In order to study the problem that the processing of 7075 aluminum alloy rings was affected by the large value of initial residual stress, the effect of reducing the residual stress was investigated by using the method of compression of 7075 aluminum alloy rings along the ring direction. ABAQUS simulation software was used to simulate the quenching and compression of 7075 aluminum alloy rings to obtain the initial residual stress field and the residual stress field after compression. The results show that the initial residual stresses generated by quenching can be effectively reduced by the method of compression in the ring direction. After the data before and after compression is compared, it is found that when the compression deformation amount is 1.312 5%, the amplitude of quenching residual stress decreases by 57% of the original residual stress value as a whole, and the amplitude of radial residual stress and circumferential residual stress decreases by about 58%. It is concluded that the method of circumferential compression can effectively reduce the residual stresses of aluminum alloy ring parts.

为研究7075铝合金圆环初始残余应力值较大影响加工这一问题,通过采用沿环向压缩7075铝合金圆环的方法研究了对残余应力的降低效果。使用ABAQUS仿真软件对7075铝合金圆环分别进行淬火和环向压缩的模拟仿真,分别得到7075铝合金圆环的初始残余应力场以及压缩后的残余应力场。结果表明:采用沿环向压缩这一方法可以有效降低淬火产生的初始残余应力。经过前后数据对比发现,当压缩变形量为1.312 5%时,淬火残余应力幅值整体下降原残余应力数值57%,径向残余应力和周向残余应力的幅值均降低了约58%。可见采用环向压缩的方法可以有效降低铝合金环件的残余应力。

为研究7075铝合金圆环初始残余应力值较大影响加工这一问题,通过采用沿环向压缩7075铝合金圆环的方法研究了对残余应力的降低效果。使用ABAQUS仿真软件对7075铝合金圆环分别进行淬火和环向压缩的模拟仿真,分别得到7075铝合金圆环的初始残余应力场以及压缩后的残余应力场。结果表明:采用沿环向压缩这一方法可以有效降低淬火产生的初始残余应力。经过前后数据对比发现,当压缩变形量为1.312 5%时,淬火残余应力幅值整体下降原残余应力数值57%,径向残余应力和周向残余应力的幅值均降低了约58%。可见采用环向压缩的方法可以有效降低铝合金环件的残余应力。

In order to study the problem that the processing of 7075 aluminum alloy rings was affected by the large value of initial residual stress, the effect of reducing the residual stress was investigated by using the method of compression of 7075 aluminum alloy rings along the ring direction. ABAQUS simulation software was used to simulate the quenching and compression of 7075 aluminum alloy rings to obtain the initial residual stress field and the residual stress field after compression. The results show that the initial residual stresses generated by quenching can be effectively reduced by the method of compression in the ring direction. After the data before and after compression is compared, it is found that when the compression deformation amount is 1.312 5%, the amplitude of quenching residual stress decreases by 57% of the original residual stress value as a whole, and the amplitude of radial residual stress and circumferential residual stress decreases by about 58%. It is concluded that the method of circumferential compression can effectively reduce the residual stresses of aluminum alloy ring parts.

铝合金因其耐腐蚀、密度较低等优点广泛应用于制造领域[1],其中铝合金圆环件作为薄壁圆环/筒件以其重量轻、强度高等优点广泛应用于航空航天和军用领域比如卡箍,卡箍是一种用于连接管件、阀门等的装置,具有良好的连接性能和高密封度,在航空领域卡箍尤为重要,在飞机的环控系统中对环控系统的导管固定连接、气体传送和密封起着十分重要的作用[2],在飞机的液压管路中卡箍起到的作用除了固定以外,还有增强刚度[3]。因此需要卡箍要具备抗高温、抗热冲击、防共振和抗冲击载荷的能力,同时也对卡箍制造提出了要求。卡箍属于铝合金薄壁环件,而铝合金薄壁环件制造加工中时需克服装夹困难和工件变形问题,尤其是切割过程中的残余应力释放导致的变形。为了控制变形除了要优化切削过程中的加工工艺以及改良工艺流程以外还可以从降低残余应力方面来下手。而造成加工变形的残余应力包括两部分初始残余应力和加工所产生的残余应力,其中对变形影响较大同时也是对变形影响研究较多的残余应力是初始残余应力[4]。目前关于降低初始残余应力的研究多出现在消除淬火后所引入的初始残余应力。王清松等[5]以大型7085铝合金筒形件为研究对象,研究了在最大程度保证铝合金大锻件性能的同时尽可能减小其淬火残余应力的方法。王浩等[6]研究了铝合金构件淬火与冷变形工艺过程中残余应力演化的规律,发现当3%压下量的冷拉伸工艺对结构件整体应力状态改变较大且残余应力分布均匀性得到有效改善。Song等[7]研究了热时效对2219铝合金淬火所产生的残余应力降低效果以及降低机理。代伟等[8]利用ABAQUS有限元软件对7A85铝合金试件进行淬火及冷压缩变形工艺仿真,研究淬火及冷变形工艺参数对试件残余应力的影响。还有学者采用数值模拟的方法模拟冷变形加工,孟凡玲等[9]阐述了使用数值仿真的方法在挤压方面的应用选择,发现可以通过数值模拟技术与实际钛合金挤压型材生产相结合,对钛合金挤压过程进行更加准确高效的模拟分析。关于数值仿真冷变形法降低残余应力的研究,柯映林等[10]采用ABAQUS有限元数值仿真模拟了不同拉伸量对7075铝合金板材淬火后残余应力的降低影响。Koc等[11]通过数值仿真模拟出淬火后产生的残余应力,并分别采用两种不同的冷加工方法来降低7050铝合金淬火后产生的残余应力。但是以上研究很多是关于板件长条构件等,其残余应力分布与环件不同,使得使用对待板材和长条构件的冷变形加工对环件降低残余应力的效果并不好,淬火后的残余应力沿着环向均匀分布,因此应沿环向进行冷变形加工。尚勇等[12]采用胀形法消减了2219铝合金环形件的淬火残余应力。王并乡等[13]根据加工环件的结构采用特殊冷压模具对环件进行环向拉压组合法消除淬火残余应力。基于此,主要建立淬火有限元仿真来对铝合金环件引入初始残余应力,再建立环向压缩有限元模型研究通过冷变形环向压缩方法如何影响淬火所产生的初始残余应力。以期为铝合金薄壁环类航空零件加工变形的控制研究提供一定的科学依据。
淬火的对象为7075铝合金环件,7075铝合金属于Al-Zn-Mg-Cu系的铝合金,7075铝合金具有重量较轻,导热性能较好、电导率适中、抗拉强度优良加工性能良好等优点。7075铝合金环件的尺寸为:外径160 mm、内径150 mm、高30 mm。铝合金环件在不同温度下的材料属性取自文献[13]。在有限元软件ABAQUS中对软件进行建模并划分网格,网格属性采用温度位移耦合即CD38T,网格数为72 900个。淬火仿真要设置好边界条件,边界条件要确保部件模拟在水中收到重力的作用且在正确方向上收缩。铝合金环件淬火时间设置为300 s,固溶温度为475 ℃,铝合金环件采用浸没式入水,水温为20 ℃。铝合金圆环与水接触的所需要的换热系数取自文献[14],分析步采用温度位移耦合。
淬火后温度分布云图如图1所示,在淬火的整个过程中温度下降的速度较快,部件在淬火刚开始进行0.02 s时其最低温度处出现铝合金环件边缘处,温度最高处出现在铝合金环件环芯部,如图1(a)所示,且这一现象贯穿整个淬火过程中,这与文献[15]中的淬火仿真温度变化趋势一致。当时间进行到70.56 s时,部件温度下降到20 ℃,如图1(b),与淬火介质温度相同。
径向截取各残余应力分量的云图进行分析,淬火后整体和不同方向应力分量的应力分布云图如图2所示。图2(a)~图2(d)分别为Mises、S11、S22和S33的应力云图,在ABAQUS仿真软件中S11、S22、S33分别代表径向残余应力、周向残余应力和轴向残余应力。整体分布来看,淬火后残余应力在铝合金环件上呈轴向对称分布。从应力分布云图(图2)可以看出,在S11、S22和S33这3个方向上,径向残余应力的幅值和周向残余应力幅值比较大且与Mises应力云图幅值大小相接近。从图2还可以看出,径向残余应力、周向残余应力和轴向残余应力的最大值均为负值也就是残余压应力。
据网格划分数量以及残余应力分布情况,在不同应力分量的云图中选择不同的径向截面和厚度观察其残余应力的分布。由于S11和S22这两个应力分量残余应力数值分布较为相似但方向不同,因此分别取各自残余应力最大处截面的上表面为路径1和中间处为路径2下表面为路径3,各选取相同数量的节点并提取各节点的残余应力数据如图3所示,可以看出,S11和S22的路径1和路径2不管是分布趋势还是数值大小均极其相近,残余应力数值最大处都在两侧为残余压应力,向中间过渡为残余拉应力。
不同路径下轴向残余应力(S33)的分布如图4所示,S33的残余应力分布呈现为在路径1[图4(a)]的残余应力值均为残余压应力,两端的残余应力最小,随着往中间过渡残余应力数值逐渐变大,到中间部分残余应力达到最大,图4(b)为下表面残余应力的大小分布中则是中间部分的最大值为残余拉应力。将环件进行轴向剖分,取截面中间部分的节点残余应力,从图4(c)可以看出,残余应力由路径3的残余拉应力向上逐渐过渡为路径1的残余压应力。
Mises应力在路径1、路径2和路径3的节点应力值数据如图5所示,可以看出,Mises应力在边缘值较大为137~139 MPa接近淬火后残余应力幅值,整体呈M形分布,且中间处的残余应力随着上表面往下表面过度数值逐渐降低。
通过淬火仿真求出铝合金环件淬火所产生的残余应力后,建立沿环向压缩的有限元仿真来探究环向压缩对铝合金圆环初始残余应力的控制效果。由于在第1节通过对铝合金环部件淬火得到其初始残余应力分布图,发现铝合金环件的初始残余应力沿环件环向均匀分布,因此不能以对长条构件那样进行常规拉伸压缩等冷变形加工手段所以需要改良压缩方法。采用沿环向压缩对铝合金圆环进行冷变形处理以此来降低残余应力。在ABAQUS仿真软件中建立模型如图6所示。在Part处建模为方便更改压缩量使其在装配后紧贴圆环的情况下每个压缩部件之间留有一定距离,压缩部件沿环向紧贴铝合金圆环。
在Step部分仿真中的分析步采用动力显示,分为两步第一步对铝合金圆环进行压缩第二步将压缩部件沿第一步反方向运动达到使得第一步压缩所产生的应力得以释放。网格属性均采用3D Stress。将淬火后得到的应力场作为初始残余应力赋值到模型中。通过文献[16]的JC本构来表征压缩过程中塑性变形的行为。对铝合金圆环分别进行不同量的压缩观察塑性变形和残余应力释放后残余应力数值大小,压缩量为压缩距离与圆环外径的比值,取较有代表性的压缩值(0.75%、1%、1.25%、1.3125%、1.5%、1.75%、2%、3%)进行分析,如果压缩量过小或者过大会出现残余应力下降幅度较低、过大的塑性变形甚至断裂。
仿真完成后取各个应力分量的路径2节点残余应力进行分析,路径2下不同变形量下各点残余应力如图7所示。在路径2的Mises应力图[图7(a)]中,Mises应力随着压缩量的增加而降低,尤其是在两端的应力降低程度特别较大。随着压缩量的上升各节点应力相差越来越小。在轴向残余应力图[图7(b)]可以看出,路径中段的残余应力值随着压缩量的上升会不断下降,而端点两侧下降程度并不明显。径向残余应力和周向残余应力[图7(c)图7(d)]则是伴随着压缩量的上升而整体下降,两端残余应力数值为残余压应力随着压缩量的上升逐渐减小接近于0,中间部分的残余应力为残余拉应力也同样随着压缩量的上升而减小并也趋近于0。由此可见,各节点残余应力随着压缩量上升差值逐渐减小。
从以上数据分析可以看出,在路径2中结点的残余应力值大体是随着压缩量的上升而下降。但是观察压缩对残余应力大小的影响主要是观察残余应力的幅值,各应力分量幅值变化如图8所示。图8中,由于研究幅值大小变化而残余应力正负表示压拉,但不影响大小,因此数据取绝对值。结合图7图8可知,残余应力整体幅值最小也就是降低残余应力效果最好的压缩量是1.312 5%,在该压缩量下,整体残余应力幅值由142.7 MPa降低到61.14 MPa降低幅度为58.2%接近60%,而残余应力分量幅值中较大的径向残余应力和周向残余应力分别由148.6 MPa和148.5 MPa降低到63.28 MPa和63.08 MPa降低幅度分别为57.4%和57.5%,轴向残余应力略有下降仅为5.45 MPa。截取的路径节点规律是:压缩量越大,残余应力越小。然而,残余应力分量幅值最小的也不是压缩量为1.312 5%,实际是压缩量为1.312 5%这一中间值降低残余应力效果最好如图8(a)所示。
根据这一现象选择观察仿真结果中的塑性变形情况再结合应力云图进行分析,在ABAQUS软件中PEEQ(等效塑性应变)主要表示整个过程后所产生的塑性应变。从图9可以看出,压缩量与塑性应变量成正比。
压缩后的残余应力云图和塑性应变图以及释放后的残余应力各分量云图如图10所示。结合图10压缩量为1.312 5%和3%时塑性应变和残余应力云图的对比,可以看出,不管是压缩刚完成,还是压缩后残余应力峰值都集中在塑性应变处最大的地方及环向压缩挤压处。尽管压缩量为3%时塑性应变大于1.312 5%,但是残余应力却大于压缩量为1.312 5%时残余应力说明环向压缩所造成的塑性变形超过一定值时会使得挤压处变形超过一定值导致释放残余应力的效果并不理想。
通过对以上数据分析出来的结果表明,环向压缩对铝合金圆环的残余应力有着显著的降低效果,在径向残余应力、周向残余应力和轴向残余应力这3个应力分量中对径向残余应力和周向残余应力这两个数值较大的应力分量有很好的消减。在压缩量为0.75%到1.312 5%这一范围内残余应力随着压缩量的上升残余应力在不断下降。当塑性应变超过0.023 2也就是压缩量为1.312 5%时的塑性应变时,残余应力会随着压缩量的上升而上升。
通过ABAQUS软件对7075铝合金圆环进行淬火和环向压缩仿真,得出以下结论。
(1)通过对7075铝合金圆环进行淬火仿真,得出7075铝合金圆环淬火过程的温度变化和残余应力场。发现在淬火过程中温度下降的时间段内,同一时间温度内圆环边缘和表面要比圆环芯部的下降的速度要快。另外,求出淬火后的残余应力分布,其整体值沿着环向均匀分布。
(2)建立对淬火后的7075铝合金圆环沿环向压缩的有限元模型对铝合金圆环进行压缩和应力释放。结果表明,在对铝合金环压缩以及释放后其残余应力得到较好的释放。当压缩量为1.3125%时,代表整体残余应力的Mises应力的幅值降低了57%,残余应力值较大的S11和S22幅值降低了约58%,起到了较好的降低残余应力效果。
(3)通过分析塑性应变并对照相应的压缩量和残余应力消减量发现,在适当的范围内,塑性应变与残余应力的变化是成正比的,对铝合金环压缩量越大其塑性应变值越大塑性应变的面积越大同时淬火所产生的残余应力消减效果越好。
