As the trend toward more-electric and all-electric aircraft accelerates, multi-electric engines have become a key technology. A coaxial high-torque permanent magnet synchronous motor based on a new type of rotary cylinder disc engine was designed to achieve the integration of the engine and the motor. Firstly, based on the relationship between the engine performance parameters and the drive shaft, the coaxial structure and motor dimensions were determined. Secondly, the inhibitory effect of the number and size of the flat wire winding layers on copper loss was analyzed through the finite element soft analysis. Meanwhile, the motor topology was optimized by using the rotor segmented inclined pole, auxiliary slot and Taguchi algorithm to reduce the cog-slot torque, rated torque ripple, stator iron loss and air-gap magnetic flux density distortion rate of the motor, significantly improving the electromagnetic performance. Finally, the various working conditions of the motor were simulated, the driving and power generation efficiencies were calculated, and it is verified that the motor does not demagnetize under the condition of large current. Results indicate the motor delivers 200 N·m of torque at a rated speed of 6 000 r/min, with a peak torque of 400 N·m and a maximum power output of 250 kW in high-speed generation mode, meeting all design specifications.

随着飞机多电化/全电化趋势的推进,多电发动机成为核心技术。设计了一种基于新型转缸式摆盘发动机的共轴高转矩永磁同步电机,实现发动机与电机一体化。首先,根据发动机性能参数和传动轴的关系,确定共轴结构和电机尺寸。其次,通过有限元软件分析扁线绕组层数和尺寸对铜损的抑制作用。同时,采用转子分段斜极、辅助槽和田口算法对电机拓扑结构进行优化,降低电机齿槽转矩、额定转矩脉动、定子铁损及气隙磁密畸变率,显著提升电磁性能。最后,对电机各工况仿真,计算驱动与发电效率,并验证在大电流条件下电机不发生退磁现象。结果表明: 电机在6 000 r/min额定转速下,输出转矩200 N·m,并处于高效运行区,电机峰值转矩可达400 N·m,高速发电恒功率区功率达到250 kW,满足设计规范要求。

随着飞机多电化/全电化趋势的推进,多电发动机成为核心技术。设计了一种基于新型转缸式摆盘发动机的共轴高转矩永磁同步电机,实现发动机与电机一体化。首先,根据发动机性能参数和传动轴的关系,确定共轴结构和电机尺寸。其次,通过有限元软件分析扁线绕组层数和尺寸对铜损的抑制作用。同时,采用转子分段斜极、辅助槽和田口算法对电机拓扑结构进行优化,降低电机齿槽转矩、额定转矩脉动、定子铁损及气隙磁密畸变率,显著提升电磁性能。最后,对电机各工况仿真,计算驱动与发电效率,并验证在大电流条件下电机不发生退磁现象。结果表明: 电机在6 000 r/min额定转速下,输出转矩200 N·m,并处于高效运行区,电机峰值转矩可达400 N·m,高速发电恒功率区功率达到250 kW,满足设计规范要求。

As the trend toward more-electric and all-electric aircraft accelerates, multi-electric engines have become a key technology. A coaxial high-torque permanent magnet synchronous motor based on a new type of rotary cylinder disc engine was designed to achieve the integration of the engine and the motor. Firstly, based on the relationship between the engine performance parameters and the drive shaft, the coaxial structure and motor dimensions were determined. Secondly, the inhibitory effect of the number and size of the flat wire winding layers on copper loss was analyzed through the finite element soft analysis. Meanwhile, the motor topology was optimized by using the rotor segmented inclined pole, auxiliary slot and Taguchi algorithm to reduce the cog-slot torque, rated torque ripple, stator iron loss and air-gap magnetic flux density distortion rate of the motor, significantly improving the electromagnetic performance. Finally, the various working conditions of the motor were simulated, the driving and power generation efficiencies were calculated, and it is verified that the motor does not demagnetize under the condition of large current. Results indicate the motor delivers 200 N·m of torque at a rated speed of 6 000 r/min, with a peak torque of 400 N·m and a maximum power output of 250 kW in high-speed generation mode, meeting all design specifications.

伴随着环境污染和能源危机,推进能源转型和技术创新成为全社会共同任务,多电/全电飞机为燃油消耗与碳排放问题提供了解决方案之一[1]。传统航空电源系统中广泛应用的三级式无刷同步电机[2]虽然性能可靠,但在效率与功率密度方面存在局限。相比之下,永磁同步电机凭借其高磁能积特性和无电励磁损耗,成为中小型电推进飞机理想动力选择[3]
在多电飞机的发展过程中,电机与发动机的高效集成成为研究的关键课题,内装式电机通过简化航空发电系统,提高了整体系统的可靠性与紧凑性[4]。Si等[5-6]提出一种同向环形绕组双转子无槽轴向磁通电机,实现了直驱系统电机与负载轴向直连。徐宪龙等[7]在总结了飞轮储能系统与电机组的耦合方式,指出直轴连接方案整体系统具有更高效率。Robbins等[8]将400 kW电机分别集成至双流涡喷发动机的高压轴与低压轴上。Wiegand[9]聚焦兆瓦级发电机在航空发动机中的应用,通过分布式转换实现电机与发动机的高效集成。于立等[10]开发了内装式高速双凸极起动发电机,实现在24 000 r/min共轴条件下单段电机提供14 kW输出功率。Zhang等[11]提出了一款混合无人机用永磁同步电机,该直驱动式电机与活塞发动机轴连。
然而,现有电机在体积紧凑性和功率密度方面仍难以完全满足新型转缸式摆盘发动机的需求。针对这一技术难题,现提出一种紧凑型、一体化、高度集成的高转矩共轴式永磁同步电机。该设计方案通过优化结构和提升电磁性能,为多电化/全电化飞机提供新的技术路径。
图1所示,课题组开发的摆盘发动机通过弧齿锥齿轮组成的章动齿轮传动机构,实现斜盘摆动。该摆动将活塞连杆的往复运动转换为旋转运动,带动驱动主轴的旋转。斜盘与章动轮集成为一体,有效压缩空间并确保斜盘摆动直接作用于章动轮,从而实现高效驱动[12]
通过高度集成化设计,将发动机与电机同轴分布显著减轻了整体重量,提高驱动系统轴向空间利用率,并降低整体故障率。启动阶段,电机轴、联轴器和摆盘发动机轴的传动结构高效地将输出转矩传递至摆盘发动机;发电阶段,当摆盘发动机以额定转速或更高转速运行时,主轴受到摆盘章动运动、高速热膨胀及热变形等影响,导致摆盘发动机与电机轴之间出现张角偏移和平行性偏移,如图2所示。为确保共轴系统的稳定性,采用弹性联轴器来补偿两轴之间的相对位移和角度偏差。
膜片联轴器的选型不仅需满足瞬时转矩、最高转速、动平衡和两轴联合偏移等基本要求,并留有适当的安全冗余,还需充考虑整体系统的轴向长度要求。选取DK型号单膜片联轴器,其主要参数如表1所示,共轴式电机系统结构如图3所示。
电机作为摆盘发动机起动源,须与发动机匹配,包括驱动功率、额定转速、额定转矩以及峰值功率等。参数匹配是确保电机在长时间运行中保持较高效率。基于摆盘发动机性能要求确定的永磁同步机的初始数据如表2所示。
在永磁同步电机参数设计中,线负荷与电流密度选取将直接影响电机转矩、温升等性能参数。电机持续负载运行,电机计算热负荷值不宜过高,故额定电流下,选取电机线负荷A=64.3 A/mm,电流密度J=10.72 A/mm2
在确定电机电磁负荷后,电机主要尺寸定子内径Di1,铁芯叠高Lef可通过以下几个关系式确定。

电机转子转动惯量表达式为

式中: B δ 1为气隙磁密基波幅值;ρFe为转子材料密度;ωb为转折速度;tb为电机转速由静止加速至转折速度的响应时间。定子内径Di1与铁芯叠高Lef的关系为

经计算,电机初级主要参数表如表3所示。
相较于传统圆线电机,扁线绕组电机适用于高转速、高压和高NVH水平的应用场景。但在高转速运行时,扁线电机面临交流损耗问题。即当交流电通过铜导体时,每根铜导体会产生集肤效应,而相邻绕组之间则会产生临近效应。

式(5)中:δ为集肤深度;ρ为导体电阻率;f电流频率;μ为导体导磁率。
随着电机转速的增加,电流频率也相应提高,从而导致集肤深度减小,使电流集中在导体表面,导致导体等效电阻增大。因此,选择适当的扁线绕组对降低电机绕组损耗至关重要。已知电机的电流密度J的计算公式为

式(6)中:I为电流;l为绕组层数;a为并联支路数;n为并绕根数;SCu为每槽铜导体总面积。
通过增加电机绕组层数,使每层绕组横截面趋于扁平,使电流在导体截面上分布更加均匀,可有效减小集肤效应。同时,随层数增加,绕组间距增大,相邻绕组间磁场干扰减弱,有效降低了临近效应引起的电流分布不均现象。
在保持每槽铜导体总面积SCu相同情况下,采用不同层数的电机绕组,包括4、6、8、10层,如图4所示。为确保电机输出额定转矩200 N·m,并维持电流密度为10.72 A/mm2,并联支路数和直流损耗的一致性,需调整不同层数对应电流值。电机交流损耗仿真分析如图5所示,此时电机的直流损耗都为1 780 W。
分析结果表明,随着绕组层数的增加,相同转速下的交流损耗系数显著降低。综合考虑绕组尺寸加工工艺难度、电流值大小及交流损耗系数,最终选取8层绕组和2并联支路数的方案。
在已知绕组层数与每槽铜导体总面积的情况下,每层导体的横截面积为7.72 mm2。为分析长宽比对铜耗的影响,根据定子槽宽与槽深,长宽比范围为1.7~2.4。在不同长宽比下,槽绝缘厚度与单边层绝图6为额定工况下,电机总铜损与长宽比仿真结果。可以看出绕组铜损随长宽比的增加而逐渐减小,即涡流损耗相应减小。然而,长宽比增加到一定值后,导体与定子齿部的距离越来越小,导致齿部磁通密度增大,接近饱和状态,从而引起电机转矩输出性能下降、效率降低、铁损增加以及温度升高等不良影响。为避免定子齿部饱和最大程度缘厚度分别预留0.25 mm与0.06 mm的空间。地抑制绕组损耗,选择3.9×2.0、圆角半径为0.3 mm的绕组尺寸。综上,采用整距式8层、并联支路数为2的扁线绕组形式,如图7所示。
电机转矩脉动会使电机产生噪声与振动,从而影响电机的运行状态,而转矩脉动主要包含齿槽转矩[13]。为抑制齿槽转矩脉动,张文超等[14]提出通过在定子齿顶和转子外圆开设辅助槽,以降低电机气隙磁密奇次谐波和齿槽转矩峰值,同时提升电机的输出转矩。采用1/8转子模型,并在转子外圆处开设了两对辅助槽,以减小电机的齿槽转矩,如图8所示为辅助槽示意图。
在保持电机转子部分其他参数不变的情况下,将d1θ1作为变量进行分析,两者范围通过参数化扫描确定,其中d1的范围为0.1~1.7 mm,步长为0.2 mm;θ1的范围为105°~128°,步长为1°。电机齿槽转矩峰值仿真结果如图9所示。
图9可以看出,齿槽转矩峰值随第一对辅助槽的电角度增加,初期减小然后增大,开槽深度变化趋势亦是先减小后增大,总体呈现锥形趋势。在这一分析中,齿槽转矩的最小值为657.534 mN·m。因此,选择电角度为116°和槽深度为1.3 mm的参数组合以获得最优性能。
在确定了第一对辅助槽的参数后,进一步对第二对辅助槽的电角度θ2进行仿真分析,保持辅助槽深度为定值。图10展示了在θ2作为自变量的情况下,齿槽转矩峰值的变化。分析结果表明,当θ2为69°时,齿槽转矩峰值达到最小值。
在永磁电机的设计中,除了选择开设辅助槽外,常采用转子斜极技术来提升电机整体性能。有学者[15-16]介绍分段斜极的应用,显著降低了磁链谐波分量、齿槽转矩及转矩脉动。通过优化分段转子斜极设计,将峰值转矩脉动控制在5%以下。已知转子分段斜极角度θ、齿距机械角θm以及转子分段数n之间的关系为
$ \theta=\frac{n-1}{n} \theta_{\mathrm{m}} $
根据计算所得,最佳分段斜极角度θ分别为3.75°、5°、5.65°、6°及6.25°,对应平均转矩与转矩脉动仿真结果如图11所示。随着转子分段数增加,峰值工况下电机平均转矩保持在400 N·m左右,转矩脉动则从2.78%逐渐降低至1.78%。
多层磁钢电机能有效增大凸极率并提升磁阻转矩在电磁转矩中占比,从而减少磁钢用量,节约成本[17]。但多层磁钢永磁电机的设计涉及多个参数,各参数间强耦合关系使得优化过程复杂,因此,选取合适的优化算法可显著减少仿真次数。有学者[18-19]详细讨论了稳健参数设计算法的优缺点与基本步骤。基于此,选取第二对辅助槽深度d2、第一层隔磁桥宽CW1、第二层隔磁桥宽CW2、气隙长度σ、定子槽开口宽度BS0作为优化因子,如图12所示。同时,确定额定转矩脉动TR、定子铁耗PFe、齿槽转矩Tcog、空载气隙磁密畸变率THD为优化目标。通过构建L25正交表并进行有限元分析,得到参数优化的不同水平及其仿真结果,如表4表5所示。
为了评估每个优化因子对优化目标的影响程度,需基于正交仿真实验结果进行详细分析。首先,对各优化因子在相同水平下的均值进行计算与分析;接着,计算各优化因子对优化目标的方差;最后,通过计算方差占比,确定各优化因子的最佳水平。表6展示了均值分析结果,表7则给出了优化因子的方差与权重分析。

式(8)中: S 2 α为某一优化目标的方差;L(x)i为优化目标在该水平下的值;Lavg为平均值。
表7可知,优化因子d2对齿槽转矩影响最大,因此其水平值选取应以Tcog最小为选择基准;同理σPFe最小为基准;BS0以THD最小为基准;CW1Tcog最小为基准;CW 2TR最小为基准。根据以上标准,得到最优选择组合为:L(d2)2L(σ)5 L ( B S 0 ) 1L(CW1)5L(CW2)2。优化后电机性能指标如表8所示。通过田口法选出的最优参数组合,使得电机在额定转矩下的转矩脉动降低至3%以下,铁损降低至515 W,齿槽转矩经过辅助槽设计、转子斜极以及田口法的多重优化后降至298 mN·m,远低于1 N·m的指标要求。
综上,经过三轮优化,电机的各项电磁性能显著提升,且达到各项设计指标。
为验证电机的电磁性能,对电机性能全方位分析,并与铁芯尺寸、总磁钢用量相同的内嵌式单V形永磁同步电机的性能参数对比。
受电机本体因素如齿槽效应、绕组分布形式以及磁路饱和等影响,电机气隙磁场不可避免地发生畸变,并引入谐波,进而导致电机反电势波形的畸变。畸变率的增大会引发电机铜耗增加、温升加剧,同时可能导致振动和噪声等问题。因此,对电机气隙磁密分布以及空载反电势的研究尤为重要。设定空载运行的仿真条件为:磁钢温度20 ℃、转速为峰值转速12 000 r/min、输入电流为0 A。此时电机的磁力线与磁密云图如图13所示。
图13可得,两电机的磁力线分布较为均匀,未发生漏磁现象,但单V形的磁密整体平均值高于双V形。双V形定子区域磁密最大值为2.018 T,符合设计要求;而单V形最大值达到2.348 T,且齿部均值为2.13 T,已出现一定程度的磁场饱和。作为电磁能量与转矩转换传输的关键部位,定子齿部和轭部的磁密均值应保持在饱和值以下,以避免饱和影响性能。
电机空载时径向气隙磁密波形和线反电势如图14图15所示。
对气隙磁密和反电动势的谐波成分进行分析,结果如表9所示。
根据表9计算,电机气隙磁密的总谐波畸变率分别为14.38%、25.25%;反电势THD分别为1.33%、1.61%。双V形电机在气隙磁密分布和反电势波形上均优于单V形,其谐波性能更好,并证明双V形结构设计更有利于降低谐波畸变率,提高电机的电磁性能。
根据电机性能指标要求对电机外特性曲线仿真如图16所示。
结合双V形与单V形电机在共轴式系统中的外特性对比,双V形电机在高转速区域表现出更优异的转矩稳定性与功率输出能力,适合要求高效能量传递和宽转速范围覆盖的复杂应用场景。相比之下,单V形电机尽管在低速区域性能接近双V形,但其高转速下转矩与功率快速衰减的特性限制了其在高负载与高速工况下的适应性。此外,双V形电机在制造与控制方面复杂性较高,但其长期运行的效率与可靠性优势能够显著提升系统的整体性能。因此,在高性能要求的发动机共轴系统中,双V形电机更具适应性与优越性,而单V形电机则可作为低成本和低性能需求系统的备选方案。
进一步对双V形电机在所有工况下的铁芯损耗、涡流损耗和风摩损耗进行仿真分析,并通过图5中的交流损耗系数对绕组损耗进行修正,最终计算出电机在峰值电流320 A时的驱动和发电效率。结果表明,在驱动工况下,电机额定工作点的效率为96.34%,效率超过85%的区间占比为87.58%,最高效率达96.78%。在发电工况下,高效率区间的面积占比相较于驱动工况更大,效率超过85%的区间占比为89.61%。
根据效率Map图(图17)绘制电机驱动、发电曲线如图18所示。驱动模式下,电机可提供最大转矩400 N·m,最高转速可达6 100 r/min。发电模式下,6 100~2 000 r/min的速度范围内,系统需求126 kW的稳定功率,而电机最高能够提供250 kW的恒功率。因此,双V形电机能够满足摆盘发动机的匹配要求。
退磁校核是用于评估电机在大电流、短路和高温等极端工况下永磁体的抗退磁能力。本文退磁校核仿真条件为磁钢温度150°,并在2倍额定电流加至直轴的控制条件下进行。图19所示为双V形电机退磁校核三相反电势的仿真波形图,15~30 ms时为退磁校核阶段。通过测量大电流下退磁校核前后三相反电势的最值,结果如表10所示。计算得出反电势分别减小1.4%、1.39%、1.06%,均小于指标3%。
图20展示电机发生不可逆退磁后的回复曲线。当对永磁体施加退磁磁场时,工作点沿Br0-k-HC下降,退至P点时移除外部磁场,磁密不会沿着原路径返回,而是从P-BR1回复。此时定义电机的退磁率Dcoef=Br0/BR1,当退磁率为0时,表示磁钢完全退磁。在4块磁钢上各取4点,测量退磁校核前后退的磁率变化,仿真结果如图21所示。最小退磁率为0.982,远大于0.9,说明永磁体在150°,大电流极端条件下仍能正常工作。
针对摆盘发动机的同轴结构与永磁电机,从设计与优化的角度进行了系统性研究,提出了一种具有高可靠性与紧凑性的共轴式系统,并验证电磁性能。
(1)基于摆盘发动机的功率需求、发动机轴的参数要求以及多电发动机纵向长度的限制,确定了以单膜片联轴器为扭矩传送部件的同轴结构,并确定了电机的初始尺寸参数。
(2)在有限空间内,通过增加绕组层数和调整导体长宽比,有效降低了绕组的铜耗,同时确保齿部磁密未达饱和状态。
(3)经过对电机两对辅助槽开口角度与深度的参数化优化、转子分段斜极段数优化以及田口算法的3次优化,确定了最佳参数组合,显著提升了电机的额定转矩脉动、齿槽转矩和气隙磁密谐波率等电磁性能。
(4)通过对双V形与单V形电机的空载性能与外特性进行对比分析,并结合双V形电机效率图的计算与退磁性能校核,结果表明,双V形电机在各项性能参数上更能满足摆盘发动机共轴运行的要求。
设计的共轴式系统在军用航空领域中能够有效支持高性能战斗机的动力分配,提升任务执行效率与灵活性;在无人机领域,其轻量化与高效能特性使之成为实现长续航与多任务操作的理想动力方案;在分布式电推进系统中,可以为电动飞行汽车和区域客机提供高效多电推进解决方案。
目前的研究尚未考虑到电机的散热问题,后续将探究液冷方式对电机温度和功率的影响,并通过电机样机对仿真结果进行验证。
