To meet the small offset barrier crash performance requirements of both McPherson and double wishbone front suspension system, this paper analyzes the cause of deformation pattern and discrepancy of results in 25% offset collision condition of both McPherson and double wishbone front suspension. The vehicle is optimized structurally by taking measures such as adding energy absorption zone at the front end of doorsill, wreaking the front beam and A-pillar front segment, and setting the buffer zone of the front end of door. Effectiveness of these safety strategies and optimization measures have been verified by LS-DYNA simulation and real vehicle test, in which the vehicle structure grade is rated as excellent.

为同时满足配置麦弗逊和双叉臂前悬架车型的小偏置碰撞性能要求,针对麦弗逊和双叉臂前悬架在正面25%偏置碰撞工况中的变形模式及结果差异进行原因分析,通过增加门槛前端吸能块、弱化前指梁和A柱前端、设置门洞前部缓冲区域等措施对该车型进行了结构优化,并应用LS-DYNA仿真、实车试验验证了安全策略和优化措施的有效性,试验中车辆结构等级评定为优秀。

To meet the small offset barrier crash performance requirements of both McPherson and double wishbone front suspension system, this paper analyzes the cause of deformation pattern and discrepancy of results in 25% offset collision condition of both McPherson and double wishbone front suspension. The vehicle is optimized structurally by taking measures such as adding energy absorption zone at the front end of doorsill, wreaking the front beam and A-pillar front segment, and setting the buffer zone of the front end of door. Effectiveness of these safety strategies and optimization measures have been verified by LS-DYNA simulation and real vehicle test, in which the vehicle structure grade is rated as excellent.

正面小偏置碰撞是正面碰撞事故中致死率最高的事故[1],美国公路安全保险协会(Insurance Institute for Highway Safety,IIHS)首先关注了此类碰撞,并于2012年提出了重叠率为25%的小偏置壁障(Small Overlap Barrier,SOB)碰撞试验。中国保险汽车安全指数(China Insurance Automotive Safety Index,C-IASI)在国内率先引入驾驶员侧正面25%偏置碰撞评价,又于2024年引入乘员侧正面25%偏置碰撞,作为车内乘员安全指数考核项。C-IASI评价规程[2]中的小偏置碰撞试验工况碰撞速度高(64 km/h)、刚性壁障与车身主要承载结构(前纵梁、防撞梁等)错开,到2020年,仅78%的受试车型小偏置碰撞评价为优秀[3],小偏置碰撞成为车辆被动安全开发与车身结构设计的重难点。
小偏置碰撞性能开发策略主要分为两种:车辆产生侧向力,侧滑避开壁障;车辆前期溃缩吸能,后期承载。
目前,大多数研究集中在侧移滑出模式,如崔营营等[4]通过建立数学模型,对车辆在25%偏置碰撞中的侧滑过程进行力学分析,发现在壁障与车轮接触前,如果车身没有足够的横向支撑、A柱下部与壁障重叠率高,很难实现侧移滑出模式。
在溃缩吸能策略中,车轮与悬架的铰接点失效变形模式差异会导致碰撞结果完全不同,张健等[5]探究了车轮与底盘零部件间铰接点失效导致车轮脱落对碰撞结果的影响,但未与车身结构结合分析,且目前车身结构优化研究主要集中在加强车轮前部车身,使前指梁、防撞梁、副车架等提早介入以增加吸能量[6-7]
电动汽车的前悬一般较短、质量较大,在碰撞中难以产生侧滑所需的侧向力,无法采用侧移滑出策略。本文在上述研究基础上,考虑某车型整车质量大导致碰撞能量增加、车身前部结构吸能有限等因素,采用溃缩吸能策略。在不对前部结构进行加强的前提下,针对该车型的两种不同类型前悬架配置,研究悬架铰接点、车轮、车身结构等失效与变形模式差异,进而优化车身结构设计,制定碰撞性能开发策略,并进行CAE仿真及实车试验验证。
本文车型的车身结构及其与壁障的相对位置如图1所示,前部车身结构中的前指梁、副车架、防撞梁等未进行前伸加强,且与壁障的重叠量d0较小。同时,横向支撑结构有限、刚度不足导致碰撞中无法产生足够的横向力使车辆侧向滑移。由于壁障与A柱重叠量d1较大,车辆无法通过前部结构提早介入、侧移而滑过壁障,从而实现侧移滑出模式,故采用前期溃缩吸能、后期承载的策略。
采取溃缩吸能策略的车型通常通过加强车身前端结构使其尽早介入吸能,以减少后部支撑结构承受的载荷。因此,需要A柱与门洞在撞击壁障前尽量吸收能量,避免前围侵入量过大及A柱折弯。
受空间布置及造型约束,本文车型上部承载路径中前指梁等部位未进行前伸加强,中部承载路径的前防撞梁与壁障Y向重叠量很小,下部承载路径中的副车架未采用可提早介入承载的长副车架及小腿梁[6-7],如图2所示。
所以该车型在小偏置碰撞前期,车身结构介入非常有限,导致车辆结构吸能量有限,加速度及壁障反力较小。碰撞过程中期为主要吸能阶段,主要承载路径为壁障接触轮胎,下摆臂铰接点脱离、折弯吸能,后轮毂在壁障和门槛之间受挤压、承载,最后破碎吸能滑出,同时,上部前指梁及减震器塔等溃缩、撕裂吸能。
在碰撞过程后期,壁障直接与侧围门洞结构接触,此时门洞不允许过大变形,A柱不允许折弯,以保证乘员生存空间,故A柱、门槛、铰链柱等必须具备足够的强度以减小变形。该车型在小偏置碰撞过程中壁障与车辆结构作用反力与位移的关系如图3所示。
为保证车身门洞结构不变形失稳,需确保A柱、门槛等主要结构能承载的力高于碰撞过程中的峰值载荷,还需考虑碰撞后期壁障接触侧围门洞时的碰撞力减小、碰撞能量减少,以控制结构侵入量。
碰撞能量的转换公式为[8]

式中:E为碰撞能量,m为整车质量,v0=64 km/h为碰撞车速,Ec为底盘部件轮毂破碎、副车架结构脱离变形吸能量,Es为车身结构变形吸能量,F为车身结构变形承载力,s为结构变形量。
由于本文车型在碰撞过程中车身结构介入晚,前期Es占比很小,因此需提升底盘的变形吸能占比,故应重点关注底盘的传力路径(壁障-轮胎-副车架-门槛)、副车架铰接点脱离形式、轮毂滑出时机及是否破碎吸能等。副车架铰接点是否完全失效会导致车轮运动形式、左前门门环变形模式不同[5]
本文车型基于同一架构采用了不同的前悬架形式,在小偏置碰撞性能开发中,针对配置麦弗逊前悬架的车型,铰接点如图4所示,悬架铰接点和车轮的预期变形及失效模式为:副车架与下摆臂铰接点Pt3失效脱落、但Pt2不失效,下摆臂在Pt1Pt2之间折弯变形吸能,轮毂同步与门槛前端接触,破碎吸能后滑出。
针对配置双叉臂前悬架的车型,铰接点如图5所示,由于下摆臂增加铰接点Pt5(开孔固定及螺栓连接减振器下部支撑结构)导致强度减弱,因此下摆臂铰接点Pt5会先断裂。故其预期变形模式为:Pt5最早失效,下摆臂与羊角脱离,从而无法限制车轮外翻,且下摆臂与羊角连接断开后不再承载,铰接点Pt2Pt3不会发生脱离、弯曲变形吸能,同时,因减振器上部铰接点Pt6相对麦弗逊悬架Pt4位置靠外,导致轮毂较早外翻滑出。
两种形式前悬架的变形模式如图6所示。
配置不同形式前悬架时,壁障反力与门槛承载力的对比如图7所示。配置双叉臂前悬架车型的车轮过早滑出,且车轮与门槛接触时间缩短,门槛承载力从约400 kN降低至约200 kN,碰撞中期吸收能量大幅减少。故后期需吸收的能量增加,壁障反力从约600 kN增大至约750 kN,从而使壁障与车身门洞结构接触力增大,导致结构变形增加、结构侵入量与壁障位移增大,从而使配置双叉臂前悬架时车辆A柱发生折弯,如图8所示。
针对配置不同形式前悬架时碰撞过程中A柱承载力进行对比,如图9所示:配置双叉臂前悬架时A柱承载力峰值达124 kN,超过配置麦弗逊前悬架时A柱承载力峰值110 kN和A柱结构设计承载限值,导致A柱发生折弯现象。
在门槛前端增加支撑吸能盒(如图10所示),使轮毂翻转时能接触到门槛,门槛介入时间提早,限制轮毂过早滑出。同时可增强A柱下内/外板翻边的连接强度,避免轮毂及制动盘与A柱下端撞击后撕裂分离,也可增加后期壁障撞击门槛前部时的缓冲吸能量。
前指梁内板及下板开孔弱化、发动机罩铰链结构弱化设计,如图11所示。防止铰链、前指梁变形后在A柱前端堆积,造成A柱过早介入承载、承载力峰值超过结构设计限值。
A柱改用热成型激光拼焊板(前段590 MPa、料厚1.6 mm,后段1 500 MPa、料厚1.8 mm)进行分区设计,如图12所示。结合前述措施,相当于在门洞前端额外增加缓冲吸能区域,提高了设计稳健性,以防止结构侵入量增大、A柱承载力峰值过大导致折弯。
由前文可知,底盘传力路径差异导致车身结构受力、变形模式存在较大差异,为保证配置双叉臂前悬架时在小偏置碰撞中结构侵入量小、性能达标,需调整小偏置碰撞安全策略使车身结构同时满足配置两种形式前悬架时的要求。
碰撞前期吸能有限,但由于车身前部结构受布置和造型限制,以及方案更改成本高、质量增加过多等,本文车型不更改碰撞前期涉及的前端结构。主要通过增加碰撞中期的承载时间与吸能量、额外增加碰撞后期的缓冲吸能空间进行改善,策略调整如图13所示:
a. 中期阶段,增加门槛前端吸能盒、确保门槛提前介入承载,防止轮毂过早滑出,延长碰撞过程中期轮毂、门槛变形吸能的时间,进而增加中期吸能量。
b. 后期阶段,在门洞结构前部额外增加缓冲区域,增加吸能空间,降低车身结构及A柱的承载力峰值,减小门洞结构承载力,提升结构稳健性。
基于C-IASI小偏置碰撞评价规程,车身内饰及门洞各测点的侵入量对比如表1所示,优化后的车体结构可以同时满足配置不同形式悬架时小偏置碰撞“优秀”(G)的目标评级。
同时,针对优化前配置双叉臂前悬架时的A柱折弯失效问题进行了仿真与实车试验验证,如图14图15所示,结果表明,优化后配置不同前悬架车型的A柱均未出现折弯。
本文针对基于同一架构配置两种不同形式前悬架的车型,对悬架铰接点失效模式差异导致小偏置碰撞变形模式、传递路径及结果差异等进行分析,并开展车身结构优化,对小偏置碰撞安全策略进行了调整,仿真分析及实车验证结果表明,该车型车身结构侵入量在C-IASI小偏置碰撞评价规程中车身结构评级达到“优秀”级别,且A柱未出现折弯,可得到以下结论:
a. 小偏置碰撞过程中,确保主要承载路径为门槛,悬架铰接点脱落、悬架变形模式对底盘吸能影响很大,底盘传力路径中门槛传力路径介入时间、传递力对后续门环结构变形影响很大。
b. 基于同一架构配置不同形式前悬架(双叉臂式与麦弗逊式)时,悬架铰接点脱落、摆臂折弯、轮毂脱落及失效变形模式存在差异,导致小偏置碰结果不同,需结合各路径统一考虑,系统性优化车身结构。
c. 对于小偏置碰撞中车身结构介入较晚、前期变形吸能占比小的车型,需额外加强门洞(门槛、A柱等)支撑结构,确保结构承载能力(截面尺寸、材料强度及厚度等)大于碰撞过程中产生的最大载荷。
d. 应防止小偏置碰撞中因吸收能量有限,后期壁障与门洞结构接触时,承载力峰值过大导致A柱折弯及结构侵入量增加。考虑碰撞能量吸收及安全稳健性,在门洞区域前端额外增加缓冲吸能区域,能进一步确保A柱不发生折弯及车身结构评级优秀。
