With the development of global oil and gas exploration and development to deep and ultra-deep wells, the problems such as underground high temperature environment and unreasonable selection of drilling parameters in field operation make the bit wear increasingly serious. In order to prolong the bit life and improve the rock breaking efficiency, a 3D simulation model of polycrystalline diamond compact(PDC) cutters marble was established, and the effects of different cutting depth, cutting speed and bit caster on the PDC cutters surface temperature and rock breaking efficiency were analyzed. The results show that the temperature rise of the cutting gear can be divided into three stages: ascending period, transitional period and stable period, and the crushing form of the rock changes from plastic to brittle when the cutting depth increases to a certain extent. With the increase of cutting speed, both temperature and crushing work ratio increase. With the increase of cutting depth and bit caster, the crushing work ratio increases and the temperature increases first and then decreases. The response surface method was used to optimize the cutting speed, cutting depth and bit caster, and the optimal parameter combination was given. The research results can provide guidance for efficient rock breaking of PDC bit in field.

随着全球油气勘探开发不断向深井超深井发展,井下高温环境及现场作业时钻井工况参数选择不合理等问题使钻头磨损日益严重。为延长钻头寿命并提高破岩效率,建立聚晶金刚石复合片(polycrystalline diamond compact,PDC)单齿切削大理岩的三维仿真模型,分析不同切削深度、切削速度和齿倾角对PDC齿表面温度以及对破岩效率的影响规律。结果表明:在整个切削过程中切削齿温升分为上升期-过渡期-稳定期3个阶段,且随着切削深度增加到一定程度时岩石的破碎形式由塑性转变为脆性。切削速度的增加使温度与破碎比功均增加,切削深度与齿倾角的增加均会使破碎比功增加而温度出现先增大后减小的现象。并通过响应面法对切削速度、切削深度和齿倾角进行优化,给出最佳参数组合。研究成果可为现场PDC钻头高效破岩提供指导。

随着全球油气勘探开发不断向深井超深井发展,井下高温环境及现场作业时钻井工况参数选择不合理等问题使钻头磨损日益严重。为延长钻头寿命并提高破岩效率,建立聚晶金刚石复合片(polycrystalline diamond compact,PDC)单齿切削大理岩的三维仿真模型,分析不同切削深度、切削速度和齿倾角对PDC齿表面温度以及对破岩效率的影响规律。结果表明:在整个切削过程中切削齿温升分为上升期-过渡期-稳定期3个阶段,且随着切削深度增加到一定程度时岩石的破碎形式由塑性转变为脆性。切削速度的增加使温度与破碎比功均增加,切削深度与齿倾角的增加均会使破碎比功增加而温度出现先增大后减小的现象。并通过响应面法对切削速度、切削深度和齿倾角进行优化,给出最佳参数组合。研究成果可为现场PDC钻头高效破岩提供指导。

With the development of global oil and gas exploration and development to deep and ultra-deep wells, the problems such as underground high temperature environment and unreasonable selection of drilling parameters in field operation make the bit wear increasingly serious. In order to prolong the bit life and improve the rock breaking efficiency, a 3D simulation model of polycrystalline diamond compact(PDC) cutters marble was established, and the effects of different cutting depth, cutting speed and bit caster on the PDC cutters surface temperature and rock breaking efficiency were analyzed. The results show that the temperature rise of the cutting gear can be divided into three stages: ascending period, transitional period and stable period, and the crushing form of the rock changes from plastic to brittle when the cutting depth increases to a certain extent. With the increase of cutting speed, both temperature and crushing work ratio increase. With the increase of cutting depth and bit caster, the crushing work ratio increases and the temperature increases first and then decreases. The response surface method was used to optimize the cutting speed, cutting depth and bit caster, and the optimal parameter combination was given. The research results can provide guidance for efficient rock breaking of PDC bit in field.

随着勘探开发理论的发展和探测技术的进步,聚晶金刚石复合片(polycrystalline diamond compact,PDC)钻头以其高抗研磨性和抗冲击性的优点在钻井作业中被广泛应用,且已占近80%的世界油气市场份额,世界钻井总进尺数占比更是超过了90%,且趋势仍在增加[1]。为探究钻头提速机理,邹德永等[2-3]研究了切削齿布齿参数对破碎比功、力学响应的影响规律,明确了钻井钻头的优选布齿角度及提速机理,并提出采用短抛物线形冠部的PDC钻头在中国中原油田硬地层中成功试验,其平均机械钻速达到5.65 m/h。北京探矿工程研究所的NR826M系列孕镶金刚石钻头在新疆博孜、四川元坝区块实现成功应用,且该钻头在现场硬地层作业平均时效是进口牙轮钻头的2.7倍[4]。高破岩效率是PDC钻头成为当今油气钻井领域破岩主流工具的重要原因,但随着近年来全球油气勘探开发领域由浅层向深层、超深层发展,钻井作业环境也越来越恶劣,常规PDC钻头因在材料和切削原理上的局限性[5],对于深井中高温高压环境下坚硬地层、强研磨性地层钻进时存在切削齿磨损严重导致使用寿命短以及成本高等问题,这给深层钻井作业提出了挑战。
切削齿的主要失效形式为断裂与磨损,由于深层地层岩性复杂,常规PDC齿在作业时黏滞滑动现象明显,吴泽兵等[6-7]通过仿生原理和非平面结构设计了多种新型PDC来提升钻头破岩效率,有效解决钻头的黏滞滑动,减小钻头磨损。此外,切削温度也是切削过程中影响切削齿断裂与磨损的重要因素,为减小温度对PDC齿的影响,研究者们从PDC齿的结构参数和材料上开展研究。高明洋等[8]研究发现,在高温硬地层钻进条件下PDC切削齿相对于磨料磨损和冲击磨损更容易出现热损伤的破坏形式。高德利等[9]根据185口井的363只PDC钻头的出井况提出建议采用深脱钴、大粒度、金刚石层加厚等方法来提升热稳定性减少磨损。张在兴等[10-11]建立了岩石破碎力学模型,通过分析不同切削参数下切削齿温升大小给出了既能增强切削齿的强度,又能延长切削齿的使用寿命的切削参数。Halliburton公司推出的Geometrix 4D Cut-ters 通过对切削齿结构进行优化设计使其在提升钻进速度的同时又能降低切削齿热降解[1]
除钻头本身改进外,合理选择钻头作业时的工作参数也是有效降低切削齿热损伤的重要途径。国外PDC钻头、牙轮钻头、孕镶金刚石钻头等破岩提速技术成熟,形成系列化,由于能源开采的地质条件往往复杂多变,中国虽然常规钻头种类齐全、成熟应用,但可靠性、地层适应性等方面仍有欠缺[12],这使得在现场作业时施工人员为加快进尺盲目选择不合理工作参数导致出现卡钻、烧钻情况,这反而使作业效率降低,增加作业成本。
鉴于此,开展对于不同切削深度、切削速度和齿倾角对PDC齿表面温度以及对破岩效率的影响规律的研究,并通过响应面法优化得到最佳工作参数组合来指导现场钻井作业。该研究对PDC齿破岩效率的影响规律进行总结,可为现场PDC钻头高效破岩提供理论依据。
切削岩石的过程中存在3个汇集在切削刃附近的变形区,切削时所产生的热量也基本来源于这3个变形区[13]。如图1所示,第Ⅰ变形区是切削过程中岩石由于弹塑性变形产生的热量;第Ⅱ变形区是前齿面与岩屑接触摩擦产生的摩擦热;第Ⅲ变形区是后刀面与岩石接触摩擦产生的摩擦热。
经过现场使用情况与实验结果分析发现第一变形区的变形和第二变形区的摩擦所产生的热量是PDC钻头金刚石复合片磨损的主要原因之一,因此取切削齿前表面为研究对象,建立相应的温度表达式[14]

采用Drucker-Prager强度准则作为岩石的塑性破坏准则,Drucker-Prager模型是岩土力学领域中常用的本构模型。其既能反映中间主应力的影响,又能考虑静水压力对屈服与强度的影响,且Drucker-Prager准则是对Mohr-Coulomb准则的修正,其中参数包括内摩擦角、应变比和膨胀角是由Mohr-Coulomb准则转化得到。
岩石单元的损伤是一个过程,在塑性损伤准则中,损伤起始时的等效塑性应变是应变率和应力三轴function的函数它是平均应力与Von-Mises应力的比值[15]图2为材料的应力应变曲线。

PDC钻头切削齿切削破岩过程中切削速度、切削深度和齿倾角等参数是影响切削齿温升变化和破岩效率的重要因素。为探究上述参数对PDC钻头切削齿温度的变化和破岩效率的影响规律,开展不同切削速度(1.13~11.3 m/s)、切削深度(1~4 mm)和齿倾角(0°~25°)下PDC钻头切削齿破岩仿真分析,其中切削速度v的计算公式为

通过ABAQUS软件进行热分析,建立的单齿切削模型可模拟切削齿在不同齿倾角、切削深度、切削速度下的破岩情况,为优化切削齿工作参数提供指导和依据。
PDC齿根据实际情况设定为直径10 mm,厚度7 mm,岩石选择质地均匀的大理岩,岩石尺寸为140 mm (长)×100 mm(宽)×20 mm(高),建立PDC单齿切削有限元模型如图3所示。为了获得较为准确的的结果,提高计算精度,对与切削齿直接接触的岩石网格进行细化,选择计算精度高、稳定性好的网格单元C3D8RT。边界条件设为大理岩的下底面全约束,切削齿只能沿着x轴方向移动,接触条件设定为切削齿的表面与大理岩每个节点相互接触,设定切向摩擦系数0.3,接触面法向接触关系为硬接触,预定义切削齿和岩石的初始温度为25 ℃,大理岩与PDC齿参数如表1所示。
温度与围压是影响本构的关键因素[16],为验证模型的可行性,首先根据文献[17]所给出的单轴压缩试验结果得到岩石的应力应变曲线以及抗压强度和弹性模量,再通过三轴压缩试验[18]计算并转换成基于Drucker-Prager准则的岩石内摩擦角和内聚力,最后建立单轴压缩的仿真模型以进行仿真和试验应力应变曲线的对比。大理岩模型为Φ25 mm×50 mm,网格尺寸为1 mm,将水泥石下端固定,上端施加2 mm/s的压缩位移。图4为仿真结果,可以看出,岩石刚度退化率为1时,岩石实验与仿真的应力-应变曲线相差不大,其应变和实验结果相差6.8%,应力-应变曲线的峰值以及曲线在达到抗压强度之后出现下降的趋势和实验结果一致,该仿真验证了大理岩本构的准确性。
以破碎比功为评价指标来判断切削齿破岩效果的好坏[19-20]。破碎比功表示破碎单位体积岩石所消耗的能量,是用来衡量钻头切削齿的破岩效果的重要指标,破碎比功越小,表明切削齿破岩所做的功越少,消耗的能量越少。其中,破碎岩石的功耗为切削力与行程的乘积,破碎体积为投影面积与行程的乘积,最后转化其表达式为

当切削深度为1 mm、齿倾角为10°时PDC钻头切削齿前齿面温升与切削速度的关系如图5所示,整个切削过程中温升曲线可以分为3个阶段:在0.01 s以内为上升期,此时切削齿表面温度快速上升,且切削速度越快温度上升越快;在0.01~0.03 s为过渡期,前齿面与岩屑接触热传递的同时产生摩擦热使表面温度稳定上升;在0.3 s后为稳定期,此时切削齿与岩屑持续接触,切削齿温度不再继续上升达到相对平衡。随着切削速度的增加,切削齿达到稳定期后温度也会明显增加。这是因为切削速度的增加,导致岩屑与切削齿表面摩擦增大产生大量摩擦热使切削齿表面温度明显上升。
当齿倾角为10°时在不同切削深度下切削速度与破碎比功的关系如图6所示。可以看出,破碎比功在不同切削深度下都随着切削速度的增加而增加,这说明随着切削齿切削速度增加其在破岩时所消耗的能量也随之增加。
当齿倾角为10°、切削速度5.56 m/s时不同切削深度下PDC钻头切削齿前齿面温升曲线如图7所示。可以看出,在整个切削过程中温升曲线同样分为上升期-过渡期-稳定期3个阶段,且在切削深度小于2 mm时,随着切削深度的增加切削齿温升也会增加,当切削深度大于2 mm时切削齿表面温度会随着切削深度增加而减小,并最终稳定在65℃附近。这是因为随着切削深度的增加岩石破碎形式由塑性转变为脆性[21],如图8所示,在切削深度为1.5 mm时岩石破碎均匀且为小颗粒粉末形状,此时切削齿表面与岩石充分接触,切削齿表面与岩屑持续摩擦生热从而使前齿面达到较高温度;在切削深度为3 mm时切削齿破碎岩石产生的碎屑不均匀且有大块岩石颗粒脱落,此时原本在第Ⅰ变形区因岩石产生弹塑性变形而产生的热量由于有大块碎屑脱落导致热量随之流失,同时使切削齿与岩屑接触面积反而减少,因此继续增加切削深度反而使得切削齿表面温度下降。
当齿倾角为10°时不同切削速度下破碎比功随着切削深度的变化趋势如图9所示。可以看出,破碎比功同样随着切削深度的增加而增大,这是由于随着切削深度的增加,与切削齿直接接触的岩石受到的钻压加大,岩石压缩程度加大,切削齿做功就越多从而破碎岩石所需能量也会越多。
当切削深度1 mm、切削速度2.26 m/s时不同齿倾角下切削齿表面温升曲线如图10所示。可以看出,温升曲线随着齿倾角的增加呈现出先增大后减小的趋势,当齿倾角在10°时温升程度最大。由图11可知,破碎比功随着齿倾角增大而增大,这是由于切削齿倾角越大岩石从剪切破坏转变为受压破坏,而大理岩抗压能力较强,因此破坏岩石所需能量也越多,破碎比功越大。
通过对切削齿破岩仿真分析可以知道切削齿的温度随着切削速度增加而增加,随着齿倾角或切削深度增加呈现出先增大后减小的趋势;而破碎比功则随着切削深度、切削速度、齿倾角的增加而增加。从仿真所得规律来看当切削深度较浅且切削速度较低时适当提高切削角度可实现在高效作业的同时减少切削齿的热磨损,因此找到PDC齿合适工作参数和结构参数是十分必要的。
响应面设计是一种常见的试验设计方法,结合本次仿真通过改变切削深度、切削速度、齿倾角来进行分析故采用三水平设计进行多目标优化,采用Box-Behnken试验设计方法,对于评价指标选择温度与破碎比功。其中温度选择在岩石切削处于稳定期的(0.3~0.4 s)所得到温度的均值。同时通过之前仿真分析得到的结论分别对不同因素的选取范围进行调整,具体的因素水平及选取范围如表2所示。
通过对表2中不同结构参数因素水平进行选取,根据Box-Behnken试验设计给出表3所示的14组方案,并按结构因素计算得到工作参数与温度YT和破碎比功YW的回归公式分别为

式中:A为切削深度,mm;B为切削速度,m/s;C为齿倾角,(°)。
现通过方差分析来观察所选取的工作参数与结构参数对评价指标的影响是否显著,温度方差分析结果如表4所示。复相关系数R2接近于1,表明预测的关联性较好。切削速度与齿倾角对温度的影响显著(P< 0.000 1)。
破碎比功方差分析结果如表5所示。可以看出,该模型的预测关联性较好且3种因素对破碎比功的影响都呈显著,其中切削深度对破碎比功的影响最为明显。根据上述分析可发现若想减小温度对钻头的影响可通过修改切削速度和选择不同齿倾角的钻头实现;而想降低破碎比功减小钻头破岩时能量消耗则选择合适切削深度是最有效的。
做出响应曲面结果如图12所示,结合本次仿真所给参数最佳仿真组为:切削深度1.5 mm、切削速度1.13 m/s、齿倾角15°。此时评价指标均处于较低水平(温度28.89°、破碎比功41.504 MPa),这与之前通过仿真分析所得到的结论相同。
本次研究旨在根据综合考虑实现温度对切削齿影响较小又能进行高效破岩作业,因此建立图13所示的综合评价图版,可以选择综合性最好的参数。但现场施工的具体要求不同,参数的优选也不相同。通过建立参数优选表(表6)当现场要求平衡寿命与效率的关系时可将温度与破碎比功分为几个等级,根据实际情况选取相应组合改善钻头工作条件,以满足油气井高效安全的开发需求。
通过建立单齿破岩模型,研究不同工况参数下PDC切削齿破碎岩石的过程,揭示了切削速度、切削深度、齿倾角对岩石破碎效率以及切削齿温度分布的影响规律,得到如下结论。
(1)通过仿真分析发现切削齿温升曲线可以分为上升、过渡、稳定3个阶段,切削深度增加到一定程度时岩石的破碎形式由塑性转变为脆性。
(2)明确了不同工况参数与结构参数对PDC齿表面温度和破岩效率的影响规律。其中切削速度的增加会使温度与破碎比功增加;切削深度与齿倾角的增加均会使破碎比功增加而温度出现先增大后减小的现象。
(3)构建响应面模型进行参数优选,发现当切削深度较浅且切削速度较低时适当提高切削角度可实现在高效作业的同时减少切削齿的热磨损,给出推荐参数为:切削深度1.5 mm、切削速度1.13 m/s、齿倾角15°,并建立优选参数表可结合实际工况推荐相应的参数。
