In response to the problem of “roaring” abnormal noise in acceleration of a light bus from 2 000~3 000 r/min, a combination of filtering and subjective evaluation is used to confirm that the main source of the noise is the engine’s 7th to 21st order radiation noise at first. Then, based on the “source-path-response” model, the engine reverse towing method is used on the test bench to analyze that the noise is mainly generated by pressure pulsation of the engine cylinder piston in the reciprocating suction and exhaust phase, and technical means such as sound source coverage method are used to identify that the noise radiation emitting from the intercooler outlet pipe. Finally, by optimizing the intercooler outlet pipe’s structure, the pipe wall’s sound insulation is improved. The verification results show that the average articulation index in the problematic area of the vehicle is increased by 5 percentage points, and the sound quality is significantly improved.

针对某轻型客车发动机转速2 000~3 000 r/min范围内加速过程中存在类似“咆哮”声的异响问题,首先,采用滤波和主观评价相结合的方法确认异响的主要来源为发动机7~21阶次辐射噪声;然后,基于“源-路径-响应”模型,在台架上利用发动机倒拖方法分析可知,噪声产生的主要原因为发动机气缸活塞往复运动吸、排气过程产生的压力脉动,并采用声源覆盖法等方式识别出噪声辐射来自中冷器出气管。最后,通过优化中冷器出气管结构提高管壁的隔声能力,验证结果表明,问题发动机转速区间加速过程车内清晰度指数平均提高了5百分点,声品质得到明显改善。

针对某轻型客车发动机转速2 000~3 000 r/min范围内加速过程中存在类似“咆哮”声的异响问题,首先,采用滤波和主观评价相结合的方法确认异响的主要来源为发动机7~21阶次辐射噪声;然后,基于“源-路径-响应”模型,在台架上利用发动机倒拖方法分析可知,噪声产生的主要原因为发动机气缸活塞往复运动吸、排气过程产生的压力脉动,并采用声源覆盖法等方式识别出噪声辐射来自中冷器出气管。最后,通过优化中冷器出气管结构提高管壁的隔声能力,验证结果表明,问题发动机转速区间加速过程车内清晰度指数平均提高了5百分点,声品质得到明显改善。

In response to the problem of “roaring” abnormal noise in acceleration of a light bus from 2 000~3 000 r/min, a combination of filtering and subjective evaluation is used to confirm that the main source of the noise is the engine’s 7th to 21st order radiation noise at first. Then, based on the “source-path-response” model, the engine reverse towing method is used on the test bench to analyze that the noise is mainly generated by pressure pulsation of the engine cylinder piston in the reciprocating suction and exhaust phase, and technical means such as sound source coverage method are used to identify that the noise radiation emitting from the intercooler outlet pipe. Finally, by optimizing the intercooler outlet pipe’s structure, the pipe wall’s sound insulation is improved. The verification results show that the average articulation index in the problematic area of the vehicle is increased by 5 percentage points, and the sound quality is significantly improved.

汽车声品质关注人对声音特性的主观感受,除声音响度外,还包括声音的质感、舒适度等多个维度。
轻型客车的车内噪声以动力系统噪声为主,包括发动机、进气、排气、传动系统噪声等,其中进气系统噪声对于整车车内噪声的声品质优化非常重要。Suzuki等[1]通过优化进气管形状,有效解决了因进气歧管驻波导致的车内加速轰鸣声问题,显著提升了整车车内声品质。Matthew[2]开发了一种根据转速和负荷变化的声音增益MAP,并通过设计进气发声装置,有效改善了车内运动感噪声,极大地提高了汽车的声学品质。罗轩[3]基于对配气机构的NVH性能分析,解决了配气机构的异响问题。李凯[4]结合仿真分析和试验,通过进气系统优化降低了进气管口噪声,改善了整车车内声品质。刘志恩等[5]通过优化进气管口噪声,获得了车内动力感声品质。Wang等[6]利用小波神经网络,建立了可以预测车内稳态噪声和非稳态噪声声品质的主客观关系模型。周全等[7]通过噪声诊断确定了“咕噜”声异响来源于曲轴扭振,并通过增大扭转动力吸振器(Torsional Vibration Damper,TVD)惯量环的质量消除了该异响,提升了汽车声品质。
本文主要针对某轻型客车加速过程中车内“咆哮”异响的相关问题,运用“源-路径-响应”的分析方法,采用清晰度指数作为声品质客观评价指标,以等级评分法作为声品质主观评价方法,结合发动机台架试验和整车试验,以及同平台的基础车对比试验,识别“咆哮”异响的噪声来源和辐射来源,并通过优化辐射来源改善车内清晰度指数。
本文以某轻型客车为研究对象,其配备2.3 L涡轮增压直列4缸柴油发动机,动力系统布置形式为发动机纵置、后驱。项目开发过程中,该车型噪声主观评价结果表明,在2挡、3挡加速过程中,发动机转速2 000~3 000 r/min范围内时,存在类似“咆哮”的异响噪声,车内清晰度指数较差,且热机条件下较冷机条件下明显,小油门加速时较大油门加速时明显,其他样车存在不同程度的噪声表现,为共性问题。此外,主观评价确认“咆哮”声产生时,车内座椅、地板、顶棚等均无明显的振动,以辐射噪声为主。采集车内噪声数据,车内噪声总声压级满足整车开发目标要求,且达到竞品车水平。
清晰度指数(Articulation Index,AI)是心理声学中的重要客观指标,已广泛应用于噪声的声品质评价。本文主要利用清晰度指数分析车内噪声在人的标准语言频率范围(200~6 300 Hz)内所占的比例,清晰度指数大时车内噪声非常“干净”、舒适,反之会感觉车内噪声非常嘈杂、难受。
由于发动机运转过程中曲轴的周期性旋转,发动机激励存在明显的阶次特征,且其激励频率以发动机点火阶次为主。不同阶次的激励频率与转速的关系为:

式中:f为激励频率,N为发动机转速,n为对应阶次,τ为发动机冲程数,i为发动机气缸数量。
图1所示为小油门加速过程中驾驶员处的噪声测试结果:从2 000 r/min开始,发动机第7~21阶之间的奇数、偶数及半阶次噪声明显增多。根据式(1),发动机第7~21阶对应的基频范围大致为233~1 050 Hz,处于清晰度指数的评价范围内。
图2所示为配置相同型号发动机的同平台轻型客车(基础车)和故障车(本文研究对象)驾驶员处噪声声压级测试结果。由图2可知,两款车型车内总声压级基本相等,均满足项目开发目标。截取问题频率233~1 050 Hz范围内两款车型的噪声声压级,故障车比基础车大1 dB(A)左右。如图3所示,对比两款车型车内清晰度指数可知,在问题转速范围内,故障车比基础车低6百分点左右。
在听音室中对比回放基础车和故障车的声音数据,邀请主观评价团队进行对比评价。该团队由10位具有丰富主观评价经验的整车NVH性能工程师组成:其中男性6人、女性4人;年龄25~30岁3人、31~40岁5人、41~45岁2人,平均年龄32岁;高级工程师4人、中级工程师4人、初级工程师2人。两个声音均回放3次,采用等级评分法[8]对该“咆哮”声异响进行评价。“咆哮”声等级评分表如表1所示,两种车型的主观评价结果如表2所示,故障车的主观评价分数较基础车低2.9分,与客观测试数据相对应。
通过以上分析,该“咆哮”声主要为7~21阶之间的发动机奇数、偶数及半阶次的辐射噪声。根据“源-传递路径-响应”分析方法,源头上发动机在加速过程中发出的噪声主要有燃烧噪声、机械噪声和空气动力噪声。其中,燃烧噪声和机械噪声是发动机上的零部件在激振力的作用下发生振动,通过发动机外表面向外辐射的噪声,空气动力噪声是通过进、排气系统向外辐射的噪声[9]。传递路径主要包括结构传递路径和空气传递路径:结构传递路径包括发动机的悬置系统、动力传动系统、排气系统吊耳,以及空调系统、冷却系统等发动机附件的管路等;空气传递路径主要指发动机噪声、进气和排气管口噪声通过空气传播最终进入车内。
为了确认噪声源的种类,先进行发动机消声室台架试验,如图4所示。在发动机台架上模拟小油门加速工况,主观上可以识别到“咆哮”声的特征。通过以下步骤确定“咆哮”声的声源类别:
a. 模拟整车小油门加速工况正常起动发动机,此时采集到的声音包括燃烧噪声、机械噪声和空气动力噪声,结果如图5a所示。
b. 利用测功机倒拖发动机运行,模拟整车小油门加速工况,此时发动机不喷油,缸内无燃烧,即无燃烧噪声。主要噪声类别有机械噪声,以及由于活塞往复运动吸、排气产生的空气动力噪声,测试结果如图5b所示。
c. 对进、排气管路全部进行声学包裹,然后进行发动机倒拖试验,此时仅有发动机零部件运转产生的机械噪声,测试结果如图5c所示。
对比图5a和图5b可知,发动机倒拖后“咆哮”声特征依然存在,由此说明发动机燃烧噪声非“咆哮”声声源类别。对比图5b和图5c可知,进、排气管路声学包裹后,“咆哮”声特征优化明显。因此可知,发动机机械噪声非“咆哮”声的声源类别,进、排气空气动力噪声为“咆哮”声声源类别。
通过以上分析,可知咆哮声的主要源头为空气动力噪声。空气动力噪声是由于发动机在工作时通过进气系统、排气系统吸、排气而引起的气体压力波动产生的噪声。进、排气系统管道内传播的噪声波长远大于管路的直径,因此可以认为这些噪声以平面波的形式在进、排气系统中传播。根据管道声学理论[10],曲轴角度为θ时,进气总管或排气总管处的声压P(θ)计算公式为:

本文研究的进、排气歧管均采用对称等长结构,即满足l1=l4l2=l3。分别代入式(3)~式(5),可得式(3)等于0,式(4)、式(5)不为0,即进、排气总管处的空气动力噪声均包含发动机的奇数、偶数阶次噪声特征,但不包含半阶次噪声特征,而实际运行中由于管路流噪等因素的影响,仍会存在发动机半阶次噪声特征。因此图1中除包含发动机奇数、偶数阶次噪声外,还包括发动机半阶次噪声。
通过台架试验可以确认,进、排气空气动力噪声为该“咆哮”声的噪声源。根据理论分析可知,可通过改变发动机进、排气歧管的形式和长度改变进、排气噪声特性。根据源-路径-响应分析方法,本文将传递路径分为两级进行分析:第一级为噪声源辐射路径,主要是指空气动力噪声向外辐射的路径;第二级为整车空气传递路径,主要指空气动力噪声经过第一级路径后的辐射噪声向车内传递的路径。
进、排气空气动力噪声为辐射噪声,包括进气系统辐射噪声和排气系统辐射噪声。其中,进气系统辐射噪声包括进气管口辐射噪声和进气管路管壁辐射噪声,进气系统管路以增压器和中冷器为界,包括增压器前管路(压前管路)、增压器和中冷器间的管路(中冷器进气管路)、中冷器和发动机进气歧管间的管路(中冷器出气管路),进气系统噪声均可能通过这些管路向外辐射。排气系统辐射噪声主要包括排气系统管口噪声和排气管路管壁辐射噪声。
邀请主观评价团队采用等级评分法,利用发动机台架进行进、排气系统贡献量分析。首先将进气管口和排气管口延长至试验房间以外,咆哮声依然存在,因此可以排除进、排气管口辐射噪声的影响。可以确认该问题主要由管壁辐射噪声引起,需完成以下排查工作:
a. 去除排气侧声学包裹;
b. 去除进气侧增压器前管路(压前管路)声学包裹;
c. 去除进气侧中冷器和增压器间的进气管路(中冷器进气管)声学包裹;
d. 去除进气侧中冷器和发动机进气口间的管路(中冷器出气管)声学包裹。
以上每一步完成后均恢复到初始状态(进、排气管路全部进行声学包裹),方案和结果如表3所示。经以上贡献量分析,可以确认“咆哮”声主要经由中冷器出气管向外辐射。
根据发动机台架试验分析结果,以及实车驾驶评价确认,该“咆哮”为辐射噪声,主要路径为发动机进气噪声通过中冷器出气管向外辐射,然后经发动机舱、车辆前围进入车内。对于辐射噪声,整车声学包裹是主要解决措施。为排除整车声学包裹的差异,依次对故障车和基础车进行整车气密性试验和中冷器出气管到整车车内的声衰减试验。其中,整车气密性试验的主要目的是确定样车无明显异常的漏声孔洞。试验结果表明,故障车气密性与基础车基本相当,满足设计要求的<120 L/s。
随后进行中冷器出气管到整车车内的声衰减试验,主要评价整车声学包裹性能差异,如图6所示。具体方法如下:利用“声源的互异性”,在车内布置声源,在中冷器出气管附近布置传感器采集近场噪声,通过测试得到声源处噪声和近场噪声,两者的差值即为整车车内声衰减量,测试结果如图7所示,故障车与基础车的声衰减量相当。
通过以上分析,整车声学包裹对“咆哮”声影响非常小,可以从噪声源和辐射路径两个方面对该问题进行优化。根据2.1.2节噪声源理论分析,可以通过优化进气歧管改变咆哮声的声学特征,但该款发动机为基础车型和故障车型通用,更改进气歧管成本较高、周期较长。因此,综合分析,减小中冷器出气管的辐射噪声为最优方案。
本文研究的中冷器出气管由3段组成,如图8a所示,左、右两端为橡胶管,左侧连接中冷器,右侧连接发动机进气系统,中间为塑料管,内部安装进气流量计。根据相关研究[11],同等条件下,塑料管隔声效果优于橡胶管。因此,本文通过加长中间塑料管(相应橡胶管缩短)提高中冷器出气管的隔声能力,从而达到减小中冷器出气管辐射噪声的目的。优化后方案如图8b所示,考虑空间布置及代价最小,左侧橡胶管保持不变,中间塑料管加长,右侧橡胶管适应性变更。采用该优化方案后,车内清晰度指数如图9所示。最终状态下车内清晰度指数达到基础车水平,发动机转速2 000~3 000 r/min范围内车内清晰度指数平均提高5百分点,主观驾驶评价结果优化明显。增加3台样车进行评价,结果均为优化方案有效。
本文利用“源-路径-响应”分析方法,采用发动机倒拖方法确定了咆哮声的主要噪声源为活塞往复运动吸、排气产生的进气系统空气动力噪声,排除了发动机燃烧噪声和机械噪声的影响;其次,采用声源覆盖法确认中冷器出气管是“咆哮”异响的主要辐射源,排除了整车气密性和声学包裹路径的影响。最后,通过提高中冷器出气管隔声能力,降低了“咆哮”异响的辐射声源,使车内清晰度指数在发动机转速2 000~3 000 r/min范围内平均提高了5百分点。
