In order to evaluate the Clunk noise level of pure electric passenger vehicle under the condition of sudden pressing/releasing of the accelerator pedal (tip in/tip out) in the early stage of vehicle product development, a multi-body dynamic model of the vehicle is established considering the clearance between the splines, shaft teeth, half shaft ball cage and bearings in the transmission system. The time-domain load of the bearings is calculated using the model, and the time-domain vibration acceleration signal of the key points on the reducer housing is obtained by combining the finite element analysis method. The accuracy of the model is verified by comparing it with the experimental results. An analysis model for Clunk noise in the transmission system and a parameter tuning method are proposed to evaluate the Clunk noise level of pure electric passenger vehicles in the early planning stage.

为在整车产品开发前期对纯电动乘用车急踩/急松油门踏板(Tip in/ Tip out)工况下Clunk异响水平进行评估,考虑传动系统中花键、轴齿、半轴球笼和轴承的间隙,建立了整车多体动力学模型,利用该模型计算获得轴承时域载荷,结合有限元分析方法获得减速器壳体关键点表面振动加速度时域信号,并与试验结果进行对比,验证了模型的准确性,基于此提出传动系统Clunk异响问题分析模型的建立和参数整定方法,从而实现在前期策划阶段对纯电动乘用车Clunk异响水平的评估。

为在整车产品开发前期对纯电动乘用车急踩/急松油门踏板(Tip in/ Tip out)工况下Clunk异响水平进行评估,考虑传动系统中花键、轴齿、半轴球笼和轴承的间隙,建立了整车多体动力学模型,利用该模型计算获得轴承时域载荷,结合有限元分析方法获得减速器壳体关键点表面振动加速度时域信号,并与试验结果进行对比,验证了模型的准确性,基于此提出传动系统Clunk异响问题分析模型的建立和参数整定方法,从而实现在前期策划阶段对纯电动乘用车Clunk异响水平的评估。

In order to evaluate the Clunk noise level of pure electric passenger vehicle under the condition of sudden pressing/releasing of the accelerator pedal (tip in/tip out) in the early stage of vehicle product development, a multi-body dynamic model of the vehicle is established considering the clearance between the splines, shaft teeth, half shaft ball cage and bearings in the transmission system. The time-domain load of the bearings is calculated using the model, and the time-domain vibration acceleration signal of the key points on the reducer housing is obtained by combining the finite element analysis method. The accuracy of the model is verified by comparing it with the experimental results. An analysis model for Clunk noise in the transmission system and a parameter tuning method are proposed to evaluate the Clunk noise level of pure electric passenger vehicles in the early planning stage.

对于纯电动乘用车,急踩/急松油门踏板(Tip in/ Tip out)工况为其常用工况,该工况下传动系统瞬态冲击性能控制和优化是汽车行业的技术难点。该工况发生在车辆驱动轴扭矩由正转负或由负转正的瞬时,主观感受为传动系统的松散性和底板的冲击振动,同时,传动系统间隙引发撞击声。
国内外专业技术人员针对此类瞬态性能的分析开展了大量研究:张晨[1]对车辆传动系统瞬态振动特性进行了研究;文献[2]~文献[4]面向齿轮间隙研究,提出了反向齿隙模型、微分模型和方程模型等;李占江[5]提出了一种考虑间隙的急踩和急松油门踏板工况冲击抑制控制器;文献[6]、文献[7]对间隙实时估计器和控制器进行了研究。此外,文献[8]~文献[11]对带间隙的传动系统进行了主动或被动控制研究,文献[12]对无离合器的纯电动汽车传动系统间隙进行了特性分析,文献[13]、文献[14]对驱动半轴球笼万向节间隙进行了研究。针对传动系统瞬态冲击问题,主动控制方法应用越来越广泛,文献[15]通过反馈力矩控制优化了传动系统扭振。
本文采用多体动力学软件、有限元前后处理软件与试验相结合的方法,对某款纯电动乘用车传动系统进行多体动力学建模分析,考虑传动系统中存在的间隙,同时对各轴承力开展仿真分析,并对减速器壳体总成进行有限元建模和瞬态响应分析,考虑动力总成悬置刚度并结合试验数据,验证模型的可靠性。最后,提出考虑传动系统间隙的多体动力学模型建立方法,并对试验结果和仿真分析结果进行对比。
本文的研究对象为某前置前驱纯电动乘用车,传动系统总成结构及相应间隙如图1所示:电机转子通过花键与减速器输入轴连接,减速器采用两挡齿轮系统,减速器中的差速器壳体通过花键与左、右半轴连接,半轴通过花键与轮毂轴承连接。
传动系统中的间隙共19处,包括:电机转子轴外花键和减速器输入轴内花键的间隙,减速器两对齿轮侧隙,减速器输入轴、中间轴和输出轴轴承游隙,减速器差速器齿轮间隙,半轴和差速器连接处花键间隙,半轴球笼间隙和半轴与轮轴轴承连接处花键间隙。
模型搭建和计算流程如图2所示。建模过程需获取电机转子、减速器轴齿、驱动半轴、轮胎的惯量、刚度和阻尼,以及整车等效惯量、整备质量等参数。用模态法计算动力总成壳体表面瞬态响应,需获取减速器总成三维装配模型(包含悬置支架总成)及总成各部件的材料牌号、材料属性参数,含密度、弹性模量、泊松比等。为验证模型,需获取总成各部件的质量和悬置刚度,综合动力学轴承力计算结果和有限元模型,运用模态法进行总成瞬态响应仿真分析。
传动系统间隙控制是NVH性能控制中的难点。目前,针对间隙非线性问题,已经发展出多个间隙数学模型,包括死点模型、物理模型、描述方程和迟滞模型。其中,应用最广泛的是间隙死点模型,经典的死点模型(即简化死点模型)不考虑阻尼,模型公式为:

式中:Ts为轴的扭矩,ks为轴的刚度,θs为总位移,α为间隙的一半。
在考虑阻尼c的前提下,死点模型调整为:

本文间隙模型采用考虑阻尼的死点模型。
考虑间隙的纯电动乘用车传动系统多体动力学模型如图3所示。模型包含花键、轴齿、球笼和轴承等间隙,按照以下原则简化:
a. 各部件采用集中惯量模型;
b. 忽略加工制造和装配误差,齿轮采用常啮合刚度,忽略差速器的差速作用;
c. 忽略系统弯曲和拉压振动;
d. 不考虑侧向和转向特性,只考虑纵向特性;
e. 忽略轮胎纵向滑移。
图3中,J1为电机转子相对于质心的转动惯量,J2为减速器第1对和第2对齿轮的等效惯量,J3为差速器惯量,G1K1C1分别为电机和减速器输入轴花键的间隙、刚度、阻尼,G2K2C2分别为减速器第1对齿轮的间隙、刚度、阻尼,G3K3C3分别为减速器第2对齿轮的间隙、刚度、阻尼,G4G5分别为右侧、左侧差速器间隙的一半,G6G7分别为右侧、左侧半轴移动节球笼间隙,G8G9分别为右侧、左侧半轴固定节球笼间隙,K6K7分别为右侧、左侧半轴移动节刚度,K8K9分别为右侧、左侧半轴固定节刚度,K14K15分别为右侧、左侧半轴轴管刚度,C6C7分别为右侧、左侧半轴移动节阻尼,C8C9分别为右侧、左侧半轴固定节阻尼,C14C15分别为右侧、左侧半轴轴管阻尼。此外,为等效整车惯量,还需要轮胎半径r、惯量、刚度和阻尼参数,并获取整车质量m
其中,等效转动惯量J2的计算公式为:

式中:J1cJ2c分别为减速器输入轴、中间轴齿轮转动惯量,Z1Z2分别为第1对齿轮主动端、被动端齿数。
基于上述分析,利用AMESim软件建立多体动力学模型如图4所示,模型中的参数根据实际车型提供,对轴承力进行计算分析并提取,19处间隙设置采用软件自带的间隙模块,减速器惯量等效到输入轴位置。鉴于本文开展趋势性分析,且真实阻尼难以获得,模型中的阻尼采用经验值。结构采用刚性单元,忽略齿轮之间、轴承之间等位置的摩擦特性。
动力总成有限元模型包含电机壳体、减速器壳体和悬置支架,忽略附着在动力总成上的线路、管路等。有限元模型采用四面体二阶单元建立,单元平均大小推荐为3 mm,生成三维网格前先生成二维网格,二维网格单元的要求为:95%以上的单元长宽比小于5,95%以上的单元翘曲角小于10°,95%以上的单元歪斜角大于60°,95%以上的单元最小角大于40°,95%以上的单元最大角小于120°。
电机壳体与减速器壳体之间,减速器前、后壳体之间,减速器、电机壳体与悬置支架之间采用螺栓连接,接触面螺栓孔处设置2.5倍螺栓半径的圆形区域,如图5所示。被连接件处于螺纹孔中螺纹长度区域,如图6所示。建模方式为:
a. 被连接件与螺栓头部接触面需划分两层单元;
b. 被连接件与连接件在2.5倍螺栓半径范围内视为接触面区域,接触面内至少划分两层单元,如实际接触面区域小于2.5倍螺栓半径,则按实际接触面处理;
c. 螺栓与连接件接触柱面上至少划分三层单元;
d. 如被连接件为壳单元模型,则接触面按2.5倍螺栓半径范围处理。
对螺栓连接区域进行简化建模,螺栓简化模型如图7所示,装配模型如图8所示。连接件与被连接件装配时,节点1与节点4使用与螺栓相同材料和直径的梁单元相连,节点2与节点3共节点连接。如被连接件为壳单元模型,则节点1与节点2重合,节点2和节点4使用与螺栓相同材料和直径的梁单元相连,节点2与节点3共节点连接。
悬置刚度由试验测得。除壳体外,总成内部部件等效质量、惯量在动力总成质心位置简化。
螺栓连接件如图9所示,对于部分特殊情况,处理方式为:
a. 若部件1与部件2连接区域小于2.5倍螺栓直径,则按照连接区域最大原则处理(选择区域小的全部接触区域);
b. 若螺栓与部件1之间的连接区域小于螺帽,按照最小原则处理(选择螺栓螺帽区域)。
利用多体动力学模型计算获得轴承处3个方向的轴承力,并输入有限元模型,计算时长为6 s,将瞬态响应分析结果与试验结果进行对比。
试验在平直沥青路面进行,减速器放油塞处粘贴三向加速度传感器,在车速10 km/h时快速踩下加速踏板,然后迅速抬起踏板,间隙时间大于3 s,重复上述动作,记录电机扭矩和振动信号。
计算输入端使用试验采集的电机转速信号,获取6个轴承处3个方向的轴承力,利用Nastran软件对动力总成壳体进行瞬态仿真分析,仿真与试验结果如图10所示。
计算结果与试验结果趋势一致,故可以在整车产品开发早期阶段对整车Clunk噪声问题进行初步分析优化。受模型间隙非线性、摩擦非线性和结构非线性影响,仿真结果的振动加速度幅值存在一定误差。
本文对考虑间隙的纯电动乘用车传动系统进行了动力学建模,构建了花键、轴齿、球笼等部件的间隙模型,并用有限元方法建立了总成模型,对螺栓连接建模方式进行了规定,同时考虑了悬置刚度。通过多体动力学分析获得6个轴承处3个方向的力,输入有限元总成模型中进行了瞬态响应分析,分析结果显示,试验结果和计算结果趋势一致,说明了本文建模和分析流程对间隙设计和扭矩控制具有一定的参考意义。
由于系统阻尼、结构、摩擦非线性等对瞬态性能的影响较为复杂,仿真计算结果存在一定误差,后续需进行更精细的仿真模型调试和试验验证。
