如表5所示。
在风速160 km/h、偏航角-20°工况下,进行驾驶员侧车门密封条动态压痕测试,试验阶段样车和量产阶段样车在位置1均未出现动态密封泄漏,位置2测试结果如图5所示。结果显示,风速160 km/h、偏航角-20°工况下,试验阶段样车动态压痕良好,未出现动态密封失效,量产阶段样车出现动态密封失效,失效位置为位置2处的车门密封条和门洞密封条。
在量产阶段样车动态密封失效位置涂抹凡士林密封,整备后该样车在风速160 km/h、偏航角-20°工况下,车内风噪声响度下降6 sone。因此,动态密封泄漏是导致该车型高速行驶风噪声异常增大的主要原因。
动态密封问题的主要原因是高速行驶时风载荷激励引起车门外张导致密封条密封失效,本文通过分析动态密封影响因素,识别该车型高速行驶风噪声异常的原因。
车门外张变形量测试通常在风洞试验室进行,如图6所示,常用测试工况为风速160 km/h、偏航角-20°,此时驾驶员侧车门顶部外张变形量最大[9]。车门外张变形量可基于计算流体力学(Computational Fluid Dynamics,CFD)和有限元仿真计算。
首先,计算风速160 km/h、偏航角-20°工况下的风载荷,提取车门表面风载荷压力,在CFD软件(如Star-CCM+)中将流体载荷映射到车门结构模型上,如图7所示。然后用静力学模型和结构计算软件(如MSC Nastran)进行车门外张变形量计算,输出外张变形量的最大值及其所在位置,如图8所示。
在风洞试验室中测试高速行驶工况下的车门外张变形量,量产阶段样车最大外张变形量为1.9 mm,试验阶段样车最大外张变形量为1.8 mm,两台样车出现最大外张变形量的位置一致且均符合设计要求。同时,由于钣金焊接出现问题的概率很小,且过往车型开发中未出现过该类问题,故排除车门钣金焊接导致的窗框刚度不足及窗框模态不合格的问题。
密封条压缩量是密封条设计中最重要的参数,但由于关门力及关门耳压设计的实际需求,压缩量往往达不到风噪声设计所期望的理想状态。同时,较大的生产装配公差也不利于风噪声设计。目前,直接测试密封条压缩量的方法相对欠缺,但密封条压痕能够反映密封条的压缩量状态。
动态密封以静态密封为基础,因此可通过密封条静态压痕来分析动态压痕。密封条静态压痕能够反映车辆内间隙状态,比较试验阶段样车和量产阶段样车位置1和位置2的密封条静态压痕结果,发现量产阶段样车车门密封条及门洞密封条静态压痕情况较试验阶段样车差,接触宽度减小44%,如图9所示,这说明量产阶段样车密封条压缩量可能存在问题。
生产制造过程中密封条压缩量不足的原因主要有钣金质量问题、车门与车身内间隙超差、密封条单体质量问题。该样车钣金质量满足设计要求,因此,需检测该样车的车门与车身内间隙及密封条单体质量。
车身和车门的内间隙是动态密封的工艺保证,车辆开发前期确定车门与车身之间各部位的内间隙,相应测点如图10所示,装配时需要保证各测点的内间隙满足设计要求。
对照设计图纸,测试车门区域内间隙,如图11所示。结果表明,量产阶段样车左前车门窗框位置后端间隙超过公差上限,内间隙上限为7 mm,测点5~测点8处的内间隙分别为7.7 mm、8.1 mm、8.4 mm、8.6 mm,不满足设计要求。车门与车身内间隙超差位置与风速160 km/h、偏航角-20°工况下密封条密封失效的位置一致。因此,车门与车身内间隙超差是导致量产阶段样车高速行驶工况下风噪声异常增大的原因之一。
抽检密封条断面结构,密封条泡型、密封条自身的压缩负荷(Compression Load Deflection,CLD)均满足设计要求。因此,该车型不同阶段样车高速行驶风噪声差别大的原因是,量产阶段样车在生产制造时车身与车门的内间隙不满足设计要求。
在整车设计阶段,需合理制定车门子系统动态密封控制的各项目标,当整车出现高速行驶风噪声异常的情况时,可按照以下步骤进行分析:首先,开展高速行驶车门外张试验,识别车门钣金状态;其次,通过密封条静态压痕判断车身与车门内间隙状态;然后,通过内间隙测试识别具体超差位置;最后,分析密封条单件的状态。综合各试验结果,即可诊断车辆高速行驶风噪声异常的原因。
本文基于密封条动态压痕的风洞试验,分析动态密封与高速行驶风噪声的关系,并根据动态密封影响因素识别了高速行驶风噪声异常增大的原因,得到以下结论:
a. 车辆高速行驶时,风噪声的主要影响因素是动态密封失效。
b. 当车内风噪声水平大于48 sone(扩散场)时,车辆出现动态密封失效问题。
c. 动态密封控制涉及整车研发到生产的全过程,产品设计阶段需保证车门窗框侧向刚度、车门窗框模态、车门外张变形量、密封条压缩量满足设定的限值,产品生产阶段需定期抽检车门与车身内间隙,保证产品一致性。
